First, identify where the dent is
Look at the door and its frame, the outer cabinet, and the cooking cavity separately. A dent limited to the outer cabinet is not specifically declared unsafe by the cited guidance, but there is no universal safe-depth threshold for cabinet deformation. If the case is separated or opened, the dent is deep, or you cannot tell whether internal parts were affected, ask the manufacturer for model-specific advice.

When to stop using it immediately

- The oven runs while the door is open. The FDA says its safety features should prevent this; discontinue use if it happens.
- Sparking continues, or you see smoke or visible damage. Turn the oven off and arrange an assessment.
What to do if the microwave sparks
Turn it off immediately. The USDA Food Safety and Inspection Service notes that arcing can come from metal or certain foods; prolonged arcing can damage the oven or utensil. The USDA says arcing caught at once should not damage the oven, but that does not make it safe to keep using a visibly damaged microwave or one that continues to spark. Have persistent arcing or visible damage assessed by the manufacturer or a qualified service provider.
Why door damage needs professional attention
The FDA says there is little cause for concern about excess microwave leakage unless the door hinges, latch or seals are damaged, while also advising consumers not to operate an oven with a bent, warped or otherwise damaged door. That guidance is not a home leakage test. Do not try to judge leakage yourself or use a dent as proof that the oven is safe.

GE Appliances says a door adjustment or repair must be followed by a leak test to confirm fit, operation and alignment, and that a qualified technician must perform the test. Do not open the casing or attempt a DIY repair: the U.S. Consumer Product Safety Commission warns that DIY microwave repairs can pose an electrocution hazard.
Repair or replace?
There is no universal repair-cost cutoff in the cited guidance. First ask the manufacturer or a qualified service provider whether the specific damage is repairable and whether the unit can be checked safely afterward. Consider replacement if the professional assessment says it should not be used or repair is not viable; a shallow outer-cabinet dent alone is not a reason established by these sources to discard it.
