What to Know Before Expanding or Modifying a Pre-Engineered Metal Building

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Yes, a pre-engineered metal building can often be expanded or modified—but there is no safe, universal checklist that proves a particular building can accept the work. An addition, new opening, rooftop unit, suspended load, changed occupancy, or altered frame changes a coordinated structural system. Before anyone cuts, drills, welds, removes bracing, or connects new steel, have a structural engineer licensed for the project location evaluate the building as it exists, define the design criteria, and coordinate approvals with the local authority having jurisdiction (AHJ).

The practical sequence is to gather records, survey existing conditions, establish code and use requirements, analyze the complete load path and foundations, design temporary works and weather protection, then obtain permits and inspections. The metal-building manufacturer can provide valuable original information or design a new supplied system, but its involvement does not by itself certify the existing structure or every interface created by your project.

Why a pre-engineered building is not a collection of interchangeable parts

A pre-engineered metal building is sold as a coordinated system. The Metal Building Manufacturers Association (MBMA) describes the principal components as primary rigid frames, secondary purlins and girts, bracing, and roof and wall cladding. Those elements share the building’s load path and stability system. A change that appears local—such as a new door, a removed wall panel, or a piece of roof equipment—can alter forces in members, connections, bracing, foundations, and adjacent cladding.

That is why questions such as “Can I add on to a pre-engineered metal building?” and “Can you modify a metal building after it is built?” have project-specific answers. The age, manufacturer, frame geometry, connection details, loads, soil, weather exposure, condition, previous alterations, and intended use all matter. A building that has stood for years is not automatically carrying unused capacity, and a lightweight-looking addition is not automatically harmless.

Start with records, then verify the building in the field

Collect every document you can before design begins. Give the engineer a dated record set and identify which documents describe the original design versus later work.

  • Original permit drawings, specifications, and occupancy information.
  • The manufacturer’s order documents, erection drawings, shop drawings, and design criteria.
  • Structural calculations, certification documents, connection details, anchor-rod plans, and foundation drawings.
  • Geotechnical reports, concrete testing, survey information, and records of settlement, corrosion, leaks, or storm damage.
  • Inspection reports, repair records, and documents for mezzanines, doors, canopies, conveyors, cranes, solar arrays, or other additions.
  • Utility drawings showing electrical, plumbing, fire-protection, mechanical, and process systems that may be attached to the structure.

Do not assume the file is complete. Guidance from the Steel Construction Institute on modifying existing steel frames notes that sufficient drawings and calculations are uncommon and recommends comprehensive surveys that account for undocumented prior work. Use that guidance as a reason to verify conditions—not as a claim that every metal building lacks reliable records.

What the site survey should establish

The engineer or qualified survey team should document frame sizes and spacing, member thicknesses, bracing locations, connection details, anchor rods, slab and foundation geometry, signs of distress, corrosion, impact damage, unapproved openings, and current equipment loads. Survey the actual building elevations and clearances; do not rely on dimensions copied from an old drawing when a new connection depends on them. Non-destructive examination, concrete investigation, or test pits may be appropriate when the condition or capacity cannot be confirmed visually.

MBMA distinguishes the manufacturer’s responsibility for the system it sells under its order documents from the EOR’s responsibility for project criteria and connections or interfaces outside that supplied system. The manufacturer may be essential for locating original drawings, checking a proposed frame, or supplying an addition. Its sealed submittal should not be represented as approval of the existing building, the foundation, or unrelated construction.

Put the scope in writing. It should state who designs the addition, who checks the existing frames and foundations, who designs connections to old steel, who designs temporary bracing, who prepares permit documents, and who performs inspections. If the manufacturer will not evaluate the existing building’s response to the addition, that analysis remains with the project engineer.

Confirm the AHJ, code edition, and permit triggers

Before ordering steel or starting demolition, consult the local building department or planning authority and the project engineer. Confirm the currently adopted building code, zoning and setbacks, permit types, required stamped drawings, inspection stages, fire and life-safety provisions, energy requirements, accessibility obligations, and any restrictions on use or exterior changes.

