Teardown of a Smart Plug (or Two): What’s Inside, What’s Safe, and What Can Be Reflashed?

A smart-plug teardown is primarily an isolation and mains-safety investigation—not just a search for the Wi-Fi chip. Here is how to inspect construction, metering, repairability, and firmware access without making unsafe assumptions.

A smart plug is not simply a Wi-Fi board connected to an outlet. Its critical engineering challenge is keeping hazardous mains-voltage switching hardware separate from the processor, radio, button, energy monitor, and any programming interface. A useful teardown traces that boundary: the live-current path, protection components, relay, power supply, isolation barriers, wireless module, metering circuit, and firmware-access pads.

The most important conclusion is also the easiest to miss: visual inspection can reveal warning signs, but it cannot certify a plug as electrically safe. Once a mains plug has been opened, it should generally be treated as an inspection specimen rather than returned to unattended household service.

What a smart-plug teardown should establish

Before opening anything, identify the exact device. Record the brand, model, regional version, rated voltage and frequency, maximum continuous load, resistive-load and inrush-load ratings, energy-monitoring claims, firmware or app version, certification identifiers, purchase source, board revision, and manufacturing date code.

This matters because two plugs with nearly identical cases may contain different power supplies, radio modules, GPIO mappings, boot pins, and firmware. The ESPHome device record for one Tuya 16 A family, for example, documents both BK72xx/CB2S and LN882H/WB02A variants with different flashing procedures.

A reproducible teardown should publish front, rear, side, label, and board photographs, along with legible component markings. Without that information, claims about “Plug A” and “Plug B” are useful as a teardown framework but cannot be independently audited as findings about two specific retail products.

Safety comes before disassembly

Never power an opened smart plug from the mains. Do not connect a USB-UART adapter until the plug is completely disconnected from the wall and any appliance.

  1. Turn the connected appliance off.
  2. Unplug the appliance from the smart plug.
  3. Unplug the smart plug from the wall.
  4. Wait for internal capacitors to discharge.
  5. Confirm that the unit is disconnected before touching the PCB.
  6. Work on a nonconductive surface and use eye protection.
  7. Do not assume that a low-voltage-looking test pad is safe; it may be mains-referenced.
  8. Do not return a destructively opened plug to unattended service unless its enclosure, insulation, barriers, and mechanical retention have been restored and verified.

The official Shelly Plus Plug US safety guide warns against cleaning while connected to mains and says the device must not be used beyond its stated maximum load. It also specifies indoor-only use for that US model.

Inspect the enclosure before opening it

Photograph the product label and look for the voltage, frequency, load categories, regional certification marks, button and LED placement, outlet geometry, ventilation, and evidence of heat or arcing. Check for melted plastic, discoloration, loose blades, relay chatter, damaged outlet contacts, or a casing that blocks an adjacent receptacle.

The outside label is a claim that the internal design must support. A “15 A” marking is not automatically permission to run every 15 A appliance. Compare it with the relay contact rating, outlet contacts, PCB copper, fuse strategy, thermal design, and the type of load involved.

How the case opens

Look for visible screws, screws hidden under labels, snap clips, adhesive, ultrasonic welds, molded rails, internal posts, and strain relief. An example documented by ESPHome, the PRIME CCRCWFIO2PK, uses three screws, including one hidden beneath a sticker. The documented Tuya example uses three external Phillips screws and two internal board-retaining screws. Other products may be welded or clipped.

Easy opening is not the same as safe reassembly. Accessible electronics are not necessarily user-repairable, and visible UART pads are not proof that serial work can be done safely. Record broken clips, torn labels, damaged seals, and any barrier that no longer fits tightly.

Map the internal layout

With the unit disconnected, photograph both sides of the board before removing anything. Divide the design into functional zones:

  • Mains input and neutral.
  • Fuse, fusible resistor, MOV, EMI components, and other protection.
  • Relay coil and contacts.
  • Mains output and outlet contacts.
  • AC-to-DC supply and low-voltage regulator.
  • Radio and processor module.
  • Energy-measurement circuit.
  • Button, LED, and indicator circuitry.
  • Test and programming pads.

