Aluminum profiles are an established option for rail-vehicle construction, not a requirement for every train. Their ability to form long, complex structural sections—and to be machined, welded, and assembled into larger components—makes them useful when designers are balancing weight, structural performance, manufacturability, safety, and lifecycle cost.
Where are aluminum profiles used in rail vehicles?
Profiles are structural building blocks, not just interior trim. Depending on the vehicle design, they can be incorporated into sidewalls, floors, roofs, underframes, bulkheads, doors, window frames, and interior sections. Supplier application lists also include bolsters, luggage racks, and conductor rails; those examples describe available offerings rather than a standard bill of materials for every train.
For example, STEP-G describes large profiles and assemblies for sidewalls, base frames and floors, roofs, and bulkheads, with machining, welding, and assembly available through to finished components. Kobe Steel says its extrusions are used in structural parts of aluminum railway vehicles, including Shinkansen trains.
Why designers consider aluminum profiles
Weight and vehicle design
Lightweight construction is a stated reason rail suppliers offer aluminum profiles. A lighter structure may support a vehicle’s design goals, but the material alone does not establish a fixed energy, emissions, or maintenance saving. Any operating benefit depends on the train design, route and duty cycle, passenger load, traction system, the materials displaced, and the lifecycle assumptions used to assess it.

Complex sections and integrated assemblies
Extrusion can produce long sections with complex cross-sections, which can then be machined, welded, or assembled into larger components. Kobe Steel describes wide, thin-walled sections with truss cross-sections. STEP-G describes producing and fabricating rail components as finished assemblies. These are supplier descriptions of their own capabilities, not limits or guarantees that apply to every extrusion producer.
How long profiles can be—and why supplier capacity matters
Long components may reduce the number of parts or joints needed in a particular design, but the usable size depends on the supplier’s equipment and the project specification. The following dimensions are facility or product capabilities stated by the named suppliers, not general rail-industry standards.

Aluminum rail construction has a long history
A U.S. Federal Railroad Administration technology review from May 1978 describes welded aluminum extrusions in metro-car construction. In its account of the Paris MF77, the body used five longitudinal floor profiles, six roof profiles, two principal structural links, and 15 secondary profiles. The FRA reported a 2.8-metric-ton assembled body shell and an assembly time of 300–500 hours, compared with about 1,000 hours for an equivalent steel structure. These are historical figures for that project as reported in the 1978 review, not current fleet averages or a modern controlled comparison. Federal Railroad Administration review
What to evaluate before specifying a profile
Neither aluminum nor a particular supplier is automatically the right choice for every vehicle. Compare the complete design and manufacturing requirements, not just material weight or extrusion length.

- Structural performance: Establish the required mass, stiffness, strength, and fatigue performance for the specific vehicle structure.
- Fire and safety: Identify the applicable vehicle class, jurisdiction, and project requirements, then verify that the exact product and assembly meet them.
- Corrosion and finish: Account for the operating environment, coatings or surface finish, and maintenance plan.
- Joining, inspection, and repair: Define the welding or other joining approach, inspection needs, and repair strategy early enough to inform the design.
- Manufacturing fit: Check section size, dimensional tolerances, repeatability, production capacity, and whether the supplier offers machining, welding, and assembly as well as extrusion.
- Whole-life economics: Assess lifecycle cost and route-specific energy assumptions rather than relying on a generic lightweighting percentage.
Metawell describes aluminum sandwich components for rail vehicles and lists EN 45545 fire protection HL3 and EN 15085-2 welding certification at CL1 among its stated approvals. Treat these as supplier claims: verify the specific product, certification scope, vehicle class, and jurisdiction before relying on them for a project. Metawell rail applications

ER5356 aluminum welding wire is one consumable identified for rail-carbody fabrication. TGM Aluminum lists it among consumables used in rail carbody welding, but that does not make it a universal choice.