MBMA’s 2024 Metal Building Systems Manual announcement says that edition is aligned with the 2024 International Building Code (IBC) and ASCE 7-22. That statement does not establish that your jurisdiction has adopted either edition. A local authority may use an earlier code, amendments, or separate rules for existing buildings, change of occupancy, wildfire, flood, snow, wind, or seismic design. The AHJ and EOR must determine which provisions and project triggers apply.

Changes that commonly trigger a broader review

  • Increasing floor area or adding a connected wing.
  • Changing storage, manufacturing, agricultural, retail, assembly, or other occupancy.
  • Adding a mezzanine, crane, conveyor, rack system, suspended ceiling, or heavy partition.
  • Installing rooftop units, solar equipment, exhaust systems, snow-retention devices, or other concentrated loads.
  • Creating a large door or window opening, removing a wall, or relocating bracing.
  • Connecting a new structure, canopy, dock, or stair to the existing frame.

Whether any one item requires a permit cannot be stated without the site, scope, and adopted rules. Obtain the AHJ’s written submittal and inspection requirements before construction.

Evaluate the complete load path, not just the proposed connection

The engineer should check the existing primary frames, secondary members, bracing, connections, relevant cladding interactions, and foundations against current and proposed loads and the intended use. The review should address gravity, wind, snow, seismic effects where applicable, ponding, impact, equipment vibration, temperature effects, and any unusual process loads required by the project criteria.

Site conditions can create effects that are not visible at the seam between old and new work. MBMA identifies snow drifting, open-wall conditions, and compatibility with other materials as design considerations. A taller addition, parapet, adjacent roof, or partially open wall can change snow accumulation or wind pressure on the existing building. The engineer must determine the actual interaction for the geometry and exposure; do not publish or rely on a generic “remaining capacity” percentage.

Modification type and the questions it raises

Proposed change Questions the design team must answer
Floor-area addition Can the existing frame, bracing, foundations, and soil support new reactions and interaction effects? How will the new frame connect and be stabilized during erection?
New opening or removed wall What members or bracing are interrupted? How will loads be redirected, and how will the wall and roof envelope remain weather-tight?
Rooftop or suspended equipment What are the equipment weight, operating, vibration, maintenance, and concentrated attachment forces? Can the purlins, frames, and connections transfer them?
Use or occupancy change Do live loads, storage heights, fire protection, egress, accessibility, energy, or hazardous-process requirements change the structural and approval criteria?
Connection to an adjacent structure Will differential movement, drainage, fire separation, snow drift, wind load, or settlement transfer forces between the buildings?

Check the foundation and anchorage separately

“Will the existing foundation support an addition?” cannot be answered from the building’s age or appearance. Obtain the manufacturer’s reactions for the proposed system, then have the EOR check the existing and new foundations, anchor rods, embedment, concrete strength, reinforcement, soil bearing, sliding, overturning, settlement, and site conditions under the combined demands.

MBMA distinguishes system information from foundation design. The manufacturer provides system-imposed foundation loads and anchor-rod layout information—such as rod location, size, and projection needed to attach the system. The project’s registered design professional is responsible for foundation design and for determining whether the soil and site are adequate. An anchor plan is therefore not a complete foundation design and does not prove that an existing footing has spare capacity.

Investigations that may be needed

  • Expose selected footings or slab edges to verify dimensions, reinforcement, and anchor embedment.
  • Review geotechnical data or obtain supplemental soil information when bearing, settlement, fill, or groundwater is uncertain.
  • Test concrete or steel when material strength or corrosion is not documented.
  • Survey cracks, differential settlement, leaning, or anchor movement before adding load.

Plan construction sequence, temporary stability, and weather protection

The finished design is only one condition the structure must survive. Alterations can change member forces and stability while work is in progress. Require the structural engineer and contractor to coordinate demolition, temporary supports, bracing, connection work, inspections, and installation of new framing and cladding.

