A dead-blow mallet is designed to reduce rebound after it strikes. In a common design, loose shot inside a covered head shifts just after impact, damping the tool’s bounce. Its face may also help reduce marks on a workpiece, making this type of mallet useful for controlled fitting and assembly work.
How a dead-blow mallet works

In the common shot-filled design, the loose internal mass continues moving briefly after the head hits. That movement helps damp rebound. TEKTON describes steel shot as reducing rebound, and Thor says the steel shot in its nylon hammer reduces recoil for more controlled strikes. These are manufacturer descriptions, not independent performance measurements; “dead blow” does not mean a tool can never bounce or guarantee a safer strike. Designs vary. Head coverings and face materials differ, and some models have replaceable faces. The name describes the intended impact behavior, not one universal construction.

A softer covered face can help reduce marking when a steel face might damage a surface. TEKTON describes soft faces intended to avoid marring, while Milwaukee describes a cover intended to prevent surface damage. Dead-blow mallet vs. carpenter’s mallet
The military manual distinguishes the two by construction. It describes a carpenter’s mallet as having a cylindrical wooden head, often reinforced with thin metal bands, and gives driving dowels and shaping sheet metal as example uses. Its dead-blow hammer is instead identified by its shot-filled, rubber-encased construction. How to choose a dead-blow mallet
- Head weight: Choose a weight that gives you the force and control your task requires. The cited sources do not establish one universally appropriate weight.
- Face material: Match the striking face to the workpiece and the risk of marking. Nylon and other soft covered faces are among the designs described by manufacturers.
- Replaceable faces: Check whether the exact model supports replacement faces and confirm compatibility before buying replacements. For example, Thor model 20-1212 is supplied with two replaceable white nylon faces; this does not establish compatibility with other models. Thor nylon hammer
- Handle and grip: Overmolded, textured or shock-absorbent grips are features manufacturers describe for particular products. They are not proof that a grip prevents injury.
