There is no universal safe way to pry open a battery pack. The cells, interconnects and safety electronics vary by design, and a cell can be hazardous if crushed, punctured or shorted. For most readers, the right first step is to identify and inspect the pack—not to cut into it. Leave damaged, high-voltage and high-energy packs to qualified battery technicians or recyclers.
What may be inside a battery pack?
A pack can contain cylindrical, pouch or prismatic cells, joined by welded tabs, busbars or other design-specific connections. Its outer case does not reliably show where it is safe to cut or pry. A 2020 peer-reviewed study describes differences in cell construction and joining methods; a 2020 Royal Society of Chemistry review notes that pack shapes and fixing configurations vary by manufacturer.

Assess the pack before using any tool
Start with the pack label, service documentation or device model to identify the chemistry, nominal voltage and likely cell format. If you cannot identify the pack, treat that uncertainty as a reason not to open it.
Look for swelling, corrosion, leakage, torn insulation, dents, heat, smoke or unusual odor. Do not attempt a hobby teardown if any of these are present. Keep the pack away from combustibles and avoid handling it if it is hot, leaking, smoking or visibly damaged.

A fused-lead digital multimeter can be used by a competent person to measure pack voltage before opening. That reading is only a screening check; it does not establish that a damaged cell is safe. The published pouch-cell laboratory method checks open-circuit voltage after discharge, and uses a fume hood and non-metallic tools during opening (MDPI, 2020). Those controls are part of a controlled research procedure, not proof that a similar approach is safe at home.
What a controlled teardown involves
For an intact, low-energy pack, disassembly belongs with someone competent to assess the specific design and use appropriate controls. The enclosure, cell groups and connections must be approached in a way that avoids cell deformation and prevents conductive parts from bridging. Pack and module layouts vary, so there is no tool choice or sequence that applies to every battery.

Automotive and other high-energy packs require professional controls. Oak Ridge National Laboratory’s 2019 automotive study documents hazards and controls for dismantling packs, modules and cells. A 2022 Pacific Northwest National Laboratory report likewise describes the need for a formal safety-oriented procedure for disassembling discharged lithium-ion batteries. A 2024 Journal of Energy Storage paper discusses specialised laser-assisted cylindrical-cell disassembly and hazards associated with mechanical deformation and removing safety components. These are examples of controlled technical work, not instructions for a general-purpose teardown.
When to stop and choose a safer route
Stop rather than investigate further if the pack is swollen, hissing, smoking, hot, leaking, badly dented, has damaged insulation, has unknown chemistry, or is high voltage. Also stop if the work would require bending, crushing or puncturing a cell, or if you cannot keep tools and conductive parts away from cells and connections.

Use the battery-recycling route required by local rules for packs unsuitable for teardown, and contact a qualified service provider for automotive, e-bike, power-tool or other high-energy packs. An insulated digital multimeter is useful for measuring voltage as one screening step before disassembly. It cannot certify a damaged or unknown battery as safe. Insulated battery-service hand tools may be appropriate for qualified work on a known design; a ceramic or other non-conductive precision tool appears in the cited laboratory context for pouch-cell post-mortem work. Neither a generic screwdriver nor a rotary tool is safe for every pack.
