DIY Battery Spot Welder: Build or Assemble a Welder for Battery Packs

A battery spot welder uses brief high-current pulses to join strip to a cell tab. Compare a component-level Arduino build with a kWeld kit, and check each design’s specific power, strip, and safety requirements.

A battery spot welder joins nickel strip to a cell tab with brief, high-current pulses. You can build one from components—such as an Arduino-based design—or assemble a purpose-made kit, but the power source, controls, strip limits, and instructions are specific to each design. The options below show what each route involves and where to verify its requirements before using it.

How a battery spot welder joins a cell and strip

Resistance welding sends current through the metal strip and the battery tab. Their electrical resistance creates heat at the contact point, fusing the metals. The kWeld developer describes using high current over a short pulse so the molten area stays small, limiting potential damage to the battery. This is the developer’s explanation of the process, not an independent comparison of welders. kWeld project overview

Control methods vary. A design that adjusts pulse duration controls how long current flows; kWeld’s developer describes its energy-metering control as a way to set weld energy rather than rely only on preset pulse length. That difference does not establish that one approach is universally better: the right settings depend on the welder, power source, electrodes, strip, and cell.

Choose a build route

kWeld complete kit The kit includes a controller module, cables, electrode holders and electrodes, foot switch, fuse, bus bars, and mechanical parts. It excludes the high-current power source; you must also supply a suitable connector for that source. The product page calls for at least 800 A for proper operation and recommends at least 1,000 A. Separately, the project page describes an ideal source as 5–15 V DC capable of at least 1,500 A under short-circuit conditions for tens of milliseconds. These are distinct statements from different pages; consult the current manual for the specific setup. What the comparison means in practice

The Arduino route is a component-level project: you need to source and assemble parts and use the project’s own design documentation. The kit route provides the listed welder hardware, but you still have to obtain a suitable high-current source and connector. Neither route’s power numbers should be transferred to another model.

Match strip thickness to the exact design

Strip thickness is model-specific. Malectrics’ quick-start guide for V2.2 or older recommends 0.1–0.15 mm nickel strip. It also specifies 16 mm² welding cable, about 50 cm long per cable, and recommends a 12 V, 40 Ah, 440 A (or 440 CCA) welding battery. The same guide explicitly directs users to a separate V3 guide; do not apply V2.2-or-older settings to V3. Likewise, the kWeld page’s approximately 0.3 mm capability and the Arduino project’s reported results are not interchangeable ratings. Use the documentation for the exact controller and power-source combination you plan to build.

Plan for power, parts, and documentation

  • Identify the exact design and revision. Confirm that the guide matches the controller and hardware version; older Malectrics settings are for V2.2 or earlier.
  • Verify the source independently against that design’s manual. The current figures differ: Malectrics’ older guide recommends a 12 V, 40 Ah, 440 A (or 440 CCA) battery; the kWeld product and project pages state separate source criteria; the Arduino V3 repository describes a 12 V car battery and its own typical 40 Ah, 440 A example.
  • Account for omitted components. A kWeld kit buyer must provide the high-current source and a suitable source connector. Do not assume a kit includes a battery just because it includes cables and electrodes.
  • Use the design’s stated strip and cable specifications. A thicker strip is not automatically supported because another welder can handle it.
  • Check the manufacturer’s setup and operating instructions before energizing the system. A parts list or project page is not a complete build or safety procedure.

Take the high-current and battery hazards seriously

Malectrics warns that its older design handles very high current and says it should be used only by someone with basic electrical knowledge. Its guide warns against exceeding the stated source current for that design and reversing battery polarity; it also says excessive pulse time can make very thin nickel material “explode.” The guide notes an optional welding-tip voltage measurement before use. These cautions apply to V2.2 or older, not automatically to later versions. Read the version-specific Malectrics guide.

kWeld’s manufacturer warns that improper handling of high energy can cause injury or fire and says, “Never leave it unattended while being powered.” It also warns that LiPo batteries may self-ignite following internal failure and recommends supervision during use and charging, plus fire-safe storage. These are manufacturer warnings, not a complete safety standard; follow the current manual and use competent electrical practice. kWeld product warnings and kWeld project information.

Make the choice by design fit, not a universal ranking

Choose the Arduino-based route if you want a component-level project and are prepared to source parts and follow its repository documentation. Choose a kit-based route if the supplied controller, electrodes, and other included hardware suit your needs and you can meet its separately stated power-source requirements. For either, verify the exact model, revision, strip guidance, and manual before assembly and operation; the documented specifications do not establish one option as best for every pack-building task.
