How to Construct a Solar Array for Maximum Solar Gain

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

For a fixed solar array in the Northern Hemisphere, the best starting point for maximum annual energy is to face modules due south and tilt them approximately at the site’s latitude. That rule is only a starting point: roof orientation, shade, snow, wind, hail, structural capacity, electricity demand and local interconnection rules can produce a better site-specific design.

“Constructing solar panels” can mean two different jobs. Manufacturing a photovoltaic (PV) module involves semiconductor processing and controlled factory assembly. Building a solar array means mounting certified modules, wiring them, adding power electronics and connecting the system safely. The second job is realistic for a construction project; a home-built module should not be treated as equivalent to a certified commercial product.

Decide what you are actually constructing

Manufacturing a PV module

Commercial module production starts with silicon wafer processing and photovoltaic-cell fabrication. During module assembly, copper ribbons interconnect the cells. The cell matrix is layered with glass and polymer encapsulant, then a backsheet or second sheet of glass is added, and a junction box is attached. Racking, conductors, power electronics and monitoring are separate parts of the completed PV system.

This description explains the industrial sequence, not a safe do-it-yourself fabrication recipe. A module has to maintain electrical insulation, mechanical strength, weather resistance and reliable connections for its service life. IEC 61730-1:2023 sets fundamental construction requirements for safe electrical and mechanical operation of PV modules; assembling cells at home does not mean the resulting panel has passed that standard or any other certification.

Constructing an array from finished modules

Most building projects use certified modules and concentrate on the site: selecting a roof or ground location, arranging modules, designing supports, routing conductors, installing inverters or other power electronics, and completing inspections and utility interconnection. The array must be engineered as a complete electrical and structural system rather than as a collection of panels.

Start with the site, not a universal angle

Annual-energy baseline in the Northern Hemisphere

The U.S. Department of Energy’s baseline for the highest annual output from a fixed array is due-south orientation with a tilt equal to local latitude. For example, a site near 40 degrees north might begin its design analysis around a 40-degree tilt, then adjust for the roof, weather and load profile. This is a first estimate, not a guaranteed optimum.

DOE also identifies local latitude, the orientation of the supporting structure and electrical-load requirements as tilt considerations. An array intended to produce more electricity during a particular season or time of day may not use the angle that maximizes the yearly total.

Roof orientation and pitch

DOE homebuilder guidance describes unshaded, south-facing roofs with slopes from 15 to 40 degrees as a typical favorable range. Roofs facing southeast through southwest can also work well. A shallow roof generally loses less from a modest directional error than a steep roof, so forcing a roof-mounted array to face exactly south may not justify a costly structural alteration.

Roof pitch is not the same as module tilt on a tilted rack. On a low-slope roof, a rack can add tilt, but it also changes wind forces, attachment details, waterproofing and the roof’s visual profile. On a steep roof, flush mounting may be structurally simpler, while the existing pitch supplies most of the tilt.

Why latitude rules have limits

NREL’s Implementing Solar report says latitude is a useful optimum-tilt rule at latitudes below 20 degrees, but the relationship is not valid at higher latitudes. The report gives 30–35 degrees as an example range at 40 degrees north. That range is an example from the report’s technical context, not a universal prescription for every 40-degree site.

Orientation losses also depend on local terrain and weather. In the report’s Boulder, Colorado example, a panel facing 45 degrees east of south lost about 4% and one facing 45 degrees west of south lost about 10%. The report attributes the difference to local western mountains. Those percentages should not be applied to another city without a site-specific solar analysis.

Eliminate shade before optimizing small angle differences

Shade from trees, neighboring buildings, chimneys, parapets, dormers and roof equipment can reduce production more than a modest departure from the ideal azimuth. Map obstructions for the full year, because a tree that clears the roof in summer can shade it when the winter sun is lower.

NREL highlights the 9 a.m. to 3 p.m. interval as particularly important for assessing shade. Treat that as a useful screening window, not a guarantee that shade outside it is harmless. The effect depends on the obstruction’s height and direction, the season, module wiring and whether a shaded module limits a series-connected string.

A practical shade survey

  1. Stand at the proposed array location and record the horizon in every direction, including roof features and seasonal vegetation.
  2. Check the sun path around the 9 a.m.–3 p.m. period in winter and summer; a solar pathfinder or professional shade analysis is preferable to a single midday observation.
  3. Mark obstructions that can be removed or trimmed, but confirm property, habitat and local tree regulations before work.
  4. Move module rows, divide strings or use module-level power electronics only after the electrical designer evaluates the consequences. These measures can reduce mismatch but do not make shade free.

Choose a support arrangement that fits the property

Arrangement Strengths Design issues
Roof-mounted fixed rack Uses existing roof area and has no separate foundation. Roof capacity, attachment points, waterproofing, roof age, pitch, wind uplift and access must be verified.
Ground-mounted fixed rack Allows deliberate orientation, row spacing and maintenance access. Requires suitable land, foundations, drainage, setbacks, security and an assessment of soil and shading.
Tracking array Follows the sun and can produce more energy than a comparable fixed arrangement in suitable conditions. Mechanical parts, controls, maintenance, wind exposure and greater design complexity increase the engineering burden.

DOE describes rack mounting as common because it is robust, versatile and relatively straightforward to construct and install. Roof racks must attach to the building structure, not merely to roofing material. Ground systems need foundations and site-specific consideration of soil, frost, drainage and access.

Leave airflow behind rack-mounted modules where the design permits. Ventilation can help remove heat, and high module temperature generally reduces electrical output. Do not improvise a gap or bracket that conflicts with the manufacturer’s mounting zones or the engineer’s load calculations.

