To make cabinet doors that fit, identify the cabinet construction and choose the actual hinge before sizing or boring the doors. Measure each opening, account for the selected hinge and intended overlay or inset reveal, then dry-fit, check the door square, and adjust the hung door until its gaps are even.

Replacing doors can refresh cabinets whose boxes are sound and whose layout still works. This guide covers basic slab and Shaker construction, measuring and fitting overlay or inset doors, and installing concealed hinges according to their maker’s instructions.

Start With the Cabinet Boxes, Not the Doors

Before replacing doors, inspect the existing cabinet boxes. Door replacement works best when the structure is sound. Check that the boxes are fastened securely, face frames are not loose, and there is no active moisture damage.

Check the openings for squareness and note any irregularities. Door fit depends on the opening, neighboring doors, and available clearances. If boxes are damaged or the layout does not meet your needs, replacing doors alone will not solve those problems.

Choose the Right Cabinet Door Style

Slab and Shaker doors are common choices for DIY projects, but they use different construction methods. Choose a design that suits your tools, materials, and ability to make accurately sized parts.

Slab Cabinet Doors

Slab doors are flat panels with no frame detail. For a painted door, a stable engineered panel can be a practical choice. Cut the panel to the size determined by the opening and selected hardware, then prepare its edges for the chosen finish.

Shaker Cabinet Doors

Shaker doors have two stiles, two rails, and a recessed center panel. A rail-and-stile frame with a panel is a common construction. For a solid-wood center panel, allow it to move within the frame rather than gluing it tightly on all four edges.

Raised Panel, Glass, Beadboard, and Inset Doors

Raised-panel and glass doors involve additional tooling or installation details. Inset doors require careful fitting because they sit within the opening and reveal irregularities that overlay doors can cover. If an opening is badly out of square, overlay may be a more practical choice than custom-fitting an inset door.

Understand Overlay, Inset, Face-Frame, and Frameless Cabinets

Identify whether the cabinet is face-frame or frameless, then decide whether the door will be overlay or inset. The selected hinge affects the door dimensions, cup position, mounting method, and clearances. Choose the hardware before laying out or building doors, and follow its instructions for the cabinet and door type.

Decision Overlay Inset
Door position Covers some or all of the cabinet face or frame, according to the hinge and layout. Sits inside the cabinet opening.
Fit considerations Can conceal some minor opening irregularities; account for adjacent doors and drawers. Needs a consistent reveal and careful fitting around the opening.
Sizing approach Base the blank size on the intended overlay and the chosen hinge geometry. Measure the largest opening dimensions, leave fitting allowance, then trim to fit.
Hardware Select a hinge suited to the cabinet construction and intended overlay. Select a hinge specifically suited to inset use and required clearances.

Overlay

Overlay doors cover part or most of the cabinet face or frame. A half-inch overlay on each side adds one inch to the opening dimension in that direction, but this is an example, not a universal sizing rule. Confirm the actual overlay and clearances against the selected hinge and layout. Partial-overlay hinge geometry can affect the resulting overlap.

Inset

Inset doors sit inside the cabinet opening. Measure the opening at multiple points and use the largest measurement in each direction as the starting point. Make the door slightly oversize, then trim carefully to establish an even reveal. The amount to leave for fitting depends on the opening and the desired gap; do not assume a single reveal dimension will work for every cabinet.

Make a Door Schedule Before Cutting Anything

Label each cabinet opening and record its measurements individually. Note whether it is face-frame or frameless, the intended door position, neighboring doors or drawers, and any wall or appliance clearances that constrain the swing.

Measure width at the top, middle, and bottom, and height at the left, center, and right. Record whether the opening is square. Also record the chosen hinge, its instructions, door thickness requirements, cup and mounting details, swing direction, and hardware location. For paired doors, note how they meet and what gap the layout allows.

Tools and Materials You Need

Useful tools include a tape measure, square, straightedge, clamps, drill/driver, sanding equipment, and a suitable hinge-boring jig or support. Shaker construction also calls for equipment appropriate to making the rails, stiles, and panel grooves, plus a way to clamp the assembly square.

Concealed hinge cup dimensions and drilling details vary by model. Some hinges use a 35 mm cup and corresponding bit, but do not treat that as a universal specification. Consult the selected hinge maker’s instructions for cup diameter, depth, edge distance, mounting plate position, and other dimensions. Test the setup on matching scrap before boring a finished door.

How to Make Simple Shaker Cabinet Doors

A rail-and-stile frame with a center panel is a common Shaker construction. Dry-fit parts, check alignment, and compare the diagonals to confirm the assembly is square before glue sets. Follow the requirements of the joinery and panel design you choose.

1. Prepare the Rails and Stiles

Start with straight stock of consistent thickness. Decide the door dimensions and frame proportions before cutting parts. Use material appropriate to the intended finish and construction.

2. Cut the Joinery and Panel Groove

Use a suitable rail-and-stile setup, and make test cuts before production parts. Dry-fit the first door and align the ends. Compare the two diagonal measurements; matching diagonals indicate a square assembly.

3. Size the Center Panel

Fit the panel so it can be assembled without forcing the frame out of square. Allow a solid-wood panel to move within its frame rather than gluing it tight on all sides.

