How Is Hydrogen Transported Through Pipelines, and What Makes a Pipeline Suitable?

Hydrogen can move through dedicated pipelines and, in some cases, existing gas networks. But blending and pure-hydrogen conversion require different, asset-specific assessments.

Hydrogen can be transported as a gas through pipelines, much like natural gas. But a natural-gas pipeline is not automatically suitable for hydrogen: blending hydrogen into a gas network and converting a line to carry pure hydrogen are different engineering cases. Suitability depends on the pipe and welds, operating conditions, defects, equipment, downstream uses, and applicable codes and regulations.

How hydrogen pipeline transport works

A hydrogen pipeline moves gaseous hydrogen from a supply point—such as production or storage—to concentrated demand, including industrial users. It is an established way to move large volumes. The U.S. Department of Energy (DOE) describes pipeline delivery as a low-cost option for large volumes and reports approximately 1,600 miles of hydrogen pipelines operating in the United States. The cited DOE page does not state when that mileage was measured, so it should be read as the page’s reported estimate, not a dated current inventory.

Hydrogen networks have historically served large users such as refineries and chemical plants. Extending networks can be difficult because a new pipeline requires substantial upfront capital. Where a natural-gas network already exists, a project may consider either adding some hydrogen to the gas or converting a line to pure-hydrogen service. Those options change the pipeline’s service in different ways and need separate evaluations.

Can natural-gas pipelines carry hydrogen?

Sometimes—but not simply because they already carry gas. Existing lines may be assessed for hydrogen blends or for conversion to pure hydrogen, and the answer is specific to the asset and intended service. Pipe material, welds, pressure, defects, connected equipment, end uses, and governing requirements all affect whether a proposed change is acceptable.

Blending hydrogen into natural gas

Blending means the pipeline continues to carry a mixture of natural gas and hydrogen. DOE says blending up to about 15% hydrogen may require only modest modifications in some contexts. This is an overview-level statement, not a universal allowable blend limit, a guarantee that a particular network needs only minor work, or an approval for any specific end use.

The appropriate blend depends on the design and condition of pipeline materials, infrastructure equipment, and applications that use the gas. DOE’s HyBlend program describes testing materials at varying hydrogen concentrations and pressures up to 100 bar; the cited program page does not state a year for that figure. A blend that may be acceptable for one set of components and uses cannot automatically be assumed acceptable for another. The concentration, pressure, system layout, connected equipment, end-use devices, and local requirements must be considered together.

Converting a line to pure hydrogen

Pure-hydrogen service exposes the pipeline to a different operating environment than a natural-gas blend. DOE notes that converting a natural-gas line to pure hydrogen may require more substantial changes than blending. The work cannot be reduced to changing the gas: engineers need to evaluate whether the line and its associated equipment are suitable for the proposed hydrogen service and whether modifications or replacement are needed.

Neither a blend percentage nor a pipeline’s prior gas service settles the question. A line’s suitability has to be established against its proposed hydrogen concentration, pressure range, operating pattern, condition, and use.

What makes a pipeline suitable for hydrogen?

Suitability is a system-level engineering determination. The pipe wall matters, but it is only one part of the assessment. A useful review asks what the proposed service demands, what the asset is made of and what condition it is in, whether the rest of the system is compatible, and what integrity controls and rules apply.

Pipe material, welds, and mechanical behavior

Hydrogen can affect the mechanical properties of materials. Hydrogen Tools states that hydrogen reduces fracture toughness and increases fatigue crack growth in steels. This does not mean that every steel pipeline is unusable. It means that the steel grade alone cannot establish suitability: weld metal, heat-affected zones, crack-like flaws, pressure, hydrogen environment, and service conditions also matter to the safety margin.

A 2023 DOE-hosted presentation summarizes ASME B31.12 as recommending a maximum steel grade of X52. That summary is not a substitute for the current code, its scope, or an engineering assessment of a particular asset. A project should verify the applicable standard edition and design basis rather than treating a presentation slide as a universal requirement.

Polymeric and composite materials may be candidates in some contexts, but compatibility cannot be assumed for every pressure, joint, seal, or component. DOE identifies fiber-reinforced polymer (FRP) pipelines as a potential option and says their installation costs can be about 20% lower than steel because longer sections can mean fewer welds. That is DOE’s stated comparison, not a project-specific cost estimate or guarantee.

Pressure, concentration, and operating pattern

The operating pressure and hydrogen concentration shape the service conditions a material and system must withstand. Hydrogen work at one concentration or pressure does not automatically establish performance at another. DOE’s HyBlend testing description, which covers varying concentrations at pressures up to 100 bar, illustrates why test and assessment conditions need to be matched to the proposed service.

For an existing line, the proposed operating range and cycling or transient behavior should be compared with the original design and integrity basis. The cited overview material does not establish a universal safe pressure or service-life calculation; those require analysis for the specific line under the applicable code and project design basis.

