calcined clay cement

How to prevent delayed setting and shrinkage when using calcined clay cement

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Preventing delayed setting and shrinkage in calcined-clay cement (including LC3) requires treating the binder as one interacting clay–sulfate–water–admixture system. Characterize the clay and clinker, optimize sulfate for the exact limestone–clay–clinker combination, disperse the binder with a compatible polycarboxylate ether (PCE) rather than extra water, test the mixing sequence, and protect the concrete from moisture loss. Confirm every adjustment with setting, calorimetry, strength and separate shrinkage measurements.

Why calcined-clay cement can set late and crack

Delayed setting is rarely caused by one ingredient in isolation. Calcined clay changes the binder’s surface area, mineral reactivity, sulfate demand and water distribution. Limestone, clinker mineralogy, PCE adsorption, mixing order, temperature and curing then determine how quickly the paste forms a rigid structure.

Shrinkage also has more than one mechanism. Plastic shrinkage occurs before setting while water evaporates from the exposed surface. Drying shrinkage develops after hardened concrete is exposed to drying. Autogenous shrinkage occurs in sealed concrete as hydration consumes water and pore refinement lowers internal relative humidity. LC3 can perform differently in each mode: one study found substantially lower early plastic shrinkage than clinker cement, while another found higher later autogenous shrinkage even though total shrinkage remained similar to ordinary Portland cement (OPC).

Start with material characterization

Do not compare setting times or shrinkage results unless the material variables are recorded. A change that looks like an admixture problem may actually be a change in clay mineralogy, calcination or fineness.

Clay variables to document

  • Mineralogy and kaolinite fraction: Different clays produce different amounts and rates of reactive alumina and silica after calcination.
  • Calcination state: Under-calcined clay may remain insufficiently reactive; over-calcined or sintered material can lose useful reactivity.
  • Particle-size distribution and agglomeration: Finer, highly reactive clay can consume sulfate quickly and increase admixture demand. Poorly reactive or agglomerated clay can immobilize water and contribute to slow setting.
  • Moisture condition: Record whether the clay is dry, partially hydrated or exposed to storage humidity before batching.

Other binder variables

  • Clinker mineralogy, including its C3A content or other indicators of aluminate reactivity.
  • Limestone fineness and replacement level.
  • Gypsum and other sulfate-bearing additions, including their form and fineness.
  • Binder particle-size distribution and packing.
  • Concrete temperature, aggregate moisture and the intended curing regime.

Fineness affects hydration kinetics, sulfate demand and rheology. Therefore, a gypsum percentage or PCE dosage that worked with one calcined clay cannot be transferred safely to another without testing.

Balance sulfate before changing the water content

Sulfate controls the early reaction of clinker and calcined-clay aluminates. Under-sulfation can allow a rapid secondary aluminate reaction, producing poor early performance and unstable workability. Over-sulfation can delay reactions and increase the risk of delayed ettringite-related expansion under susceptible conditions.

There is no single reliable test for optimum sulfate. A 2024 sulfate study recommends combining calorimetry with compressive strength and, where available, chemical-shrinkage or thermal measurements. Vicat setting results are useful, but they should be interpreted alongside heat evolution and strength rather than used alone.

A practical sulfate series

  1. Keep the clay, limestone, clinker, water, aggregate and admixture constant.
  2. Prepare several small batches with a controlled increase or decrease in sulfate around the current formulation.
  3. Record initial and final setting, calorimetry, early compressive strength and 28-day strength.
  4. Add chemical-shrinkage or thermal measurements when the equipment is available.
  5. Select the sulfate level that controls aluminate reaction without producing excessive delay, poor strength or dimensional instability.

A 2025 steam-curing study used a binder containing 50% clinker, 30% calcined clay, 15% limestone and 5% gypsum. Under those specific materials and curing conditions, adding 2–3% additional sulfate was optimal. This is a study-specific starting point, not a universal gypsum recipe for LC3.

Use PCE to manage water demand, not extra mixing water

Calcined clay commonly raises water demand because of its surface area and reactive sites. Adding water may restore slump temporarily, but it lowers the effective water-to-binder ratio, increases pore volume after drying and can worsen strength and shrinkage. A concrete-grade PCE is normally the better first response, provided it is compatible with the particular clay and sulfate balance.

