How to Inspect Galvanized Steel for Coating Defects

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Inspect galvanized steel in five stages: confirm the governing specification and finish, examine every accessible surface, measure coating thickness with a suitable method and the required sampling plan, perform additional adhesion testing only when warranted, and document repair or rejection against the contract criteria. Visual variation alone is not proof of failure. The deciding questions are whether the condition reduces corrosion protection, creates a safety or functional problem, or conflicts with a specified finish such as paint or powder coating.

Start with the specification, not the appearance

Before looking for defects, identify what the part is, which product standard applies, and how the surface will be used. American Galvanizers Association (AGA) guidance references ASTM A123/A123M for structural and fabricated products, ASTM A153/A153M for hardware, and ASTM A767/A767M for reinforcing steel. ASTM A780 is the referenced repair practice. The correct standard, edition, product category, and acceptance limits depend on the part and the contract; they cannot be selected from appearance alone.

Record whether the steel will remain galvanized or receive a duplex finish. A surface can provide adequate zinc corrosion protection yet be unsuitable for painting or powder coating. Roughness, runs, dross, or other irregularities can interfere with adhesion or leave gaps in a subsequent film. For duplex work, the relevant surface-preparation practices include ASTM D6386 and ASTM D7803.

  • Obtain the project specification, approved drawings, galvanizing requirements, and any finish schedule.
  • Confirm the lot or piece identification so readings and defects can be traced to the delivered material.
  • Determine which surfaces are accessible and which conditions are functionally important, such as handrail touch surfaces, bearing faces, bolted joints, drainage paths, and mating parts.
  • Check whether the purchaser and galvanizer agreed to any additional adherence or embrittlement tests.

Do not apply a limit from a general guide as a contractual decision without checking the controlling specification and its current edition.

Perform a complete visual inspection

Visual inspection is the first and most broadly useful check. AGA describes it as a standard part of inspection because it can reveal uncoated areas and conditions that require further analysis. Inspect without magnification first, using adequate light and access. Examine the entire accessible surface, not just a representative-looking face.

Areas that deserve close attention

  • Welds, weld spatter zones, and welding blowouts
  • Contact points where lifting, stacking, or fixtures may have blocked coating formation
  • Junctions, crevices, overlaps, and drainage paths
  • Bends, edges, corners, holes, and cut ends
  • Areas previously repaired, touched up, or damaged during transport and erection
  • Surfaces that people grasp, walk on, bolt against, or slide across

What to look for

Mark the location and extent of any bare or thin-looking area, peeling or flaking, sharp projection, heavy run, embedded inclusion, rough patch, stain, or mechanical damage. Also note conditions that could compromise the article’s intended use even when the zinc is present. A handrail with a severe bump may fail a smoothness requirement; a projection may obstruct assembly; and a defect on a mating surface may prevent proper fit.

AGA’s inspection guidance cautions that “Differences in appearance, as well as surface imperfections, can occur, however, in most instances this is not cause for rejection of the material and does not affect the long-term protection.” Treat that as a decision principle: investigate the effect of the condition rather than rejecting a part solely because its appearance differs from another piece.

Separate harmful defects from acceptable appearance variation

Condition What it may mean Inspection decision
Bare spot or uncoated area Zinc is absent at the location. Causes can include inadequate cleaning, welding residue, embedded sand, excess aluminum in the kettle, or a lifting device blocking coating formation. Measure or define the area, check the applicable limit, and repair or reject under the governing requirements.
Welding blowout A local opening or burn-through can leave steel uncoated. Repair before acceptance when required by the cited guidance and project specification.
Peeling or flaking May indicate an adhesion problem rather than a simple color variation. Investigate the extent and use the specified adherence test when the concern is credible.
Roughness, skimmings, small dross inclusions, or zinc runs Often an appearance condition that may not reduce corrosion protection under ASTM A123. Accept only if protection, safety, fit, and the specified finish are unaffected. Smooth or otherwise prepare the surface for duplex coating when required.
Sharp projection Can create a handling or service hazard and may interfere with assembly. Assess against the intended use; remove or correct when it creates a functional or safety problem.
Brown staining Can result from oxidation of iron in zinc-iron alloy layers and can resemble corrosion. Assess the actual coating condition and continuity instead of treating color alone as proof of corrosion failure.

The central test is whether the condition compromises coating service life, creates a safety or functional problem, or conflicts with a specified finish. A cosmetic condition that leaves corrosion resistance intact may be acceptable; the same condition can require correction on a surface that must be smooth or coated again.

