How Advanced Process Control Improves Cement Grinding

Advanced process control coordinates interacting cement-grinding loops to pursue higher throughput and lower energy use while keeping product quality and equipment constraints in view.

Advanced process control (APC) can help a cement mill produce more cement per hour, use less electricity per tonne, and keep product quality within its targets by coordinating operating setpoints across interacting process loops. It does this as a supervisory layer above the plant’s basic controls, using measurements and a process model to anticipate effects, respond to disturbances, and respect operating limits. The gains are not automatic: the controller must fit the grinding circuit, rely on useful signals, and optimize energy and output without sacrificing cement performance.

What APC changes in a cement grinding circuit

A grinding circuit is a connected process, not a single machine with one dial. Mill operation, separator settings, material feed, temperature and product fineness can affect one another. A change that raises feed rate, for example, may also alter mill load or the resulting product. If each basic control loop acts only on its own target, operators may have to make repeated adjustments to keep the whole circuit stable.

APC works above those underlying regulatory loops. It considers relationships among several process variables and recommends or adjusts setpoints so the circuit can approach a set of operating goals together. Depending on the system and configuration, the goals may include throughput, specific electrical energy, fineness or other quality measures, temperature, stability, and equipment limits. APC does not replace the underlying controls or make the physical constraints disappear; it coordinates operation through them.

In its cement materials, ABB describes a combination of model predictive control (MPC), fuzzy logic and state estimation. Rockwell Automation describes its Pavilion8 system as calculating recommended setpoints for process control loops. Those are different vendor descriptions of a supervisory optimization role, not evidence that all APC systems use the same methods or deliver the same results.

How predictive control coordinates operating goals

Measurements, targets and disturbances

A controller needs a usable picture of what the circuit is doing. Process measurements become inputs to the control strategy; operators or the system can adjust some process settings, while other factors influence outcomes without being independently adjustable. Rockwell’s cement-control description groups these into manipulated variables, controlled variables and disturbances. Product metrics are examples of controlled outcomes; manipulated variables are settings the system can move, and disturbances are influences it must accommodate.

The controller uses a process model to estimate how a change in an adjustable setting may affect the outcomes over time. MPC uses those predicted effects to select setpoints while considering interactions and constraints. It can therefore account for a target conflict—for instance, a production objective that must be balanced against an energy limit or quality boundary—instead of pursuing each objective in isolation.

Models, uncertainty and the underlying controls

The model is an estimate of the plant, not a perfect copy of it. In an industrial ball-mill study, Prasath, Chidambaram, Recke and Jørgensen describe linear models identified with step tests. Their MPC approach uses a soft-constraint penalty function to manage uncertainty in the identified models and mismatch between the plant and model; the authors report both simulations and industrial mill tests. This illustrates why model quality and treatment of uncertainty matter, but it is not a universal recipe for every mill.

Because APC operates above basic loops, it depends on those loops functioning and on the process measurements being useful. The cited materials do not establish a universal minimum sensor list or instrumentation specification. A site assessment must determine whether the existing signals and control infrastructure are adequate for the particular circuit and intended objectives.

Why the grinding circuit determines the approach

The same control strategy cannot be assumed to fit every cement mill. ABB discusses ball mills with dynamic separators, vertical roller mills with dynamic separators, and hybrid roller-press/ball-mill configurations, and notes that the configurations have different controller requirements. Feed behavior, equipment arrangement, separator behavior and the location of the actual bottleneck all shape which variables can be controlled and what outcomes are practical.

Before evaluating APC, define the circuit boundary: identify the mill and separator arrangement, relevant auxiliaries, the current production constraint, and which operating variables can be adjusted. Then distinguish the outcomes that matter—such as tonnes per hour, energy per tonne, product fineness, temperature or stability—from the disturbances that the control strategy must handle. This prevents selecting a system on the basis of a generic feature list rather than fit with the plant.

ABB lists mill-load and throughput optimization, fineness and temperature control, startup handling, and automatic product-type switching among the functions of its cement grinding solution. These functions show the range of problems an APC deployment may address; they do not establish that every configuration will use every function or achieve a specific performance improvement.

Energy savings have to stay inside the quality envelope

Lower specific energy is not automatically better if the cement no longer meets the plant’s product requirements. Fineness can be a key part of that trade-off: changing grinding conditions to produce a coarser product may reduce grinding energy and support a higher production rate, while also affecting strength and setting behavior. Accordingly, the control objective should treat product quality as a constraint or an explicitly balanced target, not as an afterthought to a kWh-per-tonne goal.

A 2020 ball-mill study, “Energy and exergy analyses for a cement ball mill…,” reported that, in its case, reducing fineness from 3,250 to 2,820 cm²/g coincided with production increasing from 185 to 224 t/h and electrical consumption declining from 41.1 to 33.1 kWh/t. In the same study, compressive strength decreased and setting time increased as fineness fell. These are observations from that grinding-condition study, not a promise about APC software or a transferable target for another cement or circuit.

The plant must set quality boundaries against the standards and customer requirements that apply to its products. The cited studies do not provide jurisdiction-specific standard limits. A useful optimization problem therefore needs to include the actual product specification and quality measurements used at the site, alongside production and energy goals.

