Lightweight Aggregate Concrete vs. Fiber-Reinforced Concrete for Crack Control

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Neither material is a universal crack cure. Prewetted, absorptive lightweight fine aggregate can provide internal curing water, reducing self-desiccation and autogenous shrinkage. Dispersed fibers restrain crack development and, when properly selected and designed, can carry tensile stress after cracking. The right choice depends first on which cracking mechanism is occurring, then on the exposure, restraint, structural role, mixture, curing plan and verification method.

“Lightweight aggregate concrete” is a broad category. The crack-control case discussed here is a specific internal-curing approach that replaces part of normal-weight fine aggregate with prewetted lightweight fine aggregate. Likewise, “fiber-reinforced concrete” covers different fiber materials, geometries and dosages; a generic fiber label does not establish equivalent performance.

Quick answer: choose by crack mechanism, not by material name

Decision axis Prewetted lightweight fine aggregate for internal curing Fiber-reinforced concrete
Primary mechanism Stores and releases water inside the concrete, reducing self-desiccation and autogenous shrinkage. Controls crack development; selected fibers can provide post-crack tensile resistance.
Most direct evidence in the cited guidance Early-age autogenous shrinkage and self-desiccation; FHWA also reports bridge-deck and pavement applications. Crack-width control and post-crack response. Synthetic microfibers may help with plastic-shrinkage risk by reducing bleeding; macrofiber applications are separately specified.
What must be designed Aggregate absorption and desorption, prewetting, replacement quantity, mixture proportions, production and placement. Fiber material, geometry, dosage, intended structural or nonstructural role, performance test, mixing and placement.
Key references ASTM C1761/C1761M-23 and ACI PRC-213-14(23). ACI 544.4R-18, ACI SPEC-544.12-23 and ACI PRC-544.3-08 (reapproved 2023).
Important limitation Internal curing addresses particular moisture-related mechanisms; it does not make every lightweight mix internally cured or eliminate thermal, plastic or drying-shrinkage cracking. Fibers are not interchangeable, and structural capacity cannot be inferred from a product name or a nominal dosage.

For an existing crack, record when it formed, its pattern and width, restraint, weather, curing history and mixture history before selecting an intervention. The Federal Highway Administration (FHWA) distinguishes plastic-shrinkage cracking before initial set, thermal stress and hardened-concrete drying shrinkage; ASTM’s internal-curing specification focuses on autogenous shrinkage and self-desiccation. If the cause is uncertain, have a qualified concrete or materials engineer assess the evidence.

How the relevant cracking mechanisms differ

Plastic shrinkage before initial set

Plastic shrinkage occurs while concrete is still plastic when evaporation or other water loss exceeds the rate at which bleed water reaches the surface. FHWA notes that early drying and temperature loss can combine, increasing uncontrolled-cracking risk. Surface protection, timely curing and a mixture that limits excessive bleeding are central responses.

ACI separately notes that synthetic microfibers may reduce bleeding and thereby help reduce plastic-shrinkage risk. That is a different function from the post-crack capacity generally associated with macrofibers. Do not use a macrofiber specification as proof that a microfiber will prevent plastic cracks.

Autogenous shrinkage and self-desiccation

In a sealed, low-water mixture, hydration consumes internal water and lowers relative humidity. The resulting self-desiccation can produce autogenous shrinkage, especially at early ages. The note to ASTM C1761/C1761M-23 states: “Internal curing provides an additional source of water to sustain hydration and substantially reduce the early-age autogenous shrinkage and self-desiccation that can be significant contributors to early-age cracking.” That statement is about an internal water source, not about all lightweight aggregate concrete.

Thermal stress

Temperature rise from hydration followed by cooling can create tensile stress when the member is restrained. A bridge deck, pavement or restrained wall may crack even when moisture management is good. Internal curing can support hydration and reduce one moisture-related driver, while fibers can bridge developing cracks; neither approach by itself removes thermal restraint or the need for temperature control.

Drying shrinkage after hardening

After hardening, moisture loss to the environment can cause drying shrinkage. Geometry, reinforcement, joints, restraint, curing and exposure govern whether that strain becomes visible cracking. Fibers can limit crack opening and distribute cracks, but that does not mean they eliminate the concrete’s underlying free-shrinkage strain. Internal curing can improve hydration and moisture conditions, yet it is not a blanket solution for every drying-shrinkage situation.

