A durable concrete-floor coating starts with preparation, not the first roller pass. Identify the coating system and its acceptance criteria, inspect the slab, remove contaminants and weak concrete, repair defects, mechanically create the specified profile, remove all dust, and verify moisture and environmental conditions against the coating maker’s current instructions. There is no single correct etch, surface-profile number, moisture limit, or cure time for every product.

Why preparation controls coating performance

Concrete can look clean and sound while carrying oil, curing compounds, sealers, moisture, laitance, weak paste, or an old coating that prevents adhesion. The American Concrete Institute (ACI) describes proper preparation as critical to the short- and long-term performance of protection systems and identifies inadequate preparation as one of the most common causes of protection-system failures. The coating manufacturer, not a generic internet rule, defines the acceptance criteria for your job. ACI notes that protection-system manufacturers commonly specify the required surface profile, moisture condition, crack acceptability, and pH. Those requirements can change with the resin chemistry, primer, total film thickness, substrate condition, and intended service.

1. Identify the exact coating system before touching the slab

Obtain the current product-data sheet, application instructions, and safety data sheets for the complete system: primer, body coat, broadcast aggregate or flakes, topcoat, and any repair material. Record the product name, system build or thickness, substrate limitations, approved preparation methods, moisture-test method, environmental limits, recoat windows, and cleaning requirements.

Do not select a grinder, blast machine, acid treatment, or repair compound first and hope it will suit the coating later. The selected system determines the profile and condition that must be achieved. ACI guidance is a framework; it does not replace the manufacturer’s instructions or applicable project and regulatory requirements. ACI 515.3R-20 preview

2. Inspect the concrete and document what you find

Walk the entire floor before choosing preparation equipment. Mark cracks, joints, voids, spalls, soft or powdery areas, standing water, stains, and boundaries between sound and suspect concrete. Note drains, pits, columns, edges, walls, thresholds, and locations where large equipment cannot reach.

Check for existing coatings and sealers

Determine whether the slab has paint, epoxy, a curing membrane, sealer, adhesive residue, or another finish. Identify areas where the old material is peeling, blistered, glossy, or poorly bonded. A new coating may require complete removal of an incompatible layer rather than simply roughening it. The preparation equipment and extent of removal should follow the selected product’s instructions and the condition survey.

Check soundness and durability

Look for laitance, friable paste, scaling, delamination, exposed aggregate, and concrete that powders under light abrasion. The Sherwin-Williams concrete-preparation guideline calls for inspecting the substrate before selecting preparation equipment and removing nondurable material back to sound concrete. Sherwin-Williams Guideline Instructions for Concrete Surface Preparation

Identify contamination and moisture clues

Record oil, grease, fuel, food residues, chemicals, salts, rubber marks, dirt, and dust. Look for damp patches, darkening, efflorescence, condensation, leaking plumbing, and water entering at walls or joints. A clean-looking surface can still contain absorbed contamination or moisture, so visual inspection is a screening step, not an acceptance test.

3. Remove contaminants with a method suited to the contaminant

Coatings cannot bond reliably to oil, grease, dirt, chemical residues, or loose films. Select a decontamination process that addresses the actual contaminant and is permitted by the coating manufacturer. The Sherwin-Williams guidance lists detergent or heavy-duty cleaner, low-pressure water cleaning, steam cleaning, and chemical cleaning as possible approaches; the appropriate choice depends on the contaminant and system. Sherwin-Williams Guideline Instructions for Concrete Surface Preparation

A practical cleaning sequence

  1. Remove loose dirt first. Sweep or vacuum so that abrasive preparation does not drive loose debris across the slab.
  2. Apply the approved cleaner. Use the dilution, dwell time, agitation, and equipment specified for the product and contaminant. Do not assume a household detergent will remove petroleum or deeply absorbed chemicals.
  3. Rinse or extract completely. Residual cleaner can itself interfere with adhesion. Use the rinse and recovery method required by the coating instructions and local discharge rules.
  4. Allow the slab to dry when required. One Sherwin-Williams product procedure specifies detergent scrubbing, clean-water rinsing, and full drying before coating. Drying time is not universal; verify the selected system’s requirement. Sherwin-Williams RESUFLOR MPE Product Information
  5. Reinspect. If an oily shadow, odor, slick film, or residue remains, stop and repeat or change the decontamination approach rather than covering it.

