Kaolinitic clay can be activated with a combination of intensive grinding and lower-temperature heating. A 2026 Communications Engineering study found that mechanical pre-activation disordering of kaolinite lowered its dehydroxylation temperature and enabled complete activation at 550 °C, compared with conventional clay calcination near 800 °C. The resulting material showed higher early-age and later-age reactivity and strength than conventionally calcined clay.
The route is promising for reducing fuel use and making clay activation more compatible with electrified heat or waste heat, but grinding energy, feedstock variability, rheology, process integration and industrial scale-up remain important engineering questions.

Kaolinitic clay contains kaolinite, an aluminosilicate mineral that can become a reactive pozzolan when its crystal structure is disrupted and hydroxyl groups are removed. Conventional production heats the clay to roughly 800 °C. That thermal treatment produces metakaolin, an established supplementary cementitious material (SCM), but the high-temperature step requires substantial thermal energy.
Mechano-thermal activation adds an intensive grinding stage before heating. Mechanochemical treatment creates structural disorder, increases the mineral’s chemical reactivity and makes dehydroxylation occur at a lower temperature. In the 2026 study by Lei Xu, Alastair T. M. Marsh, Mehnaz Dhar and Karen L. Scrivener, complete activation was achieved at 550 °C after mechanical pre-activation.

The result is still a thermally activated clay, but the thermal duty is shifted into a lower-temperature range. The authors describe the pathway as compatible with electrification and waste heat: “By shifting clay activation into a lower-temperature regime compatible with electrification and waste heat, the mechano–thermal pathway provides a scalable route toward electrification and decarbonization of the cement industry.”
How the process works
1. Characterise and prepare the clay
Feedstock mineralogy controls the outcome. Kaolinite content, the Si/Al ratio, associated minerals and particle characteristics affect activation and the performance of the resulting SCM. Before setting operating conditions, producers need representative sampling, moisture control and mineralogical testing rather than treating every clay deposit as interchangeable.

High-energy grinding partially destroys the ordered kaolinite structure. The 2019 review identifies filling ratio, grinding-media characteristics, milling velocity and grinding time as key controllable parameters. These variables determine how much disorder is introduced and how much electricity the grinding step consumes.
3. Heat the pre-activated material
The mechanically disordered clay is then heated to complete dehydroxylation and develop pozzolanic reactivity. The 2026 study reports complete activation at 550 °C for its mechano-thermally treated kaolinitic clay. This is substantially below the approximately 800 °C used for conventional thermal calcination, although the exact optimum will depend on the feedstock and process design.

4. Mill, classify and formulate the SCM
After activation, the material must be brought to a controlled particle-size distribution and blended into a cement system. The final performance depends on replacement level, curing conditions and formulation, not only on the activation temperature. Quality control should therefore cover fineness, mineralogy, reactivity and batch-to-batch consistency.
Mechano-thermal versus conventional calcined clay
| Route | Thermal condition | Reported performance or characteristic | Industrial position |
|---|---|---|---|
| Conventional thermal calcination | Near 800 °C | Established route for producing reactive metakaolin from kaolinitic clay | Mature industrial pathway |
| Mechano-thermal activation | Complete activation reported at 550 °C after mechanical pre-activation | Enhanced early-age and later-age reactivity and strength versus thermally calcined clay in the 2026 study | Developing; industrial validation is still needed |
| Mechanochemical activation without the reported thermal step | Thermal condition not established by the cited material | Grinding-induced structural disorder and increased chemical reactivity are established research mechanisms | Under development; performance and energy balance depend strongly on operating parameters |
Mechano-thermal treatment is therefore not automatically “better” for every plant. It offers a lower activation temperature and stronger performance in the reported study, but it adds high-energy milling and a new process-integration requirement. A fair comparison must include both the electricity used for grinding and the heat saved in calcination.
What the emissions modelling says
The 2026 study’s scenario modelling reports 22 kg CO2 per tonne of clay under current energy mixes. In the study’s low-carbon-electricity scenario, it reports more than 43 kg CO2 per tonne of clay. These are modelled study outputs, not a universal plant emission factor; actual results depend on the electricity source, kiln or heater, grinding circuit and transport.
For a fully electrified scenario, the paper reports mitigation of 18–21 kg CO2 per tonne of activated clay. It also estimates potential immediate full-scale mitigation of up to 28 Mt CO2 per year. Those figures describe scenario potential across the cement industry and should not be presented as guaranteed savings for an individual facility.

