For most cement-board panels, the cleanest low-dust method is to measure the cut, score the face through its reinforcing mesh with a straightedge and utility or carbide-tipped scoring knife, snap the panel, then cut the mesh on the back. Openings need a board-specific score-and-punch method or a correctly sized hole saw. A power saw is an option only when the exact product instructions and a functioning dust-collection setup allow it.

Choose the cutting method for your exact board

Cement board is not one universal product. Thickness, reinforcement, edge treatment and the manufacturer’s approved tools vary. Read the label and installation guide for the panel in your hands before copying a method from a video. The table below summarizes the options documented by the manufacturers and regulators cited here; it is a decision aid, not permission to override your product instructions.

Method Best use What the cited guidance says Main trade-off
Manual score-and-snap Long, straight sizing cuts in an enclosed work area USG’s Durock EdgeGuard guide calls for scoring the face through the reinforcing mesh, snapping the board, then cutting the backside mesh. James Hardie lists a utility knife and carbide-tipped scoring knife for Hardie Backer. Low equipment and less airborne dust, but the cut must be straight and the broken edge may need rasping.
Score-and-punch opening Pipe and fixture holes in a Durock panel USG describes cutting through the mesh on both faces and punching the opening out from the back. Useful for irregular openings, but the opening must be laid out accurately and the edge checked carefully.
Hole saw Round, repeatable plumbing or valve openings USG also describes drilling with a hole-saw bit for Durock openings. Select a diameter that matches the fitting and the clearance specified by the installation. Fast and consistent for round holes, but it creates dust and requires the correct bit and drill control.
Power saw Many repeated cuts or situations where the product specifically permits sawing For Durock EdgeGuard, USG specifies a low-RPM portable saw, an 89 mm (3-1/2 in.) carbide-tipped blade and dust collection. Hardie Backer has separate guidance for shears, grinders and circular saws with dust-reducing measures. Can be efficient, but a bare saw is not an equivalent shortcut; dust control and product-specific instructions are essential.

Prepare the board, work area and protection

Identify the panel before marking it

Show or record the product name, thickness and edge style before cutting. USG’s instructions for Durock Brand Cement Board with EdgeGuard apply to that named panel, not automatically to every cement board. James Hardie’s knife, shears, grinder and circular-saw directions are for Hardie Backer. Keep the current guide for the product being installed beside the work area, and follow its stated fastener, clearance and opening requirements.

Control dust before it is created

USG warns that cement-board dust can contain silica and calls for eye protection and a NIOSH/MSHA-approved mask in its cited guide. Wear sealed eye protection, use the respiratory protection required for your task, and keep bystanders out of the cutting zone. Do not sweep dry dust into the air. Use the applicable workplace rules when the work is professional or subject to a jurisdiction’s construction requirements.

Set up a stable cutting station

  • Support the panel on a flat surface so the waste side can separate without the board flexing unexpectedly.
  • Keep the straightedge, knife, tape measure, pencil, rasp and vacuum or dust collector within reach.
  • Mark the finished face and the waste side clearly. Recheck the measurement from a fixed edge before scoring.
  • For a shower or other wet area, plan joints, corners, penetrations and waterproofing details before removing material. A correct cut does not replace the system’s required treatment at seams and penetrations.

How to make a straight score-and-snap cut

This is the sequence shown by USG for sizing Durock EdgeGuard panels. Use it for another product only if that product’s guide allows the same approach.

  1. Measure twice. Transfer the required finished dimension to the face of the panel. Account for the joint or clearance required by the installation instructions rather than cutting tight by assumption.
  2. Place a straightedge. Align it on the cut line and clamp or hold it so it cannot move. A straightedge also keeps the knife from wandering into the finished portion.
  3. Score the face mesh. Run a utility knife or the product-approved carbide-tipped scoring knife firmly along the straightedge. Make enough passes to cut through the face and its reinforcing mesh; a light surface scratch is not a completed score.
  4. Snap the panel. Move the scored line to the edge of the support or lift the waste side in the manner shown by the product guide. Apply controlled pressure so the board breaks along the score instead of tearing into the kept piece.
  5. Cut the backside mesh. After the core breaks, turn or flex the panel as needed and cut the remaining mesh on the back. Do not twist the board against installed plumbing or a finished surface.
  6. Rasp the edge. A snapped edge can be rough. Use an appropriate rasp to remove loose material and high spots, then brush or vacuum the debris. Avoid rounding away so much material that the panel no longer lands on the planned support.

Dry-fit the piece in its final position before fastening. Confirm that edges land on the framing or other specified support, joints remain where planned, and no cut has reduced the clearance needed around a pipe, valve or electrical box.

Cutting pipe and fixture openings

Score and punch a Durock opening

For Durock panels, USG describes a manual opening method rather than treating a fixture hole like a straight cut. Mark the center and outline of the opening on the face, then cut through the reinforcing mesh on both sides of the board. Punch the core out from the back, working toward the marked outline. Remove fragments carefully and rasp the perimeter so the fitting can pass without forcing the panel.

Use this approach only when the opening shape and size suit the panel’s instructions. A hole for a valve, mixing body or pipe must be located from the actual framing and plumbing, not from a nominal drawing dimension. Hold the board in place or make a template when possible, then verify that the escutcheon or trim will cover the planned gap.

