Techniques for Making Complex Carbon Fiber Tube Parts

Complex carbon fiber tubes can be made by several processes. Compare how each forms the part, what geometry it suits, and what to verify before choosing.

Complex carbon fiber tubes are made by matching the part’s geometry and load paths to a suitable reinforcement and molding process. Prepreg roll wrapping and filament winding work well for many tube-like shapes; braiding, bladder molding, and resin transfer molding can address other curved or shaped forms. Pultrusion is primarily for long, constant-section profiles, while hybrid methods combine pultruded elements with wound reinforcement. There is no universally best method: the right choice depends on the part, its production quantity, and how it must be designed, cured, inspected, and qualified.

How do you make a complex carbon fiber tube?

Start with the finished geometry and the loads the part must carry, then choose a process that can place reinforcement along the required paths and form the shape. A carbon fiber tube is not just a shape made from carbon fibers: it is a composite made from reinforcement and a compatible resin system, consolidated and cured using process-specific tooling and controls.

For a straight or tapered tube, prepreg sheet winding or filament winding may be practical options. A curved or changing-section hollow part may call for a braided preform, bladder molding, or resin transfer molding (RTM). Pultrusion is suited to long profiles with a fixed cross-section; specialized hybrid pultrusion-and-winding methods may extend that capability for particular designs.

Process descriptions establish possible approaches, not a validated design recipe. Material system, fiber architecture, tooling, cure conditions, inspection, and qualification all need to be developed for the specific component and its service conditions.

Which processes can form complex hollow parts?

Process How it works Geometry it may suit Key issues to assess
Prepreg sheet winding or roll wrapping Resin-impregnated sheets are cut and layered around a mandrel, then consolidated and cured. Heat-shrink tape may provide consolidation pressure. Tube-like shapes, including some oval, tapered, or other sections when a suitable mandrel and removal strategy are available. Mandrel extraction or a removable core, seams and ply transitions, layup labor, consolidation, and compatibility between the prepreg and cure route.
Filament winding Continuous resin-impregnated tow or prepreg tow is placed under controlled tension around a rotating mandrel. Tubes and other hollow forms where continuous fibers can follow controlled winding paths. Geometry constrains tow paths and placement; branches and local details may require additional operations or tooling.
Braided preform with molding or infusion Fibers are interlaced into a tubular preform, placed over a mandrel or braided around one, then impregnated with resin and cured. Shaped or curved tubular forms; suppliers describe biaxial and triaxial tubes and mandrel over-braiding. Braid angle and coverage, wrinkles or gaps at changing curvature, resin impregnation, and consolidation.
Bladder molding A laminate is arranged around an inflatable bladder and placed in a closed concave mold. Internal pressure pushes the laminate against the mold during cure. Hollow shapes for which the external mold controls the desired surface and geometry. Matched mold and bladder design, pressure and cure control, and a plan for removing the bladder or extracting the part.
Resin transfer molding (RTM) A dry preform is positioned in a mold and resin is introduced; the process may use heat and vacuum or pressure as part of its specific cure route. Molded shapes formed around a preform architecture selected for the part. Resin flow, void prevention, cure chemistry, mold sealing, and process validation.
Pultrusion Reinforcement is impregnated and pulled continuously through a heated die. Long products with a constant cross-section. The die fixes the section, limiting geometric variation. Tooling and setup investment should be weighed against expected production volume.
Hybrid pultrusion and winding In one supplier-described method, pultruded stiffeners are arranged around a mandrel and covered or sandwiched by wound fibers. A particular supplier reports conical and variable-section parts, with integrated inserts in its process. This is a specialized supplier capability, not a standard option available from every composite manufacturer.

What is the difference between filament winding and prepreg roll wrapping?

Both processes place reinforcement around a mandrel, but they handle it differently. Roll wrapping uses cut sheets of prepreg, so the designer or fabricator can choose a ply sequence and sheet fiber angles. Filament winding places continuous tow along programmed paths around a rotating mandrel, allowing fiber placement to follow selected directions.

The distinction matters when the part’s load paths are known. Axial, hoop, shear, and torsional demands may call for different fiber orientations, but a programmable winding path does not automatically produce an optimal or validated structure. Geometry can limit where a tow can be placed, and the actual part still needs engineering and verification.

Prepreg should not be assumed to require an autoclave. Available cure routes depend on the specific prepreg and process; manufacturer descriptions include oven and out-of-autoclave approaches as well as other systems. Confirm the material supplier’s requirements and the fabricator’s validated process rather than inferring a cure schedule from the word prepreg.

What is the best way to make a curved carbon fiber tube?

There is no single best method for every curved tube. The amount and direction of curvature, cross-section changes, access for tooling removal, load paths, and production volume all affect the choice.

  • Prepreg wrapping: Consider it when the shape can be built on a suitable mandrel and cut plies can be placed without unacceptable wrinkling or bridging.
  • Filament winding: Consider it when continuous tow paths can be laid onto the curved geometry and align with the required load directions.
  • Braided preform: Consider it when a tubular braid can fit over or be formed around the mandrel. The braid is dry reinforcement, not a finished composite; it still needs resin impregnation and curing.
  • Bladder molding: Consider it when a closed mold can define the outer shape and an internal bladder can press the laminate into it during cure.
  • RTM: Consider it when a dry preform can be positioned and reliably impregnated in a sealed mold using a developed resin-flow and cure process.

