How to Design a Custom Generator Interlock Plate Safely

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

A generator interlock plate must make it mechanically impossible for the utility main breaker and generator breaker to be ON at the same time. That is the essential function—but designing a plate that moves correctly is not the same as creating an approved, code-compliant installation.

For most panels, the safest order of preference is: use the exact factory interlock kit; use a panel-specific third-party kit with credible evaluation; install listed transfer equipment; and consider a one-off custom plate only when its design, the complete panel assembly, and the installation can be reviewed by a qualified electrical professional, the panel manufacturer or evaluating body, and the local authority having jurisdiction (AHJ).

As an Amazon Associate I earn from qualifying purchases.

The safest option is usually not a one-off plate

A home-fabricated plate becomes part of the panelboard assembly. It can affect shock protection, fire performance, mechanical operation, breaker retention, deadfront integrity, and the panel’s listing. A plate that appears to work during a dry fit may still be unacceptable for the panel or jurisdiction.

  1. Factory interlock kit: Usually the strongest option when the exact panel model, breaker family, orientation, and installation configuration are supported.
  2. Panel-specific third-party kit: Reasonable only when the product identifies the exact panel and breaker arrangement and its evaluation and instructions are acceptable to the AHJ.
  3. Transfer switch: Often the better solution for obsolete, unusual, multi-panel, switched-neutral, or automatic-transfer installations.
  4. Custom plate: A last-resort engineering project, not a casual sheet-metal modification.

UL Solutions explains that panelboards may be factory-equipped with interlocked switching devices or provided with field-installable interlock kits investigated for optional standby applications. Field modifications must follow the manufacturer’s instructions under NEC 110.3(B).

Some manufacturer accessories are evaluated as part of the panelboard listing rather than independently listed products. For example, Schneider Electric describes its Homeline and QO generator interlock kits as load-center accessories evaluated under the load center’s UL 67 listing. The relevant question is therefore not simply whether a plate is made from steel or sold by a particular brand, but whether the complete product-and-panel combination is suitable and accepted.

What the plate must accomplish

The mechanism must provide positive mechanical exclusion. It should not merely make simultaneous operation awkward or require the operator to remember a sequence.

Utility main Generator breaker Permitted?
OFF OFF Yes
ON OFF Yes
OFF ON Yes
ON ON No

The prohibited fourth state must be mechanically impossible in normal operation. The design must work in both directions: transferring from utility to generator and restoring utility service afterward.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

A properly designed mechanism should also:

  • Remain effective with the deadfront installed.
  • Prevent bypass by excessive travel, flexing, misalignment, or a gap around a handle.
  • Remain captive or secured against accidental displacement.
  • Provide defined stops at the intended operating positions.
  • Allow clear visual confirmation of each breaker’s status.
  • Never interfere with breaker operation, trip mechanisms, deadfront seating, or enclosure doors.
  • Avoid exposing energized parts during normal operation.
  • Include clear source identification, warning labels, and operating instructions.

This is the same basic principle described in NEC transfer-equipment code-development material and by commercial interlock manufacturers such as GenInterlock: normal and standby sources must not be inadvertently interconnected.

Identify the exact panel before designing anything

Do not design from the outside cover alone or from a photograph. Two panels that look similar may have different bus arrangements, deadfront geometry, breaker families, handle positions, or manufacturing revisions.

Panel identification checklist

Record and photograph the panel label before any work begins. Gather:

  • Manufacturer, series, exact catalog or model number, and manufacturing date or revision if available.
  • Whether the equipment is a load center, panelboard, main-lug-only panel, service equipment, or meter-main combination.
  • Indoor or outdoor enclosure rating.
  • Bus rating and main-breaker rating.
  • Main-breaker location, pole count, handle orientation, and throw direction.
  • Generator-breaker manufacturer, family, rating, pole count, location, and whether it is plug-in or bolt-on.
  • Whether the deadfront is removable or hinged and whether it contains barriers, knockouts, seams, or molded features near the proposed plate.
  • Whether the panel documentation permits the proposed generator breaker and backfeed arrangement.

