Apply the complete, tested coating system—not just a layer of “fire-retardant paint.” Confirm the exact product, substrate, compatible primer, fire-resistance design, environmental exposure and required dry-film thickness (DFT). Prepare a clean, dry surface; keep temperature, humidity and dew point within the product’s limits; apply only approved coats and thinner; measure the intumescent layer before any topcoat; then inspect and repair damage under the manufacturer’s instructions. Intumescent coatings expand under heat and form an insulating char, but an incorrect primer, insufficient thickness, trapped moisture, excessive thinning or an incompatible topcoat can reduce the protection demonstrated by the tested system.
What an intumescent coating does—and why application changes the result
Intumescent fire-protective coatings are reactive systems, most commonly used on structural steel. When heated, the coating expands and forms a low-conductivity char that slows heat reaching the steel. Promat’s 2020 product article describes expansion of between 40 and 200 times the original coating thickness. That expansion is useful only when the coating remains bonded, has the specified thickness and is covered by finishes that do not interfere with its reaction.

Fire resistance is assigned to a tested product and assembly, not to a generic paint category. The required loading depends on the product, steel section factor (Ap/V), designed critical steel temperature, exposure, primer and the required fire-resistance period. A thickness suitable for one beam, primer and fire design can be wrong for another. Treat every number below as product-specific or guidance-specific, never as a universal specification.
Confirm the specified system before work starts
Obtain the current technical data sheet, application guide and project fire design before opening a tin. Record the decisions that control the coating schedule:

Promat identifies PROMAPAINT SC3 for steel and concrete and SC4 for steel and other listed construction uses, with product-specific fire-resistance classes. PPG describes STEELGUARD 550 as a solvent-borne intumescent for structural steel and claims up to 150 minutes of cellulosic-fire protection for its evaluated uses. Those statements apply only to the named products, their approvals and their specified assemblies; they do not rate every coating or structure.
Prepare the steel and verify the primer
Clean and dry the substrate
Before priming or overcoating, remove dust, loose mill scale, loose rust, oil, grease, release agents, salts and any other contamination that can interrupt adhesion. The surface must be dry and free of visible condensation. Do not assume a thick intumescent layer will hide contamination; loss of bond can allow blistering, delamination or premature failure in a fire.
Check an existing primer
If steel is already primed, verify that the primer is sound, compatible and within its permitted overcoating period. Confirm its type and thickness against the selected intumescent system. The European industry guide calls for checks of primer condition, compatibility, overcoat interval, primer thickness and surface cleanliness. A primer that is damaged, unknown or outside the approved combination should be resolved under the project specification and manufacturer’s written advice rather than covered by guesswork.

Keep primer and intumescent measurements separate
Primer contributes to a combined coating reading, but it is not the intumescent layer that the fire design schedules. Record the primer DFT independently so inspectors can determine whether the intumescent itself has reached its required loading. Repair defective primer before applying the fire-protective coat.
Control temperature, humidity and dew point
Environmental control is part of the fire-protection work, not a cosmetic preference. Measure air temperature, steel temperature, relative humidity and dew point at the work area and during drying. Record the readings at the frequency required by the specification.
| Condition | Promat SC3/SC4 guidance | How to use the limit |
|---|---|---|
| Air and substrate temperature | At least 10°C and no higher than 35°C | Product-specific limits; maintain the 10°C minimum for 24 hours after application. |
| Relative humidity | Not more than 80% | Do not apply when the product’s humidity limit is exceeded. |
| Steel temperature versus dew point | Steel at least 3°C above dew point | Prevent condensation on the steel and coating. |
| Rain, ponding and condensation | Do not apply in condensation; protect from deteriorating weather | High humidity, rain or water ponding can blister or delaminate water-based systems. |
These numerical limits come from Promat’s 2020 guidance for the named products. The Association for Specialist Fire Protection (ASFP) gives the typical control of steel more than 3°C above dew point and says the coating supplier’s limits govern. Its guidance warns that applying outside the specified temperature range can damage film formation and integrity, particularly with water-based coatings. If conditions are moving toward a limit, stop and protect the work rather than relying on a later coat to correct it.

