Control iron-ore dust with a hierarchy: enclose and shorten the material path, wet the ore at the first dust-generating point, capture escaped air with correctly designed local exhaust ventilation (LEV), suppress windblown stockpile and road dust, and then protect people from the residual exposure. Use the published NIOSH values of about 1% added moisture, an LEV takeoff at least 6 feet from a dump point, and less than 500 feet per minute at that exhaust as commissioning starting points—not legal limits or guaranteed performance. Validate the design under representative throughput, wind and ore conditions, and against the permit and occupational-exposure requirements for the port’s jurisdiction.

Use the control hierarchy, not a single spray system

Iron-ore dust is generated whenever ore is dropped, accelerated, reclaimed, loaded, tipped or driven over. The most reliable strategy removes opportunities for dust to become airborne before relying on personal protective equipment.

As an Amazon Associate I earn from qualifying purchases.

  1. Eliminate unnecessary transfers. Use continuous conveying instead of repeated truck, shovel and hopper movements where the layout allows.
  2. Enclose the shortest practical path. Totally enclosed, continuous handling generally provides the best control when reasonably practicable. Covered conveyors, enclosed hoppers, filtered housings and reduced drop heights keep dust inside the process.
  3. Suppress dust at its origin. Apply controlled water sprays or an approved binder where ore first becomes airborne, rather than spraying only after a visible plume forms.
  4. Capture leakage. Use transfer enclosures, skirting, curtains and LEV sized for the air carried along with falling ore.
  5. Control open-area sources. Manage stockpile faces, haul roads, spillage and wind exposure.
  6. Protect people from what remains. Restrict access, maintain equipment, use sealed filtered cabs and select respiratory protection for residual or short-duration exposure.

The UK Health and Safety Executive states that “Exposure to dust should be avoided” and says totally enclosed, continuous handling systems usually provide the best control. That principle should govern both temporary construction arrangements and the permanent terminal design.

Plan controls for each port activity

Activity Primary engineering controls Important operating checks
Construction and earthworks Damp exposed surfaces, haul roads and blasted piles; continuous conveying; enclosed hoppers; filtered mobile-plant cabs Wind forecast, water or suppressant coverage, clean/dirty traffic separation, rapid spillage removal
Rail or truck receiving Enclosed receival building or hopper under negative pressure; filtered exhaust; low-drop tipping Door and seal condition, extraction airflow, spray coverage at dump pockets, no open tipping where enclosure is practicable
Conveyors and transfers Full or partial covers, skirting, curtains, fan sprays and LEV Belt loading, edge overflow, nozzle condition, enclosure leakage and LEV airflow
Stockpiles, stackers and reclaimers Weather-linked sprays, approved binders or covers, windbreaks and limited exposed faces Wind direction, overspray, runoff quality, exposed surface area and reclaim activity
Ship loading Enclosed continuous loader, telescoping or choke-feed chute, minimized drop height, boom/tripper sprays and canopy or extraction Hatch and accommodation protection, spray compatibility with ore and downstream process, plume observations during loading

Control dust during construction and earthworks

Dampen the sources that construction exposes

Keep stripped surfaces, blasted piles, temporary stockpiles and haul roads damp with water or an approved suppressant. Apply enough liquid to control dust without creating unsafe soft spots, contaminated runoff or a material-quality problem. Schedule the highest-dust work around forecast wind where the project permit permits that flexibility. A wind restriction is an additional control; it does not replace enclosure or source suppression.

Reduce truck-and-shovel transfers

Repeated loading and dumping creates multiple dust sources and makes control inconsistent. Where feasible, use continuous conveyors and enclosed load systems. Significant hoppers and transfer points should have covers or housings connected to filtered extraction. Minimize free-fall distance at every temporary and permanent transfer.

Separate clean and dirty traffic

  • Establish defined clean and dirty routes so vehicles do not carry ore onto public or administrative areas.
  • Remove spillage promptly before traffic pulverizes it into finer dust.
  • Use sealed, filtered cabs on mobile equipment; keep doors and windows closed while operating in dusty zones.
  • Use vacuum or wet methods for cleanup. Do not use compressed air to blow settled ore dust back into the workplace.

