Inside the Secret World of Electrical Crimping

Electrical crimping depends on matching the terminal, conductor, tool and die. Learn how crimper families differ, what to check before use, and how key standards apply.

A reliable crimp is not simply a wire squeezed hard into a metal fitting. It is a controlled mechanical termination in which a correctly matched tool and die deform a specific terminal around a specified conductor. The terminal, wire, crimp profile and tooling must work together; a tool intended for one contact family is not automatically suitable for another.

What happens inside a crimp?

A crimp joins a conductor to a terminal by compressing the terminal around the conductor. The deformation is intended to create a stable electrical and mechanical connection. The required shape and compression depend on the terminal design and the conductor it is made for; there is no single crimp geometry that suits every connector.

That is why force alone is a poor guide to quality. A powerful or tightly closed tool cannot compensate for a mismatched terminal, wire size or die. For wire-end ferrules, Weidmüller’s crimping guidance emphasizes coordinating the ferrule, conductor and tool, and references DIN EN 60352-2. Exact compatibility should be confirmed against the terminal and tool manufacturers’ documentation.

Crimpers serve different connector families

“Crimper” describes a broad category, not one universal hand tool. Manufacturers list distinct tools for different contacts and applications, with varying supported conductor ranges and crimp forms.

These categories are not interchangeable. A ferrule tool should not be assumed to crimp coaxial connectors, modular plugs, large lugs or every insulated terminal. Weidmüller catalogs separate tool families across these applications, and Phoenix Contact’s CRIMPFOX range includes tools for ferrules, cable lugs and coaxial connectors.

A product range is not a universal specification

Phoenix Contact lists one self-adjusting ferrule tool for conductor cross-sections from 0.14 to 10 mm², including twin ferrules up to 2 × 4 mm². Those figures apply to that listed tool, not to crimpers generally. Check the exact model’s documentation before applying a range to a different terminal or conductor.

How to choose the right tool

Start with the terminal and wire, not with the tool’s advertised force or a broad label such as “electrical crimper.” Manufacturer fit statements are product-specific, so compatibility should be checked for the exact components being joined.

  1. Identify the terminal family. Establish whether the job uses a ferrule, insulated or uninsulated terminal, cable lug, coaxial connector, modular plug or another contact.
  2. Confirm the conductor. Check the wire material and size against the terminal’s documentation and the tool’s stated capacity. Do not infer compatibility from a similar-looking connection.
  3. Match the die and profile. Use the die or crimp profile specified for that terminal. A die that closes around the connector is not necessarily the correct one.
  4. Choose a suitable operating method. Manual hand tools can suit prototype or repair work; interchangeable dies can cover different specified contacts. Powered or hydraulic systems are available for other tasks. TE Connectivity describes these options in its application tooling resources, but the appropriate choice depends on the terminal, task and intended use.
  5. Check instructions and inspection requirements. Follow the terminal manufacturer’s controlled instructions for tooling and setup. For production work, establish what inspection and validation the applicable specification requires before approving the process.

What crimping standards do—and do not—tell you

Standards apply within defined scopes. The references below address different contexts and should not be treated as interchangeable or as blanket approval for every crimping job.

The SAE listing identifies USCAR-21 revision 4 as January 2020 and AS22520/17A as stabilized in November 2021. Those dates identify the editions or status stated on the cited listings; verify current editions and applicable requirements before making technical or compliance decisions.

Who validates a production crimp?

For USCAR-21, the SAE listing assigns primary responsibility for testing and selecting crimp tooling and supplying crimp information to the terminal supplier. The wiring-harness supplier is responsible for validating production crimps. The specification also describes environmental exposures, including thermal shock and temperature-humidity cycling. These responsibilities and checks belong to that specification’s scope; they should not be generalized to every crimping standard or application.

Production validation is not the same as choosing a tool that appears to fit. The applicable specification and controlled connector instructions determine what testing, inspection and records are needed. For safety-critical work, follow the governing requirements for the actual system rather than relying on a generic crimping guide.

Color coding can help—but only within its system

ABB’s Blackburn and Color-Keyed connector material describes color-coded bands and die indexes as aids to matching connectors with tooling and confirming installation. That is a feature of the particular product system, not universal crimp color coding. Follow the markings and instructions for the connector family in use; do not transfer a color or index assumption to another manufacturer’s products.

Before making the connection

  • Identify the exact terminal or contact family.
  • Confirm the conductor material and size are permitted for that terminal.
  • Verify the tool and die against the terminal documentation.
  • Use the documented setup and operating method for the application.
  • Determine which inspection or validation requirements apply, especially for production or safety-critical work.
