cold-formed steel

What Are the Tradeoffs of Using Alternate Steel Forms in Data Centers?

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

There is no universally best steel form for a data center. Cold-formed steel (CFS), hot-rolled structural framing, steel joists, pre-engineered metal buildings and modular systems solve different combinations of span, load, connection, handling and future-change problems. Select the complete structural and installation system for the actual building—not a steel label—after checking the locally adopted code and project-specific engineering.

What “alternate steel forms” means in a data center

The phrase covers several systems that are not interchangeable members of one product family. CFS is made by rolling relatively thin sheet into studs, tracks, joists or other shapes. Structural steel generally means heavier hot-rolled or fabricated members such as wide-flange beams, columns and tubes. Steel joists are open-web roof or floor members. A pre-engineered metal building (PEMB) is a coordinated building package, usually with tapered or built-up primary frames and secondary members. A modular data center is a delivery and installation approach that may use any of those structural forms.

Each option changes more than member weight. It affects where columns and braces can be placed, how equipment loads reach foundations, how services are hung, what can be fabricated off site, how long pieces can be handled, and how easily the building can be altered later. A comparison that considers only the price per ton or the nominal strength of a member can therefore select the wrong system.

Where cold-formed steel fits—and where it becomes demanding

The American Welding and Construction Institute (AWCI) describes CFS in data-center work as both structural framing and architectural support. Applications can include exterior walls on precast or tilt-up buildings, curtain-wall support, penthouses, stairways, expansion joints, interior partitions, air plenums, common supply headers and structural ceilings. Those uses range from lightly loaded partitions to systems that carry substantial suspended infrastructure.

Ordinary partitions versus engineered framing

A conventional interior partition is not automatically suitable for a data-center plenum or equipment-support condition. Pressure from air systems, doors and penetrations can impose lateral loads. A ceiling may need to carry electrical equipment, cable trays, lights or hot-aisle-containment components rather than merely finish materials. Once those demands enter the design, member thickness, bracing, tracks, anchors and connections must be checked as a structural system.

Long spans and tall walls

AWCI reports that, in the high floor-to-floor applications discussed in its 2026 article, spans exceeding approximately 15 to 20 feet can require heavier-than-typical CFS or exterior kickers. This is practitioner guidance for the described projects, not a universal code limit. Tall walls also accumulate deflection and stability demands. A continuous multi-floor framing arrangement can reduce deflection and may permit lighter members in some designs, but it can produce stud lengths that are impractical to transport, stage or erect.

Pressure and service loads

The same AWCI discussion describes plenum pressure up to 20 pounds per square foot (PSF) in particular applications and common supply headers with multiple load cases. These figures are examples of conditions an engineer may need to evaluate, not code-minimum values for every data center. The pressure direction, duration, openings, diaphragm behavior and load path all matter. Suspended services can add concentrated loads, torsion and eccentricity that a simple partition calculation does not capture.

Approach Typical advantage Typical constraint or risk Evidence qualification
Cold-formed steel framing Flexible for partitions, plenums, tall-wall assemblies, architectural support and some structural ceilings; many pieces can be cut and assembled as repeatable light framing. Long spans, tall walls, pressure, concentrated hanging loads and connection limits can require heavier sections, kickers or additional bracing. Very long studs can be difficult to handle. AWCI describes these applications and constraints; the reported 15–20-foot span observation and up-to-20-PSF pressure are project-context examples, not universal requirements.
Hot-rolled or fabricated structural steel Efficient for major beams, columns, transfer members and long-span frames where larger loads or fewer columns govern. Heavier pieces, larger lifting equipment, more substantial connections and potentially greater coordination at embeds, slabs and fire protection. Project-specific engineering is required; no neutral cost, schedule or lifecycle winner was established.
Open-web steel joists Nucor presents joists as potentially lighter to handle and quick to install, with off-site fabrication helping delivery. Significant data-center roof loads can make joists less typical; concentrated equipment, penetrations, uplift and connection detailing may control. Handling and speed statements are supplier claims from Nucor’s July 13, 2026 article, not an independent comparative study.
Pre-engineered metal building Nucor describes clear spans, modular customization, off-site manufacturing and provision for future additions. Equipment loads, insulation, fire resistance, vibration, architectural requirements and interfaces with concrete or precast construction may require substantial customization. Clear-span and adaptability benefits are attributed to Nucor; equivalent cost, carbon, schedule and performance data were not established.
Modular data-center delivery Repeatable factory or yard assembly can shift work away from the site and support phased deployment. Transport limits, module joints, lifting, foundation tolerances and inter-module connections can govern; the module still needs a suitable steel frame. IEEE P3710 addresses electrical installation guidance for North American modular data-center designs, not a structural-steel design method.

