Identify the liner resin, thickness, seam design and manufacturer-approved joining method first. Then prepare a clean, dry joint, use settings established by a qualification or trial weld, and test and document every seam according to the project specification. For long, accessible geomembrane panel seams, dual-track hot-wedge fusion is commonly used; extrusion welding is generally suited to repairs, patches, penetrations and other detail work. The actual silo system and its approved procedure control the decision.
Why silo-liner seams leak
A silo liner is only as watertight as its weakest seam. The liner sheet may be undamaged while a joint leaks because the bonding surfaces were damp or dirty, the wrong joining process was selected, the equipment used unqualified settings, the operator allowed travel speed to vary, or the completed weld was not tested. A seam can also fail when a repair method is used on a geometry that requires a production fusion seam, or when filler rod and liner resin are incompatible.

That is why a generic temperature, roller speed or pressure setting is unsafe to publish for an unspecified silo liner. Layfield’s Geomembrane Installation QA Manual (2023) ties extrusion equipment settings to the qualification weld. Worcester County’s 2026 lagoon-expansion specification requires trial seams to establish hot-wedge temperature and roller speed for that project. Those examples demonstrate the governing principle: settings belong to the material, equipment and specification, not to the word “silo.”
Before work starts, obtain the liner manufacturer’s installation instructions, the project specification and the installer qualification requirements. If any of those documents conflict, stop and have the engineer or responsible liner specialist resolve the conflict in writing.

Confirm the liner system before choosing a welding method
Identify the material and construction
Record the liner resin, thickness, manufacturer, lot or panel identification, surface treatment and seam configuration. The same-looking sheet can require different heat-transfer behavior or filler material when its resin or thickness changes. Also establish whether the joint is a long overlap between panels, a short repair, a patch, a penetration or an awkward detail. Accessibility and geometry are as important as the polymer itself.
Match the method to the seam
| Work situation | Method commonly described for that situation | What must be confirmed before welding |
|---|---|---|
| Long, straight, accessible overlap between panels | Dual-track hot-wedge fusion | Liner manufacturer approval, seam design, trial-seam requirements and the project’s testing method |
| Repair, patch, penetration or other detail where a wedge cannot travel | Extrusion welding | Resin-compatible filler rod, approved overlap and abrasion procedure, equipment qualification and detail-specific testing |
| Preparation or temporary holding before an extrusion weld | Hot-air tacking | Approved hot-air process and protection against heat damage |
EFI USA’s Geosynthetic Liner Installation Guide and the procedures described by Layfield and RAM Lining distinguish production fusion seams from extrusion work in this way. The distinction is a starting framework, not permission to substitute one process for another. A manufacturer’s instruction may require a different method for a particular resin, thickness or detail.
Check equipment and filler compatibility
- Use a welder approved for the liner material and seam geometry.
- Use extrusion rod made for the same or specifically compatible resin; do not assume that a visually similar rod is acceptable.
- Verify that the hot-wedge or extrusion unit has been maintained and can hold the qualified process conditions.
- Provide the test equipment required by the specification. A vacuum box may apply to an extrusion weld; an air-pressure test kit may apply to a dual-track seam only when the project procedure calls for it.
Prepare a clean, dry welding area
Surface preparation is the first physical barrier against leaks. Layfield requires the seam area to be free of moisture, dust, dirt, sand and debris. RAM Lining likewise calls for clean, dry surfaces and clean, dry welding rod. Do not start simply because the sheet looks clean from a distance: wipe or otherwise prepare the actual bonding zone, and keep the prepared surfaces protected until the weld is made.

Prepare the work zone
- Lay the panels flat enough to prevent wrinkles, fishmouths and unsupported movement through the welding equipment.
- Remove loose soil, sand, dust and other debris from the overlap and the surrounding area that could be carried into the seam.
- Dry any condensation, rainwater or wash water completely. If conditions can introduce moisture during the weld, postpone the work or provide the environmental controls required by the specification.
- Keep shoes, gloves, tools and filler rod from contaminating the prepared surfaces.
- Mark panel and seam identifiers before production work so the finished seam can be traced to its test record.
Do not infer a universal wind, rain or temperature limit. Worcester County’s project specification contains environmental restrictions specific to its work, while the liner supplier may impose different limits. The responsible installer should confirm acceptable conditions at the start of each shift and whenever weather changes.
Prepare an extrusion weld correctly
Extrusion welding uses heated, compatible polymer to bridge a prepared joint. It is useful for repairs and details, but it is especially sensitive to preparation and operator technique.

