Brick Layers: The Promise of Stronger 3D Prints—and Why We Cannot Have Nice Things

A conventional FDM print can look solid while remaining vulnerable along the planes between its layers. “Brick-layer” printing attempts to address that weakness by shifting or interlocking extrusion paths from one layer to the next, making cracks follow a less direct route through the part.

Published testing suggests the method can improve strength in some conditions. But it is not a universal cure for FDM anisotropy, it is not yet a standard checkbox in every major slicer, and patents associated with similar bead arrangements have created real uncertainty for software developers.

What brick-layer printing is trying to fix

FDM and FFF printers build parts from beads of softened plastic. Each layer is deposited on the previous one, and adjacent layers fuse through heat and pressure. That fusion can be strong, but it is not always equivalent to the strength of the material within a bead.

As a result, many FDM parts are anisotropic: they may be substantially stronger in the XY plane than perpendicular to the layer interfaces. Cooling, moisture, insufficient nozzle temperature, excessive speed, contamination, poor enclosure control, thin walls and unsuitable orientation can all reduce interlayer bonding.

Layer adhesion is not the only factor. Perimeter count, raster direction, infill, wall thickness, geometry and material selection may dominate a particular failure. Brick layering targets one specific problem: a stack of interfaces that allows a crack to travel along a comparatively predictable horizontal path.

CNC Kitchen’s testing and explanation describe the basic idea: instead of repeatedly placing beads in vertically aligned courses, successive bead groups are shifted or arranged so they overlap and interlock more like bricks in a wall.

How the “brick” pattern works

In an ordinary print, similar bead paths may line up from layer to layer. If bonding is weak, a crack can exploit that repeated boundary. A brick-layer pattern changes the toolpath or the effective vertical relationship between bead groups. The crack must then move around overlapping material rather than following one continuous interface.

The term is not a single standardized process. It can refer to several related approaches:

  • Horizontal offsetting: bead paths shift between layers so boundaries do not align.
  • Vertical bead-height staggering: selected beads are deposited at different effective heights.
  • Interlocking infill: alternating bead widths create spaces that are filled with strengthening infill, as described in a related Addman application.
  • Non-planar or variable-height printing: broader techniques that may alter layer geometry but do not necessarily create the same brick-like arrangement.

This is a toolpath strategy, not a new filament, adhesive or printer architecture. It also does not eliminate anisotropy. It changes where material is placed and how a failure may propagate.

What the published testing shows

CNC Kitchen reported destructive tests comparing conventionally sliced specimens with brick-layer specimens while attempting to keep sample mass equivalent:

Material Conventional average Brick-layer result Reported change
PLA 944 N 1,072 N Approximately 14% stronger
PETG Approximately 950 N Higher value Approximately 10% stronger

Some brick-layer samples also showed more complex fracture surfaces, while ordinary samples more often produced relatively flat breaks. That observation is consistent with a crack being forced through a less continuous path.

These numbers are useful evidence, not universal design values. They apply to the tested geometry, materials, printer, settings, specimen orientation and loading arrangement. They do not prove that every part will become 10–14% stronger, or that brick layers outperform higher temperatures, slower printing, larger nozzles, additional perimeters, annealing or fiber reinforcement.

The missing evidence is substantial: broader testing is needed across layer heights, nozzle sizes, wall thicknesses, print orientations, loading directions, fatigue, impact, creep, temperature and humidity exposure, as well as materials such as ABS, ASA, nylon, polycarbonate, TPU and composites.

How the technique was demonstrated

CNC Kitchen demonstrated a historical implementation using Simplify3D’s multi-process workflow. The process used separate settings for relevant perimeter and internal regions. Selected processes used an initial-layer-height relationship of approximately 150% rather than 100%, creating an offset between bead groups across subsequent layers.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

In simplified terms, the workflow was:

  1. Define multiple processes for the same model.
  2. Assign the processes to different perimeter or internal regions.
  3. Use conventional process relationships for some regions.
  4. Apply the altered initial-layer-height relationship to selected regions.
  5. Inspect the generated toolpath and compare the result with a conventionally sliced control.

This was a demonstration method, not a universally safe recipe. Current Simplify3D labels and behavior may differ from the historical setup, and the approach can produce invalid or undesirable paths.

Practical risks

  • Beads may collide or create local overextrusion.
  • Corners, holes and thin walls may develop gaps or dimensional errors.
  • Top surfaces and bottom skins may not close correctly.
  • Bridges and unsupported sections may become less reliable.
  • Variable layer heights, adaptive line widths, supports, tool changes and multi-material logic may break the assumptions behind the method.
  • Print time and slicing complexity may increase substantially.

Anyone experimenting should preview the complete toolpath, inspect the G-code, print a small coupon first and measure both strength and dimensional accuracy.

Why mainstream slicers have not simply added a checkbox

Technically, this is more difficult than changing an infill pattern. A slicer must deliberately alter relationships between paths across several layers while preserving model boundaries. It must decide how to treat walls, sharp corners, holes, bridges, thin features, top surfaces, supports and variable-width extrusion.

There are also trade-offs. A path arrangement that improves resistance to a horizontal crack may reduce surface quality, dimensional accuracy or print speed. The effect may be useful in a thick structural region but harmful around a small hole or a precision interface. Demonstrating the idea on a simple coupon is much easier than making it reliable for arbitrary models.

Legal risk adds another reason for caution. A developer may avoid shipping a feature that could attract a patent dispute, even before a court has ruled on validity or infringement. Open-source projects often have limited resources for defending such a claim.