Cleaning and profiling are separate operations. Washing does not create the mechanical tooth required by many coatings, and grinding or blasting does not guarantee removal of penetrated contamination.

4. Remove weak concrete and repair defects

Weak or deteriorated concrete is a failure layer beneath the coating. Remove localized nondurable material until sound concrete is exposed, then clean the repair boundaries and use a cementitious, polymer, or other engineered repair material compatible with the coating system. The repair product must be suitable for the service conditions and allowed by the coating manufacturer. Sherwin-Williams Guideline Instructions for Concrete Surface Preparation

Cracks, voids, and irregularities

Repair cracks, bugholes, divots, and abrupt surface irregularities according to the selected system. A rigid filler may be inappropriate where a crack or joint moves. Determine whether each line is a shrinkage crack, construction joint, control joint, expansion joint, or isolation joint before filling it.

Moving joints

Joint treatment depends on movement and facility requirements. Expansion and isolation joints need a flexible material capable of accommodating the expected movement when the cited product instructions call for it; filling every joint with a rigid resin can cause reflective cracking or loss of bond. Confirm the detail with the coating manufacturer or project engineer. Sherwin-Williams Guideline Instructions for Concrete Surface Preparation

Cure and compatibility of repairs

Do not coat a repair until it has reached the moisture, cure, and surface condition required by the coating system. A repair that is chemically incompatible, still shrinking, or too wet can fail even when the surrounding slab is properly prepared.

5. Create the profile specified for the coating

Most resin systems rely on mechanical profiling to expose sound concrete and create a texture that the primer can key into. The required texture depends on the coating chemistry and thickness. Manufacturer literature identifies diamond grinding, shot blasting, and scarification as preparation options, but they are not interchangeable in every application. Sherwin-Williams Guideline Instructions for Concrete Surface Preparation

How the common methods differ

Method Typical use decision What it does Important limits
Diamond grinding Useful where controlled removal, edge work, and access around obstacles matter. Removes surface films and weak paste while producing a mechanically keyed surface. Leaves fine dust that must be removed; wheel and grinder selection must suit the floor and specified profile.
Shot blasting Useful for broad areas where production and contained abrasive preparation are appropriate. Strips laitance and coatings and creates a consistent textured surface when correctly set up. Requires suitable equipment access and careful collection of spent abrasive and dust.
Scarification Considered when more aggressive removal or leveling is needed than light grinding provides. Cuts deeper grooves and removes substantial surface material. Can leave a rougher surface that needs additional treatment to meet the coating system’s profile and flatness requirements.
Chemical or water cleaning alone Used for decontamination when allowed by the system. Removes selected contaminants. Does not automatically provide the mechanical profile required by a coating.

Choose among these methods using five questions: What profile and film thickness does the product require? Is the slab sound or deteriorated? How deeply has contamination penetrated? Is moisture present? Can the equipment reach edges, rooms, ramps, and confined areas while controlling dust and debris?

Profile examples are product-specific

A Sherwin-Williams preparation sheet gives CSP 1–3 for some 4–15 mil coating or sealer uses, CSP 3–5 for some 15–40 mil systems, and higher profiles for thicker toppings. These ranges are examples for that manufacturer’s systems, not universal instructions for every epoxy, urethane, polyaspartic, or cementitious coating. Use the current data sheet for the exact system and thickness. Sherwin-Williams Resuflor Grind Seal preparation information

Use a diamond cup wheel where the system allows it

A diamond cup wheel on a compatible concrete grinder can prepare edges or open areas when diamond grinding is approved. Match the wheel, grinder, dust collection, and operating procedure to the equipment manual and the coating specification; the existence of a diamond-grinding recommendation does not make every wheel or machine suitable for every floor. Sherwin-Williams Guideline Instructions for Concrete Surface Preparation

6. Remove abrasive residue and dust

After grinding, blasting, or scarifying, remove loose debris and fine dust before applying primer. A cited product guide directs contractors to sweep and vacuum after grinding or blasting. Follow the selected coating’s instructions for vacuum type, cleaning passes, and whether a final wipe or additional extraction is permitted. Sherwin-Williams RESUFLOR MPE Product Information

Inspect corners, control-joint recesses, around drains, and wall edges by sight and touch. Dust left in these locations can form a weak boundary even when the main field looks clean. Do not wash the floor after final profiling unless the product procedure permits it and the slab can then be dried and retested.

