You can build a charcoal cooker from a 55-gallon drum, but first make sure the drum is suitable for cooking. For most DIY conversions, the best-documented approach is a vertical drum smoker: a charcoal basket sits below the food grate, with adjustable air inlets and an exhaust path. A horizontal barrel grill is a different design, usually intended for direct grilling. Do not use an old oil or chemical drum just because it has been burned out; unknown contents, liners, and coatings can make it unsafe.
Choose the cooker style before you cut
A 55-gallon drum conversion can become either a vertical smoker or a barrel grill. These layouts use heat differently, so select one plan and follow it rather than combining openings and parts from unrelated designs.

The available examples support charcoal and wood-fire arrangements. Do not casually adapt a drum cooker for propane: burner mounting, fuel delivery, ventilation, and appliance safety require a separately engineered design.
Make sure the drum is suitable for cooking
Choose the vessel before buying parts. Prefer a new, unlined steel drum whose seller can document its intended use and material suitability. Avoid drums with unknown contents histories, internal liners, or coatings, and do not use galvanized metal as a cooking surface. USDA FSIS says: “Cook food in smokers made of materials approved for contact with meat and poultry.” Its guidance on smoking meat and poultry is a food-contact safety standard, not an endorsement of any particular DIY drum.

A supplier may describe burning out a drum, but that does not establish what it previously contained or whether its lining or coating is safe. If you cannot verify the drum’s history and suitability, leave it out of a cooking project.
Address hot-work hazards before fabrication
Cutting, grinding, welding, or applying heat to a used container can ignite residues or release toxic vapors; a hollow space can also become dangerous if heated while sealed. OSHA’s general-industry hot-work rule says used containers must be cleaned thoroughly to remove flammable materials and substances that could produce flammable or toxic vapors, and hollow spaces must be vented before heat is applied. Do not treat an open-flame burn-out as a universal cleaning method. Identify what the container held and follow applicable hot-work controls. If its contents are unknown or you cannot make it safe, do not cut, weld, or heat it.
Plan and gather the parts
For a vertical charcoal smoker, the basic design needs a stable drum, fire basket, cooking grate and supports, adjustable lower air inlets, and a lid or cover with an exhaust path. Depending on the selected plan, it may also need an access door, thermometer openings, and hardware to secure the parts.

- A fire basket sized for the drum and positioned below the cooking grate.
- A food-contact-appropriate cooking grate and sturdy internal supports.
- Adjustable intake hardware and an exhaust arrangement that matches the chosen design.
- A chamber thermometer for cooker air and a separate food thermometer.
- A stable base or legs appropriate to the completed cooker.
Measure the drum’s inside diameter and usable height, along with its lid arrangement, before ordering the grate or a conversion kit. Drum dimensions and designs vary; a kit is not proof of universal fit. The UDS kit instructions are one example of an assembly approach, not a guarantee that its parts match every 55-gallon drum.
Build a vertical drum smoker
- Select a suitable drum. Verify its material, lining status, and prior use before planning the conversion.
- Choose one coherent plan. Decide where the basket, grates, intake openings, exhaust, lid, and any access door will go. Use the selected plan’s layout as a reference, then adapt it to measured dimensions rather than treating its measurements as universal.
- Mark the openings and supports. Transfer the plan to the actual drum. Check that the fire basket fits below the grate, that the grate supports are secure, and that the arrangement leaves the intended airflow path.
- Fabricate only after making the vessel safe. Apply the hot-work precautions above before cutting, grinding, or welding. Deburr cut edges and fit doors, intakes, supports, and exhaust parts according to the chosen design.
- Install the basket and cooking grate. Keep the food grate properly supported and made from material suitable for food contact. Check fit before final assembly.
- Fit the lid and thermometers. Provide the planned exhaust path and install a chamber thermometer where it can monitor cooker air. Keep an instant-read or leave-in thermometer available for food.
- Check stability and operation. Ensure the cooker stands securely and that the air inlets and exhaust are not blocked. Follow the operating directions for the design you built.
Use the cooker and monitor temperatures
USDA FSIS recommends keeping smoker or grill air between 225 and 300 °F while smoking. That is a cooker-air range, not the safe internal temperature for every food. Monitor the chamber with a smoker thermometer and check the food with a food thermometer; consult USDA FSIS guidance for safe handling and internal cooking temperatures: Smoking Meat and Poultry.