Design receiving stations to contain the first plume

Enclose the hopper or receival building

An enclosed receival building or hopper maintained under negative pressure is preferable to open-air tipping. Australian port guidance describes exhaust fans that draw dust-laden air through an air-handling and filtration system, with recovered fines returned to the hopper. The design must keep doors, curtains and seals functioning so replacement air enters through controlled paths rather than through uncontrolled leaks.

Control tipping geometry

Minimize the free-fall distance from rail cars, trucks or front-end loaders to the dump pocket. Apply sprays at the dump pocket or hopper mouth, where the material first displaces air. Do not depend on a distant spray bar to catch a plume that has already escaped the enclosure.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Check receiving operations

  • Keep doors closed except for the movement that requires them to open.
  • Verify negative pressure and filter differential pressure at the operating rate.
  • Inspect seals, curtains and impact surfaces for gaps or wear.
  • Coordinate truck or rail arrival rates with the hopper’s extraction and conveying capacity.

Engineer conveyors and transfer points for containment

Enclose the dust path

Fit full or partial covers, inclined skirting and dust curtains at loading points, head and tail pulleys, tripper chutes and other transfer points. An enclosure must be large enough for the air entrained by falling ore. If it is too small, the falling stream pressurizes the housing and forces dust through every gap; if it is too open, the capture velocity and filtration system cannot control the plume.

Wet the whole ore stream at the first dust source

NIOSH engineering guidance recommends wetting the full product width, placing sprays at the beginning of the dust source and using multiple lower-flow fan nozzles. Very high flow can create turbulence and worsen airborne dust. A starting design value is approximately a 1% moisture-to-product ratio. This is a commissioning starting point, not a universal setpoint.

  • One-Handed Loading - Keep one hand free with a 1/4 in. hex chuck that accepts 1 in. bit tips

Test the moisture addition against:

  • belt slip and traction;
  • ore quality and downstream process requirements;
  • freezing in cold weather;
  • drainage capacity and contaminated runoff;
  • nozzle spray pattern and full-width coverage; and
  • the actual range of belt speeds and throughput.

Use LEV without picking up oversized particles

Connect LEV to the transfer enclosure when water suppression alone is insufficient. NIOSH gives two useful design guides: locate the exhaust takeoff at least 6 feet from the dump point, and keep air velocity at that exhaust port below 500 feet per minute to reduce the risk of drawing oversized ore particles into the duct. The final location, duct size, fan duty and filtration must be calculated for the enclosure geometry and operating conditions.

Keep the belt stream stable

  • Load the belt centrally and avoid overfilling.
  • Prevent edge overflow, which creates dust and spillage along the return path.
  • Maintain skirting contact without pinching or damaging the belt.
  • Keep transfer chutes aligned and replace worn liners before they create impact ledges.
  • Clean transfer-point spillage on a routine schedule rather than allowing it to dry and become a secondary source.

Manage stockpiles, stackers and reclaimers in changing wind

Use weather-aware water or binders

Automatic or operator-controlled sprays should respond to wind direction, wind speed and observed dust. Use approved binders or covers when water alone cannot hold exposed faces. Confirm that any binder is compatible with the ore, reclaim equipment, downstream process and runoff treatment.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Reduce the area exposed to wind

  • Limit the height and exposed face of active stockpiles where the operating plan allows.
  • Use windbreaks to reduce wind energy across the yard, while preserving safe access and fire routes.
  • Keep conveyors covered between the stockyard and shiploader.
  • Sequence stacking and reclaiming to avoid leaving freshly disturbed surfaces exposed during strong winds.

Prevent overspray and runoff

Sprays should wet the ore rather than saturate surrounding pavement. Design drainage and collection for contaminated runoff, inspect nozzles for drift and shut down or modulate sprays when wind carries droplets outside the intended area.

