For a hinge mortise that fits cleanly, size the template to the actual hinge, set router depth to the hinge-leaf thickness, and square the routed corners with a chisel if the hinge requires it. A hinge-specific shop-built template works well for unusual hardware or a one-off job; a commercial jig can simplify repeat work when its hinge range and setup match yours.
Start with the hinge, not the router
Before making a template or setting up a jig, check the actual hinge you will install. Confirm its leaf length and width, thickness, corner shape, and intended location. The hinge determines the mortise’s dimensions; relying on a nominal size alone can leave a recess that is too large, too small, or the wrong shape. Consistent hinges also make it easier to produce consistent mortises.
- Measure the hinge leaf and note its thickness.
- Check whether the leaf has square or rounded corners, and note the corner radius if rounded.
- Mark the hinge location and confirm that the door and jamb provide adequate support for the router base and jig.
Choose a template that matches the job
Build a hinge-specific template
For a one-off job, unusual hinge, or a template sized directly from the hardware, make a shop-built jig from MDF or Baltic birch plywood. Transfer the actual hinge outline to the sheet material, then make a stable router guide and support that lets the router follow the opening without the template shifting. WOOD Magazine’s hinge-mortise method uses a hinge-specific template; Fine Woodworking likewise describes building around the hinge and using a pattern bit in its mortising guide.
Use a commercial jig for documented hinge sizes
An adjustable or drop-in jig may reduce setup work for common door hinges, but verify that its hinge range, template shape, router, and bit suit the hardware in front of you. Manufacturer specifications describe what a jig is designed to accommodate; they do not establish comparative accuracy or performance.

Compare more than the advertised hinge range: corner radius, included templates and bits, router compatibility, clamping and base support, depth-setting method, and how much corner chiseling remains all affect whether a jig fits the work.
Set the depth before routing
The mortise should be deep enough for the hinge leaf to sit flush with the surrounding surface. Use the leaf thickness as the target depth, and make a test cut on scrap with the same setup when possible. A shallow recess leaves the hinge proud; an overly deep one can make it sit below the surface and compromise the fit.

Depth references and procedures differ by jig. Milescraft’s manual describes using its jig opening as a depth reference, but that is not a universal procedure. Follow the instructions for your specific jig, bit, and router rather than transferring another model’s setup.
Route the recess in controlled passes
- Position and secure the guide. Align the opening with the marked hinge location and clamp or otherwise hold the template firmly so it cannot shift.
- Check router support. Keep the router base fully supported on the jig and work surface throughout the cut. Confirm that the bit and depth match the jig’s instructions.
- Cut progressively. Route in controlled passes rather than trying to remove the full depth at once. Keep the router against the guide and avoid forcing it through the cut.
- Stop and inspect. Remove the template and test the hinge in the recess before making further adjustments.
Fit the hinge and finish the corners
Router bits leave rounded internal corners. If your hinge has square corners, use a sharp chisel to pare the recess corners square, checking the hinge as you go. If the hinge corners are rounded, confirm that the routed radius suits them rather than assuming every jig produces the right shape.

Test the leaf without forcing it into place. If it does not sit flush, determine whether the issue is depth, the template opening, or a corner that still needs cleanup. Make small corrections and recheck the fit; do not compensate for a mismatched template by enlarging the mortise indiscriminately.

When a shop-built or commercial jig makes sense
- Choose a shop-built template when the hinge is unusual, the job is limited, or you want to size the opening directly from the actual hardware.
- Consider an adjustable commercial jig for common door hinges when the documented size range, router setup, and support arrangement match the job.
- Consider a drop-in system when you also need templates for strike or latch-plate mortises, after checking its included shapes and sizes.