Commercial selection guidance commonly depends on manufacturer, main-breaker amperage, handle direction, spacing, and whether the main is centered or offset. Interlock Kit’s selection guidance illustrates why these details matter.

Measurements required for a drawing

With power isolated and the panel made safe by a qualified person, measure and record:

  • Center-to-center distance between the utility and generator handles.
  • Horizontal and vertical spacing.
  • Each handle’s width, height, thickness, and complete travel.
  • Distance from the deadfront surface to the face of each handle.
  • Deadfront thickness and available flat mounting area.
  • Distances to knockouts, barriers, hinges, seams, labels, and enclosure edges.
  • Existing hole locations and diameters.
  • Required plate travel and the maximum travel that could allow a prohibited state.
  • Clearance for the handles in every ON and OFF position.
  • Locations where spacers, binder posts, screws, retaining straps, or breaker retainers could be installed.

Use a dimensioned drawing with reference datums and tolerances. Photographs are useful documentation, but they are not a substitute for measured geometry and a full-scale fit check.

Typical interlock architectures

Most mechanical designs use a fixed base, a moving plate, spacers or binder posts, fasteners, position markings, and a method of securing the generator breaker. The moving component may be mounted to the deadfront or associated more directly with the breakers.

Sliding deadfront-mounted plate

A fixed plate and sliding front plate can be simple and easy to understand. The plate travels between utility and generator positions, blocking one handle while exposing the other.

Its weaknesses are equally important: it requires accurate alignment, may depend on the deadfront remaining installed, and may require drilling or modifying the deadfront. Such modification can affect the assembly’s listing or inspection acceptance.

Breaker-mounted arm or lever

An arm attached to or positioned around the breakers can remain associated with the switching devices when the cover is removed. It is, however, more dependent on exact breaker geometry and mounting details and may be harder to fabricate, secure, and validate.

Pivoting or linked mechanism

A pivoting or linked arrangement can help where breakers are side-by-side, differently oriented, or separated by unusual spacing. It requires careful analysis of pivots, stops, wear, over-center conditions, and every possible position in which the mechanism could be defeated.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Whichever architecture is used, design it to fail toward neither source ON. A loose fastener, bent plate, missing spacer, or partially installed deadfront should not create a condition in which both sources can be closed.

Mechanical design requirements

Blocking geometry

The blocking surface must fully prevent the prohibited handle movement with adequate overlap. Do not rely on a narrow tab, a sharp edge, or friction alone.

Check that:

  • A handle cannot be forced around the plate.
  • A slot is not large enough for a handle to slip through.
  • The plate cannot flex far enough to permit both breakers to close.
  • Stops limit the plate to the intended operating positions.
  • The mechanism remains aligned under reasonable operating force.
  • The plate does not obstruct breaker trip action or status indication.
  • Wear, burrs, and repeated cycling cannot create a new bypass position.

Include tolerances for the panel, breakers, deadfront, spacers, mounting holes, and moving plate. A design that works only at nominal dimensions is not robust enough for a safety interlock.

Material selection

Steel is common in commercial products, but material choice alone does not establish compliance. The design brief should address yield strength, resistance to permanent bending, corrosion resistance, edge finishing, coating thickness, repeated cycling, and compatibility with the enclosure environment.

Also evaluate whether paint, plating, or another coating changes clearances or creates an unintended conductive path. Any material and thickness selected for a custom design must be justified by the complete mechanical and assembly evaluation—not copied from a commercial product and assumed to be equivalent.

Fasteners and retention

Specify the fastener type, size, locking method, accessibility, and torque. Consider whether the fasteners can loosen under repeated operation and whether installation damages listed components.

A published GE interlock instruction specifies 45 lb-in (5 N·m) for that particular kit. That value must not be generalized to a custom plate; use the applicable manufacturer’s specified torque or an engineered value for the actual fastener and assembly. See the GE installation instructions.

