You can remake a No. 6 dry cell by reusing its original case and fitting replaceable cells, or build a display replica from a mailing tube. The right approach depends on whether you need an accurate-looking display or a dependable power source: a replica’s appearance does not establish that its voltage, terminals, or internal resistance will suit vintage equipment.
What a No. 6 dry cell was—and how large it was
No. 6 identified a single dry-cell format, not a complete multi-cell battery. The U.S. National Bureau of Standards classified No. 6 cells for general-purpose, industrial, and telephone uses, and also listed assemblies made from them. Its 1924 specification gives the zinc container, without its jacket, as 2.5 inches (63 mm) in diameter and 6 inches (152 mm) high. The maximum overall size, including jacket and terminals, was 2⅝ inches (67 mm) in diameter and 6¾ inches (171 mm) high. These are historical standard dimensions, not a guarantee that every surviving cell has those exact measurements. National Bureau of Standards, Circular 292.
Choose the remake that matches your goal

Rebuild an original case for replaceable cells
John Eng’s documented approach removes the old contents and fits a new top, a stiff base, and holders for two D cells wired in parallel. Another version uses ABS pipe in place of a badly corroded case, with cardstock, the reused label and terminals, and parallel C-cell holders. These are practical visual build records, not controlled comparisons of runtime or capacity. See the rebuild examples.
Plan the fit before assembling
- Measure the actual case and its usable interior; the historical standard dimensions may not match your particular specimen.
- Decide whether preserving the original case and label is more important than replacing corroded or damaged material.
- Choose a cell holder that fits without obstructing the lid, terminals, or any intended access for future cell changes.
- Match the wiring and cell polarity to the design you are following. Parallel cells do not increase nominal voltage over one cell; do not assume that a remake supplies the voltage required by a particular device.
Make a mailing-tube replica for display
Old Australian Telephones describes a replica built around a mailing tube approximately 60 mm in inside diameter and 420 mm long, with cardboard, terminals, and a label. The guide gives approximate original body dimensions and describes parallel alkaline D cells as an optional 1.5 V arrangement. Treat this as one collector’s construction method, not proof that the result will operate a given telephone or other equipment. Read the replica instructions.

Keep the shell work conservative
- For a display-only build, omit live cells and clearly distinguish the replica from a usable battery.
- If you want replaceable cells, plan the holder and wiring before closing the shell, and ensure the terminals are correctly connected and accessible.
- The guide also discusses a paint-can shell. It warns that a spray can must be completely empty and degassed before cutting; do not treat cutting a can as a casual shortcut. A mailing tube avoids that particular hazard.
Check voltage, terminal layout, and load before powering equipment
The nominal format alone is not enough to establish compatibility. Modern No. 6 constructions can use different internal cell arrangements and terminal layouts from older zinc-carbon designs. A technical enthusiast’s examination describes one modern shell using two parallel F-size alkaline cells and notes that internal resistance can affect high-current electromagnetic loads. For the magneto telephone models discussed in one telephone history, the 300 and 400 series used two No. 6 cells in series to provide 3 V transmitter current. That is a specific application, not a wiring rule for every telephone or remake. Choose components and verify before use
A D-cell battery holder and D-cell batteries are useful components for the documented rebuild and replica approaches, but the holder’s wiring must match the chosen design. If searching for an original-format replacement, No. 6 or R40 may be useful terms; inspect listing details rather than relying on the name alone, since modern repackaged cells can have different internals and terminal arrangements. - Identify whether the project is display-only or intended to power equipment.
- Measure the case or replica shell and compare the terminal locations with the original device’s contacts.
- Confirm the device’s required voltage and polarity; use an application-specific arrangement only when it matches the device.
- Check that the completed holder and wiring cannot shift and short against the case or terminals.
- Install cells according to their polarity markings and verify the output and connections before connecting sensitive vintage equipment.
