Perfecting 20-Minute PCBs With a Fiber Laser: What the Process Really Involves

A fiber laser can produce a usable single-sided PCB in minutes, but the “20-minute” claim describes a specific FR1 rapid-prototyping workflow—not a universal replacement for professional fabrication.

A fiber laser can turn a small PCB design into a usable single-sided prototype in minutes—but “20-minute PCB” is a rapid-prototyping workflow, not a universal fabrication benchmark. The reported process uses copper-clad FR1 phenolic board and a fiber laser for trace processing, drilling, outline cutting, solder-mask work, and optional legends and stencil-making. The fastest boards may take only a few minutes; a more complete, presentation-quality result can approach 20 minutes.

The method is most compelling for small, frequently changing, single-sided prototypes. It becomes substantially harder when a design needs two copper layers, reliable plated vias, fine-pitch geometry, controlled impedance, or repeatable production quality.

What “20 minutes” actually means

The timing associated with Stephen Hawes’ reported experiments is not an industry-standard cycle time. It depends on which operations are included and whether the board is being made for electrical testing or appearance.

Workflow Typical scope Practical interpretation
Minimal single-sided prototype Pattern processing, copper removal or cleaning, drilling, outline work, inspection and testing The category most likely to approach a few minutes in the reported work
Functional board with solder mask The minimal process plus mask application, laser exposure or removal and curing More useful for assembly, but slower and more sensitive to contamination
Showcase or “complete” board Solder mask, legends, multiple passes, outline cutting, stencil-making, alignment and cleanup The kind of multi-stage workflow that can approach the 20-minute figure

Whether a claimed time is meaningful depends on what the timer includes: Gerber preparation, fixture setup, focusing, copper processing, etching or cleaning, drilling, outline cutting, solder-mask curing, legends, stencil work, inspection, and rework. The available report does not establish a repeatable benchmark with a fixed starting and stopping point, so the result should be treated as a demonstrated workflow rather than a guaranteed throughput figure.

That distinction matters commercially. A board-house quote may have a longer calendar lead time but require almost no operator attention. A laser prototype may be ready the same afternoon, yet still consume setup time, consumables, fixture design, cleanup and engineering labor.

What the laser does in the reported process

The project described by Hackaday uses a fiber laser rather than a typical blue diode engraver or CO2 laser. A galvanometer scanner can move a focused beam rapidly over a relatively small work area, which helps explain the short processing times.

Depending on the selected workflow, the laser can be used to:

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
  • Define or selectively process the copper pattern.
  • Assist with removing unwanted copper after a masking or etching step.
  • Drill component and mounting holes.
  • Cut the board outline.
  • Expose or remove portions of UV-curable solder mask.
  • Process legends or silkscreen.
  • Make openings in thin sheet material for a solder-paste stencil.

These are separate operations, not evidence that every fiber laser can produce a finished PCB in one pass. Wavelength, pulse characteristics, spot size, optics, focus, scan speed, frequency, copper thickness, coating and workholding all affect the result. “20 W” alone is not a PCB process specification.

Why FR1 is central to the method

The reported process uses copper-clad FR1, a paper-based phenolic laminate. That is important because many readers will instinctively reach for FR4, the common glass-fiber-and-epoxy PCB substrate. FR4 is not a drop-in substitute.

The project coverage specifically recommends FR1 over FR4 and warns that laser processing FR4’s epoxy may produce hazardous fumes. Fiberglass and epoxy also change how the board behaves under heat and during cutting. A material that is mechanically familiar is not automatically suitable to vaporize or ablate with a laser.

Before processing any laminate, confirm its composition, coatings, adhesives and contamination status. Follow the laser manufacturer’s approved-material guidance and provide suitable exhaust and filtration. Do not treat the FR1 recommendation as a blanket safety approval for every phenolic board or every machine.

A practical single-sided workflow

1. Prepare the design files

Export the required copper, drill, outline and optional mask or legend artwork from the PCB-design package. Keep the first trial simple: a small single-sided board with generous clearances and test pads. Do not begin with a dense production-style design whose failure would be difficult to diagnose.