Balance production with snow, hail and wind

Tilt is a weather decision as well as a solar decision. A steeper surface can help snow slide off and may reduce some hail exposure, but it presents more area to wind and can increase uplift forces, attachment loads and support cost. A low tilt may reduce wind loading while retaining good output on a favorable roof.

DOE FEMP cites a study by Roedel (2020) in which increasing tilt to 60 degrees raised the studied hail-survival likelihood from 82% to 99%. That result applies to the tracker system examined in that study; it is not a general survival guarantee for fixed residential arrays.

Designers should calculate local wind, snow and, where relevant, seismic loads using the governing building code. The roof or ground structure, fasteners, rails, clamps and module frame all need compatible ratings. A panel that can tolerate a load by itself can still fail if the attachment pattern or supporting structure is inadequate.

Plan the electrical system as part of construction

PV modules generate direct current (DC). An inverter or other power electronics converts that electricity to alternating current (AC) for building loads or grid export. The array layout determines string voltage, current, conductor lengths and equipment placement, so electrical design cannot be postponed until after the rails are installed.

Requirements differ by utility and local authority. A system that is electrically acceptable in one jurisdiction may need different equipment, labeling or shutdown arrangements elsewhere.

A construction sequence that reduces rework

  1. Collect site information. Record address, roof age and construction, dimensions, pitch, azimuth, obstructions, available ground area, service-panel details and local weather hazards.
  2. Run a shade and production assessment. Analyze the annual sun path and compare candidate roof faces or ground locations. Use the due-south/latitude rule as the baseline, then test practical alternatives.
  3. Check structural capacity. Have a qualified professional verify roof framing or design ground foundations, including dead load, wind uplift, snow, hail and attachment forces. Do not infer capacity from a generic mounting diagram.
  4. Select the mounting concept. Decide between flush or tilted roof racks, ground racks and tracking. Confirm module dimensions, clamp zones, rail spans, drainage and maintenance clearances.
  5. Lay out strings and equipment. Keep modules within the inverter’s voltage and current limits, account for temperature effects, and choose cable routes that are short, protected and accessible.
  6. Secure permits and utility approvals. Submit structural and electrical drawings, obtain required permits, and confirm the utility’s interconnection process before construction begins.
  7. Install the support system. Locate attachments over structural members, install approved flashing or sealing, torque fasteners to specification, and verify rail alignment and bonding.
  8. Mount and interconnect modules. Use approved clamps and connectors, maintain manufacturer clearances, manage cables under the modules, and avoid connector combinations that are not listed as compatible.
  9. Install power electronics and protection. Place inverters, disconnects, rapid-shutdown equipment and other devices where their environmental ratings, clearances and service access are satisfied.
  10. Inspect, test and commission. Check polarity, insulation, continuity, grounding, torque, labels and shutdown behavior. Complete the authority inspection and utility authorization before energizing a grid-connected system.

Use adjustable hardware carefully

Adjustable-tilt mounting brackets can help on flat or low-slope surfaces, but the bracket must match the module frame, rail geometry, roof or foundation and local design loads. Verify allowable tilt range, clamp position, corrosion protection, drainage, wind uplift and the manufacturer’s installation instructions. A generic bracket that fits the panel dimension may still be unsafe for the roof or climate.

An angle finder or inclinometer is useful for checking an installed rack, but measuring an angle does not verify structural adequacy or solar yield. Record the actual azimuth and tilt for the electrical model and maintenance documentation.

Roof or ground: make the decision explicitly

Choose a roof when the structure has adequate remaining life and capacity, the roof faces a productive direction, and conduit access is practical. A roof can save land and foundation work, but repairs or replacement may require removing the array.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Choose ground mounting when the roof is shaded, weak, poorly oriented or difficult to access, and the property has an unshaded area with acceptable foundations and setbacks. Ground arrays are easier to inspect and can be oriented independently of the house, but they require excavation or foundations, vegetation control, security and longer cable runs.

Common failure modes and corrections

Applying “south and latitude” without a site survey

Symptom: The design uses a textbook angle despite nearby mountains, trees or a roof that faces another direction. Correction: Model the actual horizon and compare practical roof and ground options; use local weather and load priorities in the decision.

Mounting to the roof covering instead of the structure

Symptom: Fasteners are placed for convenience, with uncertain framing or flashing. Correction: Locate structural members, use an engineered attachment method and have waterproofing inspected.

Ignoring temperature and string limits

Symptom: The array operates outside inverter voltage or current limits during hot or cold conditions. Correction: Recalculate strings using module temperature coefficients and the inverter’s permitted operating range before wiring.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Leaving conductors unsupported

Symptom: Cables rest on the roof, sag between rails or chafe against metal. Correction: Use listed clips and protected routes, maintain bend radii and inspect every cable path before commissioning.

Treating installer or utility requirements as optional

Symptom: The finished array lacks labels, shutdown equipment, inspection approval or interconnection permission. Correction: involve a qualified solar designer or installer early, and obtain the authority and utility requirements for the project’s jurisdiction.

When professional installation is required

DOE advises that solar installations be performed by personnel with suitable training and certification and says construction professionals who are not certified to install solar panels should not perform any portion of the installation process. Building-connected PV combines work at height, structural attachments, hazardous DC voltage, AC wiring and utility rules. A qualified local installer or engineer should review the design even when a property owner is coordinating the project.

There is no single angle, mounting type or expected output that can be prescribed without the location, roof geometry, shading, tariff, load profile and weather data. The reliable path to maximum solar gain is a site-specific design that begins with the south/latitude baseline, removes avoidable shade, verifies structure and weather loads, and completes the electrical and approval work to the rules that apply where the array will operate.