Drill a round hole with a hole saw

USG also lists a drill with a hole-saw bit for Durock pipe or fixture openings. Choose the bit diameter from the fitting and the installation requirements. Secure the panel, keep the drill square to its face, and let the bit cut without levering sideways. Capture dust at the source where your equipment allows it, and wear the same eye and respiratory protection used for other cement-board cutting. Remove the plug and clean the edge before test-fitting the panel.

When a power saw is appropriate

USG Durock EdgeGuard example

USG’s EdgeGuard guide gives unusually specific saw instructions: use a low-RPM portable saw with an 89 mm (3-1/2 in.) carbide-tipped blade, and use the power saw only with dust collection. The 89 mm size is a specification for that cited Durock method, not a universal cement-board blade size.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
  1. Confirm that your panel is the Durock EdgeGuard product covered by the guide and that sawing is appropriate for the location.
  2. Install the specified carbide-tipped blade in the compatible low-RPM saw.
  3. Connect and switch on the dust-collection system before the blade enters the board. Keep the hose, shroud and collection unit positioned so suction is maintained through the cut.
  4. Support the panel, mark the line, and guide the saw steadily without forcing it. Keep hands clear of the blade path and prevent the offcut from pinching the blade.
  5. Stop the tool and allow dust to settle before removing the panel or disconnecting collection. Inspect and rasp the edge as needed.

A portable saw without collection is not the same method. If you cannot provide the specified dust control, use an approved manual method or postpone the cut until the correct setup is available.

Hardie Backer tools are a separate instruction set

James Hardie’s Hardie Backer product page lists a carbide-tipped scoring knife, utility knife and cutting shears, including manual, electric or pneumatic shears. It separately discusses grinder and circular-saw use with dust-reducing measures. Those directions belong to Hardie Backer; do not transfer the tool list, blade choice or operating conditions to a different cement board without checking that board’s guide.

Silica and regulatory controls

Manufacturer warnings and workplace regulations overlap, but they are not interchangeable. OSHA’s 29 CFR 1926.1153, Respirable Crystalline Silica, contains task-specific controls. In Table 1, the row for handheld power saws cutting fiber-cement board calls for a commercially available dust-collection system for outdoor work, operation and maintenance according to the manufacturer’s instructions, and a dust collector with the manufacturer-recommended airflow or greater and a filter rated at 99% or greater efficiency.

That cited row is specifically about handheld power saws cutting fiber-cement board and includes conditions such as outdoor use. Do not assume it is a blanket exemption or a complete instruction for every cement-board cut, indoor location or respirator decision. Review the complete current rule and the construction guidance at OSHA’s Silica, Crystalline—Construction resource for applicability, exposure-control methods, medical and respirator provisions, and task conditions in your jurisdiction.

For a homeowner, the practical lesson is simple: favor the manufacturer-approved manual method when it meets the cut, and use a power tool only with the product-required collection and protection. For professional work, the employer must evaluate the task and apply the controls required by the applicable standard.

Finish, inspect and fit the cut

  • Remove loose fibers: Rasp or trim frayed mesh without gouging the face.
  • Check dimensions: Compare the piece with the actual opening, framing and required joint or clearance before applying mortar, membrane or fasteners.
  • Protect the edge: Keep the board supported as specified by its installation guide. Do not rely on an unsupported sliver beside a penetration.
  • Clean responsibly: Use a vacuum or damp-cleaning method suitable for the work area rather than blowing dust with compressed air.
  • Proceed with the system: Install fasteners, treat joints and waterproof penetrations exactly as the board and tile-system instructions require.

Troubleshooting common cutting failures

The snap wanders away from the line

The face mesh may not have been scored deeply enough, the straightedge may have shifted, or the panel may have been flexed unevenly. Re-mark the kept piece, secure the straightedge, make a continuous score through the mesh and support the board on both sides of the break.

The backside mesh will not separate cleanly

Do not tear it by twisting the panel. Finish the cut with the utility or scoring knife, then rasp the edge. Inspect for a split that has traveled into the kept section before installing it.

The opening is too tight

Stop and enlarge it gradually with the approved knife, rasp or hole saw. Forcing a pipe through can crack the board or disturb the planned waterproofing detail. Recheck the fitting’s actual outside dimension and the trim’s coverage.

Dust is escaping from a saw setup

Stop the cut. Check the shroud, hose connections, filter loading and airflow, and verify that the collector meets the product and workplace requirements. If collection cannot be restored, switch to the approved manual method rather than continuing with a bare blade.

What a useful cutting-cement-board video should show

A viewer should be able to identify the material, reproduce the safe sequence and see the dust controls—not just watch a blade pass through a panel. A clear demonstration includes these shots:

  1. Product identification: Show the board label, thickness and the manufacturer’s guide or stated method.
  2. Layout: Show the measurement, the finished side, the waste side and the straightedge on the actual cut line.
  3. Manual cut close-up: Show the knife scoring through the face mesh, the controlled snap and the backside mesh being cut.
  4. Opening close-up: For a pipe or fixture, show whether the method is score-and-punch or a hole saw and identify the bit size selected for that fitting.
  5. Power-tool context: If sawing is demonstrated, keep the dust-collection connection visible and state the exact board and saw instructions that authorize it. Do not present an unconnected saw as a faster equivalent.
  6. Protection and cleanup: Show eye protection, the required respiratory protection, a controlled work area and dust removal without blowing debris into the room.

For additional manufacturer detail, consult the USG Durock Brand Cement Board with EdgeGuard Installation Guide, USG’s Durock installation tips, and James Hardie’s Hardie Backer product guidance. Use the instructions that match the exact board being installed.
