How to Make and Install Overlay Cabinet Doors

A practical sequence for measuring, sizing, building, boring, and hanging overlay cabinet doors—with hinge compatibility and clearances planned from the start.

To make and install overlay cabinet doors, first identify the cabinet style and choose a hinge that matches the intended overlay. Then size and build the door, bore and mount the hinges to that model’s instructions, and adjust the door to produce even reveals. The hinge choice affects both door dimensions and boring layout, so make it before cutting the door.

What overlay means—and how to measure it

An overlay door covers part of the cabinet face around the opening when closed. An inset door sits inside the opening and uses a different sizing method. Before measuring, identify whether the cabinet is face-frame or frameless and determine whether you are matching an existing overlay or choosing a new one.

Measure an existing door

  1. Close the door and lightly mark its edge on the cabinet frame at the hinge side.
  2. Open the door and measure from the mark to the edge of the cabinet opening. That distance is the overlay at that side.
  3. Repeat where needed if the door’s coverage differs by side or you need to confirm the fit.

Grass’s measurement instruction illustrates a 1-inch overlay as an example, not a universal target. If you are replacing a door whose fit and hinge setup will remain unchanged, measuring the existing door is also a useful cross-check. For a missing door, new cabinetry, or a change in overlay, start with the opening and your planned clearances.

Size the door and choose the hinge

There is no single overlay size that suits every cabinet. The hinge must match the cabinet construction, intended overlay, available clearance, and desired opening behavior. Select it before sizing or boring the door, and keep the exact model’s instructions available.

Calculate a single-door example

For a single door with 1/2-inch overlay on all four sides, add 1 inch to the opening width and 1 inch to its height. Kreg’s worked example turns a 20-1/2-by-12-inch opening into a 21-1/2-by-13-inch door. Those dimensions apply to that stated layout; measure your cabinet and account for your actual overlay and reveals.

Plan paired doors and reveals

For a pair, account for the meeting gap and how much each door covers at the center stile. Top and bottom overlay may also differ from the sides. Draw the opening, door edges, and intended gaps before cutting; check that the resulting doors clear one another and adjacent cabinet parts as they swing.

Match the hinge to the layout

Consider whether the hinge suits a face-frame or frameless cabinet, its overlay range, cup size and setback, mounting-plate position, adjustment directions, opening clearance, and any closing or damping feature. Different hinge arrangements can change the effective overlay: WOOD Magazine’s partial-overlay example uses a rabbeted arrangement, and the rabbet dimension is not itself the overlay.

Boring dimensions are model-specific. Kreg describes a 35 mm cup hole bored 1/2 inch deep for its example; WOOD Magazine’s separate hinge demonstration uses a 1-3/8-inch Forstner bit. Neither is a universal specification. Verify the cup diameter and depth, edge setback, screw locations, and mounting-plate position in the instructions for the hinge you selected.

Build a frame-and-panel door

A frame-and-panel door uses two vertical stiles, horizontal rails, and a center panel captured in grooves. A stub-tenon-and-groove joint is a relatively direct option; cope-and-stick construction requires matched cutters and careful setup. These methods create a traditional framed door, unlike a flat plywood door, which is a different design.

Mill, test, and dry-fit

  1. Mill straight stock to a consistent thickness and choose rail and stile widths to suit the design.
  2. Cut the joinery and grooves, first testing the setup on scraps. A dado setup or slot-cutting router bit can make the grooves for a stub-tenon approach; cope-and-stick work calls for matched cutters.
  3. Size the center panel to fit the grooves, then dry-fit the assembly. Check that the joints close and the frame is square before applying glue.
  4. Glue and clamp the frame without forcing it out of square. If using a solid-wood panel, allow for seasonal movement rather than gluing it rigidly around its perimeter.

WOOD Magazine’s standard-overlay demonstration uses 2-inch rails and stiles, a 3/8-inch groove, and 1/4-inch oak-veneer plywood with an MDF core. It also discusses 1/2-inch plywood with a rabbet as an alternative. These are example dimensions and materials; choose groove, panel, and joinery to fit your stock, design, and tools.

Bore and mount the hinges

Wait until the glue has cured before boring the hinge cups. Follow the selected hinge maker’s instructions for the hole position and depth; a suitable Forstner bit or compatible boring jig can help make a clean, repeatable hole.

  1. Mark the cup locations from the hinge’s specified reference points and bore to its specified diameter and depth.
  2. Fit the hinge in the cup and check its orientation. Drill pilot holes for the hinge screws, using a self-centering bit where appropriate.
  3. Mark the door’s position on the cabinet so the intended overlay and reveals are clear, then attach the hinge to its mounting point.
  4. Open and close the door carefully to check that it clears the cabinet and neighboring fronts.

Adjust the fit and finish

Use the hinge’s adjustment features to even the gaps and align the door faces. Many European cup hinges provide up/down and in/out adjustment, but the available movements vary by model. Adjust in small increments, checking the door against the opening and adjacent fronts after each change.

Once the door sits correctly and swings without collision, position knobs or pulls. Confirm that the fasteners are suitable for the door thickness before drilling.

Choose a construction approach that fits your tools

  • Stub-tenon and groove: A practical frame-and-panel route when you can make consistent grooves and matching tenons. Test the setup on scrap before cutting the door parts.
  • Cope-and-stick: Produces shaped rail-and-stile profiles, but depends on matched cutters and precise setup.
  • Flat plywood: A simpler, distinct door design; do not treat it as interchangeable with a traditional frame-and-panel door.

The right method depends on the appearance you want, the panel material, and the tools available. Whatever the construction, settle the hinge and overlay layout first so the finished door can be bored and hung to match the cabinet.
