Start with a verified load schedule, identify the required duty rating, model motor-starting and nonlinear loads, then specify transfer equipment, fuel infrastructure, site conditions, emissions compliance and future expansion. A generator engineer or qualified distributor should validate the final design against the facility one-line, local code and the actual installation site.
Why industrial generator selection is a system-design problem
An industrial facility can have a modest running demand but still require a much larger generator because of motor inrush, transformer energization, UPS behavior, variable-frequency drives (VFDs), harmonics or the order in which loads are restored. Conversely, buying capacity for every connected load can create poor light-load operation, unnecessary capital cost and difficult fuel or emissions approvals.

The most important input is the load. Cummins states in its application guidance that “the load is the single most important factor in generator sizing.” Treat the load schedule as a controlled engineering document: issue it early, mark assumptions, and update it as equipment selections and process requirements become more certain.
Your project brief should establish five things before vendors size equipment:
#1 Best Overall
- Valued Carpenter Pencil Set: You will get 2 pcs solid carpenter pencils with 26 piece 2.8 mm refills, 1 replaceable sharpener, 1 plastic storage box.The complete carpenter pencils combination allows you to finish your work faster and more easily
- Deep Hole Marker Pencil: The deep-hole construction pencils adopts 45mm elongated tip design, which is more convenient to mark in the small hole or in other tight areas that other carpenter markers cannot reach
- Carpenter Pencils with Sharpener: The sharpener is screwed into the top of the work pencil, which won't get lost either. Built-in pencil sharpener that keep the lead with pointed and smooth to Improves line of sight in fine work
- Stronger Solid Lead: This work pencil is matched with a 2.8 mm thick lead , which is much thicker and stronger during the drawing process of construction work, it will not break or damage easily
- Marks on Various Surfaces: 3 colors solid construction pencil can marks on various surfaces, such as metal, plastic, wood, paper etc. Ideals for woodworkers, contractors, craftsmen, builders, merchants and masons
- Which loads must operate during an outage and which may be shed.
- How quickly power must be restored and what interruption each load can tolerate.
- Whether the set will serve infrequent standby operation, extended prime operation or constant continuous operation.
- How power will transfer, be protected, monitored and expanded.
- What the site, fuel, environmental and permitting constraints are.
1. Build a defensible load schedule
Separate legally required or life-safety loads from business-continuity loads. The minimum required load depends on the facility’s applicable codes, authorities and operating obligations; it cannot be inferred from the building type alone. Include process equipment that cannot tolerate a power loss, but identify optional loads that can be delayed or disconnected when generator capacity is limited.
Information to collect for every load
| Load-schedule field | What to record | Why it matters |
|---|---|---|
| Equipment identification | Panel, feeder, process area, equipment tag and quantity | Allows the engineer to trace each load through the one-line and transfer scheme. |
| Running demand | Rated or measured kW and kVA, with power factor where available | Establishes steady-state demand and generator alternator loading. |
| Starting characteristics | Motor horsepower, starting current, starting method, transformer inrush and acceleration requirements | Determines the largest load step and possible voltage or frequency dip. |
| Power electronics | UPS topology, VFD details, rectifiers, battery chargers and other nonlinear loads | These loads can affect harmonics, waveform quality and generator sizing differently from simple resistive loads. |
| Sequence | Which loads start first, allowable delay between groups and maximum simultaneous addition | A generator is a finite source; the order and size of load additions affect transient performance. |
| Priority | Required, preferred, or shed-able during an outage | Supports load management and prevents optional equipment from consuming capacity needed by critical systems. |
| Operating profile | Normal, seasonal, intermittent or continuous operation | Helps distinguish peak demand from the demand the generator must sustain. |
Use measured data when the facility already operates
For an existing plant, collect utility interval demand history and review the highest observed operating conditions. A power analyzer can help when transient behavior, harmonics or rapidly changing loads are uncertain. Historical peak demand is useful context, but it does not replace equipment-level information: a short motor-start event may never appear in a monthly utility maximum-demand record.
Ask operations, maintenance, controls and process engineers to review one consolidated schedule. Vendor submittals often reveal motor starting methods, UPS characteristics or VFD requirements that are missing from architectural drawings. Mark every value as measured, nameplate, vendor-estimated or to-be-confirmed.
2. Choose the rating for the actual duty
Do not compare a standby kW headline with a prime- or continuous-duty requirement. Rating classes describe how a set may be operated, not merely how much power it can produce.
| Rating class | Typical operating expectation | Selection implication |
|---|---|---|
| Standby | Infrequent operation when the normal utility source fails. | Use the manufacturer’s standby rating only when the outage profile and applicable operating limits match that classification. |
| Prime | Extended or unlimited operating hours with varying load, where the generator is the primary source for the period. | Compare the published prime rating and its operating conditions; it is typically lower than the corresponding standby rating. |
| Continuous | Unlimited operation at a constant load. | Use the published continuous rating and confirm that the facility’s load is genuinely constant enough for the classification. |
Prime and continuous ratings are typically lower than standby ratings, but do not apply a generic percentage to convert between them. Ratings vary by model and by conditions such as altitude, ambient temperature and installation configuration. Require the proposal to state the site-rated kW and kVA for the intended duty, not only a catalog rating at unspecified conditions.
3. Model load steps, motor starting and power quality
Running kW alone is not a sizing method. The engineer should model the largest load step, the complete restoration sequence and the generator’s response to starting and nonlinear loads. Review at least:
- Voltage dip during motor starting and transformer energization.
- Frequency dip and recovery after each load step.
- Motor acceleration time and whether a process can tolerate delayed starting.
- Harmonic current from UPS systems, VFDs, rectifiers and other electronic equipment.
- Interaction between the generator alternator, UPS input requirements and VFD controls.
- Protection coordination and whether fault current is adequate for protective-device operation.
Load sequencing can reduce the required instantaneous capacity. A controls sequence might start ventilation, then pumps, then production equipment, with shedding of noncritical loads if the generator approaches a limit. The sequence must be tested and documented; an assumed delay that does not work in the field can leave the plant without essential power.

