How to make a wearable foam diving helmet
The Lost Wax tutorial is the most reproducible of the costume methods because it includes a printable pattern and an assembly sequence. Use it as a guide to the look of a classic Mark V-style helmet, not as a plan for functional diving gear.
Gather materials and tools
- EVA foam and the tutorial’s printed pattern
- A sharp knife, scissors, and a ballpoint pen
- A blow dryer for forming the foam
- Rubber gloves
- Black acrylic paint, bronze paint, and vintage-brass metallic paint
Follow the tutorial’s pattern and assembly directions for the particular foam build; the source does not establish a universal sizing method for other wearers.

Assemble the shell and raised details
- Transfer the pattern pieces to the foam and cut them out.
- Form and assemble the pieces into the helmet body and breastplate, following the tutorial’s sequence.
- Cover seams with layered foam strips. Build up foam details for the valves, rim nuts, weight rings, nameplate, and faceplate so the silhouette reads as an old-fashioned diving helmet.
- Paint the assembled prop black, then rub on bronze and brass color to bring out the raised details.
The metallic finish comes from layered paint; it does not require the foam prop to be made from metal.
Plan for visibility, airflow, and fumes
- Keep the viewports open so air can flow through the helmet. The tutorial author notes that vision is limited, so account for restricted sight when deciding whether and where to wear it.
- Do not wear the prop until glue and foam fumes have dissipated.
- Use sharp knives and hot glue carefully, and supervise children around them.
- The tutorial author cautions that some EVA foam may contain formamide and suggests researching the material, choosing foam labeled formamide-free, or airing the foam out. This is the author’s caution, not a quantified health finding.
Alternative costume build: cardboard and papier-mache
A DANKO project describes a diver costume shell formed over a large inflated ball, using cardboard and thin plastic beneath layers of papier-mache. Coat hangers and plastic lids serve as portholes; black PVC pipe with foam pipe insulation makes the hose. It is an improvised option if you prefer paper construction or scavenged materials. The project does not supply a general pattern, and it does not establish how its cost, weight, or strength compares with foam.

Static decor option: upcycle a light fixture
For an antique diving helmet prop that will sit on a shelf rather than be worn, Sarah Ramberg’s decor tutorial uses a recessed-light housing as the main body. Jar lids and cap nuts supply face and rim details, while another light socket becomes a decorative valve; the pieces are spray-painted and glued together. The tutorial describes a display object, not a wearable construction.

A 2009 Propnomicon build log describes cold-cast resin mixed with brass or iron powder, layered with fiberglass and additional fill, then polished and assembled with epoxy. Its account also mentions Plexiglas portholes and holes in the front and rear valves for breathing. The page was rate-limited when retrieved, so these details should be treated as a brief description of a more advanced concept, not a verified step-by-step method. It is not the default choice for a lightweight costume prop.
