3D printing and metal casting work especially well together when a printer makes a sacrificial pattern: a physical model used to shape the mold, then removed before the metal is poured. Investment casting—also known as lost-wax casting—is the clearest example. It lets a designer revise a pattern without first making dedicated metal pattern tooling, but the printer material, mold, burnout process, alloy, and foundry equipment must be compatible.
How 3D printing fits into metal casting
In investment casting, the printed pattern is not the finished metal part. It is attached to a sprue system and embedded in refractory investment. During burnout, the pattern is removed, leaving a cavity that molten metal fills. After cooling, the investment is broken away and the casting is separated and finished.
This route is useful when a part has intricate geometry or when a design is being revised in low volumes: a printed pattern can avoid machining dedicated pattern tooling for each iteration. Manufacturers describe faster turnaround and greater design freedom, but those benefits are not guaranteed for every job. Formlabs reports that several foundries incorporated its latticed Clear Cast Resin patterns into their workflows with only minor changes; that is a vendor case-study result, not an independent comparison or a universal promise. Choose the pattern route before choosing a printer material
Two different casting approaches are often grouped under “3D-printed casting patterns.” In investment casting, a compatible wax, resin, or castable plastic pattern is sacrificial and removed during burnout. In sand casting, a printed pattern may instead be a reusable model used to form the sand mold. Those approaches have different material and process requirements.

For its own printer and casting workflows, Formlabs recommends Castable Wax Resin for smaller parts or wire filigree, True Cast Resin for medium-to-heavy jewelry or small engineering parts, and Clear Cast Resin for larger investment castings. These are vendor product recommendations, not general rankings across all printers and foundries. Formlabs’ casting guide describes the distinctions. 3D Systems also describes 100% wax and castable-plastic investment patterns, as well as separate reusable pattern materials for sand casting: 3D Patterns for Investment Casting. Stratasys describes Somos WaterShed AF as an antimony-free SLA material designed to produce little ash for investment-casting patterns; it is an industrial material, not a generic substitute for hobby filament: Stratasys’ Somos WaterShed AF page.

Prepare the pattern and mold as a matched workflow
Pattern design affects both printing and casting. Formlabs’ industrial guidance describes adding drain and vent holes to hollow patterns to address trapped resin and print failures. The appropriate geometry depends on the specific pattern and process; those are manufacturer recommendations for its documented workflow, not universal dimensions.
- Print and post-process: Wash and dry the pattern thoroughly before attaching sprues. Residue or trapped liquid can affect later steps. Follow the material maker’s preparation instructions.
- Attach sprues and gates: Connect the pattern to a wax sprue tree or add designed feed sprues. Placement depends on the part’s geometry and how metal must reach its sections.
- Space patterns appropriately: Formlabs recommends leaving more investment between printed patterns than between wax patterns in its workflow, to accommodate thermal expansion and help protect the shell.
- Invest the assembly: Mix and pour refractory investment according to its manufacturer’s directions, avoiding bubbles, then allow the mold to harden and dry. Investment choice depends on the pattern resin, part size, mold strength, and metal requirements.
- Burn out the pattern: Use burnout instructions compatible with the particular pattern and investment. Provide appropriate furnace airflow and ventilation, then inspect the shell and clear remaining ash before casting.
- Cast and finish: The foundry casts the metal, allows it to cool, removes the investment, separates parts from the sprue tree, and finishes the metal. Formlabs notes that vacuum or centrifugal casting can help fill thin details in its jewelry workflow.
Formlabs provides separate material and casting guidance, including its instructions for investment casting with 3D-printed patterns and its industrial pattern workflow. Follow the applicable manufacturers’ procedures rather than transplanting a burnout schedule from another resin or investment.

Where defects can arise—and what they mean
Problems can originate at several stages. A successful print does not guarantee a sound mold or complete metal fill.
- Cracked or weak investment: Pattern expansion, insufficient spacing, or an unsuitable burnout ramp can stress the shell. Formlabs’ troubleshooting guidance discusses wider spacing and slower burnout ramps for its process. Formlabs’ investment-casting troubleshooting guide links investment damage to casting defects.
- Pitted surfaces or lost detail: Residual ash after incomplete burnout can mar the casting. Formlabs’ guide discusses extending the peak-temperature time or increasing oven airflow within the applicable process; changes should be checked against the resin and investment instructions.
- Partially filled thin sections: Metal can freeze before reaching a thin area. The cited guide discusses additional sprues or casting-temperature adjustments for its workflow, but these are decisions to make with the foundry rather than universal settings.
- Trapped pattern material or liquid: Hollow geometry without suitable drainage or venting can cause print or burnout problems. Design openings for the specific geometry and process.
Burnout involves furnace heat and vapors from the pattern material. The cited jewelry guidance calls for a well-ventilated furnace, and the industrial guide describes airflow during burnout. This is a foundry process, not a casual indoor melting-and-pouring project. The resin, investment, furnace, and metal workflow must be treated as a compatible system. When to involve a foundry
A foundry or casting specialist is a sensible option if you do not have compatible burnout and casting equipment, if the part’s alloy or geometry demands process expertise, or if a failed shell would be costly. Bring the part model, intended quantity, material and printer details, and any requirements for finish or dimensional accuracy. Ask the foundry which pattern materials, investment, and burnout procedure it accepts before printing; this can prevent producing a pattern that cannot be used in its workflow.