The lesson is transferable: a set that covers steady-state kW may still need a larger alternator or different configuration to meet the facility’s starting performance.

4. Decide between one set and multiple sets in parallel
The choice is driven by load shape, reliability objectives, maintenance strategy, footprint, expansion and the consequences of a single failure.
One larger generator
- Strengths: simpler plant architecture, fewer engines and potentially fewer routine maintenance tasks.
- Trade-offs: one engine or alternator failure can remove the whole emergency source; a single large set may operate at a low percentage of capacity when the facility load is small.
- Questions to resolve: Can the facility tolerate one-source maintenance? Is there enough starting capacity for the largest motor? Is future expansion likely to make the set too small?
Multiple generators in parallel
- Strengths: staged capacity, redundancy, easier maintenance without losing all generation, and the ability to match running sets to changing load.
- Trade-offs: more complex paralleling controls, switchgear, protection, synchronization, testing and physical space.
- Questions to resolve: How many sets must run for each priority load? What happens when one set is unavailable? Can controls add or shed sets automatically?
Cummins identifies paralleling as potentially advantageous when total load is greater than 1,000 kW. That figure is a manufacturer application guideline, based on a manual showing 2011 publication or revision details—not a universal cutoff. Evaluate paralleling whenever redundancy, staged loading, maintenance or expansion justifies the added complexity, even below that level.
5. Specify transfer equipment and the complete electrical architecture
A standby generator cannot supply a facility by itself. The installation needs equipment that detects loss of the normal source, starts the generator, transfers selected loads and returns them safely when utility power is restored.
Transfer switches
Automatic transfer switches are appropriate for many discrete emergency and optional-standby load groups. Define source ratings, neutral switching, bypass-isolation requirements, transition type, time delays, control interfaces and maintenance access. If different load classes have different restoration priorities, use a transfer arrangement that supports those groups rather than transferring every feeder simultaneously.
Paralleling switchgear
Paralleling switchgear coordinates multiple generator sources and can also manage utility interaction, load shedding and staged restoration where the project requires it. It increases the engineering and commissioning scope, so require a single control narrative covering synchronization, source failure, breaker operation, protective functions and manual fallback modes.
Controls, protection and communications
Require the proposal to identify generator controls, engine and alternator protection, transfer or switchgear controls, load-management logic, alarms, communications and remote monitoring. Define which signals go to the building-management or plant-control system, who receives alarms, and what remains operable if communications are unavailable.
Show all sources, breakers, protective devices, transfer equipment and critical loads on an electrical one-line. The one-line should match the load schedule and the proposed sequence of operation.

| Decision factor | Questions for the project team |
|---|---|
| Fuel supply | Is the fuel delivered, stored onsite or supplied by a utility? What happens if roads, pipelines or the gas service are interrupted during a regional event? |
| Runtime | How many hours must the plant operate before resupply? Is the stated runtime based on a particular load percentage and tank size? |
| Installation | Are there constraints on tanks, gas service, ventilation, exhaust routing, fire separation or equipment placement? |
| Maintenance | What inspections, fuel-quality controls, exercising and service access are required for the selected technology? |
| Emissions | What engine certification, operating-hour limits and permit conditions apply at this location? |
| Resilience | Can the site maintain fuel availability during the same emergency that causes the utility outage? |
Generac notes that extended-runtime needs are one reason some businesses consider gaseous or bi-fuel systems. Treat that as a project-specific consideration, not a ranking of fuels. A natural-gas connection that is not assured during an emergency may require a different resilience strategy than a stored-fuel system.
7. Account for altitude, temperature and installation location
Record the actual site conditions before comparing equipment. At minimum, provide:
- Elevation above sea level.
- Design outdoor temperature range and expected extremes.
- Indoor or outdoor installation, enclosure type and available footprint.
- Ventilation path, combustion-air arrangement and radiator discharge location.
- Exhaust route, back pressure limits and maintenance clearances.
- Acoustic limits at property lines and occupied areas.
- Fuel delivery, storage or utility-connection constraints.
- Access for lifting, inspection, major service and eventual replacement.
Location can change derating, emissions, sound levels, acceptable fuel types and enclosure requirements. Require site-rated output at the specified ambient and elevation, with the derating method stated. A catalog value at standard conditions is not a site guarantee.