2. Prepare and fixture the FR1

Clean the copper surface and hold the board flat on a stable carrier. The carrier should provide a repeatable datum and prevent movement during scanning, drilling or tool changes. Small galvo work areas may also limit board size or require repositioning, which can undermine the speed advantage.

3. Focus and run a test coupon

Do not assume that a machine’s metal-marking settings transfer directly to copper-clad laminate. Use a sacrificial coupon to evaluate trace width, spacing, copper removal, substrate damage, residue and edge quality. Establish design rules from the coupon rather than from the nominal laser spot size.

The dossier does not provide universal power, speed, frequency or pass settings, and those values should not be copied between machines without validation.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

4. Process the copper pattern

The laser selectively defines the areas that will remain conductive or the areas that will be removed, depending on the chosen masking and etching sequence. Inspect carefully for incomplete copper removal, shorts, overburning and loss of narrow traces from heat or etch undercut.

5. Clean or etch as required

The laser does not eliminate every chemical or cleaning step. The reported workflow may use selective laser processing followed by etching or cleaning to remove unwanted copper. Chemical handling, ventilation and waste management remain part of the process when chemicals are involved.

6. Drill and cut the board

The demonstrated setup reportedly drills holes and cuts the outline. Check hole diameter, burrs, edge quality and registration before fitting components. Through-hole pads carrying mechanical stress may need reinforcement, especially when the board does not have plated holes.

7. Add solder mask only if it helps

UV-curable solder mask can improve handling and soldering, but it introduces application, exposure, curing and cleaning steps. A bare prototype may be the better choice when the objective is simply to verify a circuit.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

8. Inspect and electrically test

Use visual inspection plus continuity and isolation tests before assembly. Confirm that intended nets connect, unintended neighboring pads do not, drilled holes are clear and the board outline has not damaged copper. A good-looking surface is not evidence of electrical reliability.

The full cosmetic workflow

A presentation-quality board can add several optional stages:

  1. Apply a UV-curable solder mask.
  2. Use the laser to selectively expose or remove mask areas.
  3. Cure the mask.
  4. Apply UV-curable ink for legends or silkscreen.
  5. Process the legend artwork with another laser pass.
  6. Drill holes and cut the final outline.
  7. Make a solder-paste stencil from thin sheet material if surface-mount assembly requires it.

These additions improve appearance and can make assembly easier, but they do not necessarily improve the circuit. Every extra layer increases handling, registration, cleaning and failure opportunities. For a same-day electrical prototype, omit cosmetic steps that do not answer the engineering question.

Realistic resolution and design rules

The reported work achieved line definition down to approximately 200 microns, or slightly below 0.008 inch, with the experimenter suggesting that finer results might be possible. This is a demonstration result, not a guaranteed design rule for another machine or material.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Finished trace-and-space capability depends on more than spot size:

  • Copper thickness affects the energy and number of passes required.
  • Etch undercut can reduce narrow traces beneath a mask.
  • Thermal damage can distort edges or leave residue.
  • Drilling and cutting can create burrs or mechanical damage.
  • Registration error may dominate on two-sided boards.
  • Small galvo work areas may require tiling or repositioning.

Build a test coupon containing several trace widths, spacings, pad sizes and hole diameters. Measure the finished board and use a conservative rule set until repeated coupons demonstrate otherwise.

Why two-sided boards are the boundary

Two-sided boards are not simply single-sided boards processed twice. The central problem is registration: the second copper pattern, drilled holes, mask and outline must all align with the first side.

A repeatable setup should use a rigid carrier, defined datums, fiducials, alignment holes and a fixture that survives board handling and tool changes. Carrier edges can provide useful references, but the jig must be validated on the actual machine. Heat, board movement, re-zeroing errors and repositioning can all shift the second side.

Vias are an additional limitation. Homemade rivets or a wire passed through a hole and soldered on both sides can connect layers for a prototype, but neither is automatically equivalent to a plated-through hole. They may be unsuitable for fine-pitch work, high mechanical stress, thermal cycling or production quantities.

For that reason, the method is strongest for single-sided boards and modest two-sided experiments where the designer can tolerate manual interconnects and verify every connection.

