Vacuum (urethane) casting turns a physical master made from a CAD design into a silicone mold, then uses that mold to produce small batches of polyurethane parts. It is useful when you need more realistic-looking or functional parts than a one-off print can provide, but “engineering-grade” only has meaning when it is tied to a specific resin grade, its data sheet, and testing for the intended application.
What vacuum casting does—and what it does not do
The process is also called urethane casting or polyurethane casting. A master pattern is made from or derived from CAD, silicone is formed around it, and the master is removed to leave a cavity. Resin is mixed, poured into the mold under vacuum, cured, and finished. Formlabs’ process guide and Renishaw’s vacuum-casting technical document describe this general workflow.
The resulting part is polyurethane—not an injection-molded copy of the production thermoplastic it may resemble. Formulations can be selected to emulate certain characteristics of ABS, polycarbonate, nylon, elastomers, clear plastics, or other material families. Similarity in selected properties is not proof of equivalent behavior across strength, impact, heat, chemical exposure, aging, or service life. Select and validate the actual resin for the actual job.
When casting is a good fit
Silicone-tool casting is aimed at small batches. The number of usable parts per mold varies with mold material, geometry, resin, and process: Formlabs’ 2023 guide gives about 50 casts in its standard account, Renishaw’s technical document says up to 50 before retooling, and MASA FabWorks’ 2026 service page says up to about 25 copies per mold. These are provider-specific figures, not a universal mold-life guarantee.

- One-off iteration: Additive manufacturing may be simpler when only one or a few design iterations are needed.
- Small bridge run: Casting can make sense when you need a batch of realistic parts before committing to hard tooling.
- Ongoing volume: Compare total costs and performance with injection molding or other production routes when demand is sustained or repeatability requirements are high.
Formlabs describes casting as a bridge to injection molding; it also notes that organizations commonly outsource casting work. There is no universal break-even quantity: compare the full cost of the master, mold, castings, finishing, inspection, and expected repeats for your part.
Plan the part around the job
Define the requirements first
Before choosing a resin or asking for a quote, write down the quantity and expected repeat orders, intended use, loads, operating temperature, exposure, appearance and color requirements, and dimensions that control fit. Clarify whether the parts are for visual evaluation, assembly checks, functional testing, or end use. For regulated or safety-critical uses, require current material documentation and application-specific validation; the cited guides do not certify a resin for those uses.

Design for filling and release
Review wall uniformity, thick sections that may sink or trap bubbles, fill and vent access, split-line placement, undercuts, and any inserts or multi-material requirements. Formlabs’ 2023 guide gives 1.5–4 mm as a working wall range and 1 mm as an absolute minimum. MASA FabWorks’ 2026 design guide gives a 1.5 mm minimum and about 1 degree of draft. These are different source-specific recommendations, not interchangeable design laws. Flow path, geometry, resin viscosity, mold construction, and provider capability affect what will work; request a design-for-manufacturing (DFM) review for the selected process and resin.
Silicone can flex to release some undercuts that are difficult to demold from rigid injection tooling. If the part is expected to move into injection molding later, account for hard-tooling constraints early rather than assuming a castable design will transfer unchanged.

From CAD to finished casting
- Make the master pattern. Produce a physical pattern by SLA printing, SLS printing, or machining. Formlabs describes SLA as a common route for smooth patterns. SLS can support intricate unsupported features, but its surface may need blasting, tumbling, or other finishing.
- Finish the master. Remove support marks and prepare the surface to the desired cosmetic standard before molding. Silicone reproduces the master’s surface, so the master’s finish sets the ceiling for the cast part’s visible finish.
- Form and prepare the silicone mold. The master is embedded in liquid silicone. After curing, the mold is separated or cut, the master is removed, and the cavity is prepared with a parting line, fill gate, and vents. Formlabs describes a two-half mold with alignment features and vents; Renishaw describes encapsulating the pattern, curing the silicone, cutting the split line, and removing the master.
- Mix and cast the resin. Weigh and mix the resin components according to the selected manufacturer’s instructions. Add pigment only if compatible with that system. In the documented workflows, vacuum helps remove air and fill the mold.
- Cure and finish the part. Follow the selected resin’s cure schedule and equipment instructions, then trim flash and apply any required finishing. Formlabs and Renishaw describe curing around 70 °C in their process accounts, but that is not a general setting: the correct conditions depend on the resin and process.
What “engineering-grade” should mean
Treat the phrase as a requirement to verify, not a material specification. Formlabs lists categories such as ABS-like, glass-filled-nylon-like, TPE-like, PC-like, clear PMMA/PC-like, and heat-resistant resins. Renishaw describes polyurethane resins intended to replicate engineering-plastic performance. Neither kind of family resemblance proves equivalence to a named production plastic.
For a defensible material choice, identify the exact resin grade and review its current technical data sheet for the properties that matter to the part. Then check whether those values and any available test conditions match the expected load, temperature, environment, and service life. The cited sources do not establish a specific grade’s properties for a particular application or demonstrate suitability for food-contact, medical, or safety-critical use.

What to confirm with a casting supplier
Vendor specifications are useful starting points, not guarantees for every geometry. For example, MASA FabWorks’ 2026 service page states approximately ±0.3 mm (0.012 in) accuracy and up to about 25 copies per mold for its service; those statements are specific to that provider and should be confirmed for your part. Formlabs’ approximately 50-cast standard account and Renishaw’s up-to-50 figure describe their respective sources, not a harmonized industry benchmark.
- The exact resin grade, current data sheet, handling requirements, and cure or post-cure conditions.
- DFM feedback on wall thickness, draft, flow, vents, undercuts, inserts, and parting lines.
- Tolerances for the actual geometry, including which dimensions are critical and how they will be measured.
- Surface finish, color, and any sample-approval stage before the rest of the batch.
- Inspection approach, mold-life assumptions, expected lead time, and full cost for the quoted quantity and likely repeats.
MASA FabWorks says its service includes DFM review before quoting. Its claims, like any supplier’s, should be assessed against the same geometry, material targets, finish, quantity, inspection needs, and delivery location when comparing quotes.

Should you cast in-house or outsource?
An in-house setup involves a finished master, two-part mold silicone, polyurethane casting resin, vacuum or degassing equipment, and finishing supplies. Formlabs discusses the material and equipment workflow and names Smooth-On as one brand in the category; select specific products only after reviewing their current technical and safety information.
Outsourcing can be more practical if you lack the equipment or need a supplier to manage mold making and casting. Send the same CAD, quantity, resin requirements, finish expectations, and inspection criteria to each supplier so that quotes are comparable. The available provider claims do not establish a current independent cost model, so the best route depends on the actual job.
