For a box lid to close cleanly, each hinge leaf must sit at the right depth and the hinge barrel must be positioned just outside the box. The depth depends on the hinge: stamped hinges need two mating mortises slightly shallower than half the barrel thickness, while milled hinges are mortised to the leaf thickness. Test the layout on scrap before cutting the box.
Choose the hinge before setting mortise depth
Box hinges commonly come in stamped and milled styles. Their different leaf and barrel geometry changes how deeply each leaf must sit in the box and lid.
| Feature | Stamped hinges | Milled hinges |
|---|---|---|
| Construction and appearance | Thinner, less substantial leaves; generally a simpler finish. | Beefier construction and a more finished appearance, with a closer-fitting pin. |
| Mortise depth | Each mating mortise should be slightly shallower than half the barrel thickness. | Mortise to the thickness of the hinge leaf. |
| Screws | Use the dimensions of the actual hinge to determine placement. | The cited article describes larger, longer screws; confirm the supplied screws and box material for your hinge. |
| Price context | WOOD magazine gave an approximate figure of about $2 per pair. | WOOD magazine gave an approximate figure of $25 per pair and up. |
The price figures are approximate estimates in Craig Ruegsegger’s WOOD magazine article, updated May 9, 2025, not verified current retail prices. For either type, use the physical hinge—not a presumed standard size or screw-hole pattern—to guide the layout.
Lay out the hinge position
A marking knife and marking gauge help define narrow, accurate mortise lines. Position the hinge so its barrel centerline sits just outside the box. Moving the barrel farther below that centerline increases the gap when the lid is open; placing it incorrectly can also cause binding.

- Check the hinge geometry. Measure the barrel and leaf thickness, and identify which mortise-depth rule applies to your hinge.
- Mark the mortises. Use the hinge itself to establish the outline and a marking gauge and knife to score the lines.
- Rehearse on scrap. Clamp matching scrap pieces together and test the layout, depth and lid movement before cutting the box.
Cut the mortises and transfer the layout
A trim router with a 1/8-inch straight bit can remove most of the waste. A down-cut spiral bit is recommended for a clean cut; use a chisel to pare the remaining material and square the mortise corners as needed.
- Set the cutting depth from the actual hinge: slightly less than half the barrel thickness for each stamped-hinge mortise, or equal to the leaf thickness for a milled hinge.
- Rout most of the waste within the scored layout lines, then clean and refine the mortise with a chisel.
- Fit the hinge and check the joint before proceeding. A mortise that is too deep can keep the lid from closing; one that is too shallow leaves a gap.
- Once the box mortises are complete, use them to help locate the matching mortises on the lid.
Install screws without shifting the hinge
Even a well-cut mortise can be spoiled if a screw hole is off-center: tightening the screw can pull the hinge out of alignment. When working with soft brass hinge screws, the article recommends using steel screws of the same size while checking placement, then fitting the brass screws for final assembly. Use a handheld screwdriver for the final screws so you can control the drive and avoid forcing the hinge out of position.

- Compact and Lightweight: Both tools are designed to fit into difficult to reach spaces. The 1/4" impact driver has a length of 5.55 in. and weighs just 2.8 lbs, while the 1/2" drill/driver measures only 7.5 in. and weighs 3.6 lbs
- Both the DEWALT impact driver and electric drill driver feature integrated LED work lights with a convenient 20-second delay, ensuring enhanced visibility in dimly lit or challenging work areas
- One-Handed Loading - Keep one hand free with a 1/4 in. hex chuck that accepts 1 in. bit tips
- Power drill cordless with 1/2" single sleeve ratcheting chuck provides tight bit gripping strength, making bit changes faster and more secure
Diagnose a poor fit
- The lid will not close or binds: A mortise may be too deep or the hinge may be misaligned. Check the depth and position against the scrap test and the hinge geometry.
- A gap remains when closed: A mortise may be too shallow. Recheck the actual leaf or barrel measurements rather than removing material by guesswork.
- The hinge shifts as a screw tightens: Check whether the pilot hole is centered and whether the screw is pulling the hinge out of alignment.