Safety is part of the equipment decision

This is not an ordinary desktop craft project. An exposed or open-frame fiber laser is a serious optical hazard, and the processed material can create smoke, particulates or hazardous fumes.

  • Prefer a properly enclosed system designed for the laser source and wavelength.
  • Never defeat door interlocks or operate with line-of-sight beam leakage.
  • Use laser-rated eye protection appropriate to the actual configuration; ordinary safety glasses are not a substitute.
  • Provide suitable exhaust and filtration, and verify that the system is appropriate for the material being processed.
  • Do not process unknown plastics, painted materials, adhesive-backed stock or laminates without a material-specific hazard assessment.
  • Keep a fire response plan and do not leave an active laser unattended.
  • Manage any etchants, cleaners and contaminated waste according to local requirements.

As one product-specific example, xTool states that opening the protective enclosure on its systems during normal operation triggers a laser stop through the interlock. That statement applies to the specified product and should not be generalized to every laser engraver.

Do not confuse laser types when choosing equipment

A compact engraver with an infrared or diode source is not automatically equivalent to the fiber-laser setup described here. The captured listing for the xTool F1 specifies a 10 W diode laser and a 2 W infrared laser—not a 20 W fiber laser. By contrast, the xTool F1 Ultra listing specifies a 20 W fiber laser alongside a 20 W diode laser.

Those product specifications identify the laser sources; they do not validate either machine as a turnkey PCB system. Work area, optics, enclosure, exhaust, software, workholding, registration and material compatibility still need to be assessed. A dedicated compact fiber marker, such as the class of machines described by OMTech, may be relevant to a buyer who also needs metal marking, but a metal-marking specification is not the same as a verified PCB workflow.

When laser prototyping makes sense

  • You already have access to a suitable, safely enclosed fiber laser.
  • The design changes frequently and same-day iteration has real value.
  • The board is small, single-sided and electrically uncomplicated.
  • You are working in a properly equipped makerspace or workshop.
  • You can accept manual vias, conservative design rules and prototype-level repeatability.
  • You have uses for the machine beyond occasional PCB fabrication.

When another method is better

Order from a PCB manufacturer when the design is stable, several boards are needed, reliable plated vias or multilayer construction matter, fine-pitch components are involved, controlled impedance is required, or solder-mask registration and repeatability are important. Professional fabrication is also usually the rational choice when the equipment, ventilation, fixtures and operator time cost more than the boards.

Use milling when mechanical isolation, drilling and outline routing are more important than rapid copper removal and a suitable mill is already available. Milling avoids laser-specific optical hazards but introduces dust, tool wear and difficult fiberglass machining when FR4 is used.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Use chemical etching when equipment cost is the primary constraint and you can safely manage chemicals, ventilation, cleanup and waste. It can be slower and more manual, but it does not require buying a fiber laser.

A practical decision guide

Situation Best starting point Reason
One-off, simple, single-sided prototype Makerspace access or an existing suitable fiber laser Fast iteration without purchasing a machine solely for PCBs
Frequent hardware iteration in a workshop Evaluate a properly enclosed fiber system The machine may justify itself through broader metal-marking and fabrication work
Two-sided prototype with many vias Prototype PCB service or board house Registration and interconnection quickly become the dominant problems
Stable design, fine pitch or multilayer board Professional PCB fabrication Better vias, repeatability, surface finish and process control
Occasional low-cost experimentation Chemical etching, milling or an outsourced board Buying and safely operating a fiber laser is difficult to justify

Bottom line

The most defensible interpretation of a “20-minute PCB” is a fast, local prototype—not a replacement for professional board fabrication. A fiber laser can make the single-sided workflow unusually quick, and the reported process demonstrates that traces, holes, outlines, solder mask, legends and stencils can be integrated into one workshop process. But the speed comes with material restrictions, safety obligations, registration challenges and prototype-level vias.

Try it when you need small, frequently changing, same-day single-sided boards and already have safe access to appropriate equipment. Use a makerspace before buying a machine. For stable, multilayer, fine-pitch, impedance-sensitive or via-heavy designs, ordering a professionally fabricated PCB remains the more reliable and usually more economical choice.