Before selecting among them, check how the reinforcement will accommodate the bend, how the tool or core will be removed, and how the finished part will be inspected. A process that can produce the nominal shape may still be unsuitable if it cannot reliably produce the required fiber architecture or quality.

Can carbon fiber tubing have a non-round cross-section?

Yes. Non-round, oval, tapered, and changing-section forms are possible with appropriately designed tooling and reinforcement placement, but not every process can make every shape. The mandrel or mold establishes much of the geometry, while the reinforcement must conform to it without unacceptable gaps, wrinkles, bridging, or fiber distortion.

For prepreg wrapping, the mandrel and ply layout determine what sections are practical. Filament winding is constrained by achievable tow paths. Bladder molding uses a closed mold to control the outer shape, while braiding and RTM rely on a suitable preform and tooling strategy. Pultrusion is the clearest limitation: its heated die produces a continuous fixed section rather than a part whose section changes along its length.

Italica Group describes bladder molding as suitable for extremely complex hollow shapes beyond round or oval tubes, including bicycle frames. That is the manufacturer’s characterization of its process, not an independent ranking or a guarantee that any specific geometry can be molded successfully.

How do you mold a hollow carbon fiber part?

Bladder molding

In bladder molding, the laminate is arranged around an inflatable bladder and placed inside a concave mold. During cure, internal bladder pressure pushes the laminate outward against the mold. The mold controls the exterior surface; the bladder and laminate arrangement must be designed to suit the cavity and the part’s internal geometry.

The method depends on a workable bladder and mold design, controlled pressure and cure, and a practical way to remove the bladder or extract the finished component. Italica Group’s description can indicate a supplier’s claimed capability, but it does not replace part-specific process development.

RTM with a preform

RTM begins with a dry reinforcement preform placed in a mold. Resin is introduced into the tool and the part is cured under conditions established for that resin, preform, and mold. Flow through the reinforcement, sealing, void prevention, and cure control need to be developed together; they are not generic settings that can be transferred from one part to another.

A NASA Technical Reports Server record from 1997 describes a specific braided graphite-fiber/polyimide research demonstration with a final cure stage at 550°F and bladder internal pressure of 200 lb/sq in. Those figures belong to that particular experiment and material system; they are not a general cure schedule or pressure prescription for carbon fiber parts.

When are pultrusion and hybrid methods appropriate?

Pultrusion continuously draws impregnated reinforcement through a heated die, making it a natural fit for long profiles whose cross-section stays constant. Because the die fixes the section, pultrusion is not a direct solution for a tube that curves or changes section along its length. Setup and tooling investment may be more appropriate for repeated production than for a one-off part, but actual economics depend on the supplier and project.

Hybrid pultrusion-and-winding methods combine preformed pultruded elements with wound reinforcement. One supplier describes using this approach for conical and variable-section components and integrated inserts. Treat those features as claims about that supplier’s implementation, not as universal characteristics of pultrusion or a capability every shop offers.

How should you choose a process for a specific part?

  1. Define the geometry. Record whether the axis is straight or curved; whether the section is circular, oval, polygonal, tapered, or variable; and whether there are branches or integrated features. Include how the mandrel, core, or bladder can be removed.
  2. Map the loads to fiber directions. Identify axial, hoop, shear, and torsional demands, then assess which fiber angles and continuous or draped reinforcement architectures can carry them.
  3. Set quantity and production expectations. Compare prototype or short-run needs with repeated production, considering tooling investment, labor, and cycle time without assuming a cost or rate that has not been quoted for the actual job.
  4. Specify dimensional and surface requirements. Decide which face must be mold-controlled, what tolerances and machining allowance are needed, whether visible weave matters, and what post-cure finishing is acceptable.
  5. Check process infrastructure. Confirm access to compatible prepreg storage and cure equipment, winding or braiding, mold and bladder pressure control, resin injection where applicable, and inspection methods.
  6. Plan qualification. Establish application-specific design allowables, process repeatability, defect inspection, load testing, and environmental and service-life requirements.

Ask prospective manufacturers to explain how the proposed process handles the part’s tightest radii, section transitions, tool removal, and required inspection. A credible capability discussion should connect the proposed fiber architecture and process controls to the actual drawing and application, rather than rely on a broad claim that a shape is possible.

What information is needed before committing to a method?

A process cannot be selected responsibly from the word complex alone. The decision depends on the component’s dimensions and geometry, loads, material system, production quantity, tolerances, environment, and qualification requirements. The available process descriptions do not establish a comparable ranking for cost, structural performance, defect rate, or production rate across methods.

For a part whose failure could endanger people or property, work with qualified composite design and manufacturing engineers to develop and validate the design and production process. Do not treat a supplier capability description or a research demonstration as proof that a proposed component is suitable for service.
