How to Choose Hinges for a Heavy or Frequently Used Door

Door weight is only one part of hinge selection. Learn how to assess use, dimensions, bearing type, mounting, frame strength and manufacturer ratings for a heavy or frequently used door.

Choose a hinge for the whole opening, not just the door’s weight. Door width and height, daily use, added hardware, closer and stop loads, frame construction, reinforcement, clearances and site conditions all affect which hinge system and configuration is suitable. Start by recording those details, then check the exact manufacturer’s capacity and sizing information for that setup. A “heavy duty” label by itself is not a load rating.

What makes a door hard on its hinges?

A hinge supports a door while allowing it to move, but the load on the hinge is not determined by the door’s weight alone. A wide door places more leverage on its hinges than a narrower door of the same weight. Height, frequency of opening, slamming, installation details and hardware attached to the door also matter. Hager says weight, width and frequency determine hinge weight and structure; SIMONSWERK also identifies dimensions, hinge arrangement, installation, closers, stops and other opening conditions as relevant to loading.

That is why two doors with the same stated weight can call for different hardware. A narrow, lightly used interior door and a wider door that swings all day, has a closer and may be stopped abruptly are not equivalent applications. Door weight is an essential input, but it is not enough to select a hinge on its own.

For projects where failure could affect safety, security, accessibility or a fire-rated opening, the selection must also match the opening’s applicable requirements and the door and frame documentation. Manufacturer ratings are specific to the stated product and installation conditions; they are not interchangeable guarantees for every door.

Record the opening before shopping

Gather the information below before comparing products. Use the actual door and frame where possible, rather than relying on a generic description such as “commercial” or “solid core.” Include hardware that is already fitted or will be added: its weight and operation can affect the hinge loading.

  • Door: material and construction, actual weight, width, height and thickness.
  • Frame: material, construction and the area or reinforcement available for hinge fasteners.
  • Hinge setup: existing hinge type, leaf configuration, count, spacing and attachment method, if known.
  • Use: expected openings per day, peak traffic and whether the door is likely to be slammed or otherwise abused.
  • Other hardware: closer, stop, opening limiter, lock, kick plate or other attached device.
  • Site conditions: interior or exterior exposure, moisture or corrosive conditions, required clearances and the intended swing.
  • Compliance: fire label or other opening requirements, and any door- or frame-manufacturer restrictions.

If the door’s actual weight is unknown, obtain a reliable measurement or the door maker’s specification before relying on a capacity chart. Do not estimate by the hinge label or assume a nominal door description gives a dependable weight.

Choose a hinge system that fits the load

For many conventional doors, a butt hinge is appropriate when its published size, weight and installation conditions match the opening. Butt hinges are available in different bearing and weight classes, as well as different mounting configurations. But if a door is very heavy or faces demanding use, compare the butt-hinge option with a continuous hinge or pivot system instead of assuming that a larger butt hinge or an extra hinge will solve the problem.

Hager’s commercial catalog distinguishes plain-bearing, standard-weight ball-bearing and heavy-weight ball-bearing hinges. Its minimum cycle requirements are 350,000 cycles for plain-bearing, 1,500,000 for standard-weight ball-bearing and 2,500,000 for heavy-weight ball-bearing hinges. These are catalog requirements, not predictions of field life: actual performance depends on the specific product, door, frame, installation and use. The Hager 2024 commercial hinges catalog also contains sizing and application charts; use the chart for the exact hinge and configuration rather than extrapolating its examples to another setup.

Continuous geared hinges and pivots

A continuous hinge runs along much or all of the door edge, distributing attachment along a longer line than a typical butt hinge. A pivot is another system to consider when the opening or door construction calls for it. Ives/Allegion advises considering a continuous hinge or pivot for doors over 250 lb. Treat that as the manufacturer’s guidance, not a universal engineering threshold: it does not mean every door above that weight must use one, or that every door below it is suitable for a butt hinge. See Ives/Allegion’s architectural hinge guidance and verify the selected product’s own conditions.