What the admixture evidence shows

A 2024 LC3 study compared a polycarboxylate-based superplasticizer with a clay-mitigating admixture. The clay-mitigating product delayed aluminate reactions but did not disperse LC3 as effectively as the PCE. The result is important: delaying reaction is not the same as achieving workable, uniformly dispersed paste.

PCE can also be over-adsorbed by highly reactive or very fine clay. That can increase dosage demand, shorten slump retention or create instability. During trials, inspect the mix for bleeding, segregation, rapid slump loss and signs that additional PCE no longer improves flow.

PCE trial procedure

  1. Begin within the admixture supplier’s cement-compatibility guidance for the intended PCE family.
  2. Run a dosage series at constant water and binder contents.
  3. Measure flow or slump immediately and after the required working period.
  4. Measure setting time and inspect bleeding and segregation.
  5. Check early and 28-day strength before selecting the lowest dosage that meets workability and performance requirements.

Test the mixing sequence

Mixing order changes how clay surfaces encounter water, PCE and sulfate. If conventional batching gives poor flow or excessive PCE demand, compare it with delayed calcined-clay addition rather than automatically adding water.

What delayed addition can achieve

A 2026 study by Western Sydney University researchers reported that adding calcined clay later in the sequence increased flow by 42.2% and reduced yield stress by approximately 47.9% at 0.20% PCE. The same sequence prolonged the induction period and extended setting time. Improved workability therefore comes with a setting-time trade-off that must be measured.

Sequence trial

  1. Define the current plant sequence and mixing energy as the control.
  2. Prepare a second sequence in which the calcined clay enters after the initial wetting and dispersion of the other binder components.
  3. Keep PCE dosage, water, temperature and mixing duration constant for the first comparison.
  4. Measure flow or slump immediately, after the planned transport period and at discharge.
  5. Measure initial and final setting and record the calorimetry induction period.
  6. Reject or modify the delayed sequence if its setting extension exceeds the available finishing and placement window.

The best sequence is the one that meets both workability retention and setting requirements; a higher initial flow is not sufficient by itself.

Control moisture during the plastic period

Plastic shrinkage is driven by the rate at which surface water is lost before the paste has set. Wind, low humidity, high concrete temperature, warm aggregates and a large exposed surface increase evaporation. Calcined-clay concrete still needs the same basic protection as other cementitious systems even when its measured plastic shrinkage is lower.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Field controls before and during placement

  • Plan placement to limit exposure during periods of high evaporation.
  • Reduce wind across slabs and other broad surfaces.
  • Prevent the subgrade and forms from drawing water from the concrete.
  • Have evaporation-control and curing materials ready before discharge.
  • Begin curing as soon as finishing permits, rather than waiting for visible cracking.
  • Keep curing conditions consistent between trial batches and field placements.

In a 2021 fresh-state study, LC3 mixtures showed more than a twofold reduction in plastic shrinkage during the first three hours compared with clinker cement in the tested mixtures. That result does not remove the need for evaporation control: it applies to the reported mixtures and early period, not to every climate, geometry or replacement level.

Separate the three shrinkage measurements

A single length-change result can hide opposite trends. Measure each mode under conditions that represent its mechanism.

Shrinkage mode When it occurs How to evaluate it What the result tells you
Plastic Before setting, while the surface is losing water Track early surface movement during the first hours and record evaporation and environmental conditions Whether the fresh mixture and curing response are vulnerable to early cracking
Drying After hardening when concrete is exposed to drying Compare length change after a defined drying exposure and curing history How the hardened matrix responds to external moisture loss
Autogenous After setting under sealed conditions Measure sealed length change and internal moisture-related behavior over age Whether hydration and pore refinement are causing self-desiccation without external drying

LC3’s behavior can change with age. Nguyen and co-authors reported higher autogenous shrinkage at later ages up to 100 days, while total shrinkage remained similar to OPC. Continuing pore refinement can increase self-desiccation even when early plastic shrinkage is low.

Reduce drying shrinkage without creating a water deficit

A 2026 ultra-low-water-binder study found that replacing 30% of the binder with limestone-calcined clay considerably reduced drying shrinkage in the tested system. The same study found that 5% silica fume refined pores, but excessive silica fume competed for free water. That trade-off matters in low-water mixtures: adding another fine reactive powder can reduce permeability while simultaneously making hydration and workability more water-sensitive.

Use particle packing, PCE compatibility and curing control together. Do not assume that more fine material or less water will automatically reduce cracking. Confirm the effect with drying-shrinkage testing and strength measurements on the actual mixture.