Apply the coating with an approved method
Airless spray
Promat identifies airless spray as its preferred method for speed and a uniform finish. Set up the pump, tip, pressure and hose arrangement specified for the product, and keep the gun distance and travel speed consistent. Confirm that the spray pattern is wet enough to coalesce but not so heavy that it sags or traps solvent or water.
Do these 3 things before closing this tab:
1Clear out junk files and repair common Windows errors2Scan for outdated or missing drivers - takes under a minute3Repair Windows errors before they cause bigger problemsBrush and roller
Brush or roller application is generally suited to small areas, edges, repairs and locations where spray access is impractical. These methods can leave more variation in texture and local thickness, so plan additional coats and inspection points. Sherwin-Williams describes spray, brush and roller as possible methods and notes that several layers may be required to reach the specified thickness.
Build the film in permitted coats
Follow the product data sheet for maximum wet or dry build and recoat time. Do not add a heavy coat simply to finish faster. A coat that skins over while remaining wet underneath can sag, crack, blister or dry unevenly. Allow each coat to reach the stated condition before recoating, and protect the work from dust, rain and condensation throughout drying.

Promat’s 2020 article reports up to 750 microns DFT in one spray coat for its PROMAPAINT products. PPG’s current STEELGUARD 550 page reports up to 1,500 microns DFT in a single coat. Those are manufacturer-stated capabilities for the named products, not targets for another coating or a license to exceed the project loading schedule. Sherwin-Williams presents a broad generic range of 30 mils (0.8 mm) to 500 mils (13 mm); that range is not a target for a particular product or steel assembly.
Thin only when the manufacturer approves it
Never select thinner by habit or by the appearance of the spray pattern. The European industry guide says excessive thinning can cause sagging, drying and film-formation problems, especially at high film thicknesses. Thinning is subject to written manufacturer approval and must use the manufacturer-approved thinner. Solvent addition changes the wet-to-dry relationship, so the apparent wet film may no longer produce the intended DFT after drying.
- Check the product data sheet for whether thinning is permitted, the exact thinner and the maximum percentage.
- Measure and record the mix or thinning addition; do not estimate from a partially filled container.
- Recheck spray settings and wet-film readings after any approved adjustment.
- Stop if the material shows unusual stringing, sagging, pinholing, skinning or slow drying, and obtain technical advice.
Measure intumescent DFT before the topcoat
The intumescent basecoat provides the scheduled fire protection. Measure its actual dry-film thickness after the required drying period and compare it with the project loading table before applying a sealer or decorative finish. Take readings over representative steel surfaces, edges and difficult geometries in the pattern required by the specification, and retain the inspection record.

