Apply a two-pack (two-component) epoxy floor coating as a controlled chemical process, not ordinary paint: select a product that suits the concrete and location, prepare and dry the slab, verify temperature and moisture, mix resin and hardener at the exact stated ratio, spread each batch within its pot life, and keep traffic off until the manufacturer’s cure time has elapsed. The product’s current technical data sheet (TDS) and safety data sheet (SDS) are the job specification; numerical limits from one epoxy system must not be transferred to another.

What “two-pack” epoxy means

A two-pack coating has separate components—usually resin and hardener—that react after mixing. The reaction creates the cured film that bonds to prepared concrete. The clock starts when the components are combined: viscosity rises, working time ends, and material left in the pail can overheat or become unusable. That is why preparation, measuring, and having every tool ready are as important as the rolling technique.

Two-part products are not interchangeable. A high-build industrial system, a water-based wear coat, and a consumer garage kit can require different ratios, primers, surface profiles, temperatures, humidity limits, recoat windows, and traffic schedules. Use the instructions for the exact product and pack size you bought.

Choose the coating system before you prepare the floor

Start by identifying the concrete and the service conditions. Record whether the slab is bare, previously painted, power-trowelled, porous, damp, cracked, indoors, or exposed to sunlight. Confirm that the selected product permits that substrate and location.

Decision point What to verify in the product documents Why it changes the job
Substrate Bare concrete, old coating, repair mortar, or another approved surface Adhesion preparation and primer requirements differ.
Location Covered garage, interior room, commercial area, or UV-exposed space Some consumer systems are limited to covered garages and are not intended for carports or direct sunlight. Permagard’s 2025 high-build sheet warns that intense UV can discolour its product.
Moisture tolerance Permitted substrate moisture method and maximum value Moisture rising through concrete can cause blistering or debonding.
Mechanical strength Required compressive and tensile strength Weak concrete can fail beneath a well-cured coating.
Application build Primer, body or wear coat, target film thickness, spread rate Coverage and number of coats depend on porosity and specified thickness.
Working schedule Pot life, minimum and maximum recoat interval, walk-on and vehicle cure The available working window determines batch size and when the space can reopen.
Slip and appearance Compatible aggregate, flakes, sheen, and colour stability A smooth epoxy can be slippery when wet, while aggregate changes texture and coverage.

Keep the TDS and SDS on site. Sika Canada’s 2021 application guide specifically says the relevant documents should be available, and Permagard likewise directs users to the latest SDS for handling details. The SDS for your actual components controls gloves, eye protection, respiratory protection, ventilation, first aid, storage, and disposal.

Safety and work-area setup

Clear the room before mixing. Remove vehicles, shelving, loose items, and anything that would force you to step on wet coating. Arrange ventilation without blowing dust into the work. Keep children, pets, ignition sources, and unprotected bystanders out of the area.

  • Wear the PPE specified by the chosen product’s SDS; epoxy components can irritate or sensitize skin and can injure eyes.
  • Keep clean water or the SDS-specified eye-rinse and first-aid supplies available. Follow the component-specific first-aid directions after any contact.
  • Do not assume a respirator, glove material, or solvent is suitable because it was used for another epoxy. Use the SDS designation for this formulation.
  • If removing old paint, treat dust as a potential lead hazard. Rust-Oleum’s EpoxyShield instructions call for NIOSH-approved respiratory protection and careful HEPA or wet cleanup when old paint is removed.

Tools to have ready

Sika’s application guide lists a moisture meter, a low-speed electric drill (300–450 rpm), a compatible mixing paddle, spatulas, clean pails, a flat squeegee, roller or brush, and silica sand where slip resistance is required. The correct roller nap and squeegee notch depend on the product and the floor texture. Have all tools, masking, lighting, waste containers, and access routes ready before opening either component; pot life begins after mixing.

Inspect and prepare the concrete

Preparation is the main determinant of adhesion. Rust-Oleum’s EpoxyShield instructions state, “Preparation is critical to performance.” The same principle applies to professional systems, but the permitted method is product-specific.

Remove contaminants and weak material

Concrete must be clean, sound, dry, and free of dust, laitance, grease, oil, curing compounds, wax, silicone, loose paint, and friable material. For Sikafloor-2540 W NA, Sika specifies mechanical preparation such as shot blasting or an equivalent method to expose a laitance-free, open-textured surface, followed by sweeping and vacuuming residual dust. Do not substitute acid etching if that product calls for mechanical preparation.

Rust-Oleum’s consumer-kit procedure is different: it uses cleaning, rinsing, etching, and complete drying. Follow that sequence only for the EpoxyShield system. A floor that looks clean can still hold detergent, oil, or fine dust; rinse and remove residues exactly as the selected instructions require.

Deal with existing coatings and repairs

Test an old coating for adhesion and compatibility before covering it. Remove loose or incompatible areas and follow the new product’s directions for sound remaining paint. Patch cracks, spalls, and holes with a repair material approved for the coating system, then allow it to cure and prepare it to the same profile as the surrounding floor. Do not bury active moisture, moving cracks, or delaminating concrete under epoxy; correct the cause first.