8. Verify emissions, permits and code obligations before purchase
Identify the facility jurisdiction, air regulator, building and fire authorities, electrical code basis, emergency versus non-emergency classification and permitted operating hours. Confirm the engine certification and emissions-control configuration for the exact model and duty.
Generac identifies federal, state and local requirements as generator-sizing factors, but the applicable rules depend on the unspecified project location and use. The engineer of record and equipment supplier should verify the requirements with the regulator before the purchase order. Do not assume that an emergency designation eliminates air-permit, testing or recordkeeping obligations.
Include permit responsibility in the procurement documents. State who prepares applications, supplies emissions data, responds to regulator comments, obtains building and electrical approvals, and closes out the installation.
9. Use sizing software as an engineering aid, not an automatic answer
Cummins describes GenSize and related Power Suite tools as load- and project-parameter-based aids for recommending generator sets and preparing calculations or specifications. Generac describes Power Design Pro as supporting load modeling and harmonic analysis. These tools are valuable for testing scenarios, but their output is only as reliable as the inputs.
- Enter the facility load schedule, motor data, starting methods, UPS and VFD characteristics, site conditions and intended duty.
- Model the proposed load sequence, largest step, harmonic conditions and any load-shed logic.
- Record the software version, assumptions, derating values and selected output for the project file.
- Have a qualified generator engineer review the results against the one-line, protection study, code requirements and supplier data.
- Update the model when equipment, process loads, fuel systems or site conditions change.
Request the underlying assumptions with every vendor-generated sizing report. A result without the input schedule, site conditions and sequence cannot be audited or compared fairly.

10. Compare industrial generator proposals on the same schedule
Issue one common request-for-proposal schedule and require each bidder to identify exceptions. Compare proposals on these axes:
| Category | What the proposal should state |
|---|---|
| Capacity and duty | Site-rated standby, prime or continuous kW/kVA, power factor basis, altitude and temperature assumptions. |
| Transient performance | Largest load step, motor-starting method, voltage and frequency response, harmonic assumptions and recovery criteria. |
| Fuel and runtime | Fuel type, supply assumptions, storage capacity, stated runtime basis, resupply plan and maintenance implications. |
| Transfer architecture | Transfer switches or paralleling switchgear, source count, breaker ratings, neutral arrangement, synchronization and load-shed functions. |
| Redundancy and growth | Failure mode, maintenance mode, spare capacity, future generator bays, switchgear space and control-system expansion. |
| Site integration | Enclosure, noise, ventilation, exhaust, footprint, clearances, foundation, lifting and service access. |
| Compliance | Emissions certification, permit assumptions, code basis, testing obligations and documentation responsibilities. |
| Delivery and lifecycle | Included controls, commissioning, load-bank testing, operator training, warranty, service coverage and lead time. |
| Commercial basis | Dated price, exclusions, alternates, escalation assumptions and any owner-supplied work. |
The cited sizing guidance does not establish current prices, lead times, warranty terms or local regulatory outcomes. Obtain those items in dated written proposals rather than treating them as standard or interchangeable.

Ask bidders to return a marked-up load schedule, sequence of operation, site-rating calculation, equipment list, one-line, compliance matrix and exceptions list. This makes assumptions visible before they become change orders.
12. Common selection mistakes and their remedies
Choosing from connected watts only
Failure: The set carries steady running demand but stalls or produces unacceptable voltage dip when a large motor starts.
Remedy: Model starting current, largest load step, sequence and recovery; consider staged starting, load shedding or a larger alternator.
Using a standby rating for prime operation
Failure: The equipment is operated for extended or constant duty outside the assumptions of its headline rating.
Do these 3 things before closing this tab:
1Repair Windows errors before they cause bigger problems2Fix the driver behind crashes, sound loss and screen glitches3Clear out junk files and repair common Windows errorsRemedy: Specify the actual duty and compare the model’s published prime or continuous rating at site conditions.

Final decision test
An industrial generator proposal is ready for approval when it demonstrates, in writing, that the selected duty-rated capacity can start and carry the defined loads at the actual site; that transfer, protection, controls and load management are coordinated; that fuel and runtime assumptions are credible; and that emissions, permits, codes, maintenance and expansion have been addressed. If any of those statements depends on an unstated assumption, the project is not yet comparing equivalent systems.
