Materials Matter: Comparing Piping Options for Compressed-Air Systems

Compare common compressed-air pipe materials by corrosion, installation, air quality and adaptability—and see why product ratings, sizing and layout matter.

No single pipe material is right for every compressed-air system. Black iron, galvanized steel, copper, aluminum, stainless steel and some plastics each bring different installation, corrosion, air-quality and modification tradeoffs. The right choice depends on the specific product’s pressure and temperature ratings, the system’s flow and layout, the environment, maintenance needs and applicable local requirements.

What to compare before choosing a pipe material

Compressed-air piping connects the compressor to the points of use. The Compressed Air and Gas Institute (CAGI) cautions that an improperly sized network can cause pressure drop and leave users short of air. Material is only one part of the design: compare the system’s required flow, operating pressure and temperature, air-quality needs, layout, installation method, maintenance burden and plans for expansion.

  • Demand and sizing: Account for peak flow at points of use and size the network to limit air velocity and pressure drop. Include run length, diameter, bends, branches and expected future demand.
  • Pressure and temperature: Check working limits for the exact pipe, fittings, joints and other components at the intended operating conditions.
  • Air quality and corrosion: Consider water, oil, particulate and condensate in the system, as well as the possibility of corrosion or deposits. CAGI notes that corrosion can roughen internal surfaces or restrict flow; Kaeser also discusses rust and scale in piping subject to corrosion.
  • Installation and service: Compare labor, tools, joining methods, access, inspection, leak repair and the ability to isolate a section for maintenance.
  • Environment and compliance: Account for temperature exposure, sunlight where relevant, local requirements and the product’s suitability for compressed air.

Kaeser’s current guidance says a properly engineered system should typically keep pressure drop to 1–2 psi or less from compressor discharge to the farthest point of use under full load. That is a manufacturer’s operating target, not a universal code limit. CAGI likewise emphasizes that pressure ratings should be observed and piping sized to minimize velocity and pressure drop while allowing for future growth. CAGI’s distribution-piping FAQ and Kaeser’s piping guidance offer general selection considerations, not a site-specific design.

How common compressed-air piping materials compare

The following tradeoffs reflect general guidance from CAGI and Kaeser, plus Atlas Copco’s manufacturer discussion of application needs. They are not controlled head-to-head test results, and they do not establish comparable lifecycle costs. Actual performance depends on the selected product and installation.

Material Potential advantages Tradeoffs and checks
Black iron (steel) Commonly available; Kaeser describes moderate material cost and availability in multiple sizes. Kaeser flags labor-intensive installation, rough interiors, and rust and leak potential. Include installation and maintenance in cost comparisons, not material price alone.
Galvanized steel A common option; Kaeser describes moderate material cost, size availability and some rust protection. Galvanizing does not eliminate corrosion risk. Kaeser notes the coating may be exterior-only and flags labor, rough interiors, and rust or leaks at joints.
Copper Kaeser describes a smooth interior, low pressure drop and good air quality. Joining details matter: Kaeser notes quality brazing is needed to prevent leaks, and that installation can involve an open flame. Thermal cycling and material cost also warrant consideration; not every copper installation uses the same joining method.
Aluminum Kaeser describes aluminum as corrosion-resistant, lightweight and easy to install, with lower ownership cost as a stated advantage. Some modular systems may simplify later changes. Material cost and product-specific pressure limits matter. Verify the exact system’s working-pressure and temperature ratings; modularity depends on the product and design.
Stainless steel Kaeser describes it as rust-resistant, with a smooth interior, good air quality and low pressure drop. Atlas Copco presents it as an option for applications with stricter cleanliness or corrosion requirements; that is manufacturer guidance. Kaeser flags higher material costs and labor-intensive installation. Confirm whether the application needs these characteristics and whether the installation tradeoffs are acceptable.
PVC and other plastics CAGI lists plastic piping as an available category and notes that some plastics can have smooth interiors and be easier to modify. CAGI warns specifically that PVC can be degraded by compressor fluids and sunlight and may rupture. Kaeser does not recommend PVC and cites safety and possible code-compliance concerns. Do not treat all plastics as interchangeable: verify the exact product’s listing, pressure rating and suitability for compressed air and the installation.

Why corrosion, deposits and leaks affect system performance

Rust and scale are not just cosmetic problems. Corrosion can roughen a pipe’s interior or restrict its passage, while leaks waste delivered air. CAGI identifies water, particulate and oil as possible concerns in compressed air; Kaeser discusses rust and scale in piping subject to corrosion. Consider the air and condensate conditions alongside the material, and plan how the network will be inspected and maintained.

A smooth interior may help reduce resistance, but it cannot make an undersized or poorly laid-out network perform well. Diameter, total length, bends, branches, joints, leaks and demand all affect delivery to the farthest user. Size and engineer the whole network rather than choosing on surface finish alone.

Plan for installation, maintenance and future changes

Joining methods and access can influence both the initial work and later service. Compare the labor and tools required, whether installation involves hot work, how joints will be inspected, and how repairs can be made. For a system likely to expand or be reconfigured, ask whether the selected product supports compatible extensions and whether sections can be isolated.

CAGI recommends strategically placed isolation valves so a section can be repaired or modified without depressurizing the entire system. For modular systems, include the fittings and accessories in the comparison: Kaeser lists unions, elbows, tees, reducing fittings, drops, valves, brackets, hangers, hoses, couplers and plugs for its system. Confirm compatibility, dimensions and pressure ratings for every component in the chosen system. Kaeser’s system information describes its own product offering; it is not a compatibility guide for other brands.

A practical selection process

  1. Define operating conditions. Document peak demand, operating pressure and temperature, air-quality requirements, environmental exposure and anticipated growth.
  2. Design the network. Determine pipe diameters and layout from flow requirements, route length, bends, branches and the locations of users. Consider pressure drop under full load.
  3. Screen materials and products. Compare corrosion behavior, interior characteristics, installation method, modification options and maintenance needs. For plastic, verify that the exact product is suitable for compressed air.
  4. Check every rating and requirement. Confirm the limits of pipe, fittings, joints, valves and accessories for the actual operating conditions, and check local requirements for the application and installation.
  5. Plan for service. Place isolation valves where they can make maintenance practical, and make sure the selected components can be inspected, repaired and extended as intended.
  6. Review the complete installation. Evaluate the installed system—not just the pipe material—against flow, pressure, air quality, access, maintenance and future demand.

CAGI’s overview is a trade-association resource; Kaeser and Atlas Copco provide manufacturer guidance. Their recommendations can help frame the comparison, but they do not replace checking product documentation or having the specific installation designed and reviewed for its operating conditions and local requirements.