Condition, records, and defects

A line’s history as a natural-gas asset does not prove its condition is adequate for hydrogen. Before repurposing, owners need to assess the actual asset. H2Tools describes evaluating candidate pipelines with nondestructive techniques already used in mechanical-integrity programs. Relevant inputs include material and construction records, inspection findings, welds, repairs, defects, and operating history.

The assessment should connect the evidence about the line’s condition to the intended hydrogen service. One inspection, a pipeline’s age, or a material label on its own cannot establish suitability. Findings about corrosion, cracks, weld condition, or other defects need to be considered alongside pressure, hydrogen concentration, and the rest of the system.

Equipment, interfaces, and end uses

A pipeline system includes more than its straight sections of pipe. Compressors, valves, fittings, seals, and metering equipment may have different material or performance constraints. DOE identifies hydrogen compression as a concern, and it notes that blend limits depend partly on infrastructure equipment and downstream applications.

End-use equipment matters because a gas mixture that can move through a pipeline is not necessarily appropriate for every connected application. A blend assessment therefore needs to include the devices and processes using the gas, not just the network that carries it.

Leakage, monitoring, and integrity management

DOE identifies hydrogen permeation and leakage as pipeline concerns. Its safety overview describes measures such as material selection, thicker walls, more frequent replacement, and more frequent inspection as ways that may help manage embrittlement; it also highlights monitoring and leak prevention. These are potential risk controls, not a fixed prescription for every pipeline. The controls needed depend on the asset, service, and assessment results.

How to assess an existing line for hydrogen service

Owners evaluating a natural-gas pipeline for repurposing should define the proposed service first, then assess the entire asset against it. The following sequence organizes the key questions; it is not a substitute for the engineering and regulatory review required for a real project.

  1. Define the service. State whether the proposal is a natural-gas blend or pure hydrogen, and specify the intended concentration, pressure range, operating pattern, and service life assumptions. A general blend figure cannot replace those project conditions.
  2. Establish the asset baseline. Gather available material and construction records, weld information, repairs, operating history, and prior inspection findings. Identify uncertainties that could affect the evaluation.
  3. Assess condition. Use appropriate nondestructive inspection and mechanical-integrity methods to evaluate the line and its defects. Tie inspection findings to the proposed operating conditions rather than treating inspection as a pass/fail label in isolation.
  4. Review the complete system. Identify the materials and performance requirements of compressors, valves, seals, fittings, metering, and connected end-use equipment. Determine whether interfaces need modification or replacement.
  5. Check codes and jurisdictional rules. Identify the relevant code basis and legal requirements for the pipeline’s location and service. Confirm current editions and applicable regulations before making design or operating decisions.
  6. Set integrity controls and decide on the option. Determine what inspection, monitoring, leak-control, maintenance, or other measures are warranted by the assessment. Compare the resulting retrofit scope with a new dedicated line or a blend option; the answer depends on the specific asset and project economics.

How the main infrastructure options differ

Option What it means Key qualification
New dedicated hydrogen line A pipeline designed for hydrogen service from the outset. New lines can involve high initial capital costs, according to DOE. Design still needs to address materials, equipment, integrity, and applicable rules.
Hydrogen blend in a natural-gas line Hydrogen is added to natural gas, and the network carries the mixture. DOE says up to about 15% may need only modest modifications in some contexts; this is not a universal limit. Materials, condition, equipment, end uses, and requirements govern the particular case.
Repurposed line for pure hydrogen An existing natural-gas line is modified, if suitable, for pure-hydrogen service. DOE describes this as potentially requiring more substantial changes than blending. Asset-specific condition, materials, components, operating conditions, and code review are necessary.

The comparison should not be reduced to “reuse is cheaper” or “new is safer” without project evidence. The retrofit scope depends on what inspection and engineering establish, while new construction carries its own capital requirements. DOE’s FRP installation-cost comparison is limited to its stated comparison with steel and does not establish total project cost for any of these options.

Which codes and regulations apply?

H2Tools identifies ASME B31.12, Hydrogen Piping and Pipelines, and ASME B31.8, Gas Transmission and Distribution Piping Systems, as relevant code references, alongside applicable national regulations. In the United States, that includes U.S. Department of Transportation Pipeline and Hazardous Materials Safety Administration (PHMSA) requirements where applicable. The governing requirements depend on jurisdiction and project scope, so verify current code editions and regulatory obligations for the actual line.

ASME’s guidance for STP-PT-006 describes design guidance covering metallic and nonmetallic materials in dry hydrogen, design life, nondestructive examination, and in-service inspection. The ASME page says the report is on stabilized maintenance. That guidance can inform a review, but it does not replace the applicable current standard, regulations, or an asset-specific engineering basis.

What a sound suitability decision establishes

A defensible decision connects the proposed hydrogen service to evidence about the pipeline and its surrounding system. It should make clear whether the case is a blend or pure hydrogen, what assumptions apply to pressure and operating pattern, what inspection and material evidence supports the decision, how equipment and end uses are addressed, and which codes and regulations govern the work. If those inputs are unknown, suitability has not yet been demonstrated.
