A zero-clearance insert is a throat plate with an opening cut to suit a particular table saw blade and setup. To make one, trace the factory plate onto a hardwood or MDF blank, match its thickness, fit the blank flush in the saw, secure it, and—only if the saw’s manual permits—raise the running blade through it. The insert must not shift, sit proud of the table, or require removing safety equipment that the saw’s instructions require.
What a zero-clearance insert does
The insert replaces the saw’s standard throat plate with one whose blade opening closely matches the blade. The City Tech CUNY scene-shop handout says this close fit helps support thin strips and small parts near the blade and may reduce tearout on the underside of a workpiece. Those are stated benefits, not quantified performance guarantees.
A zero-clearance insert is not a blade guard or a kickback-prevention device. Keep the blade guard, riving knife or splitter, and anti-kickback devices in place as required by the saw manufacturer. Harvard GSD FabLab guidance says not to operate a saw without a throat plate and, except for dado cuts, without a riving knife; Cornell EHS identifies the guard, riving knife or splitter, and anti-kickback pawls as guarding components (Harvard GSD FabLab safety guidance; Cornell EHS table-saw safety). Follow your own saw’s manual for the required setup.
Materials and fit requirements
- Blank: The City Tech handout names hardwood and MDF as options. It does not identify a universally best species, MDF grade, or durability level.
- Factory throat plate: Use it as the outline template and reference for thickness.
- Fit: The finished plate must sit flush with the tabletop and fit securely while remaining removable as the saw design requires.
- Blade angle: A different insert may be needed for a different blade tilt angle. Confirm compatibility with the saw and intended cut; the handout supplies no universal angle-specific template or measurement.
Do not assume a blank cut for one saw or blade angle will fit another. The saw’s manual and the original plate govern the outline, retention details, and acceptable setup.

How to make the insert
- Remove and trace the factory plate. Switch off and unplug the saw before removing the plate. Trace its outline onto the blank. The City Tech guide describes cutting just to the waste side of the line and sanding to fit, or using the factory plate as a router template with a flush-trim bit.
- Match the thickness. Plane the hardwood or MDF blank to the factory plate’s thickness. Test the fit in the saw opening before making the blade slot; the plate must sit flush with the table.
- Check the saw’s instructions before cutting the slot. Confirm that the saw’s manual permits this method and specifies how the insert and guarding must be set up. Place the blank in the opening with the blade fully lowered and the saw off. Clamp it using a scrap piece of wood as described in the City Tech guide, keeping every metal clamp part outside the blade path.
- Cut the opening only with the blank secured. Stand clear of the blade path, start the saw according to its manual, and slowly raise the blade through the blank. Do not hold the plate by hand. If you cannot secure the blank without entering the blade path or removing required guarding, stop and consult the manual or a qualified shop supervisor instead of attempting the cut.
- Wait for a complete stop. Switch off the saw and wait until the blade has stopped fully before handling or adjusting the insert. Follow the model-specific instructions for installing the plate and restoring or adjusting guards.
The City Tech instructional document describes the result this way: “The blade will cut a slot in the plate, which is now ready to use.” That describes the slot-cutting step; it does not establish that a plate is safe or compatible with every saw after cutting.
Safety checks before using the insert
- Do not operate the saw without a throat plate, or without required guarding and kickback controls.
- Never make a freehand cut. Use appropriate stock and a setup approved for the saw.
- Make adjustments only when the saw is off and the blade has stopped. Oregon State University training advises leaving riving knives and pawls in place (Oregon State University table-saw training).
- Check that the insert remains flush and secure and does not interfere with the blade, guard, riving knife, splitter, or other equipment required for the operation.
Washington State workplace rules address riving-knife and spreader construction, including thickness and alignment requirements. Those are jurisdiction-specific workplace rules—not specifications for making a DIY throat plate or universal consumer requirements (Washington State workplace rules).
