NASA’s sheet-metal guidance identifies 5052 as a typical choice for bent parts and says an inside bend radius at least as large as the sheet thickness is usually safe for 5052—not a guarantee for every alloy or temper. The brake’s geometry, the material, and the bend all matter.
Choose sheet metal for the bends you need
Alloy and temper affect how aluminum forms. NASA’s sheet-metal design guide identifies 5052 as typically used for bent components. Treat that as a useful starting point, not a blanket specification: confirm the exact alloy, temper, thickness, and supplier’s bend guidance for the stock you plan to use.
For 5052, NASA says an inside radius equal to or greater than the material thickness is usually safe. This is general design guidance, not a universal minimum for all aluminum. A bend chart can inform the design, but the tooling available on a particular brake may not match the chart’s assumed radius. Check the actual brake geometry against the radius and dimensions your enclosure requires.
Before buying or cutting material, identify the enclosure’s critical dimensions and the intended inside radius. If a bend must meet a close fit or structural requirement, verify it with the material supplier and test a piece of matching stock in the actual brake.

Set up the homemade brake to hold the sheet evenly
A hand brake needs a clamp bar to hold the sheet while the bending member turns it. The older electronics fabrication article describes using a clamp bar and applying steady, even force at both levers. In practice, the sheet should be held securely along the bend line; uneven clamping or force can make the bend inconsistent.
There is no single homemade-brake plan or capacity rating established here. Confirm that the actual clamp and bending beam can handle your sheet’s width, thickness, and bend length. Do not assume a brake suitable for a short, thin piece can form a wider or thicker workpiece equally well. The cited article is an illustrative light-work approach, not an engineered or load-rated design.

Plan the enclosure around the bend
Sketch the enclosure as formed parts before cutting. Mark the bend lines, inside radii, finished dimensions, and which faces must remain visible. Account for how the brake’s tooling will form each bend; a design based on a radius unavailable on the brake may need to change.
One arrangement described in the electronics article uses two U-shaped pieces to make an enclosure. It suggests adding a lip or using angle stock to receive the closure screws. That is an example layout rather than an exact blueprint: choose the joint and fasteners to suit the enclosure’s dimensions and use, and make sure they do not interfere with the bends or fit.

Make a trial bend to account for springback
Springback is the tendency of a bend to open slightly after the forming force is released. ALPOLIC’s 2014 fabrication manual says it varies with bend direction, thickness, material temperature, and bend radius. The manual covers ALPOLIC aluminum composite panels, not every solid-aluminum sheet, so it does not provide a universal correction for a homemade brake.
- Cut a short test strip from the same alloy, temper, and thickness as the enclosure stock.
- Use the same brake setup and bend direction planned for the finished piece.
- Release the bend and measure its angle rather than judging it by eye.
- Adjust the setup based on that result, then repeat the test if needed before forming the finished enclosure.
Do not rely on a fixed overbend amount unless you have validated it with the material and brake you are using. A test piece is especially important when the angle or finished dimensions are critical.

Protect the visible surface
Check the brake’s contact surfaces for burrs or debris and protect the face that will show. For finished ALPOLIC material specifically, its manufacturer recommends a protective pad on the die, a polished punch, and keeping factory protective film in place during processing where practical—provided the film stays free of bubbles or wrinkles. These are product-specific recommendations, not a universal procedure for bare or coated solid sheet. Follow the stock manufacturer’s instructions for its finish.