Connections and supports can govern the choice

Member capacity is only one part of the load path. A CFS ceiling, joist or beam can be adequate while its track, screw pattern, weld, anchor, embed, strut or supporting slab is not. AWCI emphasizes early coordination with structural and precast engineers for existing buildings, precast tees, beam spacing, embed locations and anchor selection.

Structural ceilings are not ordinary suspended ceilings

A structural ceiling supports services below it and must be designed for those loads, the ceiling grid itself, lateral restraint, access or walkability requirements, and any specified pressure. Proprietary ceiling systems and strut-grid systems may each have published capacities, but the system rating does not automatically equal the capacity of every strut, connector or building attachment.

Andrew W. Newland, PE, principal at ADTEK Engineers, made the point in AWCI’s December 11, 2025 article: “Not all struts are equal.” In context, he was cautioning against substituting strut products without checking the complete strut-grid design. Substitution can change section properties, hole geometry, fastener behavior and allowable loads.

Common support questions to resolve early

  • Where does each reaction enter the building: slab, beam, precast tee, wall, roof deck or a dedicated frame?
  • Are embeds located where the selected grid or beam requires them, and are they designed for the combined vertical, lateral and torsional forces?
  • Can anchors be installed without damaging reinforcement, waterproofing, fireproofing or operating equipment?
  • Do deflection limits protect doors, partitions, cable trays, piping, containment panels and sensitive equipment?
  • Does the connection permit the movement expected from thermal effects, seismic drift, vibration or differential settlement?

Compare the systems on the decisions that actually affect a data center

Clear span and column layout

Rack rows, cooling paths, electrical rooms and maintenance routes can make column locations more restrictive than in a conventional warehouse. A clear-span frame may preserve layout flexibility, but it can shift demand into larger rafters, deeper joists, heavier connections and foundations. If CFS is asked to span farther than its economical range, the design may add kickers or intermediate supports, reducing the open area it was intended to preserve.

Loads, deflection and vibration

List every load case rather than using a generic roof or partition load. Include dead load, roof live load, snow or rain where applicable, wind and seismic effects, plenum pressure, suspended electrical and mechanical services, cable trays, containment, access loads, guardrails, maintenance loads and future equipment allowances. Check both strength and serviceability. A member that meets an ultimate-strength check can still deflect enough to damage finishes, misalign doors or overload connections.

Fabrication, erection and field handling

Light members can reduce lifting demands, but piece count and temporary bracing may increase. Conversely, a heavier frame may reduce the number of pieces while requiring larger cranes, stronger staging areas and tighter delivery planning. AWCI notes that continuous multi-floor CFS can create unmanageable stud lengths. Nucor’s joist and off-site-fabrication advantages are supplier assertions that should be tested against the project’s actual access, crane plan and inspection requirements.

Schedule and supply

Ask fabricators for realistic lead times, shop-drawing duration, connection-design responsibility, galvanizing or coating capacity, delivery sequence and replacement-part availability. A nominally fast system can lose its advantage if specialty sections, embeds or proprietary connectors are late. No neutral dataset in the available material establishes that one steel form is universally faster or cheaper.

Future changes

Data-center layouts evolve as rack densities, cooling systems and electrical distribution change. Reserve capacity where a later tray, busway, containment wall or equipment skid may be added. Nucor describes PEMB products as adaptable and capable of accommodating planned additions; treat that as a manufacturer position and verify the actual reserve capacity, connection locations and foundation design.