Confirm moisture with the named manufacturer’s method

Moisture tests are not interchangeable. Rust-Oleum describes a plastic-sheet check for its own kit. Sika Canada’s guide specifies measured substrate moisture below 4% for its Sikafloor application and uses that value with its other environmental conditions. A plastic-sheet result does not automatically satisfy a numerical moisture requirement, and a meter reading from one method does not prove compliance with another product’s test protocol.

Check the concrete’s strength where required

Sikafloor-2540 W NA instructions specify minimum concrete compressive strength of 3,625 psi (25 MPa) at 28 days and tensile strength of 218 psi (1.5 MPa) at application. Those are criteria for that product, not a universal requirement for every two-pack epoxy. If the slab’s age, strength, or repair history is unknown, obtain the manufacturer’s advice before coating.

Check temperature, dew point, and humidity before mixing

Measure the slab as well as the room. Cold concrete can remain below the air temperature and condensation can form even when the room feels comfortable. Keep conditions within the product’s limits throughout application and cure, not just when the first batch is mixed.

Published example Requirement How to use it
Sika Canada, 2021 Sikafloor guide Substrate moisture below 4%; concrete at least 10°C (50°F) and at least 3°C (5.5°F) above measured dew point; condition the Sikafloor epoxy at 18–30°C (65–86°F) for 24 hours. These are conditions for the systems covered by that guide, not a universal epoxy specification.
Rust-Oleum EpoxyShield The instructions provide their own ambient, humidity, floor-temperature, and overnight-temperature limits. Use the EpoxyShield figures only for that kit and maintain them during drying.

If the slab is too cold, the dew-point margin is too small, or moisture exceeds the stated limit, stop. Heating the air without warming the slab can make condensation worse. Delay the job or use the corrective procedure authorized by the coating manufacturer.

Measure and mix the two components accurately

  1. Read the pack label and TDS. Confirm the component names, unit size, ratio, mixing time, pot life, and any induction period. Do not estimate a partial kit by eye.
  2. Premix each component if directed. Stir settled material in its original container using the specified tool and speed.
  3. Measure the exact ratio. Use the supplied units or calibrated measures. For the Sikafloor-2540 W NA example, Sika specifies 1 part component A to 1.5 parts component B by volume. Another kit may use a different ratio or a weight measurement.
  4. Combine in a clean pail. Transfer the components as directed, avoiding contamination and scraping unmixed residue into the batch unless the instructions tell you to.
  5. Mix at the prescribed speed. Sika’s 2540 W NA instructions call for low-speed mixing for at least three minutes, scraping the sides and bottom to achieve a uniform blend. Sika’s guide lists a 300–450 rpm drill range for suitable mixing equipment.
  6. Limit entrained air. Keep the paddle submerged and move it slowly; do not whip the mixture. Excess air can leave pinholes or bubbles.
  7. Batch to the pot life. Mix only what can be spread within the working time at the actual material and field temperature. Sika Canada states, “Mix only the quantity that can be used within its pot life, which is dependent upon temperatures.”
  8. Move the batch to the floor promptly. Sika’s guide says to pour mixed material onto the floor rather than leaving it in the pail, where heat can build and shorten working time.

Mark the mixing start time and note the material temperature. Never add solvent or fresh hardener to revive a batch that has begun to thicken.

Apply the coating using the specified spread method

Primer and wear coats

Some systems use a primer followed by a wear coat. Sika’s general guide describes spreading the primer with a squeegee or roller and back-rolling to even the film, then applying the wear coat once the primer is tack-free. Do not assume that every epoxy needs a separate primer or that a primer can be substituted from another manufacturer.

Squeegee and back-roll systems

Sikafloor-2540 W NA describes squeegee/back-roll application on horizontal surfaces. The prepared floor’s porosity affects coverage: thirsty concrete consumes more material than dense concrete. Keep a wet edge, maintain the stated spread rate, and back-roll in a consistent direction to reduce ridges and roller marks. Avoid stretching a batch beyond the specified coverage to make it reach farther.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Sectioned roller application

Rust-Oleum’s EpoxyShield instructions use a roller in manageable sections while maintaining a wet edge. Plan the room so you can retreat toward the exit without crossing wet areas. Stop at a planned joint or tape line rather than creating a random dry edge in the middle of the floor.

Aggregate, flakes, and slip resistance

Only use additives approved for the chosen system. Sika’s guide describes broadcasting silica sand into a wet wear coat when slip resistance is required. Rust-Oleum permits its own anti-slip additive in the mixed EpoxyShield coating, following that additive’s directions. Broadcast uniformly while the film is wet; excess material can create rough spots and insufficient material can leave slick areas. A smooth cured epoxy may be slippery when wet, as Rust-Oleum warns.

Respect recoat windows and pot life

Pot life is the time a mixed batch remains usable; recoat time is the interval between layers. They are different limits. A coating can be chemically usable for another coat while a particular mixed batch is already too old to spread.

