A tap cuts internal threads in a prepared hole; a die cuts external threads on round stock. To choose the right tools, first identify the thread standard and size your job requires, then match the tap, drill size or die, and holders to that specification. A tap-and-die set is useful only if its included thread forms and sizes fit the work.

What taps and dies do

Taps and dies are metal-threading tools used to create or restore threads. A tap forms threads inside a hole. A die forms threads on the outside of a round rod. The distinction matters when selecting a tool: the tap works with a drilled hole, while the die must match the intended rod thread size. IRWIN’s guide to using taps and dies describes both applications.

Choose the thread before choosing the tool

Identify the required thread standard, size and pitch before buying a tap, die or drill bit. Tap-drill size is not universal: it depends on the selected thread system and tap. Use the chart for that specific thread rather than relying on a general-purpose drill-size rule. IRWIN directs users to its tap-and-drill chart; OSG’s tap-drill-size references provide another manufacturer source for selecting a matching hole size.

For a set, check its listed thread standards and sizes against the job. Also check whether it contains both taps and dies, which holders are included, and whether the tools are intended for hand use, machine tapping, or both. Dormer Pramet describes hand-threading sets with combinations of taps, dies and tap wrenches; some more extensive sets also include die stocks. Its range illustrates why contents vary: a set should not be assumed to cover every thread standard or size. See Dormer Pramet’s threading-set range.

Hand-tap a prepared hole

  1. Confirm the thread and drill size. Use the chart for the chosen thread standard, size and tap type. Drill the hole to that specified size.
  2. Secure the work and tap. Hold the work steadily, such as in a suitable vise, and clamp the tap in its tap wrench or other compatible holder.
  3. Start square. Place the tap tip in the opening and keep the tap as perpendicular to the work as possible as it starts. A crooked start can produce misaligned threads.
  4. Cut while clearing chips. Turn the tap into the hole. In the procedure on its support page, IRWIN advises turning two to three full turns, reversing one-half to three-quarters of a turn to break the chip, and repeating. Treat that as the manufacturer’s guidance, not a universal interval for every material, tap or job.
  5. Use suitable cutting fluid. IRWIN recommends quality cutting fluid, noting that it can extend tool life and improve thread quality. Follow the fluid and tool makers’ instructions for the material and application.

IRWIN’s full hand-tapping guidance is available in its tap-and-die instructions. For blind holes, account for the available depth and the chosen tap’s design; Dormer Pramet, for example, describes its E061 general-purpose hand tap for hand use or machine tapping across a wide range of materials and for through or blind holes. That product description is an example, not a guarantee that it suits every material or application. See Dormer Pramet’s E061 product information.

Cut external threads with a die

Choose a die that corresponds to the intended thread size for the round rod, and use a compatible die stock. Apply suitable cutting fluid as recommended by the tool maker. IRWIN identifies the round-rod application and recommends cutting fluid, but its cited support page does not provide a complete die-starting sequence; follow the instructions supplied with the specific die rather than assuming a single starting method works for every tool and job. IRWIN’s tap-and-die guide covers its stated guidance.

Check that the set fits the actual job

  • Thread form and size: Verify the standard, size and pitch required, then confirm the set includes them.
  • Tool coverage: Check whether the work needs taps, dies or both, and whether the set includes the relevant tap wrench or die stock.
  • Use and workpiece: Confirm the tools suit hand use or the intended machine use, and are appropriate for the material and hole type.
  • Supporting items: Match drill bits to the selected tap-drill chart and choose cutting fluid suitable for the tool maker’s instructions. A vise can help hold work securely, but is a general workholding aid, not a special tap-and-die component.

Hand-threading sets vary in their combinations and thread forms, as Dormer Pramet’s set listings show. Compare stated contents with the job specification instead of treating any one generic set as universally compatible.

Keep hand threading distinct from powered pipe threading

Manual taps and dies are not the same operation as threading pipe on powered machinery. An OSHA incident record describes a worker fatality on February 19, 2024, while a worker was threading a one-inch steam pipe and became entangled in a powered pipe-threading machine. That is an individual machine-specific incident, not a statistic about hand taps and dies. Follow the manufacturer’s instructions and appropriate safety practices whenever powered equipment is involved. OSHA’s incident record gives the event details.