- Re-measure corrected areas and accept the basecoat only when the specified loading is met.
Do not hide a deficiency under a topcoat. The ASFP guide advises correcting insufficient intumescent thickness before finishing. A topcoat can make later inspection harder and cannot substitute for missing fire-protective material.
Independent reader supportYour contribution helps us test, update, and keep practical guides available for everyone.Choose and limit the topcoat
A topcoat may provide colour, weather resistance or chemical protection, but it must be approved for the intumescent system and the exposure. Confirm its chemistry, recoat window, application method and total permitted build. Additional finish coats can alter heat transfer or restrict the expansion and char formation of the basecoat.
Promat’s product guidance cautions that excessive topcoat build-up can be detrimental and describes a limit of no more than three coats at 30 microns DFT each, with total topcoat thickness not exceeding 90 microns. Apply that limit only where the cited Promat system and its current instructions govern; it is not a universal rule for other products. If a thicker finish, elastomeric membrane or different chemistry is proposed, obtain written confirmation from the coating manufacturer and design authority before application.
Inspect, document and repair the finished system
Protection remains effective while the coating’s integrity is maintained and the material has not degraded. Inspect for impact damage, cuts, exposed steel, cracking, blistering, delamination, corrosion staining, water damage and unapproved alterations. Pay particular attention after transport, erection, welding, drilling, fire-stopping work or other trades working near protected steel.
Repair sequence
- Define the damaged area and determine whether the primer, intumescent or topcoat is affected.
- Remove loose or degraded material and clean the substrate as the manufacturer specifies.
- Re-establish a compatible primer where required, observing its cure and overcoat interval.
- Apply the approved intumescent repair coats to the required DFT, blending into sound material.
- Measure the repaired intumescent area before reinstating any topcoat.
- Restore the approved finish and record product batch, conditions, thickness and location.
Promat recommends regular inspections and prompt repair under its application guidance. It says inspection intervals should be set in the project specification and mentions two-year inspections as typical after the durability or working-life period. Treat that interval as Promat’s general guidance, not a universal code requirement; exposure and project conditions determine the appropriate maintenance plan.
How to compare coating systems
| Comparison point | Question to answer before selection | Why it matters |
|---|---|---|
| Substrate and primer | Is the exact steel or concrete substrate covered, and is the existing or proposed primer approved? | Adhesion and test evidence depend on the complete stack. |
| Fire-resistance duration | What period, fire scenario and tested assembly are documented? | Ratings are not interchangeable between products or assemblies. |
| Section factor and critical temperature | What Ap/V and design temperature were used for the loading schedule? | They determine the required intumescent thickness. |
| Exposure | Is the location dry, semi-exposed or exposed to weather, chemicals or immersion? | Moisture and finish requirements change with exposure. |
| Application window | What temperature, humidity, dew-point, coat-build and recoat limits apply? | Film formation and integrity can fail outside those limits. |
| Topcoat | Is a sealer required, and what chemistry and total DFT are approved? | Excess or incompatible finish can inhibit performance. |
| Access and repair | Can the work be sprayed safely, and how will damage be repaired? | Method, sequencing and maintenance affect achieved thickness and continuity. |
Common failure symptoms and corrective actions
| Symptom | Likely application issue | Immediate response |
|---|---|---|
| Sagging or runs | Excessive wet build, over-thinning or unsuitable spray settings | Stop, allow the area to stabilize, remove defective material as directed and correct the method; do not bury runs under a topcoat. |
| Blisters or delamination | Moisture, condensation, rain, ponding, contamination or incompatible primer | Identify the moisture or adhesion cause, remove unsound coating and rebuild the approved system. |
| Uneven or low DFT | Inconsistent gun movement, difficult geometry or too few coats | Map the readings and apply measured corrective coats within the recoat procedure. |
| Slow drying or soft film | Low temperature, high humidity, excessive film build or unapproved thinner | Protect the area, verify conditions and seek product-specific advice before recoating. |
| Cracking or pinholes | Film applied too heavily, rapid skinning, poor surface preparation or movement | Stop adjacent work, determine whether the defect reaches the substrate and repair under the manufacturer’s method. |
Site handover checklist
- Current product data sheets and fire design are available at the work face.
- Substrate cleanliness, primer identity, primer DFT and overcoat interval are recorded.
- Air temperature, steel temperature, relative humidity and dew point were measured and within limits during application and drying.
- Approved application equipment, coat sequence and any written thinner approval are documented.
- Intumescent DFT readings meet the loading schedule before topcoat.
- Topcoat chemistry, number of coats and total DFT comply with the approved system.
- Damage, repairs, batch numbers, locations and inspection results are included in the handover record.
- Future inspection intervals and the responsible party are defined in the project specification.
When a condition falls outside the product instructions—unknown primer, wet steel, unverified topcoat, missing thickness schedule or a proposed change in exposure—pause the work and obtain competent advice from the coating manufacturer, fire engineer or qualified specialist applicator. The safe decision is to restore compliance with the tested system, not to compensate with an extra coat.