SELECT publishes conditional examples for continuous geared hinges: HD300 up to 300 lb and HD600 up to 600 lb for high-frequency use, and LL up to 1,000 lb for low-to-medium-frequency use. These are not universal capacities. SELECT states that its rating applies to 1-3/4-inch doors except where noted and up to 48-inch width in specified frame materials; certain heavy applications call for rivnuts. The product, door dimensions, substrate and reinforcement conditions must match the maker’s documentation. Review SELECT’s duty-rating information before comparing these figures with another system.

Option or figure What the manufacturer states How to use the information
Plain-bearing butt hinge Hager’s 2024 catalog lists a 350,000-cycle minimum requirement. A catalog cycle figure, not a field-life guarantee or a door-weight rating.
Standard-weight ball-bearing butt hinge Hager’s 2024 catalog lists a 1,500,000-cycle minimum requirement. Confirm the hinge’s capacity and fit separately in the relevant product chart.
Heavy-weight ball-bearing butt hinge Hager’s 2024 catalog lists a 2,500,000-cycle minimum requirement. Confirm the specific product, door and installation conditions; the cycle figure alone does not establish suitability.
SELECT HD300 continuous geared hinge Up to 300 lb for high-frequency use, subject to SELECT’s stated conditions. SELECT’s examples apply to 1-3/4-inch doors except where noted and up to 48-inch width in specified frame materials; check the product documentation for the particular setup.
SELECT HD600 continuous geared hinge Up to 600 lb for high-frequency use, subject to SELECT’s stated conditions. Use only where door size, material, reinforcement and other product conditions match the documentation.
SELECT LL continuous geared hinge Up to 1,000 lb for low-to-medium-frequency use, subject to SELECT’s stated conditions. Do not treat this as a high-frequency rating; verify the specified door and frame configuration.

Cycle ratings and weight ratings describe different things. A cycle requirement is not a maximum load, while a stated maximum load does not by itself tell you how frequently the hinge is intended to operate. Compare like with like and keep the product’s use category and configuration attached to any capacity figure.

Match duty class, bearing and size to the application

Use a realistic description of the door’s workload. Consider ordinary daily traffic, peak periods and likely abuse separately. A door that opens only a few times per day but is often slammed may need a different decision from one that cycles frequently but is carefully operated. The manufacturers use their own frequency categories, so do not translate one maker’s “high frequency” or “heavy weight” category into another maker’s rating without documentation.

For a butt hinge, choose the bearing and weight class from the exact product chart, then confirm the hinge dimensions. Hager’s catalog sizing examples vary hinge height by door thickness and width, while its full-mortise chart varies the recommendation by hinge height, use frequency, door weight and maximum door width. Those examples are product guidance for the stated configurations; they are not a universal rule that a particular door dimension always requires one hinge height or count.

A common mistake is to treat a hinge’s nominal maximum weight as sufficient proof of fit. A product may have a stated capacity but still not suit the door’s width, thickness, frequency, frame fixing or reinforcement. Check all of those fields in the same product documentation before specifying or purchasing.

Check mounting, frame and fasteners

The door and frame must provide a sound attachment for the selected hardware. A hinge rating cannot compensate for a weak frame, unsuitable fasteners, poor alignment or reinforcement that does not match the maker’s conditions. This matters particularly with continuous hinges, whose published ratings may depend on frame material and a prescribed attachment method. SELECT, for example, recommends rivnuts for certain heavy applications; that instruction should be applied only to the relevant product and configuration.

Butt hinges are made in different mounting arrangements. Hager describes full-mortise, half-mortise, full-surface and half-surface configurations for different door/frame combinations. The leaf arrangement affects how the hinge attaches to the door and frame, so select a configuration intended for the actual substrates and opening—not simply one that resembles the old hardware.

Hinge count and position are application-specific. Adding a third hinge does not automatically raise the rated capacity: its position and the opening conditions matter. SIMONSWERK’s guidance discusses frame fixing and notes that third-hinge placement depends on the application. Follow the hinge and door/frame manufacturers’ instructions for count, spacing, fasteners and reinforcement rather than using a blanket rule.

Where the existing frame is damaged, loose or inadequately reinforced, fix that condition as part of the project. Installing a higher-rated hinge onto an unsuitable substrate does not create a rated assembly.

