A circular saw fitted with a shop-made guide can cut dados and other joints in oversized or awkward workpieces that are too unwieldy to dado on a tablesaw. The method uses two carefully placed outside cuts, a series of intermediate kerfs, and chisel cleanup. It can produce a snug joint, though a router or tablesaw may deliver greater precision.
What you need and when this method makes sense
This approach is useful when the workpiece is too large or awkward to handle safely or conveniently on a tablesaw. The guide controls the saw’s path and supports it along the cut. You will need a circular saw, a flat guide base, a straight fence, an underside cleat, clamps, layout tools, and a chisel at least 1 inch wide. WOOD Magazine recommends a 40-tooth regular-kerf blade for cleaner cuts than a 24-tooth rough-duty blade. Check the blade diameter, arbor, and kerf against your saw before buying or fitting a blade.
Before building the guide, set the blade square to the saw’s base plate. This alignment is important: the guide references the saw base, so a blade that is not square can produce a joint that is not square.
Build and calibrate a guide for your saw
Assemble the guide
Fasten a straight fence to a flat base, then attach a cleat to the underside at 90 degrees to the fence. The cleat registers against the workpiece edge. For especially deep cuts, use a lower fence if needed to give the saw motor clearance.

Locate the blade edge and trim the guide
- Measure from the left edge of the saw’s base plate to the blade.
- Add 1/4 inch to that measurement. Position the guide fence that distance from the guide base’s right edge.
- Press the guide base against its fence and run the saw along it to trim the surplus edge. The newly cut edge becomes the reference for where the blade will cut.
Because saw bases and blade positions vary, calibrate the guide to the actual saw you will use rather than relying on a measurement from another saw.
Lay out and cut a dado
Mark the joint and set the depth
Use the mating piece to mark the dado’s start and end. For repeated dados, clamp matching workpieces together so they provide a consistent layout and a stable surface for the guide. Set blade depth to the desired dado depth plus the thickness of the guide base, then make a test cut in scrap to verify the depth and fit.

Make the outside cuts, then fill in the middle
- Clamp the work securely and register the guide cleat against the workpiece edge.
- Make the first outside cut at the first layout mark.
- Position the second outside cut at the other mark, allowing for the blade width so the dado lands at the intended dimensions.
- Cut the waste between the outside kerfs with repeated passes, spacing the kerfs about 1/8 to 1/4 inch apart. Use wider spacing in softwood and closer spacing in hardwood.
Keep the guide moving along the work so it continues to support the saw and helps maintain a uniform depth. Take care not to cut past the dado’s boundary marks.
Remove the waste and fit the joint
Break out the waste close to the bottom of the kerfs, then pare the remaining material with a chisel at least 1 inch wide. Work from the outside toward the middle to reduce tear-out. Check the dado against the mating piece as you go: it should fit snugly without requiring excessive force.

If the fit is too tight, pare one side carefully or use 100-grit abrasive wrapped around a scrap block to ease it. Avoid removing too much material; test the fit again after each adjustment. Once the joint fits, glue and assemble it, adding fasteners if the construction calls for reinforcement.
Adapt the guide for angled half-laps and notches
The same basic guide can be adapted for angled half-laps or notches. Angle and center the fence on the guide base, using a sliding bevel and protractor to set the desired angle. Depending on the angle and workpiece, move the underside cleat inward so the guide base overhangs the workpiece edge and supports the saw from the start of the cut.

What precision to expect
A circular saw and guide can make tight-fitting joints in large work, but WOOD Magazine cautions that this method may not achieve the perfection possible with a router or tablesaw. For a joint where exact dimensions are critical, test the setup and fit on scrap before cutting the finished workpiece.