Many designs put the AC input, relay, and output contacts together while placing the antenna near a plastic wall and away from large metal conductors. That is a sensible pattern, not proof that every plug follows it correctly.

Trace the mains path

Start with the line conductor:

Wall line → input protection → relay contact → output line

Then trace neutral and, where applicable, protective earth. Look for broad copper, solder-reinforced current paths, stamped metal bus bars, mechanical outlet contacts, narrow neck-downs, relay contact routing, poor solder joints, and signs of heating or arcing.

The relay rating is not a universal load rating. Motors, compressors, transformers, incandescent lamps, and large switch-mode supplies can generate substantial inrush even when their steady-state wattage looks modest. A documented US example is marked 125 V AC, 60 Hz, 15 A/1,875 W resistive, and 8 A/1,000 W tungsten. Those separate figures show why the load category matters.

Assess the intended use by load type:

  • Resistive: heaters and many simple lamps are closest to the headline rating.
  • Motor or compressor: startup current can stress relay contacts well above running current.
  • Tungsten: cold filament inrush explains a lower rating than the resistive figure.
  • Capacitive or switching: electronic power supplies can produce sharp charging pulses.
  • Continuous duty: sustained current raises contact, copper, and enclosure temperatures.

Never translate “15 A” into “any appliance below 1,875 W is safe.” Follow the exact regional label and manufacturer instructions.

Identify protection components

Record printed markings rather than identifying parts by color alone. Look for:

  • Input fuse or fusible resistor.
  • MOV surge suppressor.
  • Thermal fuse or cutoff.
  • X-rated capacitor across the line, if used.
  • Y-rated capacitor across the isolation barrier, if used.
  • EMI filter components.
  • Rectifier and switching components.
  • Temperature sensors or relay snubbers.

A blue or yellow disc may be an MOV, but its marking must support that identification. A stronger design may combine an MOV with a fuse or fusible element. A weaker design may depend on an unpredictable fusible PCB trace. Do not call a part safety-rated unless its marking or datasheet supports that claim.

Determine the power-supply topology

Find out whether the control electronics use an isolated flyback converter, a non-isolated capacitive dropper, an integrated AC/DC module, or another topology.

This is a major safety finding. An isolated supply can keep the radio, button circuit, and programming interface on a genuinely separated secondary side. A non-isolated design can leave “low-voltage” electronics referenced to hazardous mains even if the rail measures 3.3 V or 5 V.

Do not infer isolation from output voltage alone. Examine the transformer and insulation barrier, optocouplers, PCB spacing, slots, and manufacturer documentation. If the topology is unclear, treat every exposed pad and connector as potentially hazardous.

Inspect creepage and clearance

Clearance is the shortest distance through air between conductive parts. Creepage is the distance along an insulating surface. Inspect both around the primary-to-secondary boundary, relay coil and contacts, test pads, antenna area, and power-supply components.

Look for PCB slots, adequate spacing, molded plastic ribs, barriers, sharp solder points, contamination, flux residue, and mains copper too close to low-voltage traces. These features work together as a system. A photograph may reveal an obvious defect, but it cannot prove compliance with a particular safety standard or replace dielectric, temperature, and certification testing.

Identify the radio and processor

Read the markings on the Wi-Fi/Bluetooth module, main SoC, flash chip, crystal, voltage regulator, and metering IC. Possible families include ESP8266, ESP32, BK72xx, LN882x, Realtek-based modules, and proprietary Tuya hardware.

Do not identify a chip from package shape alone. Use legible markings, datasheets, board traces, pin functions, firmware evidence, and—where available—FCC internal photographs. The FCC internal-photo record for an older Shelly smart socket illustrates how certification filings can help cross-check product identity and internal construction.

The Shelly Plus Plug US guide identifies that model as using an ESP32 CPU and 4 MB of flash, with 802.11 b/g/n Wi-Fi, Bluetooth 4.2, local web access, scripting, MQTT, REST, UDP, and TLS 1.2. Those are specifications for that Shelly model—not generic smart-plug properties.

