How to Repair Scratches and Damage in a Galvanized Coating

A scratch that only marks the zinc surface may not need immediate touch-up: zinc can preferentially corrode and protect the steel below. If the damage exposes bare steel or leaves a larger uncoated area, the usual field solution is a zinc-rich repair coating applied to a clean, dry surface. Zinc-based solder and zinc spray (metallizing) are also recognized under ASTM A780, but they require more heat, equipment, or specialist skill.

Any repair is a localized maintenance coating, not a replacement for the original hot-dip galvanizing process. Select the method according to the exposure, repair geometry, required performance, appearance, available equipment, and the specification governing the work.

First determine what was damaged

Galvanized steel consists of a zinc coating protecting a steel substrate. A visible line is not automatically a coating breach. Before choosing a material, establish whether the mark has removed zinc or only disturbed its surface.

Superficial scratch with zinc still present

American Galvanizers Association (AGA) guidance explains that zinc can sacrifice itself preferentially at a small scratch and continue protecting the steel beneath. That means a light mark that has not reached steel may not require immediate touch-up. There is no universal do-it-yourself scratch-size cutoff in the reviewed guidance, so do not decide from length or width alone that a mark is harmless.

Bare steel or missing coating

If steel is visible, if the zinc layer is missing, or if a larger area has been left uncoated, plan a repair. Record the location, approximate area, service environment, access, and whether the item is still at the galvanizer or has already been delivered. Those facts affect both the acceptable method and the applicable requirements.

Damage beyond the coating

This article covers loss or damage to the galvanized coating. Deformation, cracking, severe section loss, or other damage to the steel itself needs a separate engineering and safety assessment before coating work proceeds.

The three repair methods recognized by ASTM A780

AGA’s summary of ASTM A780 identifies zinc-rich paint, zinc-based solder, and zinc spray/metallizing for damaged or uncoated areas on hot-dip galvanized products. None is universally best.

Method Process Where it fits Main limitations
Zinc-rich paint Brush or spray a zinc-loaded coating onto a clean, dry, prepared area. Usually the most accessible option for small field repairs and irregular shapes. Performance depends heavily on preparation, zinc content, film thickness, curing conditions, and compatibility with the substrate. It does not recreate a hot-dip coating.
Zinc-based solder Apply zinc alloy in stick or powder form to a cleaned, preheated area; AGA gives approximately 600°F (315°C) as the preheat. Specialized repairs where a bonded zinc alloy deposit is required and trained operators can control heat. Heat-intensive; careless heating can damage surrounding galvanized coating. It is not a casual substitute for paint.
Zinc spray (metallizing) Melt zinc powder or wire in a flame or electric arc and project the molten droplets onto the prepared surface. Larger, demanding, or specification-controlled work with access to metallizing equipment and skilled personnel. Requires specialized plant or contractor equipment and process control. Follow the governing specification for preparation and coating thickness.

Compare the methods using the actual service conditions rather than the defect name alone:

  • Exposure: Wetness, salts, chemicals, immersion, and outdoor weathering can impose different performance requirements.
  • Geometry: A narrow scratch, a rough gouge, an edge, and a broad missing patch may need different access and preparation.
  • Required protection: A high-consequence or specification-controlled repair may justify metallizing or soldering instead of a simple brush repair.
  • Equipment and skill: Paint needs ordinary application equipment; soldering and metallizing need controlled heating or specialized spray systems.
  • Appearance: ASTM A780 addresses repair methods and requirements, not a guaranteed visual match. A compliant repair may look different from the surrounding galvanized surface.
  • Project status: Acceptance of newly galvanized goods before shipment is a different question from maintenance after delivery.

How to repair exposed steel with zinc-rich paint

For many accessible field repairs, zinc-rich paint is the practical starting point. Treat “cold galvanizing” as a zinc-rich repair coating, not as a new hot-dip galvanizing operation.

1. Confirm the repair is appropriate

Verify that the issue is coating damage and that the project owner, engineer, galvanizer, or specification does not require another method. For structural, immersion, or contract-controlled work, obtain the current project requirements before applying anything.