A practical selection process

  1. Map the geometry. Record clear spans, bay spacing, floor-to-floor heights, roof slopes, module dimensions, column restrictions and areas requiring unobstructed access.
  2. Build a complete load schedule. Separate permanent, temporary, operational and future loads. Identify pressure zones and every suspended service, including concentrated and eccentric loads.
  3. Draw the load path. Trace loads from equipment or ceiling members through connections, anchors, embeds, slabs, beams, walls and foundations. Flag any interface that has not yet been designed.
  4. Screen feasible systems. Use CFS for roles it can meet economically, structural steel for major transfer or long-span demands, joists where their load and connection limits fit, and PEMB or modular solutions where their delivery model matches the site.
  5. Check serviceability. Set deflection, drift, vibration and movement criteria before comparing member sizes. Coordinate these limits with doors, partitions, containment, piping and equipment tolerances.
  6. Test constructability. Review piece lengths, weight, lifting points, temporary bracing, staging, access, inspection and fire-protection sequence. Confirm that long CFS studs or large steel assemblies can physically reach their final locations.
  7. Verify supply and substitutions. Identify approved manufacturers, equivalent sections, connector availability and review procedures. Do not substitute a strut, stud, joist or connection solely because its nominal dimensions look similar.
  8. Price the complete system. Include fabrication, transport, cranes, embeds, anchors, fire protection, field labor, temporary works, inspection, schedule risk and future provisions. A material-only quotation is not an equivalent comparison.
  9. Document the adopted design. State the selected system, design loads, deflection criteria, connection responsibilities, tolerances, corrosion protection, fire rating and change-control process on the contract documents.

Codes and standards: use each document for its actual scope

The 2024 International Building Code (IBC), Chapter 22, points relevant cold-formed steel light-frame systems to AISI S240 and other applicable provisions. The jurisdiction must be checked for its adopted edition, amendments and applicability to the specific framing arrangement. A reference to AISI S240 does not by itself design a long-span ceiling, a heavily loaded plenum or a proprietary connection.

ISO 17607-1:2023 concerns execution of structural steelwork. It addresses fabrication and erection execution requirements within its scope; it is not a universal design standard for every fabricated structure or every data-center component.

IEEE P3710 is shown as an active proposed project approved June 19, 2025. Its described scope is guidance for North American standards-based modular data-center designs covering power-distribution-only, IT-installation-infrastructure-only or combined configurations. It addresses electrical installation considerations and excludes IT components. It is not a published final standard and is not a structural-steel member specification.

Common failure modes and how to prevent them

Choosing by material label

Failure: “CFS is light” or “structural steel is stronger” becomes the entire selection rule. Prevention: compare the complete load path, deflection, connections, handling plan and future provisions.

Treating an application figure as a code limit

Failure: The AWCI examples of spans above 15–20 feet or pressure up to 20 PSF are copied into specifications as universal thresholds. Prevention: identify them as conditions reported for particular projects and have the engineer establish project-specific criteria.

Under-designing attachments

Failure: The ceiling member is checked, but the strut, anchor, embed or slab edge is assumed adequate. Prevention: design and inspect every connection and supporting element, including combined vertical, lateral and torsional effects.

Ignoring installation limits

Failure: A continuous framing concept reduces calculated deflection but creates pieces too long for transport or erection. Prevention: perform a lift, access and temporary-bracing review before finalizing member lengths.

Assuming modular guidance covers structure

Failure: IEEE P3710 is treated as approval of a structural frame. Prevention: use it only within its proposed electrical-installation scope and design the steel under the governing building and structural requirements.

What the available evidence can—and cannot—prove

AWCI reports that 54 new data centers were planned in Virginia alone by the end of October 2025, attributing that figure to a Business Insider item. It is context about development activity, not a statistic about steel demand, cost or material selection. Similarly, the reported pressure and span figures illustrate engineering conditions but do not rank systems.

No neutral study in the available material compares equivalent data-center buildings for cost, carbon, schedule, durability or lifecycle performance across CFS, structural steel, joists, PEMBs and modular construction. Nucor’s handling, speed, clear-span and adaptability statements should therefore be used as hypotheses to test with project-specific bids and engineering—not as universal results.

Qualified conclusion

Use CFS where its section capacity, bracing, support and connection details suit the wall, plenum, partition or ceiling role. Move to heavier structural framing, joists, a PEMB solution or a modular package when span, load, height, delivery or future-expansion requirements justify it. The defensible choice is the system that carries the specified loads through verified connections, can be fabricated and erected safely on the actual site, complies with the locally adopted code, and preserves the required operational flexibility. Material names alone cannot establish that outcome.