Control dust during ship loading

Choose an enclosed loading path

Enclosed continuous loading is preferred. Where open-hatch loading remains necessary, use a telescoping or choke-feed chute, minimize the drop height into the hold, wet the ore at the boom or tripper, and provide a canopy or enclosure with extraction where feasible. The aim is to keep the falling stream within a controlled air volume, not to spray a visible cloud after it reaches the hatch.

Check water and ore compatibility

Avoid seawater for ore sprays when salt fouling or chloride-related effects could harm downstream processing or equipment. The plant engineer should confirm the acceptable water source, moisture range, drainage route and any effects on cargo specification before the shiploader spray system is commissioned.

Protect workers and nearby communities after engineering controls

Restrict access to dusty zones

Use barriers, signs, access permits and work sequencing to keep nonessential personnel away from active tipping, transfer and loading areas. Locate control rooms and walkways outside the prevailing dust path where possible.

Use sealed, filtered mobile-plant cabs

Mobile equipment should have a properly maintained sealed cab with high-efficiency filtration. Keep doors and windows closed, replace filters according to condition and verify that the cab remains pressurized enough to prevent inward leakage.

Reserve respirators for residual exposure

Respiratory protection is appropriate for residual or short-duration exposure after engineering and administrative controls have been applied. Select the respirator through the site’s exposure assessment and respiratory-protection program; it is not a substitute for fixing a leaking enclosure or failed spray system.

Control off-site migration

Maintain sealed roads, remove spillage quickly and use vacuum trucks or other suitable vacuum equipment for settled material. Monitor property boundaries and nearby receptors where required by the permit, and investigate unusual dust observations rather than treating them as unavoidable port conditions.

Commission and verify the system under realistic conditions

Test representative throughput and weather

Commissioning should include normal and high-throughput conditions, the full range of belt speeds, representative ore moisture and wind conditions that challenge the stockyard and shiploader. A port dust management manual documents PM10 monitoring and shiploader spray systems at tripper chutes and boom conveyors; those measurements are useful only when tied to operating state and wind direction.

Measure both workers’ exposure and boundary impact

  • Trend PM10 or other particulate indicators at property boundaries and worker locations required by the permit or exposure assessment.
  • Record throughput, belt speed, wind direction and speed, spray status, LEV airflow and filter condition with each result.
  • Compare spikes with specific transfers, reclaim events, truck arrivals or shiploader positions.
  • Use the applicable local PM10, respirable-dust and occupational-exposure requirements as acceptance criteria; there is no universal iron-ore dust limit that applies to every port.

Verify the controls themselves

Smoke visualization, airflow checks, pressure measurements, spray-pattern tests and enclosure inspections can reveal leaks that a boundary monitor cannot explain. Confirm that the LEV remains balanced when other branches open or close, and that filters are not overloaded at the design dust loading.

Maintain the controls every shift

Item What to inspect Typical response to failure
Sprays Nozzle plugging, fan pattern, pressure, valve response and full-width coverage Clean or replace nozzles; restore pressure; retest coverage before increasing flow
Belts and chutes Central loading, edge overflow, chute alignment and liner wear Realign loading, replace worn liners and remove accumulated spillage
Skirting and curtains Gaps, abrasion, excessive belt friction and damaged curtains Reset or replace seals; inspect for the leak that caused dust escape
Enclosures Leaks, access-door condition, pressure and impact damage Repair gaps and restore the intended airflow path
LEV and filters Airflow, fan status, duct blockage, filter differential pressure and discharge Clear blockage, service the fan or change filters under the maintenance procedure
Roads and yards Dry surfaces, tracked ore, windblown piles and standing contaminated water Vacuum or wet-clean; adjust suppression and drainage

Inspect these items every shift or at a documented risk-based interval. Never use compressed air to disperse settled ore dust into the workplace.

