How to Use Crushed Sand in Concrete and Mortar Mixes

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Yes—crushed, or manufactured, sand can be used in concrete and masonry mortar when its grading, cleanliness, particle shape, and source quality meet the specification for the job. It is not a drop-in material with one universal water correction or replacement percentage. Obtain the supplier’s test data, compare it with the governing specification, and confirm the mix in a trial batch or an approved mix design before placing work.

What “crushed sand” means

Crushed sand is usually called manufactured sand in specifications. It is produced by crushing stone or gravel and then processing the particles to achieve a usable size distribution. For masonry mortar, ASTM C144-26 also recognizes specially processed air-cooled iron blast-furnace slag as a possible manufactured-sand material.

ASTM’s definition is: “Manufactured sand is the product obtained by crushing stone, gravel, or air-cooled iron blast-furnace slag specially processed to ensure suitable gradation.” The definition describes the material’s origin and processing; it does not mean that every crushed product is suitable for every concrete or mortar application.

For concrete, FHWA describes fine aggregate as material almost entirely passing the No. 4 (4.75 mm) sieve and predominantly retained on the No. 200 (75 µm) sieve. The exact acceptance limits still come from the current project, local, or national specification.

Why the source matters to mix performance

Crushing usually produces more angular particles and rougher surfaces than naturally rounded sand. Those characteristics can increase void content and the amount of water or cement paste needed to reach a given workability. Re-entrant angles and rough texture also increase the surface that must be coated by paste. If the paste is insufficient, the concrete or mortar can feel harsh, resist consolidation, and finish poorly.

Very fine material can increase water demand as well. Consequently, two products both sold as manufactured sand can behave differently because of their rock type, crusher settings, washing, fines content, and grading. “Add a fixed amount of water” is not a reliable procedure.

Aggregates occupy about 60% to 75% of concrete volume, so a change in fine-aggregate grading can affect paste demand, slump, finishability, segregation resistance, and hardened performance. Continuous grading can help the particles pack efficiently and reduce unnecessary paste demand, but the combined grading must be verified for the actual materials.

Confirm the product before using it

Identify the designation and intended application

  • Ask whether the supplier’s product is manufactured sand, a crusher dust or screenings product, a blended fine aggregate, or another material with a similar trade name.
  • Record the quarry or source, production process, stockpile identification, and date of the supplied test data.
  • Confirm whether the product is intended for concrete, masonry mortar, rendering, repair mortar, or another use.
  • Check the jurisdiction: ASTM, local building code, transportation agency, or project specification may impose different requirements.

Request documentation

Obtain sieve-analysis results, fineness-modulus information where required, deleterious-material results, soundness data, and any source-quality tests called for by the specification. A supplier’s generic statement that the material is “concrete sand” is not a substitute for project-specific acceptance.

Using crushed sand in concrete

Start with the governing fine-aggregate requirements

Concrete fine aggregate may be natural sand, manufactured sand, or a blend. Compare the proposed material’s particle-size distribution and quality results with the concrete specification before changing an existing mix. The specification controls matters such as permitted size ranges, allowable fines, deleterious substances, soundness, and test methods.

Fineness modulus is a grading indicator, not a complete approval. Two sands can have similar fineness-modulus values but different distributions between individual sieves, different particle shapes, or different clay and dust contents. Review the complete sieve analysis and the source-quality results.

Design for workability rather than adding unmeasured water

Angular manufactured sand may require more water or paste to reach the same apparent workability as a rounded sand. Adding water at the mixer can raise the water-cement ratio and reduce strength or durability. If the trial mix is harsh, adjust the approved proportions, aggregate blend, paste volume, or admixture strategy under the direction of the mix designer. Measure all changes and record their effect on slump or flow, air content, temperature, unit weight, and the required hardened-property tests.

Use a trial batch

A trial batch should represent the actual cementitious materials, coarse aggregate, water, admixtures, and manufactured-sand source. Check:

  • Workability at the intended placement time, not only immediately after mixing.
  • Ease of pumping, consolidation, screeding, and finishing.
  • Segregation, bleeding, and surface appearance.
  • Fresh-air content and temperature where those properties are specified.
  • Strength and other hardened properties required by the design.

