Extra thickness, mass, or binder can add cost and environmental burden without improving strength, stiffness, durability, or another target—and in some systems it can make the result worse. The right amount depends on the material’s job, its placement and geometry, and the constraints of the whole project.
Why more material does not always make something perform better
Material is not performance by itself. A structure responds to how its material is arranged and to the loads and conditions it faces. Adding material in a useful location can improve a specific outcome; adding it elsewhere may do little, or may create drawbacks such as unnecessary weight or manufacturing difficulty.

A design may need more material in a particular place to carry a load, resist damage, or deliver another specified function. The engineering question is whether the additional material produces a worthwhile improvement under the relevant constraints.

What does “better performance” mean?
Before comparing designs, define the outcome. A design that is best for one measure may not be best for another. Strength, stiffness, weight, energy absorption, durability, manufacturing feasibility, repairability, and environmental impact can lead to different choices.
- Strength and stiffness: Can the component carry the required load or limit deformation?
- Weight: Does lower mass matter for installation, transport, supporting structures, or operation?
- Energy absorption: For a structure intended to absorb impacts or other loads, evaluate the relevant energy and load-history measures rather than mass alone.
- Durability and service life: Will the design remain useful under expected exposure and allow practical maintenance or repair?
- Manufacturing and lifecycle: Can it be made reliably, and can it be reused or adapted later?
Material-efficiency research frames the goal as providing material services with less material production, not simply minimizing the material in one component. It also notes that lightweight designs can make reuse or extended service harder when components are not standardized or adaptable. When extra material helps, has diminishing returns, or hurts
It helps when it serves a defined function
Adding material can be justified when it is placed where it contributes to a required load-bearing or functional outcome. A useful comparison asks not only how much material is present, but where it is placed, how the geometry behaves under the relevant load, and what minimum practical dimensions manufacturing requires.
It can bring diminishing returns
A 2025 hemp-panel study found an optimum face-layer share of about 37–41% in the tested panel system, with diminishing returns beyond that range. It can reduce the measured result
A 2025 soil-stabilization study reported that raising total binder content from 15% to 25% reduced measured strength by 13.5 kPa in its tested formulation and conditions. The result shows why dose-response behavior should be measured rather than assumed to be linear; it does not establish a general binder rule for other soils or mixes. A lighter or more efficient component does not automatically mean that a product system or the wider economy uses less material overall. In a 2017 account of research by Magee and Devezas, MIT News reported that the researchers’ initial dataset covered 57 goods and services and showed no observed aggregate dematerialization in those cases, despite technological improvement in almost all of them. The article reported a 345% increase in world silicon consumption over the four decades discussed. The same MIT account describes follow-up work that identified six later cases of absolute material-use decline, mostly involving toxic chemicals whose declines were attributed to government intervention. It also discusses wool substitution. That follow-up is distinct from the initial 57-case dataset; neither result supports a blanket claim that efficiency always increases—or always decreases—total material use.

How to decide how much material is enough
- State the application and service required. Specify what the component must do, the loads or conditions it must face, and the expected service life.
- Choose the performance measure. Set the required strength, stiffness, weight, energy absorption, durability, or other outcome before comparing alternatives.
- Compare material placement and geometry, not just quantity. Check whether added material is positioned where it contributes under the relevant load, and account for minimum practical dimensions.
- Include buildability and upkeep. Assess manufacturing constraints, cost, durability, repair, and whether a lighter or more specialized design could be harder to adapt or reuse.
- Set the system boundary. Decide whether the comparison concerns a component, a whole product, or material use across a broader system; component savings alone do not settle the wider question.
- Test the tradeoffs against the same objective. Compare each option on the chosen metric and constraints. Where the outcome depends on a formulation or load condition, use evidence from that relevant system rather than extrapolating from an unrelated example.