2. Remove contamination

Clean away dirt, oil, and grease before mechanical preparation. AGA’s conformance guidance discusses solvent cleaning followed by mechanical preparation. Use a cleaning product and procedure that will not leave a residue incompatible with the repair coating, and observe the product’s ventilation and safety requirements.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

3. Prepare the damaged area

Remove loose material and prepare the surface mechanically. AGA describes different preparation levels for different service situations:

  • For immersion applications, its guidance calls for blast cleaning to near-white metal.
  • For less aggressive field conditions, it describes near-bare-metal preparation with power tools.
  • Hand tools may be used when blasting or power-tool cleaning is impractical, provided the result meets the applicable requirement.

Do not choose the least aggressive preparation merely because it is convenient. The exposure, coating manufacturer’s instructions, and governing specification determine what is acceptable. After preparation, the area must be clean and dry.

4. Select a coating that meets the zinc criterion

AGA’s field guidance identifies either of these zinc-content criteria for zinc-rich paint:

  • 65–69% zinc by weight in the coating, or
  • more than 92% metallic zinc by weight in the dry film.

Check the technical data sheet to see which basis the manufacturer uses. Do not infer compliance from a product name alone. Confirm that the coating is intended for galvanized-steel repair, is compatible with the prepared substrate, and is approved for the service environment.

5. Apply by brush or spray

Apply the zinc-rich product to the clean, dry repair area using the method and environmental limits on its data sheet. Temperature, humidity, ventilation, recoat intervals, mixing, thinning, and curing are product-specific; a repair that is chemically suitable can still fail if applied outside those limits. Keep the surrounding galvanized surface free of overspray and drips.

6. Achieve and verify the specified thickness

AGA’s cited field-repair guidance describes a paint repair coating thickness 50% greater than the surrounding galvanized thickness, with a maximum of 4.0 mils (100 μm). That figure is not a substitute for the current project specification or the applicable standard edition. Measure where the specification requires it, using a suitable coating-thickness gauge or the inspection method specified for the job.

7. Allow the repair to cure and inspect it

Protect the area from contamination, water, abrasion, and handling until the product has cured as directed. Inspect for missed steel, pinholes, lifting, runs, poor adhesion, and inadequate coverage. Correct defects according to the coating manufacturer’s instructions rather than applying an arbitrary extra layer.

Using zinc-based solder

Zinc solder is a legitimate ASTM A780 repair method, but it is a specialist operation. Zinc alloy is supplied as a stick or powder and applied to a cleaned area that has been preheated to approximately 600°F (315°C), the temperature cited by AGA.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

When it may be selected

Solder can be considered when the specification, geometry, or required deposit makes a bonded zinc alloy preferable to paint and a qualified operator has the necessary heating and application equipment.

Controlled procedure

  1. Confirm that hot work is permitted and that nearby materials, finishes, seals, and combustible items are protected.
  2. Remove dirt, oil, grease, and loose coating, then mechanically prepare the repair area as required by the specification.
  3. Preheat the cleaned area to approximately 600°F (315°C), while monitoring temperature rather than relying on flame color or guesswork.
  4. Apply the zinc alloy in stick or powder form according to the process instructions.
  5. Control heat so the repair bonds without overheating or unnecessarily stripping the adjacent galvanized coating.
  6. Allow the deposit to cool and inspect it against the project’s acceptance requirements.

Because the operation involves high heat on a zinc-coated steel assembly, it should not be improvised with household soldering tools or performed without hot-work controls and operator competence.

Using zinc spray or metallizing

In zinc spray, zinc powder or wire is melted in a flame or electric arc and deposited as molten droplets. AGA’s overview reports nominal zinc purity of 99.5% or better for this method.

Why choose metallizing

Metallizing is suited to demanding repairs where specialized equipment, controlled preparation, trained personnel, and a specification-driven process are available. AGA describes it as capable of closely matching galvanized appearance in its overview, but appearance remains a project consideration rather than an automatic result.

What the work requires

  • Thorough removal of contamination and preparation to the level required for the exposure and specification.
  • A calibrated flame or electric-arc spray system and the correct zinc feedstock.
  • Control of spray distance, travel, overlap, substrate condition, and deposited thickness by qualified personnel.
  • Inspection and acceptance criteria established before work starts.

Metallizing is not a practical do-it-yourself touch-up. If the required process is unavailable on site, use a contractor or galvanizing facility that can document its equipment, procedure, and inspection results.

Surface preparation: the step that determines the result

Repair material cannot compensate for oil, grease, dirt, moisture, loose zinc, or poorly prepared steel. AGA’s guidance places contamination removal before mechanical cleaning and distinguishes preparation by service condition.