Do not approve a source solely because a small laboratory batch appears workable. Production moisture, stockpile variation, and delivery consistency must also be controlled.

Using crushed sand in masonry mortar

Apply the mortar specification, not a concrete-sand rule

ASTM C144-26 covers aggregate for masonry mortar and permits natural or manufactured sand. It addresses grading, deleterious substances, and soundness. The public abstract does not reproduce the complete grading table, so obtain the current standard or the project’s adopted version and verify every limit that applies.

A sand acceptable for concrete is not automatically suitable for every mortar. Mortar for unit masonry, rendering, pointing, or repair can have different workability, finish, bond, and water-retention needs. Confirm the mortar type and intended use before selecting the aggregate.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Evaluate water requirement by source

Historical testing of different sands found that water requirement varied by source and generally increased as the tested sand became finer. The study did not establish universal grading boundaries or a dosage rule. Use that finding as a reason to test the proposed sand, not as permission to increase water by a fixed percentage.

Check the fresh mortar

Make a representative batch with the specified cementitious materials and admixtures. Evaluate board life, tooling, spread, cohesion, water retention, suction into the masonry units, and the finished joint or render surface. Follow the project’s required tests and curing conditions for hardened performance. If the mortar is sticky, harsh, or difficult to spread, investigate grading and fines before simply adding water.

Step-by-step procedure for selecting and using crushed sand

  1. Define the application. State whether the material will be used in structural or nonstructural concrete, paving concrete, masonry mortar, render, grout, or repair work. Note the exposure, strength, finish, placement method, and jurisdiction.
  2. Identify the source. Obtain the product name, quarry, processing method, stockpile information, and intended-use designation from the supplier.
  3. Collect test data. Request the current sieve analysis, fineness-modulus calculation where applicable, cleanliness or deleterious-substance results, soundness information, and other tests named in the specification.
  4. Compare with the controlling specification. Use the project documents and current local standard. Do not substitute a generic fine-aggregate category when the specification calls for a particular grading or test.
  5. Sample representatively. If acceptance testing is required, have a qualified laboratory sample the stockpile or delivery using the specified method. A handful taken from the surface may not represent the entire supply.
  6. Prepare a trial mix. Use the actual cementitious materials, coarse aggregate, water, admixtures, and aggregate moisture condition. Keep batch records so that changes can be traced.
  7. Measure fresh properties. Check the workability and other properties required for the application. Observe harshness, pumpability, cohesion, bleeding, segregation, finishing, or mortar spread as relevant.
  8. Verify hardened performance. Test strength, durability indicators, shrinkage, bond, or other project requirements under the specified curing and test procedures.
  9. Approve the mix and source. Document the accepted proportions, moisture corrections, tolerances, and delivery controls. Treat a change in quarry, crusher settings, washing, or stockpile as a potential new source requiring review.
  10. Control production. Protect stockpiles from contamination, manage drainage and moisture variation, and perform the routine checks required by the specification during placement.

How grading and particle shape change the mix

Property Typical effect of an unsuitable condition Practical response
Particle shape Angular particles can interlock, increase voids, and make concrete or mortar harsh. Confirm the source in a trial batch; adjust proportions or select another source if the specification permits.
Surface texture Rough particles require more paste to coat their surfaces and can reduce finishability. Evaluate paste volume and admixture strategy through the approved mix-design process.
Excessive fine material Water demand can rise, and the mix may become sticky or require more paste. Check the sieve analysis and fines quality; do not correct automatically by adding water.
Gap-graded or discontinuous distribution Packing can be inefficient, increasing voids and paste demand. Consider a permitted blend or a redesigned combined grading, then verify performance.
Deleterious or dirty material Contaminants can impair concrete or mortar quality and may violate the specification. Reject, wash, or change the source only in accordance with the specification and quality plan.
Variable stockpile moisture Uncorrected batch water changes the effective water-cement ratio and workability. Measure moisture and apply the approved batch-water correction.

When blending makes sense

Blending manufactured sand with natural sand can improve workability in some trials because the combined particles may pack more efficiently and reduce the dominance of angular, rough grains. It is a design option, not an automatic requirement. The blend still has to meet the applicable grading and quality limits.