The Addman patent controversy

The legal controversy concerns Addman patent filings including US11331848B2, “3D printing bead configuration”. Google Patents lists a priority date of November 26, 2019, a filing date of June 24, 2020, and displays the patent as active. Related filings describe bead arrangements intended to improve strength or shear performance.

US20240383194A1 describes alternating bead widths and the placement of strengthening infill into resulting gaps. Another related grant, US12017407B2, is titled “Interlocking infill for additive manufacturing products.”

Public discussion has pointed to apparent similarities between these claims and older FDM disclosures. Hackaday discusses a 1995 Stratasys patent with drawings that appear to show brick-like or offset arrangements and reports that the earlier patent expired in 2016. Geek Detour has also discussed prior-art arguments, community proposals and experimental implementations.

  • 【Spool Diameter】- Spool Diameter: 8.00", Spool Width: 2.50", Spool Hub Hole Diameter: 2.20". The size of the SUNLU filament spool is suitable for hanging on many 3D printers.

Those points document a genuine controversy, but they do not settle the legal questions. Similar drawings or technical concepts do not automatically establish that an issued patent is invalid, that a particular implementation infringes, or that every offset-layer method falls within the claims. Patent validity, claim construction, prosecution history, territorial scope and enforceability are separate issues.

It is therefore too broad to say that the Addman patent “covers brick layering” in every form, that it copied the Stratasys patent, or that the technique is either universally prohibited or automatically free to use. The practical reality is narrower: apparent prior art and public criticism can raise serious questions, while an issued patent can still create commercial risk until it is limited, invalidated, expires or is licensed.

Hackaday’s coverage frames the issue as one reason mainstream support has been slow, but its statements about invalidity and due diligence are commentary, not findings from a court or patent tribunal. This article is not legal advice.

Can you use brick layers today?

At the demonstration level, apparently yes. Users can experiment with multi-process slicer workflows, custom slicer modifications and post-processing scripts. CNC Kitchen showed one route through Simplify3D, while Geek Detour has discussed a “today instead of 2040” approach and published a BrickLayers repository reference.

That does not mean there is a polished, officially supported brick-layer feature in every major slicer. The available evidence does not establish universal native support in PrusaSlicer, OrcaSlicer, Bambu Studio, Cura or other mainstream packages. Community requests—such as the discussion around interlocking layers in Bambu’s ecosystem—are not the same as documented vendor support.

The distinction matters:

  1. Can a technically capable user generate an experimental toolpath? Yes, using suitable workflows or scripts.
  2. Is it a reliable checkbox for arbitrary models? Not established.
  3. Is a particular implementation legally safe in every country? No one can answer that without jurisdiction-specific patent analysis.

When the technique may be worth investigating

Brick layering is most interesting when the expected failure is across layer interfaces, the geometry has enough material for overlapping paths, and the user can validate the result. It may be worth a controlled experiment for a non-safety-critical part where Z-direction strength matters more than perfect surface finish or rapid production.

It is a poor first choice for thin walls, sharp corners, small precision holes, intricate mechanical interfaces or parts requiring predictable engineering properties. It should not be treated as sufficient validation for pressure vessels, lifting hardware, safety-critical components or structural parts without formal testing.

Often simpler ways to make an FDM part stronger

Before experimenting with unusual toolpaths, address the fundamentals:

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
  • Orient the part so its principal load runs through the XY plane where possible.
  • Dry moisture-sensitive filament and store it correctly.
  • Increase nozzle temperature within the material manufacturer’s processing range.
  • Reduce cooling when excessive cooling is harming layer bonding.
  • Slow the print or increase extrusion width.
  • Use a larger nozzle, thicker walls and more perimeters.
  • Redesign sharp stress concentrations and improve load paths.
  • Use an enclosure for materials that require stable ambient temperatures.
  • Choose a material with better interlayer performance.
  • Consider fiber-reinforced or continuous-fiber systems where appropriate.
  • Use another manufacturing process when the part is genuinely structural.

None of these is guaranteed to outperform brick layering in every situation. They are simply easier to control and often address the dominant failure mechanism more directly.

A sensible validation plan

For an engineering comparison, keep the following constant: filament brand and color, moisture condition, nozzle diameter, layer height, line width, temperatures, bed temperature, cooling, speed, specimen mass, geometry, orientation, loading rate and number of samples.

Test the conventional and brick-layer versions in the direction that matters for the real part. Record not only peak force but also failure location, deformation, dimensional accuracy and repeatability. A single attractive fracture photograph or one strong specimen is not a design allowables table.

What would make brick layering practical at scale?

Mainstream adoption would require more than a toggle. A mature implementation would need automatic handling of corners, holes, thin features, bridges, skins, supports and adaptive toolpaths; material-specific profiles; clear warnings; repeatable benchmark data; and a clear legal or licensing position.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Until then, brick layering remains technically real but operationally awkward: promising enough to test, too geometry-dependent to generalize casually, and legally complicated enough that commercial slicer developers may prefer to wait.

Conclusion

Brick-layer FDM printing is not internet mythology. It is a real path-planning concept aimed at one of FDM’s familiar weaknesses: failure along aligned interfaces between layers. CNC Kitchen’s published tests reported approximately 14% higher average failure load for PLA and approximately 10% for PETG under the tested conditions.

But the evidence is narrow, the method can create new toolpath and accuracy problems, and the Addman patent controversy remains legally unresolved. The most accurate conclusion is not that patents “killed” a universally proven breakthrough. It is that a modest change in bead arrangement may produce meaningful gains in selected parts, while limited testing, difficult automation and patent uncertainty have kept it from becoming an ordinary slicer feature.