Steel Construction Institute guidance on existing-frame modifications emphasizes checking member resistance under changed loading regimes and recognizing that existing stress remains relevant when reinforcement is added unless loads are relieved. It also treats stability and temporary works as fundamental considerations. Do not substitute a generic field repair, site-welding instruction, or “remove one brace at a time” rule for a project-specific temporary-works design.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
  1. Define the sequence. Show which panels, members, braces, or foundations are removed or altered and when new load paths become active.
  2. Design temporary works. Specify temporary bracing, shoring, lifting points, exclusion zones, and limits on construction loads and wind exposure.
  3. Verify existing stresses. Determine whether the building must be unloaded before reinforcement or whether temporary support is required.
  4. Control connections. Detail approved bolting, welding, inspection, corrosion protection, and tolerances; do not improvise connection geometry in the field.
  5. Protect the envelope. Sequence roof and wall work so rain, wind, and drainage are controlled and the building is weather-tight at each agreed milestone.
  6. Inspect before covering. Complete engineer or special inspections required by the permit before insulation, liner panels, or other finishes conceal the work.

Make future expansion an explicit design decision

If another phase is credible, tell the design team before the first phase is engineered. Future capacity is not a vague reserve; it is a set of documented provisions with costs and consequences. The team may need to address larger or strengthened columns and foundations, prepared connections, utility capacity, plant and duct space, circulation, escape stairs, fire separation, and a weather-tight envelope that can be extended later.

Steel Construction Institute case-study guidance describes planning for future loads and services and gives an example in which larger members and prepared connections supported later framing. That example illustrates a planning approach, not a template for your building. The engineer should record which future assumptions are included and which would require a new analysis.

Compare feasible concepts before choosing one

When the engineer identifies more than one workable concept—such as a freestanding addition, a structurally connected extension, an interior mezzanine, or relocation of equipment—compare the options using the same decision axes.

Decision axis What to compare
Structural feasibility Required strengthening, altered load paths, connection complexity, and tolerance for unknown existing conditions.
Foundation and soil work New footings, underpinning, excavation near existing foundations, settlement risk, and site access.
Envelope and interfaces Roof and wall transitions, drainage, fire separation, thermal performance, movement, and weather-tightness.
Construction disruption Temporary bracing, shutdowns, occupied-space protection, lifting access, and phasing duration.
Approval and inspection Permit scope, stamped documents, change-of-use review, special inspections, and AHJ coordination.
Future flexibility Whether the concept preserves planned expansion, utilities, circulation, and maintenance access.
Operating constraints Production downtime, fire routes, storage relocation, security, weather exposure, and worker safety.

There is no defensible universal cost or capacity ranking from the available guidance. The preferred concept is the one that satisfies the project’s structural, approval, operational, and future-use requirements after site-specific design.

Useful technical references

The 2024 MBMA Metal Building Systems Manual is a technical background reference for metal-building design and industry practice. MBMA says the edition is aligned with the 2024 IBC and ASCE 7-22 and is available in print and PDF formats. It does not replace project drawings, engineering calculations, inspections, or locally adopted codes.

MBMA’s design-resources collection also lists “Retrofitting/Reinforcing Metal Building Systems,” described as providing ideas and insights for retrofit or reinforcement. Use such material to understand issues to discuss with the EOR, not as permission to alter a particular frame.

In the announcement for the 2024 manual, Lee Shoemaker, Ph.D., P.E., MBMA director of research and engineering, said: “This edition brings it up to date with the latest codes and provides even more examples and drawings to reference.” The statement describes the manual’s purpose; it is not a project-specific engineering approval.

A practical go/no-go checklist

  • Original drawings, design criteria, manufacturer information, and alteration records have been collected and reconciled with field conditions.
  • A licensed structural engineer experienced with metal-building systems has accepted responsibility for the existing-building evaluation and interfaces.
  • The AHJ has confirmed adopted codes, zoning, permits, inspections, occupancy or use-change triggers, and required documents.
  • Existing and proposed primary members, secondary members, bracing, connections, cladding effects, and foundations have been checked for the actual loads and geometry.
  • Soil, concrete, anchor rods, settlement, corrosion, and other uncertain conditions have been investigated to the level needed for design.
  • Construction sequence, temporary bracing, unloading or shoring, connection procedures, inspections, and weather protection are documented.
  • Future expansion assumptions, utility routes, circulation, fire and life-safety provisions, and envelope interfaces are recorded if later growth is planned.
  • Permit approval and required inspections are in place before irreversible work begins.