4. Glue and Clamp Square

Apply glue as appropriate for the joints and panel design. Clamp the assembly on a flat surface, recheck alignment and diagonals, and correct any out-of-square condition before the glue sets.

How to Make Slab Cabinet Doors

Choose a stable panel material suited to the finish. Cut each slab to the size established by the cabinet opening and hinge plan. Label the back with its cabinet ID and swing direction as soon as it is cut.

Prepare the edges for the finish, and follow the coating maker’s preparation and curing instructions. Test any unfamiliar cutting or finishing method on scrap first.

Finish the Doors Before Installation When Possible

Finishing doors before installation can make access to the faces and edges easier. Follow the finish maker’s preparation, application, and cure instructions before handling or installing hardware. Store doors so they are supported and protected while the finish cures.

Install Hinges, Hang the Doors, and Adjust the Reveals

  1. Confirm the hinge specifications. Check that the hinge suits the cabinet construction, door position, and door thickness. Use its instructions for cup boring and mounting plate placement.
  2. Test the boring setup. Bore a test piece of matching material and verify the fit before drilling finished doors.
  3. Position and support the door. Use marks or spacers to establish its initial position while attaching the hinge and mounting plate as directed by the maker.
  4. Check movement and gaps. Open and close the door to confirm it moves freely. Inspect the reveals around the door and between neighboring doors.
  5. Fine-fit conservatively. Make small hinge adjustments or trim only where needed. Recheck the reveal and protect the finished edges while fitting.

Adjustment procedures vary by hinge model. Use the maker’s instructions rather than assuming all concealed hinges adjust in the same way.

Install Knobs and Pulls Last

Wait until doors are positioned and adjusted before drilling hardware holes. Use a hardware jig to keep placement consistent, and check that each handle clears neighboring doors, walls, and appliances before drilling.

Permits and Safety

Follow safe tool practices when cutting, drilling, and finishing doors. Use suitable eye, hearing, and dust protection for the tools and materials involved, and follow product instructions for finish ventilation and handling. Local permit requirements depend on the scope of a broader remodeling project; check with the local building department if work extends beyond door replacement.

When to DIY and When to Hire a Pro

DIY may suit straightforward slab or overlay Shaker doors if you can measure accurately, build square assemblies, and follow hinge specifications. Inset doors, irregular openings, complex door styles, or a large batch that needs consistent fitting may call for a cabinetmaker or finish carpenter.

If you are uncertain about sizing or hinge geometry, make one test door before committing to the full set. That lets you check the fit, swing, and reveal on the actual cabinet.

Common Mistakes That Ruin Cabinet Door Projects

  • Sizing before selecting the hinge. Hinge geometry affects overlay, mounting, and clearances.
  • Assuming every opening is identical. Measure each opening at multiple points and record irregularities.
  • Using a generic cup-boring dimension. Follow the selected hinge maker’s instructions for the bit, depth, edge distance, and mounting plate.
  • Skipping the square check. Dry-fit the assembly and compare its diagonals before glue sets.
  • Trimming inset doors too early or too much. Start from the largest opening measurements, leave fitting allowance, and make controlled adjustments.
  • Drilling pulls before hanging the doors. Establish door position and alignment first, then lay out hardware consistently.

A Practical Job-Site Sequence

  1. Inspect the cabinet boxes and identify face-frame or frameless construction.
  2. Measure each opening at multiple points and note squareness and clearances.
  3. Choose the overlay or inset design and select the actual hinges.
  4. Read the hinge instructions and determine door sizing and boring requirements.
  5. Build a test door where fit or hinge geometry is uncertain; check and adjust it on the cabinet.
  6. Build the remaining doors, check assemblies for square, and finish according to the product instructions.
  7. Bore and mount hinges as specified, hang the doors with support or spacers, and fine-fit the reveals.
  8. Drill and install pulls after the doors are positioned and adjusted.

Accurate measurements, a hinge selected before construction, square assemblies, and careful final fitting help doors look and operate as intended.

FAQ

How do I size an overlay cabinet door?

Measure the opening and determine the intended overlay, but verify the resulting door size against the selected hinge and neighboring clearances. A half-inch overlay on each side adds one inch to that opening dimension in a simple example; partial-overlay hinge geometry can change the result.

How do I measure for an inset cabinet door?

Measure the opening in several places and use the largest width and height as starting dimensions. Leave the door slightly oversize, then trim carefully to create an even reveal. If the opening is badly out of square, overlay may be a better choice than inset fitting.

What size bit do I need for a concealed hinge?

Use the bit size and drilling dimensions specified by the hinge maker. Some concealed hinges use a 35 mm cup, but cup size, depth, and edge distance depend on the selected model.

How can I check whether a cabinet door is square?

Compare its two diagonal measurements after a dry fit and again during glue-up. Matching diagonals indicate a square assembly; correct misalignment before the glue sets.

Should I choose overlay or inset doors for an uneven opening?

Overlay can conceal some minor irregularities. Inset doors require careful fitting for an even reveal, and a badly out-of-square opening may make overlay the more practical option.