Choose material, finish and compatible hardware

Match hinge material and finish to the environment. Ives/Allegion recommends plated or painted steel for interior, non-corrosive environments, and stainless steel, brass or bronze for exterior or corrosive environments. The precise alloy, finish and product availability depend on the selected hinge; confirm the manufacturer’s specifications for the exposure at the site rather than relying on appearance alone.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Check clearances, swing direction and the hinge’s leaf dimensions against the opening. Confirm that the hinge will work with the door, frame, closer, stop, lock and any other hardware. Closers and stops are not incidental: they can affect opening loads, and the opening’s operation should be considered in the hinge selection. A stop or limiter must also be positioned and installed as intended; it should not be treated as a substitute for choosing hardware appropriate to the opening.

For a closer or a fire-rated opening, Ives/Allegion recommends ball-bearing or concealed-bearing hinges. That recommendation does not replace the project’s code, listing or door-manufacturer requirements. Confirm that the hinge and all associated hardware are permitted for the specific rated assembly and jurisdiction. Do not drill, change hinge locations or substitute hardware on a labeled fire door without checking the applicable listing and instructions.

A practical selection sequence

  1. Document the door and frame. Record material and construction, thickness, height, width, measured or documented weight, frame type and available reinforcement. Include attached hardware weight where available.
  2. Identify opening conditions. Note the expected daily cycles and peak use, likely slamming or abuse, closer, stop, opening limiter, environment, clearances, swing and any fire or other compliance label.
  3. Decide which hinge system to evaluate. Consider a butt hinge where its published configuration fits. For very heavy doors or demanding use, evaluate the manufacturer’s continuous-hinge or pivot options as well; Ives/Allegion’s over-250-lb guidance is a prompt to consider alternatives, not an automatic design rule.
  4. Select duty class and dimensions from one product maker’s documentation. For butt hinges, check bearing class, size and the chart’s weight, width, thickness and frequency conditions. For continuous hinges or pivots, use the exact model’s limits and installation requirements.
  5. Verify the assembly conditions. Check hinge count and location, leaf configuration, frame fixing, fasteners, reinforcement, material, finish, clearance and compatibility with other hardware. Confirm that the manufacturer’s rating covers the complete setup, not just the hinge in isolation.
  6. Confirm compliance and installation before ordering or modifying. Compare the selection with door/frame documentation, applicable local requirements and the hardware maker’s instructions. Resolve discrepancies with the manufacturers or a qualified door-hardware professional before work proceeds.

Common selection mistakes to avoid

  • Buying on the phrase “heavy duty.” It is not a substitute for a published rating with defined door dimensions, materials and installation conditions.
  • Using only door weight. Width, height, duty, hardware, closer and stop conditions, frame attachment and other factors affect the application.
  • Comparing unlike ratings. A cycle requirement, weight limit and frequency category answer different questions. Check their scope before comparing products.
  • Assuming another hinge solves a capacity problem. Hinge placement matters, and an added hinge does not automatically increase the manufacturer’s specified capacity.
  • Ignoring the substrate. A suitable hinge attached to a weak frame or with the wrong fasteners may not perform as intended.
  • Extrapolating a chart or product example. Capacity and sizing data apply only to stated product configurations. Do not carry a rating over to a different width, thickness, material or reinforcement arrangement.
  • Modifying a rated opening without checking its listing. Fire-rated and other regulated assemblies have requirements beyond the hinge’s standalone capacity.

What to verify in the product documentation

Before selecting or ordering, compare the product’s published data against the opening in one pass. If any required condition is missing or unclear, do not fill the gap with an assumption; ask the manufacturer or a qualified professional to confirm the application.

  • Documented maximum weight and maximum width, considered together rather than separately.
  • Permitted door height, thickness, material and frame construction.
  • Intended frequency or duty category and any cycle requirement.
  • Required hinge count, location, spacing and mounting configuration.
  • Reinforcement, frame-fixing and fastener requirements.
  • Bearing type, material and finish suitability for the site.
  • Clearance, swing and compatibility with closers, stops and other hardware.
  • Fire-door listing, code and door/frame manufacturer requirements where applicable.

SIMONSWERK cautions that hinge load can exceed door weight and recommends accounting for a reserve when selecting a hinge. Its load-capacity guidance reinforces why published figures should be applied to the full opening and installation rather than treated as standalone guarantees.
