Why Is a Nitrogen Generator Producing Low Purity or Pressure?

A nitrogen generator that suddenly shows low purity or pressure is not automatically suffering from a failed membrane or molecular-sieve bed. The reliable way to find the cause is to identify whether the machine is a PSA or membrane system, record feed pressure, product pressure, flow demand and oxygen concentration, then trace the air and nitrogen path from compressor to point of use. Dirty or wet compressed air, a restricted filter, an incorrect regulator setting, excessive demand, a faulty analyzer or a control-cycle problem can produce similar symptoms.

Check the generator outlet and the downstream user separately. If pressure is normal at the generator but low at the application, the loss is downstream. If purity is low, verify the oxygen measurement before opening the separation equipment. Pressure limits, alarm values, calibration intervals and repair procedures are model-specific; use the installed unit’s nameplate, manual and service instructions rather than a generic threshold.

What low purity and low pressure actually indicate

Nitrogen purity is normally inferred from the oxygen concentration in the product stream: as oxygen rises, nitrogen purity falls. A displayed purity value is only useful when the oxygen analyzer is operating and calibrated as required for that instrument. A low-pressure complaint is equally dependent on where it is measured. The gauge on the generator outlet, the reading after a regulator and the pressure at the consuming machine may all differ when filters, piping, valves or a buffer vessel are restrictive.

Record whether the symptom is constant or appears only during peak use. A stable reading that is wrong from start-up points toward supply, measurement or control conditions. A pressure collapse only when several users operate can indicate demand beyond the generator’s rated flow or inadequate buffering. These are diagnostic directions, not universal diagnoses; confirm them against the equipment documentation.

Identify the generator technology before troubleshooting

PSA and membrane generators condition compressed air differently and therefore require different first checks.

Diagnostic axis PSA generator Membrane generator
Separation mechanism Carbon molecular sieve preferentially adsorbs oxygen while the bed is pressurised. Reducing pressure releases the adsorbed gas and regenerates the bed. Compressed feed air passes through hollow-fibre modules. A control loop manages residence time to reach the operator’s selected purity set point.
Upstream equipment to inspect first Compressor, dryer, filters, feed pressure, process valves and the alternating adsorption/regeneration cycle. Air receiver, coalescing pretreatment, liquid-water and oil carryover, feed conditions and purity-control components.
Purity measurement An oxygen analyzer may be supplied with the PSA system; follow the installed analyzer’s calibration and alarm instructions. An oxygen analyzer feeds the PLC/PID control loop. Off-spec gas may be diverted or vented rather than sent to the product outlet.
Pressure path Check inlet and outlet gauges, product buffer vessel, regulator, lines, filters and demand. Check feed and outlet gauges, downstream regulator and piping, and demand at the application.

Step 1: Record operating conditions before changing settings

Write down readings at the same time and under a known load. This prevents a setting change from hiding the original fault.

  1. Identify the system. Note the manufacturer, model, PSA or membrane technology, rated purity, rated flow and required inlet conditions from the nameplate and manual.
  2. Measure feed pressure at the generator. Record the pressure while the generator is idle and while it is producing. A compressor-room gauge may not show the pressure actually reaching the unit.
  3. Measure product pressure in two places. Take a reading at the generator outlet and another after the regulator or at the point of use. Record the readings while the consuming equipment is operating.
  4. Record flow or demand. Include all connected users, purge flows and any recent expansion. Note whether the pressure loss coincides with a particular machine starting.
  5. Record oxygen concentration, alarms and timing. Save the analyzer display, controller status and alarm history. State whether low purity began suddenly, followed maintenance or occurs only at high flow.
  6. Compare with the installed specification. Use the generator’s manual and service data for acceptable feed pressure, product pressure, flow, purity and ambient conditions. There is no universal pressure-drop or alarm limit that applies to every model.

Step 2: Check compressed-air quality and pretreatment

PSA feed-air checks

PSA process descriptions place compressed, dried and filtered air upstream of the adsorber vessels. Inspect the compressor output, dryer operation, automatic drains and filter condition. Look for a blocked element, a saturated dryer, liquid in a bowl, oil carryover or a drain that has stopped opening. Verify that feed pressure remains within the model’s specified operating envelope during the adsorption cycle, not just when the system is unloaded.

Membrane feed-air checks

Membrane systems commonly use an air receiver and coalescing filtration to remove liquid water and oil before the hollow-fibre modules. Check the receiver drain, coalescing element, differential-pressure indication if fitted and evidence of oil or water downstream of the filter. Confirm that the compressor can maintain the required flow while the membrane unit is producing. A contaminated or inadequate air supply is a condition to investigate, not proof that the membrane itself has failed.

What a pretreatment problem can look like

  • Pressure falls at the generator inlet when demand starts, even though compressor pressure looks normal at no load.
  • Purity deteriorates after a dryer trip, drain failure or filter change.
  • The unit cycles normally but cannot hold the specified product flow.
  • Liquid or oil is visible in filter bowls, drains or downstream tubing.

Correct the air supply and allow the equipment to stabilise according to its manual before judging purity. Do not fit a replacement filter element solely by physical size; match the element to the installed housing, rating and manufacturer’s specification.

Step 3: Check the separation process and controls

PSA cycle and valves

In a PSA generator, oxygen adsorption and bed regeneration depend on the prescribed sequence of pressurisation, production, depressurisation and equalisation, where fitted. Review the controller’s cycle status and alarm history. Listen for abnormal valve operation only from a safe location and follow the service procedure for functional checks. A stuck valve, leaking seat, incorrect timing or loss of switching pressure can prevent one bed from regenerating, but valve removal and timing changes require the model-specific procedure.