What published performance figures do—and do not—show

Reported gains vary by plant, circuit, product and measurement method. The examples below are not directly comparable: they include vendor case studies and research on circuit or grinding-condition changes, and only some concern APC deployments. Keep each figure attached to its source and context rather than treating it as an industry benchmark.

Source and context Reported result How to interpret it
Rockwell Automation, Cimento Itambé grinding-phase case study, published May 8, 2024 5% lower energy use and 5–10% higher productivity Vendor-reported outcome from one Pavilion8 installation; not a general guarantee.
Rockwell Automation, 2021 case page on closed-loop predictive control for two finish mills Throughput increased 4.8% on one mill and 5.7% on the other; finish-mill production increased 5%. The report also gives a power reduction of 3.5 kWh per ton of cement and a separate measure of 4% of total mill motor power. Vendor-reported results for that deployment. The two power measures use different units and should not be conflated.
“Energy and cement quality optimization of a cement grinding circuit,” 2018 Validation after a flow-sheet change in a conventional CEM I 42.5R circuit found a 3.68% higher production rate and 2.9% better 28-day strength. Research on a circuit-flow-sheet change, not a direct APC software trial. The paper’s separate simulation calculations predicted a 4.45% production-rate increase and 4.26% energy saving.
“Energy and exergy analyses for a cement ball mill…,” 2020 In the study’s reduced-fineness case, production rose from 185 to 224 t/h while electrical consumption fell from 41.1 to 33.1 kWh/t, as fineness changed from 3,250 to 2,820 cm²/g. Plant study of grinding conditions; the same case reported lower compressive strength and longer setting time. It is not an APC performance result.

These cases show why the measurement basis matters. Throughput, production, specific energy, motor power, quality and interruptions describe different outcomes. A percentage gain in one cannot be substituted for a change in another, and a result achieved under one plant’s product mix and operating conditions does not establish what another plant will achieve.

How to prepare a plant for APC

1. Set a baseline and state the operating problem

Choose a representative period and record the current operating objectives and constraints. Establish which production, energy, quality and stability measures will be used to evaluate the project, and document the product mix and operating conditions that affect them. A baseline is useful only if the comparison after commissioning accounts for meaningful changes in those conditions.

2. Map the circuit and check available signals

Document the mill type, separator arrangement, hybrid equipment if present, and the control loops that serve the circuit. Identify the adjustable settings, measured outcomes and major disturbances relevant to the objective. Check that signals are available and reliable enough for the intended control strategy and that the underlying loops respond as expected. There is no single sensor checklist in the cited material, so this should be settled through site-specific engineering rather than assumed from a product description.

3. Define targets, constraints and operator expectations

Decide how the controller should balance output, energy and quality, and define the operating boundaries it must respect. Include product changes and startup if they are in scope. Operators should be able to understand the targets, limits, alarms, and what the system does when disturbances or transitions occur. ABB’s listed functions include startup and product switching; Rockwell’s case materials emphasize transitions and operator access to real-time data.

4. Confirm integration and commissioning responsibilities

Clarify how the APC layer connects to existing controls, which setpoints it may recommend or adjust, how operators can view its decisions, and who is responsible for modeling, commissioning and ongoing support. Vendor descriptions cover integration at a high level, not the engineering details for an individual plant. Those details—including how model updates or changing operating conditions will be handled—need to be established for the proposed scope.

  • Hard hat clip- attaches for easy access

5. Evaluate results on a like-for-like basis

After commissioning, compare throughput, specific power, quality variability, stability or interruption measures, and controller utilization with the baseline. State the measurement window and product mix, and note operating conditions that differ. The published vendor cases report selected results but do not establish a common independent evaluation protocol, so a plant should agree on its own transparent measurement method before judging performance.

How to compare APC approaches

Compare candidate systems against the plant’s needs rather than relying on a single headline method or savings claim. The commercial and engineering scope can matter as much as the controller’s algorithm.

  • Circuit coverage: Confirm compatibility with the actual ball mill, vertical roller mill or hybrid roller-press/ball-mill arrangement, separator and relevant auxiliaries.
  • Control method and model upkeep: Ask how the system identifies process behavior, deals with model uncertainty or mismatch, and responds when feed or operating conditions change.
  • Outcomes in scope: Establish whether the proposal addresses throughput, kWh/t, fineness and other quality measures, stability, interruptions, startup, product transitions, or only a subset.
  • Integration and operator workflow: Clarify the connection to existing controls, setpoint authority, alarms, operator visibility, commissioning work and support.
  • Evidence quality: Separate peer-reviewed research and plant validation from vendor-reported case results, simulations and vendor-stated potential benefits. Do not compare results as if they came from the same conditions.
  • Lifecycle and commercial terms: Request transparent costs for software, engineering, training, support and maintenance, along with the baseline assumptions behind any payback estimate. The cited sources do not establish a general APC price or payback period.

ABB describes its Expert Optimizer as using linear and nonlinear MPC, fuzzy logic, neural networks and analytical AI across cement applications, and reports more than 200 active cement optimization installations. That installation count is an ABB vendor claim, not an independent market-share measure. Rockwell’s Pavilion8 materials provide another MPC example, including the site-specific finish-mill cases described above. Product capabilities and commercial terms can change, so confirm current scope and fit directly with suppliers.