Breaker retention is a separate safety function

An interlock prevents simultaneous breaker operation. It does not necessarily keep a plug-in generator breaker secured to the bus.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

A backfed plug-in breaker may require an additional screw or listed retaining device. The cited NEC Section 408.36(D) material describes securing backfed plug-in overcurrent devices that terminate field-installed ungrounded conductors with an additional fastener requiring more than a simple pull to release. Confirm the exact adopted code language and manufacturer requirements for the installation.

Keep these four questions separate:

  • Interlock function: Can the utility and generator breakers be ON together?
  • Breaker retention: Can the backfed breaker be displaced from the bus?
  • Panelboard listing: Is the panel and accessory combination suitable as an assembly?
  • Generator connection: Are the inlet, conductors, breaker, grounding, neutral arrangement, and generator compatible?

A plate that solves only the first question is incomplete.

Electrical compatibility the plate cannot solve

The mechanical interlock is only one part of the standby-power installation. Before specifying the plate, verify the electrical system.

Generator and breaker configuration

  • Generator voltage and phase.
  • Whether the generator is 120/240 V or 120 V only.
  • Single-pole or two-pole generator breaker requirements.
  • Generator output rating and overcurrent protection.
  • Inlet rating, connector type, cord configuration, and conductor sizing.
  • Panel bus rating, interrupting ratings, and available fault current.
  • Compatibility of the selected breaker with the exact panel and bus position.

Neutral and grounding arrangement

Do not apply a universal rule that a generator neutral must always be bonded or always be floating. The correct arrangement depends on the generator, transfer method, grounding system, whether the generator is separately derived, and the applicable manufacturer instructions and code.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

UL Solutions notes that panelboards with inlets may require marking based on whether the neutral is switched and whether the system is intended for a floating-neutral or bonded-neutral generator. Resolve this issue before installation, not after the plate is fabricated.

Loads and other sources

An interlock prevents source paralleling; it does not stop the generator from being overloaded. Perform a load assessment and identify which loads can operate together. Consider essential-load selection, multiwire branch circuits, neutral current, load balancing, and the generator’s continuous output.

Solar, batteries, photovoltaic inverters, multiple generator breakers, or other sources may introduce additional backfeed paths. A plate that isolates one generator breaker from one utility main may not isolate every source in the system.

A design workflow for a custom plate

1. Document the complete panel assembly

Photograph the label, breaker arrangement, bus positions, deadfront, enclosure, and proposed generator connection. Record exact model numbers rather than relying on brand names.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

2. Search for the exact factory kit

Check the panel manufacturer’s current accessory catalog and documentation using the exact panel model, breaker family, main position, amperage, orientation, enclosure type, and revision. Do not assume that a kit for one panel in a series fits every panel in that series.

3. Confirm the generator breaker and retention method

Verify the permitted breaker family, pole count, bus location, backfeed suitability, required hold-down, panel ampacity, conductor routing, and installation instructions.

4. Define the prohibited state

Write the four-state table into the design package. State plainly that utility main ON plus generator breaker ON is prohibited and must be mechanically impossible.

5. Produce a full-scale drawing

Include panel-front datums, handle centerlines, handle travel, plate outline, slot geometry, stops, mounting holes, spacer dimensions, deadfront thickness, clearances, overlap, labels, retainer location, movement direction, and tolerances.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

6. Build a nonenergized prototype

Use a mock-up or uninstalled prototype to check alignment, interference, plate overlap, handle travel, operation, and whether the mechanism can be defeated by pushing, flexing, or removing a handle. This is a mechanical check only—not proof of electrical compliance.

7. Test every operating condition

A qualified evaluator should check both transfer directions, repeated cycling, plate retention, fastener loosening, misalignment, deadfront removal and replacement, breaker replacement, operating force, and damage or partial installation. Test whether any reasonable manipulation can produce the prohibited state.