A complete troubleshooting workflow

When initial setting is too late

  • Verify clay reactivity, fineness, moisture and agglomeration.
  • Review the sulfate series rather than copying an OPC gypsum percentage.
  • Check whether a clay-mitigating admixture or delayed clay addition is extending the induction period.
  • Measure PCE adsorption and dosage response; excessive dosage can change reaction timing.
  • Check concrete temperature and actual mixing energy.

When flow is poor but setting is acceptable

  • Run a PCE dosage and compatibility series at constant water.
  • Check whether very fine clay is consuming PCE.
  • Compare conventional and delayed clay addition.
  • Inspect for agglomerated clay, bleeding or segregation instead of correcting the problem with extra water.

When early plastic cracking appears

  • Measure evaporation and document wind, humidity, temperature and slab exposure.
  • Improve surface, form and subgrade moisture control.
  • Shorten the time to curing protection.
  • Confirm that the mixture has not been diluted with unplanned water at the truck or placement point.

When later shrinkage is high

  • Identify whether the measured movement is drying or sealed autogenous shrinkage.
  • Continue autogenous measurements beyond the early ages; LC3 can show increasing values up to 100 days.
  • Review low-water-binder formulations and any added silica fume for free-water competition.
  • Check curing duration and moisture exchange before attributing the result to clay alone.

Validate candidate mixtures on the same scorecard

Choose among formulations and sequences using a common set of measurements. The comparison should include:

Performance area Record Decision question
Setting Initial and final setting Is there enough working time without an unacceptable delay?
Workability Initial flow or slump and retention over the planned haul and placement period Does the mix remain placeable without added water?
Admixture demand PCE dosage and response to dosage changes Is dispersion efficient, or is clay consuming excessive PCE?
Fresh stability Bleeding and segregation Does improved flow remain uniform?
Strength Early and 28-day compressive strength Does the sulfate and admixture balance support the required strength development?
Dimensional stability Plastic, sealed autogenous and drying shrinkage Which shrinkage mechanism controls the risk?
Cracking Restrained-cracking observations or measurements Does the laboratory trend translate into crack resistance?
Curing sensitivity Results under the intended curing and temperature range Will normal field variation change the outcome?

Scale up only after concrete-level confirmation

Paste and mortar screening can identify promising sulfate levels, PCE dosages and mixing sequences, but aggregate changes the water balance, heat development and restraint. Before field placement, reproduce the intended aggregate grading, moisture condition, mixer, batch size, transport time, temperature and curing procedure.

  1. Confirm setting and slump retention at the expected delivery temperature.
  2. Check bleeding, segregation and finishing behavior in the actual placement geometry.
  3. Measure early and 28-day strength.
  4. Measure plastic, drying and sealed autogenous shrinkage separately.
  5. Evaluate restrained cracking where the structure is crack-sensitive.
  6. Document curing sensitivity and define site controls for evaporation and moisture retention.

Every published percentage in this area is mixture-specific. The 42.2% flow increase, 47.9% yield-stress reduction, more-than-twofold plastic-shrinkage reduction, 30% limestone-calcined-clay replacement and 5% silica-fume result all describe particular experimental systems. Use them to design trials, not as universal prescriptions.

Decision checklist for a delayed-setting or cracking mix

  • Have the clay’s mineralogy, calcination state, fineness and agglomeration been documented?
  • Have clinker aluminate characteristics and limestone fineness been recorded?
  • Was sulfate optimized with calorimetry, setting and strength rather than by copying an OPC ratio?
  • Was a compatible PCE tested at constant water content?
  • Was delayed clay addition compared with the existing sequence?
  • Were flow retention, setting extension and induction period measured together?
  • Were plastic, drying and autogenous shrinkage tested separately?
  • Were curing, evaporation and temperature conditions documented?
  • Was the selected formulation validated with the intended aggregate and field process?

What to do first on a live project

For an active mix showing late set, stop adding unplanned water. Preserve a sample of the current materials, record batch temperature and actual admixture quantities, and run a controlled sulfate and PCE compatibility check. If workability is the main problem, test delayed clay addition while measuring setting time. If cracking is the main problem, identify whether the cracks formed before setting, during drying or under sealed conditions, then change the curing or mixture control that addresses that mechanism. Release the revised mixture only after concrete-scale confirmation of setting, strength, shrinkage and restrained cracking.
