Those sizes are examples, not guarantees for every brand, sheet, or batch.
Make a test cut using the actual panel. If the mating offcut is loose or too tight, do not assume another sheet with the same nominal label will fit. Reset the setup and test again before cutting the project parts.

Set the width with a two-pass guide or jig
A two-pass setup lets the actual mating plywood determine the distance between the dado shoulders. Woodcraft describes using a spacer equal to the bit diameter to establish the first pass, then replacing it with a strip of the plywood standing on edge to establish the second. Adjustable dado jigs use the same principle: set the guide with an offcut of the project material, cut both shoulders, and return to that setting for repeated grooves.
Follow the instructions for the specific guide or jig. The key is to use a true offcut from the panel that will enter the dado, rather than relying on a nominal thickness or an unrelated scrap.

Step-by-step: rout and test a plywood dado
- Choose a reference system. Mark the reference face and locate corresponding dadoes from the same reference edge. This helps matching case parts stay aligned.
- Prepare a matching offcut. Use an offcut of the actual mating plywood. If your method uses a measurement and spacer, measure that material before setting the spacer.
- Choose the width method. Use an undersized plywood bit as a testable starting point, or choose a narrower straight bit and set up a material-referenced two-pass guide or jig.
- Clamp the guide securely. For handheld routing, clamp a straightedge to the work surface and guide the router sub-base along it. Bosch identifies this as a method for straight grooving or dadoing.
- Cut a short test dado. Use the bit, guide registration, depth, and sequence intended for the project. For a two-pass setup, make the shoulders using the spacer or jig method for that material.
- Test the mating offcut. Check that it seats to the intended depth without obvious side-to-side movement or destructive force. If the fit is wrong, reset the width and test on fresh scrap.
- Rout the matching project parts. Keep the same reference face, reference edge, and guide relationship. Repeat the test whenever the plywood, bit, guide, or relevant setup changes.
Routing safely and cleanly
- Follow the operating manual for the router in use. Feed direction depends on bit rotation, and inside and outside cuts can require different directions.
- Clamp the guide securely before routing; a guide that moves can compromise both the dado location and control of the router.
- Feed smoothly rather than forcing the router. Material hardness and cut size affect the appropriate feed, and some cuts should be made in several increasing-depth passes.
- If the router is difficult to control, overheats, slows markedly, chatters, or leaves a poor cut, stop and reassess feed direction, feed rate, cutter condition, and cut load. Do not assume one RPM, feed rate, or depth per pass applies to every setup.