Make the joint ready
- Confirm the required overlap and joint geometry against the approved drawing or liner instruction.
- Use hot air to tack the joint where the approved procedure calls for tacking. The tacks hold alignment; they do not replace the extrusion weld.
- Abrade the bonding area as specified. Abrasion removes the surface condition that would otherwise interfere with fusion, but excessive or uncontrolled abrasion can damage the sheet.
- Clean away abrasion residue and any other contamination before feeding filler.
- Use only clean, dry welding rod of the approved material.
Purge and set up the extruder
Layfield and RAM Lining require the extruder to be purged of heat-degraded material before welding. Purging prevents degraded polymer from being deposited in the joint. During the weld, keep the die centered on the prepared area and maintain a consistent travel speed; RAM Lining identifies both as important field practices. Make trial welds before production, and inspect or test them using the procedure required for the project.
The trial weld is where the operator confirms that the selected equipment and qualified settings produce an acceptable bond on the actual liner. It is not a license to copy a number from another job. Layfield directs installers to use settings from the qualification weld, and the governing specification may require a new trial when material, equipment, weather or operator conditions change.

Use hot-wedge fusion for suitable panel seams
A dual-track hot-wedge machine heats and presses two parallel tracks in an overlap, leaving a central channel that can be tested when the approved system uses that design. This method is efficient for long, accessible panel seams because it controls the two tracks continuously as the machine travels.
Set up for a straight run
- Confirm panel overlap, alignment and the required seam width from the approved liner detail.
- Remove wrinkles and slack that could pull the panels apart as the machine advances.
- Clean and dry the overlap, and protect it from renewed contamination.
- Run the required trial seam on the same liner and with the same equipment and operator conditions.
- Use the trial result and project procedure to establish hot-wedge temperature, roller speed and any other controlled settings. Do not substitute generic values.
- Start the production seam only after the trial is accepted and recorded.
Maintain a steady travel rate and keep the machine aligned with the overlap. If the machine wanders, the overlap changes or the sheet begins to wrinkle, stop according to the approved procedure and correct the condition; continuing can create a long, difficult-to-repair defect.
Know when not to use a wedge
A hot wedge needs a path along the overlap and sufficient access for the machine. A pipe penetration, tight corner, patch edge or isolated defect may not provide that path. For those locations, the approved detail may call for extrusion welding or another specified construction. Do not force a wedge into a detail simply to avoid a repair weld.

Control settings through qualification and trial seams
Temperature, speed and pressure interact. A setting that worked on one resin, thickness or day can produce under-fusion, overheating or distortion on another. The available project example requires trial seams to determine hot-wedge temperature and roller speed, and the Layfield manual requires extrusion settings to come from the qualification weld.

- The liner and filler materials are compatible with the selected process.
- The equipment can hold the required operating conditions.
- The operator can produce a continuous, properly aligned seam.
- The seam can pass the visual and non-destructive or destructive checks required by the project.
- The approved settings and the conditions under which they were established are recorded.
Repeat or requalify when the liner material, thickness, equipment, filler, operator, weather or other controlled condition changes in a way that the specification treats as significant. The project engineer or liner manufacturer should define those triggers.
Inspect the finished seam before testing
Testing cannot rescue a visibly misaligned or contaminated joint. Inspect the entire seam and the sheet immediately around it. Look for incomplete fusion, skipped areas, wrinkles, fishmouths, burns, exposed reinforcement if present, unbonded edges, excessive abrasion and visible gaps. Check that an extrusion bead is continuous and centered over the prepared area.
Mark defects without cutting into the liner until the repair procedure is selected. A defect may require removal and replacement of a section, a patch, or an additional extrusion weld. The repair method must be compatible with the original seam and the liner system; do not cover a questionable seam with a cosmetic bead.
Test the seam using the method specified for its construction
There is no single test schedule that applies to every silo liner. The seam design, project specification and manufacturer’s quality plan determine the method, frequency, acceptance criteria and any destructive sampling.

