To answer “How do you make wooden gears?”: use a paper gear template as a cutting guide, shape the teeth with a drill and saw, then mount and adjust the gears until they turn freely. This method makes useful low-precision gears, not precision industrial gearing.
Choose the gear arrangement before cutting
First decide what the mechanism needs: whether the gears mesh in the same plane or turn motion through a right angle, where their shafts sit, and how much smoothness, speed, load, and service life the project requires. Tooth count and spacing affect whether a pair will mesh; preview the pair rather than assuming that any two patterns will work together.
Woodgears.ca’s gear template generator can display a gear’s pitch diameter and preview two gears meshing. It is intended for low-precision gears cut from plywood, phenolic, or other suitable material, and supports external gears as well as racks and internal gears.
Pick stock that suits small teeth
For the demonstrated method, Woodgears.ca recommends fine-ply Baltic birch plywood. Its fine, consistent layers suit the small tooth shapes; the guide discourages coarse ordinary spruce-or-fir plywood and solid boards for this particular approach. The example gears use stock about 10 mm (3/8 inch) thick. UHMW plastic, Masonite, and phenolic are also named as possible materials.

A separate Woodgears.ca project describes Russian birch plywood with fine birch plies and reports that the pair turned smoothly. That is an observation from one project, not a controlled durability or performance test. See the plywood gear example.
Make same-plane gears from a printed template
- Generate the pattern. Set the tooth count and spacing for the design, and check the pair’s mesh in the generator before committing to the cut.
- Print at scale. Print the template and use its known-distance calibration check to confirm that printer scaling has not changed the dimensions. If the check is off, correct the print scale before cutting.
- Attach the pattern to the stock. Transfer the paper outline to the plywood and secure it so it cannot shift while you mark and cut.
- Mark and drill the tooth spaces. Use an awl to mark the spaces, then drill between teeth. In the box-joint jig/router-lift example in Woodgears.ca’s wooden gear guide, the maker uses a 5/16-inch (8 mm) brad-point bit. That size is specific to the spacing in those examples; choose a bit that fits your own gear geometry.
- Saw the tooth sides. Cut the sides with a bandsaw and trim the teeth to length. For ordinary same-plane gears in this method, angled table cuts are not required. File or sand small inaccuracies rather than forcing a tight-fitting pair together.
- Make the shaft holes and test. Drill the shaft holes while the template is still in place, then remove the pattern, mount the gears, and turn them by hand. If they bind, identify the tight spot and ease it with a file until the pair moves freely.
The maker reports adding varnish to reduce friction and wear, but this is a shop practice rather than a measured guarantee of longer life.

Use a different approach for a right-angle pair
A right-angle arrangement needs a different tooth shape from two gears meshing in the same plane. Woodgears.ca’s right-angle gear method tapers the tooth sides so the gears can meet at an angle. These are not true conical bevel gears: the page describes them as a hobby approach, not a substitute where demanding power transmission, speed, or long service life calls for better tooth engagement.
Consider laser cutting only when the setup makes sense
Laser cutting is another way to produce wooden gears, but it is not automatically the simplest option for a one-off. A Woodgears.ca example, originally published in November 2011 and updated in March 2015, describes layered construction, smoke ventilation needs, charred edges, and a burnt smell. Know what this method does—and does not—solve
For a craft mechanism, the practical test is whether the mounted gears mesh and turn freely. Industrial-style design asks for more than a pattern that looks right: backlash, contact ratio, dimensions, and tolerances can all matter. The American Gear Manufacturers Association’s AGMA 917-B97 fine-pitch gearing design manual listing identifies such design considerations; it is a technical reference, not a recipe for wooden craft gears.