Choose controls against the real operating trade-offs

Control option Strength Trade-offs to resolve before selection
Full enclosure with filtered LEV Strong source containment and worker-exposure reduction Capital cost, fan energy, filter maintenance, access for inspection and fire or heat considerations
Partial enclosure, skirting and curtains Practical retrofit for transfer points Performance depends on adequate volume, sealing and airflow balance
Water sprays Cost-effective source suppression when correctly designed Water demand, freezing, belt slip, runoff, ore moisture limits and nozzle maintenance
Approved binders or covers Useful for windblown stockpile faces where water is inadequate Material compatibility, reclaimability, application cost and contaminated runoff
Windbreaks and reduced exposed faces Passive reduction of wind erosion Land, access, structural loading and possible interference with yard operations
Sealed filtered cabs and restricted access Immediate reduction in personal exposure Does not control community emissions or a leaking process enclosure

Rank options by source-capture effectiveness, water and runoff demand, ore and process compatibility, maintenance burden, worker protection, wind and climate resilience, energy use, capital cost and ease of performance verification.

Troubleshoot common dust failures

Dust remains high after increasing spray flow

Check whether the spray begins too late, misses the full product width or produces turbulence. Inspect nozzle pattern and pressure, then verify belt loading and drop height. More water cannot correct a pressurized or poorly sealed enclosure.

Dust escapes from a transfer enclosure

Look for undersized volume, gaps in skirting, a damaged curtain or excessive air entering with the ore. Measure LEV airflow and pressure, confirm the exhaust takeoff location and check whether another branch has diverted fan capacity.

Boundary PM10 rises only in strong wind

Separate process emissions from windblown sources by comparing monitor readings with wind direction and stockyard activity. Inspect exposed faces, dry roads, spillage and windbreaks; adjust weather-linked sprays or apply an approved binder where water is insufficient.

Moisture control causes process or equipment problems

Reduce the addition toward the lowest effective rate, review nozzle placement and confirm the ore’s moisture tolerance with the process engineer. Investigate belt slip, freezing, salt sensitivity and runoff before authorizing a different water source or chemical suppressant.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Workers report dust despite acceptable boundary readings

Boundary monitoring does not characterize every personal exposure. Sample worker locations and short-duration tasks, inspect local leaks at hoppers and transfers, and verify cab seals and filter condition. Keep respiratory protection in place for residual exposure while the engineering correction is made.

Field implementation checklist

  • Map every dust-generating drop, impact, reclaim and wind-exposed surface.
  • Remove avoidable transfers and specify enclosed continuous handling where reasonably practicable.
  • Define spray locations, nozzle type, pressure, water quality and an initial moisture-to-product ratio near 1% for testing.
  • Size transfer enclosures and LEV for entrained air; use the NIOSH starting guides of at least 6 feet from the dump point and below 500 feet per minute at the exhaust port.
  • Confirm belt loading, skirting, curtains, drop heights and spill-cleaning access.
  • Provide negative-pressure, filtered receiving hoppers or buildings where feasible.
  • Set weather-linked controls for stockpiles, roads and exposed construction surfaces.
  • Specify shiploader chutes, boom/tripper sprays, canopies and extraction around the actual hatch geometry.
  • Confirm that water, binders and runoff controls are compatible with ore quality and downstream processing; avoid seawater where chloride effects are possible.
  • Define worker exclusion zones, cab-filtration requirements and residual respiratory protection.
  • Commission at representative throughput and wind conditions, then trend PM10 and operational data.
  • Write shift inspections, filter servicing, nozzle cleaning and vacuum or wet-cleaning procedures into the maintenance plan.

What success looks like

A well-controlled terminal does not depend on a visible plume disappearing after a spray bar is turned on. Ore moves through the fewest possible transfers inside a stable, enclosed path; sprays wet the entire stream at its first dust source without damaging the process; LEV captures the air that cannot be contained; stockyards and roads are managed for wind; and monitoring shows how performance changes with throughput, weather and equipment condition. The numerical guidance from NIOSH is a useful starting point, but the final design is accepted only after site testing and compliance with the port’s permit and occupational-exposure requirements.