Membrane control loop

Membrane equipment uses the oxygen analyzer and a PLC/PID loop to control compressed-air residence time and maintain the operator-selected purity set point. Check that the controller is in the intended automatic mode, the set point has not been changed, no purity-control valve alarm is active and the analyzer value is plausible. If the system is deliberately venting off-spec gas, investigate why the measured value is outside the set point before attempting to force product flow.

Step 4: Verify the oxygen analyzer before blaming the separator

The analyzer is the direct equipment check for product oxygen concentration. Confirm that it has power, displays a stable value, is within its sensor life and has no calibration or sample-flow alarm. Perform calibration only with the gas, regulator and procedure specified for that installed instrument. Manufacturer material reviewed for these systems does not establish a universal calibration interval or calibration-gas specification.

Compare the analyzer indication with the machine’s control display and, where permitted by the manual, with an independent check instrument. A disagreement can point to sampling, tubing, moisture, calibration or instrument status rather than a change in the molecular sieve or membrane. Do not change purity-control settings to compensate for an unverified measurement.

Step 5: Trace a low-pressure complaint from source to user

Use a pressure gauge or test point appropriate for the gas service and never loosen a pressurised connection. Take readings under the same demand so that the pressure drop can be located.

  1. Generator inlet: If inlet pressure is already below the specified range, investigate the compressor, receiver, dryer, upstream isolation valve and supply pipe before the nitrogen generator.
  2. Generator outlet: If inlet pressure is correct but outlet pressure is low, check the generator’s production state, internal alarms, product buffer and model-specific outlet conditions.
  3. After the regulator: Compare the regulator inlet and outlet. A mis-set, undersized or failing regulator can limit delivery even when generator pressure is healthy.
  4. Across filters and lines: Inspect compatible filters, check valves, hoses and piping for blockage, closed valves, crushed sections or excessive length. A filter that is adequate at low flow may impose a larger drop at peak flow.
  5. At the consuming equipment: Measure while the application is drawing gas. If pressure is normal at the generator but low here, correct the downstream restriction or redesign the run rather than opening the separation vessels.

Product buffer vessels smooth the generator’s cyclic output, while an optional nitrogen buffer tank can provide additional reserve in systems designed for one. Confirm that the vessel is connected, isolated valves are open, drains and safety devices are intact and the available volume matches the demand pattern. Never alter vessel protection or regulator settings beyond the manufacturer’s instructions.

Step 6: Check demand, flow and purity together

Purity and pressure can move in opposite directions when demand exceeds capacity. Increasing flow may lower pressure and can also move a membrane system away from its selected residence time or push a PSA unit outside its rated production condition. Compare actual demand with the generator’s rated flow at the required purity, not with a catalog flow at a different condition.

Common causes grouped by symptom

Observed symptom Checks to prioritise What the result means
Low purity from start-up Analyzer status, sample line, feed-air drying and filtration, controller set point. Measurement or conditioned-air problems should be excluded before separation-stage service.
Purity falls after sustained operation Dryer and drain performance, filter loading, feed pressure under load, PSA regeneration or membrane control alarms. A condition that worsens with heat, moisture, contamination or cycle demand may be developing during operation.
Low pressure only at the user Downstream regulator, filter differential, line restrictions, valves and application demand. The generator may be producing correctly; the restriction is after its outlet.
Low pressure at the generator and user Inlet supply, compressor capacity, receiver level, product buffer, generator status and rated flow. The loss is upstream, inside the unit or caused by demand exceeding available production.
Purity is normal but product is vented Controller state, off-spec logic, set point, analyzer agreement and valve status. The control system may be protecting the application from gas it considers outside the configured range.

Maintenance decisions and replacement parts

Replace a coalescing or particulate element only with a part compatible with the installed housing and filtration specification. A physically similar element may have the wrong efficiency, flow rating or pressure-drop characteristic. Keep records of installation date, drain operation, differential-pressure readings and the conditions under which purity or pressure changed.

An oxygen analyzer is a diagnostic instrument, not a universal spare. Sensor type, sample pressure, calibration gas, enclosure and hazardous-area requirements vary. Obtain the installed model’s instructions before ordering a sensor, calibration kit or replacement analyzer.

When to stop troubleshooting and call qualified service

  • The fault involves pressure vessels, adsorbent beds, membrane modules, electrical panels or safety valves.
  • A valve, PLC/PID loop or cycle timing appears to be malfunctioning and the manual does not provide an operator check.
  • Analyzer calibration fails, readings conflict and the process supplies a safety-critical user.
  • Liquid oil or water has entered the separation equipment.
  • Alarms are recurring, product is being vented off-spec or pressure protection is operating.

Keep alarms and off-spec safeguards enabled. Do not bypass an analyzer, force a purity-control valve open or disable a vent sequence to maintain production. Service personnel should isolate, depressurise and make the equipment electrically safe using the manufacturer’s procedure before opening any component.

Information to give the service technician

Provide the model and serial information, generator technology, nameplate ratings, recent maintenance, compressor and dryer status, filter changes, inlet and outlet pressures under load, point-of-use pressure, flow demand, oxygen readings, alarm codes and a timeline of the symptom. Include whether the issue affects one user or the whole nitrogen header. This allows the technician to distinguish a supply problem from a generator fault without repeating every measurement.

The practical rule is simple: condition the compressed air, prove the oxygen measurement, compare readings at both ends of the pressure path and then inspect the PSA cycle or membrane controls. Any repair beyond those operator checks belongs to the specific model’s qualified service procedure.