7. Test moisture using the selected product’s method

Moisture is a system-specific acceptance issue, not a single number that applies to all floor coatings. Follow the test method and pass limit in the current product instructions. ACI’s guide for slabs receiving moisture-sensitive flooring addresses concrete moisture testing and manufacturer recommendations. ACI PRC-302.2-22

Example: one product’s internal-relative-humidity requirement

For Sherwin-Williams Resuflor MPE product information revised June 3, 2025, in-situ relative-humidity testing is recommended and readings must be below 75% internal relative humidity. That is a requirement for the named product, not a general epoxy-floor rule. The same document warns that passing a moisture test does not guarantee future performance where a vapor barrier is absent or ineffective or where contamination is suspected. Sherwin-Williams RESUFLOR MPE Product Information

What to do when moisture fails

  • Do not coat merely because the surface feels dry.
  • Verify that the specified test was performed at the required locations and depth.
  • Investigate leaks, condensation, drainage, and the condition of the vapor barrier.
  • Ask the coating manufacturer whether an approved moisture-mitigation system exists for the selected assembly.
  • Retest only after the corrective work and waiting period required by the product instructions.

8. Confirm temperature, humidity, and dew point immediately before application

Concrete and air conditions can change between preparation and coating. Check the floor temperature, material temperature, ambient relative humidity, and dew point with the instruments and frequency required by the product instructions. Do not apply when condensation can form on the slab.

As an example, the Resuflor MPE information lists a floor and material temperature range of 65–85°F (18–29°C), relative humidity below 70%, and a floor temperature more than 5°F above the local dew point. Those are product-specific limits; use the selected coating’s current values instead. Sherwin-Williams RESUFLOR MPE Product Information

Acceptance checklist before mixing coating

  • The exact coating system and current instructions are identified.
  • Required profile, moisture method and limit, pH requirement if any, crack treatment, and environmental limits are written down.
  • Old coatings, sealers, curing membranes, dirt, grease, oil, and chemical residues have been removed or accepted by the manufacturer.
  • Weak concrete has been removed to sound material.
  • Repairs, cracks, voids, and joints use compatible materials and details.
  • The specified profile is continuous across the field, edges, and repaired areas.
  • Dust and abrasive residue have been swept and vacuumed as directed.
  • Moisture testing passes the product-specific requirement.
  • Floor and material temperatures, relative humidity, and dew point meet the product limits.
  • Inspection results, test readings, repairs, and approval decisions are documented before mixing.

Troubleshooting preparation failures

The coating beads, fisheyes, or separates

Stop and investigate contamination, residual cleaner, oil migration, or inadequate profiling. Cleaning may need to be repeated, followed by the drying and mechanical-preparation steps required by the product. Do not hide isolated defects with extra primer unless the manufacturer approves that repair.

The coating peels in sheets

Check whether it bonded to an old sealer or coating, dusty concrete, weak paste, or a surface that did not meet the specified profile. Map the affected area, remove the failed material and weak substrate, and re-prepare to the system’s acceptance criteria before recoating.

Blisters or bubbling appear after application

Recheck moisture, vapor transmission, slab temperature, dew-point separation, and contamination. A passing test on one day cannot guarantee future performance if the vapor barrier is ineffective or moisture conditions change, as the Resuflor MPE information cautions. Sherwin-Williams RESUFLOR MPE Product Information

Cracks reappear through the finish

Determine whether the line is a moving joint or an active crack. A rigid repair over a moving joint is not an equivalent substitute for a flexible joint detail. Use the selected system’s crack and joint instructions and obtain engineering direction where movement or structural distress is suspected.

Safety, waste, and equipment instructions

Grinding, blasting, cleaning chemicals, and resin products create hazards that vary by tool, material, and site. The available preparation guidance does not establish one universal personal-protective-equipment, respirable-dust, equipment-operation, or disposal procedure. Read the specific grinder or blast-machine manual and the coating and cleaner safety data sheets, and follow applicable local and occupational requirements. Plan ventilation, isolation of adjacent areas, electrical protection, wastewater or abrasive collection, and waste disposal before work starts.

For project records, retain the product-data sheets used, slab inspection notes, photographs, repair materials, preparation method, profile verification, moisture readings, environmental readings, and any written manufacturer approval for deviations. This documentation makes the acceptance decision traceable if conditions change or a defect appears later.