Sika’s general guide gives a 48-hour interval at 22°C as the point beyond which the surface should be abraded and solvent-wiped before another coat. Sikafloor-2540 W NA publishes separate minimum and maximum recoat intervals at substrate temperatures of 10°C, 20°C, and 30°C. Use that product’s table rather than the 48-hour example when applying 2540 W NA.

Rust-Oleum lists EpoxyShield pot life according to material temperature:

Material temperature Published EpoxyShield pot life
81–85°F 1 hour
71–80°F 1.5 hours
60–70°F 2 hours

Those figures belong to EpoxyShield and should not be used to schedule another coating. Warmer material generally shortens working time; cooler conditions can extend it while slowing cure. If the maximum recoat interval is missed, follow the manufacturer’s abrasion and cleaning procedure or obtain technical advice before recoating.

Cure the floor before allowing traffic

Dry to touch is not the same as fully cured. Keep the room protected from dust, water, condensation, impact, and chemical spills while the film develops its strength. Do not park a vehicle or place heavy shelving because the surface feels firm.

Rust-Oleum’s EpoxyShield instructions give these product-specific milestones and note that temperature and humidity affect actual drying:

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
Use EpoxyShield published time
Light foot traffic 12–16 hours
Normal foot traffic and heavy items 24–48 hours
Vehicle traffic and full cure 3 days

Other systems publish different schedules. Use the chosen product’s cure table and extend the waiting period when conditions are colder, more humid, or outside the stated range.

Cleanup and disposal

Clean tools while the residue is uncured, using only the cleaner named in the product instructions. Sika’s guide states that hardened material can be removed only mechanically and specifies its own cleaner for uncured tools. Rust-Oleum provides different EpoxyShield cleanup directions. Never assume that a solvent suitable for one resin is safe for another, and never wash uncured epoxy into drains. Seal leftover components, contaminated absorbent, and empty containers for disposal according to the SDS and local rules.

Troubleshoot by symptom and cause

The coating peels or lifts

  • Likely causes include laitance, oil, dust, weak concrete, an incompatible old coating, or moisture above the product limit.
  • Stop coating adjacent areas. Determine whether failure is at the concrete interface, between coats, or within the concrete itself.
  • Remove unsound material, correct contamination or moisture, mechanically prepare to the specified profile, and obtain the manufacturer’s repair recommendation before recoating.

Bubbles, pinholes, or craters appear

  • Possible causes are entrained air from aggressive mixing, porous concrete releasing air, condensation, or contamination.
  • Check dew point and slab temperature records, then compare mixing speed and spread rate with the TDS.
  • Do not simply roll another coat over defects without preparing and cleaning the surface as directed.

The batch thickens before it is spread

  • The batch was too large, the material was warm, mixing started too early, or the pot-life limit was exceeded.
  • Discard gelled material safely; never thin it or add hardener to extend its life.
  • Use smaller batches, cooler in-specured materials, and a staged workflow next time.

Colour or sheen varies

  • Uneven film thickness, different porosity, missed wet edges, or batches mixed at different temperatures can change appearance.
  • Maintain the specified coverage and batch sequence. Stop at planned boundaries and keep all components from the same approved system.

The surface is unexpectedly slippery

  • A smooth film can become slick with water or oil.
  • Use only the system-approved silica, anti-slip additive, or broadcast method, and design maintenance around prompt removal of spills.

A practical job sequence

  1. Choose a compatible coating and read its current TDS and SDS.
  2. Confirm the location, concrete condition, old-coating compatibility, UV exposure, and intended traffic.
  3. Arrange PPE, ventilation, moisture and temperature instruments, mixing equipment, pails, squeegee, rollers, masking, and waste handling.
  4. Remove contaminants and weak material using the selected manufacturer’s authorized preparation method.
  5. Repair defects, establish the required surface profile, vacuum thoroughly, and verify dryness.
  6. Measure substrate and ambient conditions, including dew point where required; postpone work outside the limits.
  7. Condition the components if the instructions require it, then premix and combine at the exact ratio.
  8. Mix uniformly at low speed, scrape the pail, record the start time, and pour out only a batch that fits the pot life.
  9. Apply primer, wear coat, or single coat exactly as specified, maintaining the spread rate and a wet edge.
  10. Add compatible aggregate or flakes only by the approved method.
  11. Observe the product’s minimum and maximum recoat windows; abrade and clean if the maximum is exceeded and the instructions require it.
  12. Protect the floor until the published foot, load, chemical, and vehicle cure times have passed.
  13. Clean tools while wet, dispose of residues under the SDS, and document batch temperatures and times for future maintenance.

What to record for a durable result

Keep the product name, batch numbers, component ratio, mixing start and finish times, material and substrate temperatures, moisture result, dew point, spread rate, coat times, and traffic-release time. These records make it possible to distinguish a preparation problem from a mixing or curing problem if a defect appears later. They also tell the next person which maintenance products and recoating procedure belong to the installed system.