Energy monitoring: hardware is not accuracy

Identify whether the plug measures current with a shunt, current transformer, or Hall sensor. Then find the voltage-sensing network, metering IC, calibration points, and any nonvolatile calibration storage. Determine whether measurement occurs before or after the relay.

Reported watts may be calculated rather than directly measured. Low loads can be inaccurate, reactive and motor loads can distort simple measurements, and reflashing may erase calibration constants. A smart plug should not be treated as a certified utility meter.

A proper comparison uses a known reference instrument and clearly reports uncertainty across several loads: a 5 W LED lamp, a 40–60 W resistive load, a 300–500 W heater, a 1,000 W heater only when the device is appropriately rated, a fan or other motor load, and off-state standby consumption. Do not claim accuracy without those measurements.

Can it be reflashed?

Answer three separate questions:

  1. Are programming pads physically present?
  2. Can the processor enter a bootloader?
  3. Can programming be performed without exposing the operator to mains?

The PRIME example uses an ESP8285-class chip and requires disassembly to reach UART contacts. The Tuya 16 A example has been observed with either a CB2S/BK72xx module or a WB02A/LN882H module; the former uses a CEN boot procedure and the latter uses a PA09/BOOT pin. A documented Ubiquiti Smart Plug teardown provides another example of UART points and an ESP8266 procedure that grounds GPIO0 during startup.

For any serial work:

  • Use a 3.3 V UART interface, never 5 V TTL.
  • Confirm TX, RX, and ground before connecting.
  • Keep the plug completely disconnected from mains.
  • Verify whether the board ground is isolated.
  • Back up original firmware and configuration where technically and legally possible.
  • Expect device-specific GPIO mappings.
  • Preserve energy-meter calibration data if it is stored separately.

An ESP-family chip does not guarantee ESPHome or Tasmota compatibility. Secure boot, encrypted firmware, unavailable pinouts, calibration data, cloud pairing, and variant hardware may prevent a practical conversion. A documented ESP32-DevKitC is useful for developing firmware and serial workflows away from mains, but it is not a drop-in replacement for a smart-plug board: power conversion, relay drive, isolation, enclosure, and certification would all need to be redesigned.

Repairability and security

Check whether the relay, fuse, radio board, and other parts are replaceable; whether schematics and calibration data exist; whether the enclosure can be restored; and whether opening destroys clips or welds. Most consumer plugs are inspectable but not meaningfully user-repairable. Replacing a relay is not enough if the original insulation, fire containment, spacing, or mechanical retention cannot be restored.

Also record whether debug pads are exposed, firmware is signed or encrypted, local control survives an internet outage, the device depends on cloud registration, and credentials or keys might be recoverable from flash. These are security observations, not automatic proof of a vulnerability.

Retire a plug showing a cracked housing, melted plastic, scorching, loose blades, arcing, relay chatter, carbonized PCB, damaged insulation, missing barriers, or enlarged or burned outlet contacts. A relay that welds closed can leave an appliance energized even when the app reports “off.”

How to judge two designs

Teardown-friendly and everyday-use-friendly are not always the same. A welded case may be difficult to modify but more resistant to casual probing. A documented local-control product may be a better everyday choice than an anonymous plug that is easier to flash.

Final verdict

Choose a smart plug for inspection only when its exact identity, regional rating, board revision, and internal construction can be documented. For ordinary use, prioritize appropriate certification, conservative load ratings, thermal protection, sound contacts, a strong enclosure, local control, and a reliable recovery process.

For low-voltage experimentation, develop with a separate ESP32 board rather than experimenting with an opened mains appliance.

The practical answer to “should I reuse it, reflash it, repair it, or discard it?” is straightforward: inspect and reflash only while fully disconnected and only when the hardware and boot process are positively identified; repair only when safe mechanical and electrical restoration is realistic; and discard any unit with damaged insulation, enclosure, contacts, barriers, or evidence of overheating.