What internal curing with lightweight fine aggregate actually involves

Use the right aggregate, in the right condition

FHWA’s internally cured concrete approach replaces a portion of normal-weight fine aggregate with absorptive lightweight fine aggregate that has been prewetted. The particles carry stored water into the mixture and release it as hydration or exposure consumes water. The aggregate’s absorption and desorption behavior, particle grading and moisture condition therefore matter as much as the word “lightweight.”

ASTM C1761/C1761M-23 covers lightweight aggregate intended to provide water for internal curing and includes absorption and desorption test methods. A lightweight coarse aggregate selected only to lower density is not automatically suitable for internal curing.

Proportion and produce it as a complete mixture

Internal curing changes the water balance and aggregate volume of the mixture. The designer must account for aggregate absorption, the water available at batching, effective water-to-cementitious-materials ratio, workability, strength, density and finishing behavior. The FHWA Lightweight Concrete Bridge Design Primer recommends discussing prewetting with the aggregate supplier and says a field trial or mock-up may be prudent in some cases. That trial can reveal whether the planned moisture condition, batching sequence and placement method produce the expected slump, air content, finish and uniformity.

Apply the correct lightweight-concrete guidance

ACI PRC-213-14(23) addresses structural lightweight-aggregate concrete, including proportioning, production, hardened properties and design considerations. It should be used with the project’s structural design and applicable construction specification, not as a shortcut for selecting an internal-curing aggregate.

How fibers control cracks—and what they do not promise

Microfibers

Microfibers are fine, short fibers commonly used for fresh-concrete crack-risk management and surface crack distribution. ACI notes that synthetic microfibers may reduce bleeding and help reduce plastic shrinkage. Their presence does not establish a structural post-crack capacity, and their performance depends on the fiber, dosage, dispersion and mixture.

Macrofibers

Macrofibers are designed for larger crack-bridging and post-crack response than microfibers. They may be steel, synthetic or glass, with geometry and anchorage affecting performance. ACI’s performance specification, ACI SPEC-544.12-23, applies to steel, synthetic and glass macrofibers for slabs-on-ground and overlays and supplements ACI 301. Its scope excludes microfibers for plastic-shrinkage crack-width control, so it is not a universal specification for every fiber application.

Structural use requires design and verification

ACI Committee 544 states in its design guide: “Fibers reliably control cracking and improve material resistance to deterioration as a result of fatigue, impact, and shrinkage, or thermal stresses.” The same guide cautions that when fibers contribute to structural performance, the fiber-reinforced concrete must be designed accordingly and the fiber contribution to load-bearing capacity properly assessed and justified. Use ACI 544.4R-18 for application-specific design rather than assigning a structural role from a generic dosage.

Side-by-side selection for common project situations

Observed or anticipated condition First question Material direction to investigate
Early-age cracking in a low-water, restrained member Is autogenous shrinkage and self-desiccation supported by mixture and age evidence? Evaluate prewetted lightweight fine aggregate for internal curing, with thermal and restraint controls still addressed.
Surface cracks before initial set during hot, dry or windy placement Was evaporation faster than bleed-water replacement, and was curing delayed? Prioritize evaporation control, timely curing and mixture review; investigate synthetic microfibers only for their documented fresh-concrete role.
Crack-width control or post-crack capacity in a slab or overlay What serviceability or residual-capacity target must the design meet? Evaluate a specified macrofiber system under the applicable design and performance requirements.
Thermal cracking in a restrained deck, wall or pavement What temperature history, restraint and tensile-strength development produced the stress? Use temperature and curing controls; consider internal curing and/or fibers only as parts of a mechanism-based design.
Existing cracks of unknown origin When did they form, and what do pattern, width, restraint and exposure indicate? Investigate first; selecting either material from the word “cracking” alone is not defensible.

