Uneven temperatures, weak airflow, noise, or a room that feels stuffy with its door shut can have several causes. Duct design is one possibility, but a complaint alone cannot identify the fault: room loads, the HVAC equipment’s blower, duct resistance and routing, return-air paths, and registers all affect delivery. A properly designed system coordinates those factors, then verifies airflow through balancing.
Why duct design is a system calculation
Duct dimensions cannot be selected reliably from equipment tonnage or a rule-of-thumb chart alone. The room-by-room heating and cooling loads determine how much air each space needs; the selected equipment and its blower performance determine what the system can deliver against resistance. Duct geometry, fittings, material, and routing add pressure losses that affect the result.
ACCA’s ANSI/ACCA 1 Manual D – 2016, third edition describes a procedure for matching duct-system resistance to blower performance and determining space air delivery using heating and cooling loads. ACCA’s code-official design-review information likewise identifies equipment selection, duct geometry, fittings, and materials as relevant to sizing. The blower should not be assumed to deliver the same airflow under every duct condition.
ACCA announced a second public review of proposed Manual D modifications on February 14, 2025. That announcement describes proposals, not a final replacement edition. For a project, have the designer confirm the currently published standard and applicable local code rather than treating the 2016 designation or a proposed revision as the governing local requirement.

How flexible duct routing can restrict airflow
Flexible duct can lose effective airflow when it is kinked, compressed, excessively long, or left sagging. Tight bends and a poorly supported run increase resistance or narrow the airway; the impact depends on the specific layout and system. The U.S. Department of Energy’s residential duct guide identifies kinks as a common problem, while ACCA’s Manual D overview addresses excess length, sag, and compression.
There is no single support spacing or allowable run length established here for every installation. A qualified HVAC professional should assess the actual duct type, route, manufacturer guidance, and design requirements instead of applying a universal number.

How leaks, joints, insulation, and duct location differ from sizing flaws
A system can be sized poorly from the outset, or it can lose performance because its condition has deteriorated or installation details are deficient. Those are related but distinct problems: sealing a leak does not correct an undersized or poorly routed design, and redesigning a duct does not automatically fix a disconnected joint.
DOE’s residential duct guide identifies torn or disconnected ducts, poorly sealed registers, leakage at the furnace and filter slot, and insulation concerns. Ducts outside conditioned space may need attention to insulation as well as leakage. Applicable insulation requirements depend on current code and jurisdiction; values in an older guide should not be treated as universal current requirements.

Why return air matters, especially with a closed door
Supply air is only half the path. Air delivered to a room needs a workable route back to the HVAC system. If that return path is inadequate, airflow and comfort can suffer; a room becoming stuffy when its door is closed is a reason to have the path assessed, not proof of a particular fault.
Possible design considerations include the room door, transfer paths, return duct layout, and the conditions when doors are closed. ACCA’s Manual D materials include return-air tables and system-performance considerations, and DOE lists inadequate return airflow among common existing-system problems. The appropriate return strategy depends on the house and applicable code; there is no one solution for every room.

Why register and grille selection affects comfort
Supply registers and return grilles are part of the air-distribution design, not merely decorative finishes. DOE’s Building Science Education guidance explains that poor sizing, quality, or placement can contribute to drafts, stagnant air, noise, and comfort problems. Terminal selection and location should suit the intended airflow and the room layout.
What to ask for when reviewing a design or repair
Homeowners can ask a qualified HVAC designer or contractor to explain how the proposed work addresses the whole air path. Compare designs or recommendations using the factors below, not duct diameter alone.

- Leakage, insulation, duct location, and the condition of joints and connections.
- Balancing and measured verification against the design targets.
Why balancing and verification belong in the finished work
A design calculation is not the same as confirmation that the installed system delivers its intended airflow. ACCA’s Manual D overview includes testing-and-balancing material and calls for balancing air dampers within its procedure. Ask the professional to explain the design airflow targets and, where appropriate, provide balancing or commissioning measurements and describe any adjustments made.