8. Resolve acceptance before fabrication

Ask the panel manufacturer and AHJ:

  • Is a drilled or otherwise modified deadfront acceptable?
  • Is a custom interlock permitted for this panel?
  • Must the product or complete assembly carry a specific listing or field evaluation?
  • Are particular retainers, labels, instructions, or markings required?
  • Does the jurisdiction require a permit and inspection?
  • Does the utility impose additional generator-interconnection requirements?

Local adoption controls enforcement. The 2026 NEC was issued on August 20, 2025, with an effective date of September 9, 2025, but a jurisdiction may enforce a different edition or add amendments. See UL Solutions’ 2026 NEC overview and verify the code edition adopted where the work will occur.

9. Install and commission professionally

The completed work should include the correct breaker and hold-down, properly rated inlet and cord, correctly sized and terminated conductors, correct grounding and neutral treatment, required labels, load-management instructions, and documented verification that the two sources cannot be paralleled.

When to stop designing and use a transfer switch

Move to listed transfer equipment when:

  • The panel is obsolete or its model and breaker compatibility cannot be verified.
  • No factory or credible panel-specific interlock exists.
  • The deadfront cannot be modified without compromising its construction or acceptance.
  • The breakers have unusual spacing, orientation, or geometry.
  • The system requires switched-neutral operation.
  • The generator supplies multiple panels or complex loads.
  • Automatic transfer is required.
  • Solar, batteries, or other sources require broader isolation.
  • The AHJ will not approve the proposed custom or third-party mechanism.

A transfer switch is not automatically the best choice for every residence: it can require more space, wiring, equipment, and labor. But it provides a more controlled solution when a panel-mounted interlock cannot be documented and accepted.

Special cases

Main-lug-only panels

There may be no main breaker in the panel to interlock. The source-disconnecting function may need to be located elsewhere, or transfer equipment may be required.

Meter-main combinations

The service disconnect and generator connection may be physically separated, making a simple deadfront plate unsuitable.

Outdoor panels

Weatherproofing, corrosion, enclosure integrity, deadfront construction, and the effect of drilled or added hardware require specific review.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Four-wire generators

Neutral switching, bonding, and separately derived-system treatment must be resolved as a complete system.

No spare breaker position

If the panel has no suitable generator-breaker position, do not force a plate design. A different panel arrangement or transfer equipment may be required.

Large generators or load-side connections

The inlet, breaker, conductors, and panel may have different ratings. The smallest-rated component limits the usable connection, and load-side source connections may invoke requirements beyond a simple residential interlock.

Buying alternatives and selection criteria

Start with exact identification, not a universal-product search.

  • Square D: Schneider’s QO 150–225 A accessory is an example of a manufacturer-branded, panel-specific product. Confirm that the exact QO configuration matches; do not extend its compatibility to unsupported Homeline or legacy arrangements.
  • Eaton: Eaton’s mechanical interlock family provides documented options and custom-design inquiries, but an inquiry is not automatically a consumer-ready custom plate.
  • Third-party kits: GenInterlock and GenSafety document panel-specific products for various legacy and unusual panels. Verify the exact product, panel revision, breaker family, evaluation, retainers, labels, and AHJ acceptance.
  • Inlet boxes: A 30 A or 50 A inlet must match the generator, cord, breaker, conductors, weather exposure, grounding, and neutral arrangement. An inlet rating by itself does not make the system suitable.
  • Transfer switches: Use listed transfer equipment when the panel-specific interlock route is unsupported, ambiguous, or rejected.

Observed product prices are volatile and should not drive the design decision. The important buying sequence is exact panel identification, factory-kit lookup, panel-specific alternative if documented, required breaker retainer, correctly rated inlet, and professional installation and inspection.

Labels and operating instructions

The final assembly should clearly identify the utility and generator breakers and show the permitted positions. It should include warnings against operating both sources together and instructions for utility operation, generator operation, return to utility, and load prioritization.

Use the instructions supplied with the final approved equipment. Do not create a generic operating sequence that conflicts with the generator, transfer equipment, neutral arrangement, or AHJ requirements. Labels must remain visible, durable, and understandable with the deadfront installed.