Do not transfer guidance for blending fine recycled concrete aggregate to ordinary crushed sand. Advice written for recycled material addresses a different source and different contaminants. For any proposed blend:

Testing and quality control

Sieve analysis

Sieve analysis measures the particle-size distribution. For a fine aggregate, use the sieve set, sample preparation, mass, and calculation method required by the governing specification. A test sieve set is useful for checking distribution, but owning sieves does not certify that an aggregate complies; calibration, representative sampling, correct procedure, and interpretation against the specification are still necessary.

Fineness modulus

Fineness modulus summarizes grading using specified sieve results. It is useful for tracking changes and comparing sources, but it cannot replace the full grading curve or tests for cleanliness, soundness, particle shape, and deleterious substances.

Source consistency

Repeat testing when the quarry face, rock type, crusher configuration, washing system, or stockpile changes. Compare new results with the approved source, and stop or quarantine material that falls outside the project’s acceptance plan.

Laboratory versus field checks

Field observations can identify a harsh mix, unexpected bleeding, or changing moisture, but they do not establish compliance. Use a qualified materials laboratory when the specification requires formal source testing or when a change in material is significant.

Troubleshooting common problems

The concrete is harsh and difficult to finish

First check the fine-aggregate grading, particle shape, moisture correction, total aggregate grading, and paste volume. Confirm that the batch contains the specified quantities. Correct the approved mix or evaluate a permitted blend in a trial batch. Do not make an uncontrolled water addition to chase finishability.

Slump or flow is lower than expected

Check aggregate moisture, elapsed time, temperature, admixture dosage, and the actual source delivered. Angular or very fine sand may be increasing water demand, but the remedy must be established by the mix designer and verified against strength and durability requirements.

The mortar is sticky or does not spread well

Review the mortar grading, fines, unit suction, mixing sequence, and water-retention requirements. A concrete-oriented sand designation may not meet the needs of the mortar application. Test a compliant alternative or blend only when the specification and mix design permit it.

Bleeding or segregation appears

Investigate the combined grading, paste content, water-cement ratio, air content, and batching accuracy. A change in fine material can disturb the balance between cohesion and flow. Reconfirm the approved proportions rather than making an isolated field adjustment.

Choosing between crushed-sand sources

There is no universally best crushed sand. Compare candidates using the same criteria:

  • Compliance with the exact concrete or mortar specification.
  • Complete grading and fineness-modulus data, not a single nominal size.
  • Particle shape and surface texture observed in the intended mix.
  • Fines, clay, organic matter, and other deleterious substances.
  • Soundness and other source-quality results required by the project.
  • Consistency between deliveries and the supplier’s quality-control records.
  • Workability, finishability, pumping, and hardened performance in representative trials.
  • Ability to provide reliable quantities without changing the approved source.

A source with a slightly less convenient grading may still be workable after an approved blend or mix redesign; a source with missing documentation cannot be accepted merely because it looks clean.

Storage and handling on site

Keep fine aggregate on a clean, drained base and prevent soil, vegetation, rubbish, and other aggregate sizes from entering the stockpile. Use stockpile-management practices that limit segregation and allow moisture to drain consistently. Sample from locations and at frequencies required by the quality plan, especially after heavy rain, relocation, or replenishment.

Record the source and stockpile used for each batch. If material is transferred between stockpiles or mixed with another sand, treat that as a controlled change and recheck the combined grading and moisture.

Key decisions before placement

  • Has the product been identified as a suitable manufactured sand rather than an unclassified crusher by-product?
  • Does the complete grading and quality documentation satisfy the current governing specification?
  • Was the actual source tested or otherwise accepted for this application?
  • Has a representative trial mix demonstrated the required fresh and hardened properties?
  • Are moisture corrections, blend ratios, and production checks documented?
  • Is there a plan to stop, investigate, and retest if the source or performance changes?

Frequently asked questions

Can I replace all natural sand with crushed sand?

Sometimes, but no universal replacement percentage is established. Full replacement must satisfy the applicable specification and an approved mix design or trial program for the actual source and application.