Measure coating thickness correctly

Visual inspection cannot establish zinc thickness. Use an appropriate instrument and the sampling and acceptance procedure in the governing specification. AGA identifies magnetic coating-thickness gauges and optical microscopy as methods. A magnetic gauge is the practical non-destructive field option for many galvanized-steel inspections, while microscopy may be used when the applicable procedure calls for a cross-sectional examination.

Magnetic gauge practice

  1. Verify that the gauge is suitable for the substrate and coating range.
  2. Calibrate or verify the instrument in accordance with the manufacturer’s procedure and the applicable specification, using suitable reference standards.
  3. Record the instrument identification, verification information, operator, date, and measurement units.
  4. Take readings on representative locations, avoiding contamination, loose material, and obviously abnormal points unless the purpose is to characterize that defect.
  5. Record every reading with its location and specimen or piece identification.

A gauge reading is evidence for the sampled location; it is not, by itself, a lot-level acceptance decision. Sampling quantity, averaging rules, minimum values, and acceptance thresholds come from the applicable ASTM standard or project specification.

Optical microscopy

Optical microscopy can determine coating thickness from a prepared cross-section. It is less convenient for routine field work because it is generally a destructive or laboratory-style examination and requires preparation and interpretation. Use it when the governing procedure or a disputed result calls for that level of examination.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Apply the sampling plan instead of relying on one reading

ASTM sampling uses selected specimens to represent a lot. The product category, lot definition, and standard determine how many specimens are required and how results are evaluated. AGA describes five widely dispersed measurements per specimen as a recognized practice, but the project specification controls when it differs.

One AGA inspection approach treats a product surface area at or below 160 in² (1,032 cm²) as a single specimen. Larger products, or articles spanning material categories or steel-thickness ranges, can be multi-specimen articles. These figures describe the cited AGA approach; verify that they apply to the actual product and contract.

  • Define the lot before taking readings.
  • Identify each specimen or article and distribute readings across its accessible surfaces.
  • Use the specified number of readings and the specified calculation method.
  • Compare results with the required coating-thickness criteria for the correct product category and steel thickness.
  • Do not average away a localized bare area or use a high reading to excuse an uncoated location.

If the specification, product category, or edition is uncertain, stop the acceptance decision and obtain clarification from the responsible engineer, owner, or quality representative.

Investigate adhesion concerns with the right test

Routine inspection normally consists of visual and thickness checks. Additional testing is conditional: use it when peeling or flaking raises a genuine adherence concern, when the specification requires it, or when the purchaser and galvanizer have agreed to it. AGA also discusses adhesion and embrittlement testing as matters that can be subject to agreement.

Stout-knife adherence check

AGA’s instruction is to “run a stout knife smoothly along the surface of the steel without whittling and gouging,” as detailed in ASTM A123/A123M and A153/A153M. Do not turn the check into deliberate scraping, and do not test on edges or corners, where the geometry can produce a misleading result.

The described failure indication is flaking ahead of the knife point. If coating lifts or flakes, stop and document the location, direction, extent, and surrounding visual condition. Escalate to the specified formal test or disposition process rather than expanding an informal scratch into unnecessary damage.

When not to test

  • Do not use the knife test as a routine substitute for visual inspection and thickness measurement.
  • Do not gouge, whittle, or pry at the coating.
  • Do not test an edge or corner when the procedure excludes those locations.
  • Do not claim a whole-lot failure from one unrepresentative action without applying the governing evaluation rules.

Evaluate bare areas and repair them under the governing practice

Bare areas require a disposition under ASTM A780 or the project repair specification. First map the location and measure the area. Determine whether the defect is within the permitted repairable area and whether the repair method is approved for the service environment.

AGA’s summary of ASTM A123/A123M gives a bare-spot limit of no more than 0.5% of accessible surface area or 36 in² per piece, whichever is less. Treat this as a source-attributed figure, not a universal rule: confirm the current standard text, product category, and contract before using it to accept or reject a piece.

Zinc-rich paint repair

Where zinc-rich paint is the specified repair material, AGA states that the repaired thickness should be 50% greater than the surrounding coating, capped at 4.0 mils. The repair surface must be prepared in accordance with the repair specification, and the selected product must be compatible with the intended exposure and any subsequent coating system. Verify the thickness requirement and preparation method against the current project documents.