Vacuum-box testing for an applicable extrusion repair
Hallaton’s quality-control procedure describes placing a soap solution over an extrusion repair and using a vacuum box; bubbles are the stated indication of a leak path, while no bubbles is the stated pass indication. Treat that as a described procedure, not a universal standard. Confirm the box vacuum, solution, dwell time, coverage and acceptance criteria with the project documents before using it.
Testing dual-track fusion seams
Some dual-track seams contain a test channel that can be checked by an air-pressure procedure. Use an air-pressure test kit only when the approved seam design and project procedure call for it, and follow the specified pressure, stabilization time and acceptance limits. The available guidance does not establish universal values for an unspecified silo liner.
Test records and traceability
Layfield calls for unique panel identification, seam lengths, technician marks and test logs. At minimum, connect each record to the physical location of the seam and capture the information required by the specification.
- Panel or liner identifiers and seam number
- Date, time and work area
- Operator or technician identification
- Equipment identification and the qualification or trial-weld reference
- Weather or environmental condition when the specification requires it
- Seam length and start and stop locations
- Visual inspection result
- Test method, coverage and result
- Defect, repair and retest references
Keep technician marks on the liner legible and consistent with the log. Traceability turns a later leak investigation into a bounded inspection instead of a search across every panel.

| Observed condition | Likely process concern | Corrective action |
|---|---|---|
| Weld area is damp or collects condensation | Moisture can prevent proper bonding | Stop, dry and protect the area; resume only when the approved environmental condition is restored |
| Dust, sand or abrasion residue is visible | Contamination is trapped in the bond line | Reclean and reprepare the joint; do not weld over contamination |
| Extrusion bead contains discolored or degraded polymer | Heat-degraded material may have entered the weld | Purge the extruder, make a new trial if required, and repair the affected section under the approved procedure |
| Bead is wandering off the prepared strip | Die alignment or operator travel is inconsistent | Stop and recenter the die; restore a consistent travel path and evaluate the section already made |
| Hot-wedge machine speed or temperature was changed without qualification | The seam no longer matches the accepted process | Stop production, document the change and obtain the required trial or requalification before continuing |
| Vacuum test produces bubbles | The tested extrusion area has a leak path | Mark the location, repair it with the approved method and retest the repaired area |
| Seam identification does not match the log | Testing cannot be reliably tied to the installed liner | Quarantine the affected record, reconcile field marks and records, and obtain project direction before acceptance |
These actions do not replace the liner manufacturer’s repair procedure. When a defect extends beyond a small detail or the cause is uncertain, involve the qualified installer, engineer or liner supplier before cutting or adding material.

A field workflow that minimizes rework
- Collect governing documents. Have the liner manufacturer’s instructions, approved drawings, project specification and inspection forms at the work area.
- Identify the seam. Mark panels, seam numbers and the locations of planned repairs or penetrations.
- Classify the geometry. Decide whether it is a long accessible panel seam or a detail that requires extrusion welding, subject to approval.
- Inspect conditions. Confirm a clean, dry work zone and the environmental limits stated by the project.
- Prepare the joint. Align the overlap; for extrusion work, tack with hot air, abrade as specified and clean the bonding strip.
- Prepare equipment. Load compatible filler where needed, purge heat-degraded extrudate and verify the equipment identity.
- Run and document the trial. Use the actual liner and equipment; record the accepted settings and conditions.
- Weld the production seam. Keep the die centered, maintain consistent travel and stop when the process departs from the approved condition.
- Inspect and test. Apply the test method that matches the seam construction and project requirements.
- Repair and retest failures. Mark, repair, test again and link every result to the original seam record.
- Close the record. Confirm that panel IDs, seam length, technician marks and test results agree before the liner is covered or placed in service.
Safety and responsibility
Plastic welding combines hot equipment, fumes, electrical power and work around a large liner installation. Follow the equipment manufacturer’s safety instructions, site permit requirements, ventilation rules and personal-protective-equipment requirements. Keep ignition sources and combustible materials controlled, and do not work in conditions that make handling, alignment or testing unsafe.
Leak prevention is ultimately a quality-control responsibility, not a matter of finding the hottest setting or the fastest operator. A qualified installer should be able to show the approved method, qualification or trial evidence, inspection results and traceable test records. If the liner resin, thickness, manufacturer or seam design is unknown, pause the work and obtain that information before welding.
What to give the installer or engineer before work begins
A short information package prevents most avoidable assumptions. Provide the liner data sheet and installation manual, panel layout, seam details, repair locations, access constraints, project acceptance criteria, environmental restrictions, required testing methods and the form of records required for handover. Ask specifically which seams require hot-wedge fusion, which details require extrusion welding, how trial seams are accepted, and what triggers repair or requalification.
When those items are defined, the field team can make a controlled decision rather than applying a generic “silo liner welding” recipe. That is the practical path to seams that remain watertight after the liner is placed in service.
