How to Fix Kinked and Broken Cables Quickly—and When to Replace Them

A kinked cable may be easy to save, but exposed wires, intermittent operation, and mains-cord damage require a different response. Here is how to triage and fix cable damage safely.

The fastest safe fix depends on the cable and the damage. A cable with only a harmless kink can usually be unplugged, gently straightened, and reinforced. A split sheath on an intact low-voltage cable may be supported with heat-shrink tubing. Exposed conductors, intermittent operation, overheating, melted insulation, or damage to a mains-voltage cord usually mean stop using it and replace it—not wrap it in tape.

The 30-second decision

What you see Best action
Simple bend or kink; cable works normally Unplug it, gently straighten it, and monitor it.
Split outer jacket; no wire or braid visible; low-voltage cable Reinforce it with correctly sized heat-shrink tubing.
Exposed copper, braid, or inner wires Replace the cable, or splice it properly only if it is low-voltage and you have the required skill.
Intermittent power, charging, audio, data, or network connection Replace it unless it can be professionally re-terminated.
Damaged appliance cord, extension cord, power-tool lead, or power-brick input Unplug it and replace it or use qualified repair service. Do not improvise a splice.
Burning smell, sparks, smoke, melting, scorching, or unusual heat Disconnect it immediately and discard it or have the equipment assessed.

First identify the cable

Do not treat every cable as interchangeable. A USB, headphone, Ethernet, or coaxial cable carries low-voltage signals, while an appliance cord or extension cord may carry hazardous mains voltage. Laptop power outputs, outdoor wiring, marine cables, and permanently attached cables introduce additional requirements for current, insulation, shielding, grounding, water resistance, temperature, and strain relief.

As an Amazon Associate I earn from qualifying purchases.

  • USB-A, Micro-USB, USB-C, and Lightning: Often repairable only when the damage is minor and the cable is low-voltage. Performance varies widely, especially with USB-C.
  • Headphone and speaker cables: Low voltage makes repair possible, but fine conductors, enamel insulation, shielding, and strain relief can make it fiddly.
  • Ethernet: Twisted-pair geometry matters. A twist-and-tape repair can cause link failures or reduced performance.
  • Coaxial cable: The center conductor and shield must stay correctly separated and connected. Use the correct connector or replace the cable.
  • AC appliance and extension cords: Treat jacket, grounding, polarity, plug, and strain-relief damage as safety defects.
  • Permanently attached cables: A cable entering an appliance, adapter, or power brick may require opening equipment that can contain hazardous voltages even when unplugged.

Check whether the damage is cosmetic or electrical

A gentle bend, slight flattening, or a beginning-to-separate strain-relief boot is not automatically a failure. If the cable remains cool, operates reliably, and has no exposed material, it may be recoverable.

Stop using the cable if you see bare copper, metallic braid, colored inner wires, cracked or melted insulation, scorch marks, a loose or broken plug, bent contacts, corrosion, or water damage. Also retire any cable that disconnects when moved, charges intermittently, works only at one angle, becomes hot, buzzes, smells burnt, sparks, or has been crushed, stretched, chewed, or driven over.

These warnings are particularly important for extension cords. The U.S. Consumer Product Safety Commission identifies inadequate wire size, damaged jacket protection, poor strain relief, and problems with grounding, polarity, and continuity as potential shock and fire hazards.

How to remove a simple kink

  1. Disconnect the cable from both ends and inspect it under good light.
  2. Lay it flat on a clean surface and identify its natural curve.
  3. Gently work it straight between your fingers using broad movements.
  4. Leave it straight or loosely coiled for several minutes.
  5. Do not sharply bend it in the opposite direction, twist it, clamp it, pull it, or heat it.
  6. Test it while stationary, then gently flex the former kink.

Straightening restores the cable’s shape; it cannot reconnect a fractured conductor or restore damaged shielding. If operation changes when the cable moves, replace it rather than repeatedly bending it until it appears to work.

Reinforce an intact low-voltage cable with heat-shrink

Heat-shrink is suitable for a low-voltage cable that still works reliably and has damage limited to the outer insulation. It supports and protects the outside; it does not repair a broken wire.

What you need

  • Polyolefin heat-shrink tubing in the smallest size that will fit over the cable
  • A heat gun
  • Scissors or a cable-safe knife
  • A clean cloth

Use tubing at least 1/2 inch (12.7 mm) longer than the damaged section, ideally extending at least 1/4 inch beyond each side. This sizing guidance is also recommended in iFixit’s charging-cord reinforcement guide.

  1. Confirm that charging, data, audio, or other operation is normal.
  2. Unplug both ends and wipe the cable clean.
  3. Slide the tubing over the cable before applying adhesive or heat. If a molded connector is too large, do not cut a sound cable just to install tubing; consider split tubing, self-fusing tape for temporary abrasion protection, or replacement.
  4. Center the sleeve over the damaged area.
  5. Warm it gradually with a heat gun, moving the heat continuously.
  6. Stop when it grips the cable. Do not hold heat in one spot or deform the jacket.
  7. Let it cool completely, then retest the cable and its movement.

Do not use heat-shrink over exposed conductors or a cable that already disconnects. A sleeve can hide an unsafe defect without correcting it.

Why electrical tape is not a cable repair

Electrical tape can temporarily cover abrasion on an otherwise intact jacket. It is not a dependable structural or electrical repair for exposed copper, broken conductors, repeated flexing at a connector, or any AC power cord. Tape can conceal a high-resistance joint, short circuit, or conductor that remains exposed underneath.