The principal carbon opportunity is the reduction in high-temperature fuel demand and the possibility of using electric heat or available waste heat. Grinding can reduce the benefit if the mill is inefficient or supplied with carbon-intensive electricity, so a project-level life-cycle assessment should measure thermal energy, electricity, materials handling and avoided clinker.
How activated clay is used in cement
Activated kaolinitic clay can replace part of ordinary Portland cement in blended cement and in limestone-calcined-clay cement (LC3) systems. The pozzolanic reaction consumes calcium hydroxide and contributes additional binding phases, allowing clinker reduction while maintaining required performance when the formulation is properly designed.

- kaolinite content and the presence of other minerals;
- Si/Al ratio and the chemistry of the associated clay fraction;
- particle size and surface area after grinding;
- clay replacement level;
- water demand, admixture compatibility and fresh-concrete rheology; and
- curing temperature, moisture and age at testing.
The 2026 study reports improved early-age and later-age reactivity and strength relative to thermally calcined clay under its test conditions. That result should guide mix development, not replace project-specific testing. Higher fineness or surface area may increase water demand and alter workability even when strength improves.
Equipment a producer would need
Mechanical activation equipment
Mechanochemical treatment requires an intensive mill capable of delivering controlled energy to the clay. The literature discusses grinding-media systems and their operating variables; an ACI-indexed 2026 symposium abstract specifically reports industrial high-energy dry grinding in an agitated bead mill with increased pozzolanic reactivity. This is evidence that the concept is moving beyond purely laboratory work, not proof that one mill configuration fits every feedstock.

Thermal activation equipment
Conventional clay plants use technologies including rotary kilns, flash calciners and muffle furnaces. A mechano-thermal line could adapt one of these heating approaches to the lower-temperature material, provided residence time, heat transfer, atmosphere and solids handling are validated for the pre-activated clay.
Supporting plant systems
- raw-clay crushing, drying and dosing;
- feedstock storage and moisture control;
- dust collection and enclosed transfer;
- online or laboratory mineralogical and fineness checks;
- activated-clay cooling, classification and silo storage; and
- controlled blending into cement or LC3 production.
Plant design should evaluate where the mill sits relative to the heater. Pre-grinding may improve thermal activation but can create moisture, dust and handling constraints. A staged pilot should establish throughput, specific grinding energy, heat demand, product uniformity and maintenance requirements before full-scale investment.

Industrial readiness and unresolved risks
Thermal activation remains the mature industrial route. Reviews published in 2025 and 2026 identify mechanical-thermal, thermal-chemical, alkali-thermal, electrified and waste-heat-compatible approaches as development areas. The industrial bead-mill result is encouraging, but pilot and full-scale validation are still developing.
Key risks to resolve include:
- Feedstock variability: deposits can differ in kaolinite content, impurities and mineral reactivity, changing both optimum milling and heating conditions.
- Energy balance: electricity consumed by high-energy grinding must be compared with fuel or heat savings from lower-temperature activation.
- Scale-up: laboratory residence times and energy inputs do not directly establish commercial throughput, reliability or cost.
- Quality assurance: producers need acceptance limits for mineralogy, fineness, residual dehydroxylation and pozzolanic reactivity.
- Rheology: fine, highly disordered particles can increase water demand or change admixture response in concrete.
- Process integration: electrified heaters and waste-heat sources may have intermittent availability or temperature limits that affect production control.
A practical decision path for a cement producer
- Screen the deposit. Measure kaolinite content, associated minerals, moisture and chemistry across the planned mining area.
- Establish a thermal baseline. Compare the existing or reference calcination route near 800 °C with the proposed lower-temperature schedule.
- Map the milling window. Vary filling ratio, grinding media, milling velocity and grinding time, then record structural disorder, fineness and electricity use.
- Confirm activation. Test dehydroxylation, pozzolanic reactivity and strength at the candidate temperature, including the 550 °C condition reported in the 2026 study where technically appropriate.
- Design cement blends. Evaluate replacement levels, water demand, admixture dosage, setting, early-age strength, later-age strength and durability in the intended cement or LC3 formulation.
- Run a pilot campaign. Track tonnes per hour, specific electricity and heat consumption, product uniformity, dust control, maintenance and downtime.
- Complete a site-specific carbon assessment. Use the plant’s electricity mix, heat source, transport distances and clinker-avoidance rate rather than applying the study’s scenario figures as universal values.
What can be concluded now
Mechanical pre-activation can lower the temperature required to activate kaolinitic clay: the 2026 study achieved complete activation at 550 °C and measured stronger early- and later-age performance than conventionally calcined clay under its conditions. The approach could reduce dependence on high-temperature fuel and support electrified or waste-heat-based clay processing.
It is not yet a settled drop-in replacement for every calcined-clay plant. The business and carbon case depends on the clay deposit, mill energy, heat source, product quality and cement formulation. Producers should treat mechano-thermal activation as a technically credible, promising route that now warrants pilot-scale validation, while conventional calcination remains the industrial benchmark.