Minimum preparation questions

  • Was visible dirt, oil, and grease removed before abrasion or blasting?
  • Is the substrate dry when the repair coating is applied?
  • Does the prepared surface meet the level required for immersion, outdoor exposure, or another specified service?
  • Were hand tools used only where blasting or power-tool cleaning was impractical and permitted?
  • Were the repair product’s temperature, humidity, mixing, and curing limits followed?

If any answer is uncertain, stop before coating and resolve the requirement with the responsible specification holder or product manufacturer.

Thickness, acceptance, and the limits of general guidance

Repair requirements can depend on the base specification, product type, service, and edition of the standard. A general article should not be treated as the contract standard.

Newly galvanized products before shipment

For products being accepted at the galvanizer under ASTM A123, AGA describes a maximum repair area of no more than 0.5% of the accessible surface area or 36 square inches (22,500 mm²) per ton, whichever is less. Its guidance also includes a restriction on the dimension of a single repair area. Confirm the complete current standard and the product specification for the exact dimensional rule and acceptance decision.

Items repaired after delivery

AGA distinguishes field maintenance from plant acceptance and reports no ASTM maximum repair-size limit for field-repaired items. That does not mean every field repair is automatically acceptable: the repair method, preparation, coating requirements, contract documents, owner requirements, and current standard edition still control.

Appearance is a separate issue

ASTM A780 does not establish that a repair material must visually match the surrounding hot-dip galvanized coating. A repair can satisfy the technical method requirements and still show a different color, texture, or sheen. Set appearance expectations before work, especially where the steel will remain visible.

Common mistakes and how to avoid them

Painting over contamination

Symptom: peeling, fisheyes, blistering, or early rust at the repair. Correction: remove dirt, oil, and grease first, then repeat the required mechanical preparation and allow the surface to dry.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Choosing a product by label alone

Symptom: a product called “galvanizing paint” is used without evidence of zinc content or galvanized-steel compatibility. Correction: verify the technical data sheet against the AGA zinc-content criteria and the project specification.

Using a plant limit as a field limit

Symptom: a delivered item is rejected or accepted solely because someone applied the 0.5% or 36-square-inch plant figure to a field repair. Correction: distinguish pre-shipment ASTM A123 acceptance from post-delivery maintenance and check the governing documents.

Applying too much heat during soldering

Symptom: surrounding zinc becomes damaged or the steel assembly is overheated. Correction: use trained hot-work personnel, monitor the preheat, and control heat input around the repair.

Assuming paint restores hot-dip performance

Symptom: a touch-up is specified as though it were equivalent to an intact factory coating. Correction: record the repair as localized maintenance and verify whether the exposure or contract requires a higher-performance method.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Ignoring environmental and curing limits

Symptom: soft, uncured, contaminated, or poorly bonded coating. Correction: follow the repair product’s application and cure instructions and protect the work until it is ready for service.

A practical decision checklist

  1. Inspect: Determine whether zinc remains or steel is exposed; do not use an assumed scratch-size threshold.
  2. Classify the work: Identify whether it is plant acceptance before shipment, routine field maintenance, immersion service, structural work, or another specification-controlled application.
  3. Assess exposure and geometry: Note wetness, salts, chemicals, immersion, access, shape, and the area needing preparation.
  4. Select the method: Use zinc-rich paint for an accessible repair when its requirements fit; select solder or metallizing when the exposure, performance, geometry, appearance, or specification justifies specialist work.
  5. Prepare correctly: Remove contamination, mechanically clean to the required level, and leave the area dry.
  6. Apply and inspect: Follow the product or process instructions, meet the required zinc content and thickness, allow curing or cooling, and document the result.
  7. Close out: Keep the coating data sheet, preparation method, measurements, repair location, and acceptance decision with the project records.

When to involve the galvanizer, inspector, or engineer

  • The item is part of a structural or safety-critical assembly.
  • The service involves immersion, severe chemical exposure, or unusual corrosion risk.
  • The contract names ASTM A780, ASTM A123, or another specification and the current edition has not been verified.
  • The damaged area is extensive, inaccessible, repeatedly failing, or difficult to prepare.
  • Hot work is required near combustible materials, sealed sections, coatings, or sensitive components.
  • There is uncertainty about whether the steel itself, rather than only the zinc, has been damaged.

For these cases, obtain a written repair and acceptance decision before work starts. The correct method is the one that meets the actual exposure and governing requirements, not simply the one that is easiest to buy.