Repair workflow

  1. Photograph and mark the defect, then measure its dimensions and area.
  2. Remove contaminants, loose material, and any condition that would prevent adhesion, following the approved repair procedure.
  3. Apply the approved repair material to the specified coverage and thickness.
  4. Allow the repair to cure as required by the product and project specification.
  5. Reinspect the repaired area visually and measure it when the repair criteria require thickness verification.
  6. Record the repair method, material, batch or lot information when required, readings, and final disposition.

Do not paint over an unresolved bare area simply to make it look uniform. A repair is acceptable only when it meets the governing method, area limits, thickness requirement, and finish requirements.

Check readiness for paint or powder coating separately

Galvanizing acceptance and duplex-coating readiness are different decisions. ASTM A123 may permit certain roughness, small dross inclusions, skimmings, or runs when corrosion protection is not reduced. A paint or powder-coat system can still fail if those features prevent wetting, reduce adhesion, or create film gaps.

For a duplex finish, inspect for:

  • Runs, spikes, and rough areas that would telegraph through the finish or prevent the required film thickness
  • Loose material or surface contamination that could undermine adhesion
  • Sharp edges and projections that create thin spots in the applied film
  • Repairs or touch-ups that are incompatible with the specified coating system

Use the surface-preparation requirements applicable to the project, including the relevant provisions of ASTM D6386 and D7803 where specified. Obtain approval for grinding or smoothing operations that could remove excessive zinc or change the required profile.

Troubleshoot common inspection situations

The coating looks rough but the steel is fully covered

Check whether the roughness affects corrosion protection, handling, fit, or the specified finish. If it is only an appearance variation and the contract permits it, it may be acceptable under ASTM A123. If the part will be painted or powder coated, route it through the duplex surface-preparation requirements instead of closing the issue as galvanizing acceptance alone.

A brown area is visible

Do not classify it by color alone. Brown staining can be associated with oxidation of iron in zinc-iron alloy layers. Inspect continuity, look for exposed steel or flaking, and use thickness or additional testing when the evidence warrants it.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

One magnetic-gauge reading is low

Verify the instrument, repeat the reading at the specified locations, and apply the sampling and averaging rules for the specimen and lot. Treat a localized bare spot separately from a low but continuous coating-thickness result; they have different causes and repair decisions.

Flaking appears during handling

Stop unnecessary disturbance, record the area, and determine whether the condition is loose contamination, mechanical damage, or an adhesion failure. If adherence is in question, use the specified stout-knife approach correctly or arrange the agreed formal test. Do not gouge the surface or test an edge or corner.

The owner wants a perfectly smooth handrail

Apply the functional and finish requirement explicitly. A bump may not reduce corrosion resistance, but it can still conflict with a smooth hand-contact requirement. Define the acceptable finish before delivery or repair, rather than using a general corrosion criterion to settle a usability issue.

Field inspection checklist

  1. Confirm the governing standard, edition, product category, lot, and final finish.
  2. Walk every accessible surface, including welds, contacts, junctions, bends, edges, corners, and prior repairs.
  3. Mark bare areas, peeling, flaking, projections, runs, dross, roughness, stains, and damage.
  4. Decide whether each condition affects corrosion protection, safety, function, or duplex-coating performance.
  5. Verify the thickness instrument and take the specification-required readings on identified specimens.
  6. Apply the correct sampling, calculation, and acceptance rules; do not rely on an isolated reading.
  7. Use an adhesion or other additional test only when required by the concern, specification, or agreement.
  8. Measure and document bare areas, then repair under ASTM A780 or the approved project method.
  9. Reinspect repairs and record the final disposition with supporting photographs and readings.

How the inspection methods complement one another

Method or decision Primary purpose Important limitation
Visual inspection Finds bare spots, damage, peeling, projections, and finish or functional problems. Cannot establish coating thickness by itself.
Magnetic thickness gauge Provides practical, non-destructive field thickness readings. Readings must follow the required verification, sampling, and acceptance procedure.
Optical microscopy Determines thickness from a prepared cross-section when the procedure calls for it. Requires specimen preparation and is less convenient for routine field inspection.
Stout-knife adherence check Investigates a specific concern about coating adhesion. Must be performed smoothly, not by gouging or whittling, and not on edges or corners.
Repair inspection Confirms that a damaged or uncoated area meets the approved repair method and thickness. Area limits and repair thickness depend on the governing specification and edition.

Final acceptance principle

Accept or reject galvanized steel by the applicable specification, not by color or uniformity alone. A sound decision combines complete visual coverage, correctly sampled thickness measurements, targeted additional testing when justified, and documented repair or rejection of nonconforming areas. The contractually applicable standard and edition control whenever the general AGA figures or examples differ from the project requirements.