Repairing a completely severed USB or low-voltage cable

A proper splice is possible for a skilled DIY repairer when the cable is disconnected from every power source, is genuinely low-voltage, and its conductor arrangement is known. For an inexpensive USB cable, replacement is usually faster and more predictable. Do not use this method for mains cords, power-brick inputs, appliance wiring, power tools, or unknown-voltage cables.

Basic splice method

  1. Cut away the entire damaged section until both ends are clean.
  2. Strip the outer jacket carefully without nicking the inner conductors.
  3. Slide individual heat-shrink pieces onto each wire before making any connection.
  4. Identify and match each conductor by function: positive power, ground or negative, data lines, and shield or drain wire where present.
  5. Join each conductor separately with a sound soldered joint or correctly sized crimp connector.
  6. Insulate every conductor individually.
  7. Cover the complete bundle with a larger outer sleeve.
  8. Add strain relief so the splice is not the cable’s new bending point.
  9. Test continuity, check for shorts, then test the intended charging, data, audio, or network function and watch for heat.

Many basic USB cables have four conductors, but higher-speed cables can contain additional conductors and shielding. iFixit’s USB repair guide specifically warns that USB 3 cables may have more than four wires. Matching colors without verifying the construction can reverse power and ground or omit essential signal conductors.

Important USB-C limitation

“It charges” does not prove that a repaired USB-C cable is safe or fully functional at its original rating. A splice can disrupt USB-C configuration-channel functions, high-power charging behavior, data speed, shielding, or display capability. For laptops, docks, monitors, eGPUs, storage devices, and other high-performance equipment, a correctly specified replacement is normally the better choice.

When the plug or connector is damaged

A cracked, loose, bent, corroded, or exposed plug is usually a replacement decision. Repairing a molded USB plug requires the correct connector, pinout, shielding arrangement, and strain relief; repairing only the visible sheath will not fix a failed plug. iFixit notes that a damaged USB plug may require removing and replacing the entire plug.

Lightning and Micro-USB connectors contain tightly packed, delicate conductors, so durable connector-end repair is difficult. For proprietary cables, check the manufacturer’s warranty or replacement route before cutting anything.

AC cords and extension cords: do not improvise

Do not use a damaged mains-voltage cable while deciding how to repair it. Unplug it and replace it unless the work is done with the correct approved parts and appropriate expertise.

Never bury a damaged section under tape or make a twist-and-tape splice. Do not use a cord with damaged grounding, polarity, plug blades, strain relief, or outer jacket. Outdoor and construction cords have additional requirements for weather, abrasion, water, and mechanical exposure.

For workplace equipment, OSHA guidance says flexible cords must remain approved and that a repair cannot materially alter the characteristics of approved equipment. OSHA also warns about flexible-cord hazards, including current leakage when connectors are wet; see its flexible-cord safety guidance. In practical household terms, replacing a damaged listed cord or using manufacturer-authorized service is safer than an improvised repair.

Repair or replace?

Situation Recommendation
Shape kink with no symptoms Straighten and monitor.
Split sheath on USB, audio, or another low-voltage cable; conductors intact Reinforce with heat-shrink.
Exposed braid or inner wire on a low-voltage cable Replace, or properly splice if competent.
Complete break in an inexpensive USB or audio cable Replace.
Rare, proprietary, or permanently routed low-voltage cable Proper splice or specialist repair may be justified.
High-speed USB, Ethernet, coax, display, or other specialized cable Replace or use a tested, purpose-built termination.
AC cord, extension cord, power-tool lead, or power-brick input Replace or use qualified service.
Melted, scorched, wet, overheated, or arcing cable Discard and investigate why it failed.

Choosing the right replacement

  • Connector: Match the exact connector and orientation, not merely its appearance.
  • Power: For charging cables and laptop leads, match the required voltage, current, wattage, and any manufacturer-specified protocol.
  • Data speed: USB-C alone does not identify USB 2, USB 3, USB4, display support, or high-power capability. Use the published specification.
  • Length and construction: Longer cables can have different performance requirements. Choose the correct flexibility, jacket, and strain relief.
  • Shielding and impedance: These matter for Ethernet, coax, audio, video, and high-speed data.
  • Environment: Outdoor, marine, hot, wet, oily, and construction applications need cable rated for those conditions.
  • Safety certification: For mains equipment and high-power charging, look for verifiable manufacturer specifications and appropriate certification rather than an unbranded listing.

For an expensive device, check warranty or manufacturer replacement options first. A low-cost cable is often not worth the time, tools, and reduced performance risk of a splice.

Test a repaired low-voltage cable

  1. Inspect every joint and confirm that no conductor or braid is exposed.
  2. Use a continuity tester or multimeter if you have the skill to interpret the results.
  3. Check for unintended shorts between conductors.
  4. Test the cable while stationary.
  5. Test charging, data transfer, audio, network link, or display output as applicable.
  6. Gently flex the repair while monitoring operation.
  7. Stop immediately if the cable, plug, or device becomes hot, smells unusual, disconnects, or behaves erratically.

A repaired cable may pass a simple continuity check and still fail at its original data rate, charging power, shielding performance, waterproofing, or certification. Treat it accordingly.

Prevent the next kink or break

  • Pull from the connector housing, never the cable.
  • Support the connector so its exit point does not carry the full bending load.
  • Store cables in broad, loose loops rather than tight coils or knots.
  • Keep cords away from heat, doors, wheels, chair casters, sharp edges, and standing water.
  • Use cable clips or strain relief where a cable repeatedly moves.
  • Replace a cable at the first sign of intermittent operation instead of flexing it until it works.