A practical decision process for a new project

  1. Define the crack-control objective. State whether the target is lower early-age autogenous shrinkage, lower plastic-shrinkage risk, narrower visible cracks, residual load capacity, durability or a combination. “Crack-free” is not a sufficient engineering performance criterion.
  2. Identify timing and cause. Document set time, weather, evaporation, temperature history, curing start, restraint, joints, reinforcement and crack pattern. Separate plastic, autogenous, thermal and drying mechanisms rather than treating them as one problem.
  3. Choose the mechanism-matched intervention. For an internal-curing proposal, verify that the lightweight fine aggregate is absorptive, prewetted and tested for the intended function. For a fiber proposal, identify material, geometry, dosage and whether the role is nonstructural crack distribution or designed structural contribution.
  4. Check the mixture and production plan. Recalculate aggregate moisture and effective mixing water. Confirm batching sequence, workability, pumping, finishing, air content and curing. For internal curing, coordinate prewetting with the supplier and consider a mock-up. For fibers, confirm dispersion, clumping control, equipment and finishing procedures.
  5. Specify performance tests and acceptance criteria. Select tests that represent the intended mechanism and exposure. ACI’s ACI PRC-544.11-22 addresses measuring shrinkage, creep and transport properties of fiber-reinforced concrete; fiber design and production guidance is provided by ACI 544 publications. Internal-curing aggregate qualification should follow ASTM C1761/C1761M-23 and the project’s mixture-performance requirements.
  6. Compare bids on an equal basis. Require the same crack mechanism, member geometry, restraint, exposure, curing, serviceability target, test method, material quantities and cost boundary in each proposal. A fiber price per unit mass is not comparable with an internal-curing aggregate price unless the complete mixture and construction effects are included.
  7. Monitor the placed concrete. Record delivery moisture, slump or workability, air, temperature, finishing time, curing start and crack observations. Use the records to distinguish a material-performance issue from a placement or environmental issue.

Constructability risks and ways to manage them

Prewetting and moisture accounting

Inadequate prewetting can leave the lightweight aggregate competing with the cement paste for mixing water, changing workability and the effective water-cementitious-materials ratio. Excess surface water can have the opposite effect. The supplier and producer should agree on the moisture measurement, storage condition, batching correction and delivery tolerance before production.

Fiber dispersion and finishing

Fibers must be distributed uniformly. Addition sequence, mixing energy, batch size and equipment can affect clumping and finishing. A mixture that meets a nominal fiber mass but has poor dispersion will not deliver the intended crack control. The placement team should know whether the selected system is intended for pumping, mechanical finishing, brooming or another finish.

Curing and environment

Neither internal curing nor fibers excuses poor curing. Protect fresh concrete from rapid evaporation and temperature swings, begin the specified curing procedure on time and maintain it for the required duration. Early drying can combine with temperature loss, so weather monitoring and surface protection remain necessary even when a crack-control constituent is used.

What the available project evidence does—and does not—show

A FHWA technical brief, “Tech Brief: Internally Cured Concrete,” reports project-specific internal-curing lightweight fine aggregate substitution rates ranging from 300 to 600 pounds, depending on the mixture and aggregate absorption. For the projects in that initiative, the average cost was reported as 9% of bridge-deck construction cost and 0.7% of total project cost. After more than two and one half years in service, those decks showed little if any cracking.

Those figures are reported field examples, not a universal dosage, price or performance forecast. The available sources do not establish a matched, head-to-head crack-reduction percentage, universal cost winner or overall winner between internal-curing lightweight aggregate and fiber reinforcement under otherwise identical conditions. A project team should therefore compare complete, mechanism-matched proposals rather than transfer the FHWA figures to a different member, region or market.

How to write a defensible specification

  • Name the crack mechanism and the required outcome, such as a crack-width limit, residual strength, shrinkage indicator or durability target.
  • For internal curing, reference ASTM C1761/C1761M-23, define aggregate absorption and desorption documentation, state the prewetting and moisture-correction procedure, and identify trial-batch or mock-up requirements.
  • For fiber concrete, identify fiber material, geometry, dosage range or performance class, intended structural status, mixing procedure and acceptance testing. Use ACI 544.4R-18 for design decisions and ACI SPEC-544.12-23 only where its slabs-on-ground and overlay macrofiber scope applies.
  • State curing, temperature-control, placement and inspection requirements separately. A crack-control constituent cannot compensate for an omitted curing requirement.
  • Require submittals that identify the exact aggregate or fiber and the tests supporting the claimed function. Do not accept “lightweight aggregate” or “fiber reinforced” as complete performance descriptions.

Bottom line

Use prewetted lightweight fine aggregate when the project’s evidence points to self-desiccation and autogenous-shrinkage risk and the producer can control aggregate conditioning and mixture water. Use fibers when the objective is crack distribution, crack-width control or designed post-crack resistance, selecting microfibers and macrofibers for their distinct roles. For plastic, thermal or drying shrinkage, address curing, evaporation, temperature, restraint and mixture design directly. In many demanding projects, internal curing and fibers may be complementary, but that decision should come from a documented crack mechanism and verified performance—not from the material name alone.
